Adjust

  1. Undo the bolts in the upper timing belt cover.
  2. Remove the cylinder head cover. Pull off the spark plug connectors. Detach the crankcase ventilation hose. Unscrew the 10 bolts.
  3. Set the engine to TDC on cylinder number 1.
  4. Measure the valve clearance using feeler gauges. Permitted valve clearance: inlet (0.11-0.18 mm) Permitted valve clearance: exhaust (0.27-0.34 mm)
  5. Measure the valve clearance (continued). Rotate the engine a further 180 degrees on the crankshaft in its rotation direction. In this instance, the measuring sequence follows the firing order 1-3-4-2. Repeat the previous steps for the other cylinders.
  6. Remove the camshafts. For additional information, refer to «CAMSHAFTS»(ref-234423-S09383935172006060900000) .
  7. Determine the tappet thickness required. Remove the adjusting tappet and read the thickness from the back side. Determine the tappet thickness required and insert the correct tappet. Inlet valves: tappet thickness required = thickness of currently installed tappet + measured valve clearance - 0.15 mm. Exhaust valves: tappet thickness required = thickness of currently installed tappet + measured valve clearance - 0.30 mm.
  8. Install the camshafts and camshaft timing belts. For additional information, refer to «CAMSHAFTS»(ref-234423-S09383935172006060900000) .
  9. Recheck the valve clearance after adjustment is complete.
  10. Install the timing belt. For additional information, refer to «TIMING BELT»(ref-234423-S39362823462006060900000) .
  11. Install the cylinder head cover. Insert the 10 bolts and tighten them in two stages. Stage 1: 2 Nm. Stage 2: 7 Nm. Attach the crankcase ventilation hose. Fit the spark plug connectors and make sure that they engage correctly.
  12. Install the upper timing belt cover.
  13. Connect the battery ground cable.
  14. Check the fluid levels and adjust if necessary.
  15. Check that the vacuum hoses and cables are routed correctly and fix in place using cable ties.

  1. Remove the fuel rail pressure (FRP) sensor. For additional information, refer to «FUEL RAIL PRESSURE (FRP) SENSOR -- 2.0L ZETEC»(ref-207761-S38842325302005120100000) .
  2. Unfasten the cable ties if necessary and install new ones when reinstalling.
  3. Remove the accessory drive belt.
  4. Remove the coolant expansion tank bolt.
  5. Detach the coolant expansion tank from the retaining clip and position it aside.
  6. Detach the power steering fluid reservoir and position it aside.
  7. Disconnect the cylinder head temperature (CHT) sensor electrical connector.
  8. Remove the bolt and disconnect the ground cable.
  9. Remove the front engine mount bolts.
  10. Slide the engine towards the front of the vehicle and loosely install one of the bolts into the rearward bolt hole to prevent the engine from moving backwards.
  11. Remove the inboard generator bolt.
  12. Unscrew the generator bolt fully.
  13. Remove the bolt and position the generator aside. Secure the generator using mechanic's wire.
  14. Remove the air cleaner housing. Pull off the mass air flow (MAF) sensor connector. Detach the crankcase ventilation hose. Detach the intake hose. Pull out the air cleaner housing from the rubber bushings.
  15. Detach the accelerator cable and the speed control cable (if equipped) from the throttle body.
  16. Detach the EGR valve and EGR pipe bracket.
  17. Pull off the vacuum hoses.
  18. Disconnect the fuel injector wiring.
  19. Disconnect the camshaft position (CMP) sensor.
  20. Disconnect the positive crankcase ventilation (PCV) hose from the intake manifold.
  21. Remove the bolt and position the engine lifting eye aside.
  22. Disconnect the knock sensor (KS) electrical connector.
  23. Disconnect the oil pressure sensor electrical connector and remove the intake manifold.
  24. Remove the 5 bolts, 2 nuts and the intake manifold.

  1. Position the intake manifold and install the 5 bolts and 2 nuts.
  2. Position the engine lifting eye and install the bolt.
  3. Connect the oil pressure sensor electrical connector.
  4. Connect the KS electrical connector.
  5. Connect the positive crankcase ventilation (PCV) hose to the intake manifold.
  6. Connect the vacuum hoses.
  7. Position the generator and install the bolts.
  8. Slide the engine towards the rear of the vehicle and remove the bolt.
  9. Using the alignment marks made during removal, install the bolts.
  10. Position the ground cable and install the bolt.
  11. Connect the CHT sensor electrical connector.
  12. Attach the power steering fluid reservoir.
  13. Attach the coolant expansion tank to the retaining clip and install the bolt.
  14. Install the accessory drive belt.
  15. Install the fuel rail pressure (FRP) sensor. For additional information, refer to «FUEL RAIL PRESSURE (FRP) SENSOR -- 2.0L ZETEC»(ref-207761-S38842325302005120100000) .
  16. Connect the camshaft position (CMP) sensor.
  17. Connect the fuel injector wiring.
  18. Install the EGR valve with a new gasket and EGR pipe bracket.
  19. Install the accelerator cable and the speed control cable (if equipped) to the throttle body.
  20. Install the air cleaner housing. Insert the air filter housing into the rubber bushings. Attach the mass air flow (MAF) sensor connector. Attach the crankcase ventilation hose. Attach the intake hose.
  21. If necessary, install new cable ties when reinstalling.
  22. Connect the battery ground cable.
