VALVE CLEARANCE CHECK

  1. Remove the valve cover. For additional information, refer to «VALVE COVER»(ref-204978-S28078657362005111600000) .
  2. Use a feeler gauge to measure each valve's clearance and record its location.
  3. Select tappets and mark installation location.
  4. If any tappets do not measure within specifications, install new tappets in those locations. For additional information, refer to «VALVE TAPPETS»(ref-204978-S11979933842005111600000) .

  1. Remove the accelerator control snow shield.
  2. Remove the air cleaner outlet tube.
  3. Disconnect the throttle cables from the intake manifold. Disconnect the accelerator cable and speed control cable (if so equipped) from the throttle linkage. Disconnect the accelerator cable and speed control cable (if so equipped) from the mounting bracket.
  4. Disconnect the Throttle Position (TP) sensor electrical connector.
  5. Disconnect the Manifold Absolute Pressure (MAP) sensor electrical connector.
  6. Disconnect the vacuum hose and the Idle Air Control (IAC) valve electrical connector.
  7. Disconnect the engine vacuum harness and brake booster hose and the crankcase breather hose.
  8. Disconnect the engine wiring harness and position it out of the way.
  9. Remove the Exhaust Gas Recirculation (EGR) tube bracket bolt.
  10. Disconnect the swirl control valve electrical connector.
  11. Disconnect the swirl control valve monitor electrical connector.
  12. Disconnect the fuel line from the clip.
  13. Remove the bolts from the EGR tube flange.
  14. Detach the 42-pin electrical connector from the bracket and disconnect the vapor purge hose.
  15. Disconnect the engine Knock Sensor (KS) electrical connector and disconnect the connector from the intake manifold.
  16. Remove the wiring harness pushpin from the bottom of the intake manifold.
  17. Remove the bolts and the air cleaner outlet tube bracket.
  18. Disconnect the fuel manifold vacuum hose.
  19. Remove the five bolts and the intake manifold.

  1. Inspect and install new intake manifold gaskets, if necessary.
  2. Install the intake manifold and the five mounting bolts.
  3. Connect the fuel manifold vacuum hose.
  4. Position the air cleaner outlet tube bracket and install the bolts.
  5. Connect the wiring pushpin to the bottom of the intake manifold.
  6. Connect the engine KS connector to the intake manifold and connect the electrical connector.
  7. Attach the 42-pin electrical connector to the bracket and connect the vapor purge hose.
  8. Install the EGR flange mounting bolts.
  9. Connect the fuel line into the clip.
  10. Connect the swirl control valve electrical connector.
  11. Connect the swirl control valve vacuum solenoid electrical connector.
  12. Install the EGR tube bracket bolt.
  13. Position the engine wiring harness and connect the pushpins.
  14. Connect the engine vacuum harness, brake booster hose and the crankcase breather hose.
  15. Connect the vapor purge hose and the IAC valve electrical connector.
  16. Connect the MAP sensor electrical connector.
  17. Connect the TP sensor electrical connector.
  18. Connect the throttle cables to the intake manifold and the throttle body. Connect the accelerator cable and speed control cable (if so equipped) into the mounting bracket. Connect the accelerator cable and speed control cable (if so equipped) onto the throttle linkage.
  19. Install the air cleaner outlet tube.
  20. Install the accelerator control snow shield.

  2. Remove the intake manifold assembly. For additional information, refer to «INTAKE MANIFOLD»(ref-204978-S10667522902005111600000) .
  3. Position aside the Cylinder Head Temperature (CHT) sensor boot.
  4. Disconnect the CHT sensor electrical connector.
  5. Disconnect the engine wiring harness from the valve cover studs.
  6. Remove the spark plug wires. For additional information, refer to «REMOVAL, OVERHAUL & INSTALLATION»(ref-142378) .
  7. Disconnect the ignition coil electrical connector.
  8. Remove the bolts and the ignition coil.
  9. Disconnect the camshaft position sensor.
  10. Remove the camshaft position sensor.
  11. Remove the crankcase ventilation tube.
  12. Remove the bolts and the valve cover.
  13. Remove the valve cover gaskets, if necessary.
  14. Clean and inspect the sealing surfaces.

  1. Install new valve cover gaskets, if removed.
  2. Install the valve cover and bolts. Tighten the bolts in the sequence shown to 10 Nm (89 lb-in).
  3. Install the crankcase ventilation tube.
  4. Install the camshaft position sensor.
  5. Connect the camshaft position sensor.
  6. Install the ignition coil and the bolts.
  7. Connect the ignition coil electrical connector.
  8. Install the spark plug wires. For additional information, refer to «REMOVAL, OVERHAUL & INSTALLATION»(ref-142378) .
  9. Install the engine wiring harness onto the valve cover studs.
  10. Connect the Cylinder Head Temperature (CHT) sensor electrical connector.
  11. Position back the CHT sensor boot.

  13. Connect the battery ground cable. For additional information, refer to «BATTERY, MOUNTING AND CABLES»(ref-204997) .

  1. Disconnect the battery ground cable. For additional information, refer to «BATTERY, MOUNTING AND CABLES»(ref-204997) .
  2. Remove the crankshaft pulley. For additional information, refer to «CRANKSHAFT PULLEY»(ref-204978-S25843911792005111600000) .
  3. Disconnect the Crankshaft Position (CKP) sensor electrical connector and the wiring harness pin-type retainers.
  4. Remove and discard the crankshaft position sensor.
  5. Remove the belt tensioner.
  6. Remove the water pump pulley.
  7. Disconnect the Power Steering Pressure (PSP) switch electrical connector.
  8. Remove the bolt and position the power steering pump aside.
  9. Using a three-jaw puller, remove the fan drive pulley.
  10. Remove the bolts and the engine front cover.

  1. Install the fan drive pulley, using a nut and bolt with flat washers.
  2. Clean and inspect the mounting surfaces of the engine and the front cover.
  3. Apply a 2.5 mm bead of silicone gasket and sealant to the cylinder head and oil pan joint areas. Apply a 2.5 mm bead of silicone gasket and sealant to the front cover.
  4. Install the front cover. Tighten the bolts in the sequence shown, to the following specifications: Tighten the 8 mm bolts to 10 Nm (89 lb-in). Tighten the 10 mm bolts to 25 Nm (18 lb-ft). Tighten the 13 mm bolts to 48 Nm (35 lb-ft).
  5. Position the power steering pump and install the lower retaining bolt.
  6. Connect the Power Steering Pressure (PSP) switch electrical connector.
  7. Install the water pump pulley.
  8. Install the belt tensioner.
  9. Install the crankshaft pulley. For additional information, refer to «CRANKSHAFT PULLEY»(ref-204978-S25843911792005111600000) .
  10. Install a new Crankshaft Position (CKP) sensor. Do not tighten the bolts at this time.
  11. Adjust the CKP with the alignment tool supplied with the new sensor and tighten the CKP mounting bolt.
  12. Connect the CKP sensor electrical connector and the wiring harness pin-type retainers.
  13. Connect the battery ground cable. For additional information, refer to «BATTERY, MOUNTING AND CABLES»(ref-204997) .

  1. Disconnect the battery ground cable. For additional information, refer to «BATTERY, MOUNTING AND CABLES»(ref-204997) . CAUTION: The crankshaft, the crankshaft sprocket and the pulley are fitted together by friction between the flange faces on each part. For that reason, the crankshaft sprocket is also unfastened if you loosen the pulley. Therefore the engine must be retimed each time the damper is removed. Otherwise severe damage can occur.
  2. Remove the camshafts. For additional information, refer to «CAMSHAFTS»(ref-204978-S20363138932005111600000) .
  3. Remove the exhaust manifold. For additional information, refer to «EXHAUST MANIFOLD»(ref-204978-S39982135112005111600000) .
  4. Remove the fuel injector supply manifold. For additional information, refer to «REMOVAL, OVERHAUL & INSTALLATION»(ref-142378) .
  5. Remove the fuel injector supply manifold spacers.
  6. Remove the Positive Crankcase Ventilation (PCV) hose clips.
  7. Disconnect the EGR tube and the ground strap.
  8. Disconnect the engine coolant temperature sender unit and the Exhaust Gas Recirculation (EGR) valve electrical connectors.
  9. Disconnect the EGR coolant hose and remove it from the hose bracket.
  10. Disconnect the coolant bypass hose.
  11. Remove the bolts and the cylinder head. Discard the bolts.
  12. Remove and discard the head gasket.
  13. Inspect the cylinder head mating surfaces. For additional information, refer to «ENGINE SYSTEM-GENERAL INFORMATION - RANGER»(ref-204976) .

  1. Clean the cylinder head gasket surfaces with metal surface cleaner.
  2. Apply silicone gasket and sealant to the locations shown.
  3. Install a new head gasket.
  4. Install the cylinder head and new bolts. Tighten the bolts in the sequence shown in five stages. Stage 1: Tighten the bolts to 5 Nm (44 lb-in). Stage 2: Tighten the bolts to 15 Nm (11 lb-ft). Stage 3: Tighten the bolts to 45 Nm (33 lb-ft). Stage 4: Turn the bolts 90 degrees. Stage 5: Turn the bolts an additional 90 degrees.
  5. Connect the coolant bypass hose.
  6. Connect the EGR coolant hose.
  7. Connect the engine coolant temperature sender unit and the EGR valve electrical connectors.
  8. Connect the EGR tube and the ground strap.
  9. Install the PCV hose clips.
  10. Install the fuel injector supply manifold spacers.
  11. Install the fuel injector supply manifold. For additional information, refer to «REMOVAL, OVERHAUL & INSTALLATION»(ref-142378) .
  12. Install the exhaust manifold. For additional information, refer to «EXHAUST MANIFOLD»(ref-204978-S39982135112005111600000) .

  1. Remove the oil level indicator (6750) and the upper retaining bolt.
  2. Raise the vehicle on a hoist.
  3. Remove the oil level indicator tube (6754). Remove the bolt. Remove the oil level indicator tube.
  4. Remove the O-ring from the indicator tube.
  5. To install, reverse the removal procedure.

  2. Remove the bolts and the oil pump screen and pickup tube. Remove the oil pump screen and pickup tube mounting gasket. Discard the gasket.

  1. Clean and inspect all mating surfaces.
  2. Install the oil pump screen and pickup tube with a new mounting gasket. Tighten the oil pump screen and pickup tube in the sequence shown.
  3. Apply a 2.5-mm (0.1-in) bead of silicone gasket and sealant to the oil pan. Install the oil pan. Tighten the oil pan bolts in the sequence shown.
  4. Install the engine oil level indicator assembly.
  5. Install the engine into the vehicle. For additional information, refer to «ENGINE»(ref-204978-S40389499632005111600000) .

  1. Remove the rear lifting eye and the front bracket.
  2. Remove the Cylinder Head Temperature (CHT) sensor.
  3. Remove the coolant outlet pipe. Remove the clip. Remove the bolts.
  4. Remove the Exhaust Gas Recirculation (EGR) valve.
  5. Remove the spark plugs.
  6. Remove the 16 tappets.
  7. Using the special tools, compress the valve spring and remove the valve spring retainer keys, the valve spring retainers and the valve springs. Remove the special tools.
  8. Inspect the valve spring, valve spring retainer and valve spring retainer key. For additional information, refer to «ENGINE SYSTEM - GENERAL INFORMATION - RANGER»(ref-204976) . Install new parts as necessary.
  9. Remove the valves.
  10. Using the special tools, remove and discard the valve stem seals.
  11. Inspect the valves. For additional information, refer to «ENGINE SYSTEM-GENERAL INFORMATION - RANGER»(ref-204976) . Install new parts as necessary.

  1. Install the valves.
  2. Lubricate valve and guides with clean engine oil and using the special tool install the valve stem seals onto the cylinder head valve guides.
  3. Place the valve spring in position over the valve and install the valve spring retainer.
  4. Using the special tools, compress the valve spring and install the valve spring retainer keys. Remove the special tools.
  5. Install the 16 tappets.
  6. Install the CHT sensor.
  7. Install the spark plugs.
  8. Install the EGR valve and gasket.
  9. Install the coolant outlet pipe and gasket.
  10. Install the rear lifting eye and front lifting eye bracket.

  1. Using the crankshaft pulley bolt, turn the crankshaft clockwise to position the No. 1 piston at Top Dead Center (TDC).
  2. Remove the plug bolt.
  3. Install the special tool.
  4. Install a new gasket and the oil pump assembly. Tighten the bolts in the sequence shown in two stages. Stage 1: Tighten the bolts to 10 Nm (89 lb-in). Stage 2: Tight the bolts to 23 Nm (17 lb-ft).
  5. Install a new oil pump pickup tube gasket and the pickup tube. Tighten the bolts in the sequence shown.
  6. Using the special tool, install the rear main oil seal.
  7. Tighten the rear main oil seal bolts in the sequence shown.
  8. Apply a 2.5 mm (0.1 in) bead of silicone gasket and sealant to the oil pan. Install the oil pan. Tighten the oil pan bolts in the sequence shown.
  9. Install the cylinder head alignment dowels. Dowels must be fully seated in the cylinder block.
  10. Apply silicone gasket and sealant to the locations shown.
  11. Install a new cylinder head gasket.
  12. Clean the cylinder head gasket surface with metal surface cleaner.
  13. Install the cylinder head and the new bolts. Tighten the bolts in the sequence shown in five stages. Stage 1: Tighten the bolts to 5 Nm (44 lb-in). Stage 2: Tighten the bolts to 15 Nm (11 lb-ft). Stage 3: Tighten the bolts to 45 Nm (33 lb-ft). Stage 4: Tighten the bolts an additional 90 degrees (1/4 turn). Stage 5: Tighten the bolts an additional 90 degrees (1/4 turn).
  14. Install the camshafts and bearing caps. Tighten the bolts in the sequence shown in three stages. Stage 1: Tighten the camshaft bearing caps one turn at a time until tight. Stage 2: Tighten the bolts to 7 Nm (62 lb-in). Stage 3: Tighten the bolts to 16 Nm (12 lb-ft).
  15. Install the oil pump chain and sprockets. The crankshaft sprocket flange must be facing away from the engine block.
  16. Tighten the oil pump sprocket bolt.
  17. Install the oil pump chain guide and the shoulder bolt.
  18. Install the oil pump chain tensioner. Hook the tensioner spring around the shoulder bolt.
  19. Install the camshaft sprockets and the bolts. Do not tighten the sprocket bolts at this time.
  20. Using the edge of a vise, compress the timing chain tensioner plunger.
  21. Using a small pick, push back and hold the ratchet mechanism.
  22. While holding the ratchet mechanism, push the ratchet arm back into the tensioner housing.
  23. Install a paper clip into the hole in the tensioner housing to hold the ratchet assembly and the plunger in during installation.
  24. Install the timing chain.
  25. Install the timing chain guides.
  26. Install the timing chain tensioner. Remove the paper clip to apply tension to the timing chain.
  27. Install the special tool in the timing slots on rear of both camshafts. Timing slots are offset from the centerline of the camshaft.
  28. Tighten the camshaft sprocket bolts.
  29. Clean the front cover gasket surface with metal surface cleaner.
  30. Apply a 2.5 mm beak of silicone gasket and sealant to the front cover.
  31. Apply silicone gasket and sealant to the locations shown.
  32. Install the front cover. Tighten the bolts in the sequence shown in three stages. Stage 1: Tighten the 8 mm bolts to 10 Nm (89 lb-in). Stage 2: Tighten the 10 mm bolts to 25 Nm (18 lb-ft). Stage 3: Tighten the 13 mm bolts to 48 Nm (35 lb-ft).
  33. Install the crankshaft pulley and hand-tighten the bolt.
  34. Install a standard 6 mm (0.23 in) x 18 mm (0.7 in) bolt through the crankshaft pulley and thread it into the front cover. Rotate the crankshaft pulley as necessary to align the bolt holes.
  35. Using the special tools to hold the crankshaft pulley in place, tighten the crankshaft pulley bolt in two stages. Stage 1: Tighten to 100 Nm (74 lb-ft). Stage 2: Rotate an additional 90 degrees (1/4 turn).
  36. Remove the special tools.
  37. Remove the 6 mm (0.23 in) x 18 mm (0.7 in) bolt.
  38. Remove the special tool.
  39. Remove the special tool.
  40. Turn the engine two complete revolutions.
  41. Turn the engine until the No. 1 piston is at Top Dead Center (TDC).
  42. Install the special tool.
  43. Using the 6 mm (0.23 in) x 18 mm (0.7 in) bolt, check the position of the crankshaft pulley. If it is not possible to install the bolt, correct the engine timing.
  44. Using the special tool, check the position of the camshafts. If it is not possible to install the special tool, correct the engine timing.
  45. Remove the special tool.
  46. Remove the 6 mm (0.23 in) x 18 mm (0.7 in) bolt.
  47. Remove the special tool.
  48. Install the plug bolt.
  49. Using the special tool, install the Crankshaft Position (CKP) sensor. The tool must engage a tooth of the vibration damper.
  50. Clean the valve cover gasket surface with metal surface cleaner.
  51. Apply silicone gasket and sealant to the locations shown.
  52. Install the valve cover.
  53. Install the following: Camshaft position (CMP) sensor. Cylinder Head Temperature (CHT) sensor. Spark plugs.
  54. Install the coolant pump.
  55. Install the coolant pump pulley.
  56. Install the fuel injection supply manifold and the ground strap.
  57. Install the left motor mount.
  58. Install the engine vent cover and the Knock Sensor (KS).
  59. Install a new gasket and the thermostat housing.
  60. Install the bypass hose and the clamp.
  61. Install the ignition coil.
  62. Connect the spark plug wires to the spark plugs.
  63. Position the fuel charging wiring harness. Attach the fuel charging wiring harness to the valve cover studs.
  64. Connect the ignition coil and the CHT sensor electrical connectors.
  65. Connect the fuel injector electrical connectors. Attach the wiring harness pin-type retainers.
  66. Install the intake manifold.
  67. Attach the vacuum line to the intake manifold. Secure the fuel line clip to the intake manifold.
  68. Install the Exhaust Gas Recirculation (EGR) tube. Install the EGR tube bracket to the intake manifold. Connect the EGR tube to the cylinder head.
  69. Connect the EGR tube to the intake manifold.
  70. Install the engine wiring harness connector bracket.
  71. Attach the engine wiring harness pin-type retainers to the intake manifold.
  72. Connect the CMP sensor electrical connector and the PCV hose.
  73. Connect the following electrical connectors: Swirl control vacuum solenoid. Knock sensor. Electric thermostat.
  74. Connect the CKP sensor and wiring pin-type retainers.
  75. Connect the swirl control valve electrical connector.
  76. Connect the following electrical connectors: Manifold Absolute Pressure (MAP) sensor. Throttle Position (TP) sensor. Idle Air Control (IAC) valve.
  77. Install the power steering pump assembly.
  78. Install a new gasket and the EGR valve. Connect the EGR electrical connector.
  79. Install a new gasket and the water outlet tube. Tighten the bolts. Connect the coolant hose. Connect the engine coolant temperature sender unit electrical connector.
  80. Install the block heater, if so equipped.
  81. Install the gasket and the exhaust manifold.
  82. Install the coolant tube assembly.
  83. Connect the following: Coolant hose to the thermostat. Coolant hose to EGR valve.
  84. Install the right motor mount.
  85. Position the FEAD bracket and install the bolts in the sequence shown in two stages. Stage 1: Install the bolts finger tight. Stage 2: Tighten the bolts to 47 Nm (35 lb-ft).
  86. Install the A/C compressor.
  87. Install the water outlet tube.
  88. Install the engine oil level indicator tube and the bolt. Install the oil level indicator.
  89. Install the drive belt.
  90. Using the Spreader Bar and the Floor Crane, remove the engine from the Engine Stand.
  91. Install the flywheel or the flexplate and the bolts.
  92. Install the special tool.
  93. Tighten the bolts in the sequence shown in three stages. Stage 1: Tighten the bolts to 50 Nm (37 lb-ft). Stage 2: Tighten the bolts to 80 Nm (59 lb-ft). Stage 3: Tighten the bolts to 112 Nm (83 lb-ft). Vehicles Equipped With A Manual Transmission
  94. Lubricate the transmission input shaft pilot bearing with front axle grease.
  95. Adjust the clutch pressure plate. Using a suitable press, press downward on the fingers until the adjusting ring moves freely. Rotate the adjusting ring counterclockwise to compress the tension springs. Hold the adjusting ring in this position. Release the pressure on the fingers. The adjusting ring will stay in the reset position.
  96. Using the special tool, position the clutch disc on the flywheel.
  97. Position the clutch pressure plate and install the bolts. Tighten the bolts in a star pattern sequence. Remove the Clutch Disc Aligner.

  1. Using the Spreader Bar and the Floor Crane, remove the engine from the stand.
  2. Position the engine in the vehicle. Make sure the index marks on the torque converter stud and flexplate made during removal are lined up.
  3. Install the two side transmission-to-engine bolts.
  4. Install the four engine support insulator nuts.
  5. Remove the floor jack from the transmission.
  6. Remove the floor crane and the spreader bar.
  7. Install the four torque converter nuts.
  8. Install the transmission fluid indicator and tube assembly.
  9. Raise the vehicle.
  10. Install the remaining nine transmission-to-engine bolts.
  11. Install the oil filter adapter.
  12. Install the starter dust shield.
  13. Install the starter and the starter bolts.
  14. Install the oil filter.
  15. Connect the oil pressure sensor electrical connector.
  16. Connect the transmission wiring harness. Position the transmission wiring and connect the pushpins. Connect the transmission, the backup light switch, the transmission range sensor, if equipped, and the vehicle speed sensor electrical connectors.
  17. Connect the Heated Oxygen Sensor (HO2S) electrical connector at the rear of the transmission.
  18. Connect the HO2S electrical connector at the bell housing.
  19. Install the exhaust manifold-to-front pipe nuts.
  20. Install the transmission dust shield.
  21. Install the bracket. Install the bolt retaining the transmission cooling tubes to the engine.
  22. Position the engine wiring harnesses and tighten the bolt.
  23. Connect the block heater electrical connector.
  24. Connect the alternator electric connectors.
  25. Position the splash shield and install the pushpins.
  26. Lower the vehicle.
  27. Position the starter wiring harness and install the bolt.
  28. Connect the solenoid control wire, the negative battery cable and the positive battery cable at the starter.
  29. Connect the brake booster vacuum hose and the engine ground strap.
  30. Connect the following: 42-pin electrical connector Vapor Management Valve (VMV) vacuum regulator solenoid supply hose evaporative purge hose
  31. 31. Connect the fuel supply hose and install the clip.
  32. Connect the following: the power steering high pressure hose the Power Steering Pressure (PSP) switch electrical connector
  33. Connect the accelerator and speed control cables. Position the accelerator cable and the speed control cable (if so equipped) into the mounting bracket. Connect the accelerator cable and the speed control cable (if so equipped) to the throttle linkage.
  34. Remove the plugs and connect the A/C compressor manifold.
  35. Connect the Mass Air Flow (MAF) sensor electrical connector.
  36. Connect the A/C compressor clutch electrical connector.
  37. Connect the coolant reservoir-to-engine supply hose.
  38. Connect the engine-to-coolant reservoir bypass hose.
  39. Connect the vacuum hose to the vacuum reservoir.
  40. Install the heater hose assembly. Connect the heater water hoses to the engine. Connect the vacuum hose. Connect the heater water hoses to the heater core.
  41. Install the ground stud for the PCM.
  42. Position the PCM harness. Install the retaining nut on the harness clamp. Connect the PCM connector.
  43. Install the lower radiator hose.
  44. Install the fan shroud. For additional information, refer to «ENGINE COOLING»(ref-204985) .
  45. Install the upper radiator hose.
  46. Install the air cleaner tube.
  47. Install the accelerator control snow shield.
  48. Install the hood.
  49. Fill the engine with clean engine oil.
  50. Connect the battery ground cable (14301). For additional information, refer to «BATTERY, MOUNTING AND CABLES»(ref-204997) .
  51. Fill the engine cooling system. For additional information, refer to «ENGINE COOLING»(ref-204985) .
  52. Fill and bleed the power steering system. For additional information, refer to «POWER STEERING»(ref-204971) .
