Replacement of fuel pump relay

  1. Test with a new fuel pump relay.

Press Continue when fault is repaired.

  1. Ignition off.
  2. Remove the windshield wiper arms.
  3. Remove the plenum cover.
  4. Disconnect the series resistance.
  5. Connect the lead between relay coupling connectors 1 and 5.
  6. Ignition on. Connect a voltmeter between the series resistance's connector 2 (to fuel pump relay) and ground.

The voltmeter should show battery voltage.

  1. OK Refer to «Check the series resistance»(ref-408504-S27324162802011071200000)
  2. NOT OK Refer to «Checking for open-circuit»(ref-408504-S20093039412011071200000)

Replacement of series resistance

  1. Test with a new series resistance.
  1. Continue Refer to «Verification»(ref-408504-S33724637492011071200000)

Stop fuel pump, replace pressure regulator

  1. Switch off ignition.
  2. Disconnect jumper lead between relay base terminals 1 and 3.
  1. Continue Refer to «Replacing pressure regulator»(ref-408504-S11101270432011071200000)
  1. Switch off ignition.
  2. Disconnect jumper lead between relay base terminals 1 and 3.
  1. Continue Refer to «Replacing pressure regulator»(ref-408504-S00339295702011071200000)

Stop fuel pump, replace fuel filter

  1. Switch off ignition.
  2. Disconnect jumper lead between relay base terminals 1 and 3.
  1. Continue Refer to «Replacing fuel filter»(ref-408504-S38055763722011071200000)
  1. Switch off ignition.
  2. Disconnect jumper lead between relay base terminals 1 and 3.
  1. Continue Refer to «Replacing pressure regulator»(ref-408504-S12687386322011071200000)
  1. Switch off ignition.
  2. Disconnect jumper lead between relay base terminals 1 and 3.
  1. Continue Refer to «Replacing pressure regulator»(ref-408504-S24542417922011071200000)

Injector valve, replacement

Special tools

Draining fuel system

  1. Drain fuel system according to «Drainage of fuel system»(ref-408433-S28301954332011071200000) .

Removing

Remove

  1. B5234T/B5204T/B5234T5: Upper charge-air pipe
  2. Fuel rail cover
  3. Injector connectors
  4. Fuel line clips

Installing holders

Install

  1. Holders «9995533»(ref-403953-S08590781852011061000000) on injectors.
  2. Press in the holders so that they are in good contact with injectors.
  3. Screw down adjustment screw so that the contact plate is in contact with the fuel rail, turn the screw another half turn .

Remove

  1. Vacuum hose from pressure regulator.
  2. Screws holding fuel rail. Lift fuel rail with injectors attached.

New connection for model year 1995

The delivery line connector is inserted into the fuel rail and sealed with an O ring. The delivery line is locked into place on the fuel rail by turning the fuel rail approximately 90° in relation to the delivery line. This causes a metal tongue on the connector to lock in a groove on the fuel rail.

Note. Handle injectors carefully to avoid damage to nozzles and needles.

Note. Keep all rubber damping elements located on the intake manifold.

  1. Remove clamp from injector to be replaced.

  1. Place paper under injector to soak up fuel spillage.
  2. Ensure that spacer is located in fuel rail O-ring seat.
  3. Replace injector. Lubricate O-ring of new component with petroleum jelly.

Installing

Install

  1. All rubber damping elements on intake manifold.
  2. Fuel rail on the intake manifold.
  3. New screws and tighten to 10 Nm.
  4. Fuel line clamps.
  5. Remove tool holding the injector.
  6. Injector connectors. Check that each connector has a rubber seal.
  7. Covers over fuel rail and throttle pulley.
