HANDLING REFRIGERANT SAFETY PRECAUTIONS

Note. All safety precautions regarding performing repairs on vehicles with air conditioning and working with refrigerant. Refer to A/C SYSTEM AND REFRIGERANT R134A, SAFETY PRECAUTIONS . Information on tools for repairs in vehicles with climate control system can be found in SPECIAL TOOLS If there are unpleasant odors coming from the evaporator, clean it with the Ultrasound A/C Cleaner VAS 6189A or with a pressure cup gun V.A.G 1538. The operating instructions are provided with the tools.

CAUTIONDo not bend or kink A/C lines excessively. There is a foil inside the refrigerant lines that can be destroyed. Refrigerant lines must not be bent beyond a radius less than R = 100 mm (4 in.).

Note. Numerous procedures varying in their application and effect are available on the market for cleaning the evaporator. Currently, Volkswagen approves using Ultrasound A/C Cleaner -VAS 6189A- or pressure cup gun -V.A.G 1538- and a spray nozzle to clean the evaporator. Should Volkswagen test and approve other methods, the information will be published in Refrigerant R134a Servicing.

OIL DISTRIBUTION

The oil, which is located in the sump of the A/C compressor before initially switching on the air conditioner system, is distributed through the refrigerant circuit as follows

  1. A/C compressor approximately 50%
  2. Condenser approximately 10%
  3. Suction hose approximately 10%
  4. Evaporator approximately 20%
  5. Fluid reservoir approximately 10%

REPAIRING VEHICLES EQUIPPED WITH A/C AND HANDLING REFRIGERANTS

REFRIGERANT CIRCUIT, SPECIALIZED REPAIRS

CAUTIONDanger due to refrigerant coming out under pressure. Danger of frost bite to skin and other parts of the body. Extract the refrigerant and immediately open the refrigerant circuit after that. If the refrigerant was extracted more than 10 minutes in the past and the refrigerant circuit was not opened, extract the refrigerant again. Pressure in the refrigerant circuit is caused by evaporation.

Note. Flush the refrigerant circuit with R134a refrigerant under the following conditions: In the event of dirt or other contamination in the refrigerant circuit. If vacuum reading is not maintained on evacuating a leak-free refrigerant circuit (pressure build-up due to moisture in refrigerant circuit). If refrigerant circuit has been left open for longer than normal (for example, following an accident). If pressure and temperature measurements in the refrigerant circuit indicate the likelihood of moisture In the event of doubt about the amount of refrigerant oil in the circuit. The A/C compressor had to be replaced on account of internal damage (for example, noise or no output).

HIGH VOLTAGE SYSTEM GENERAL WARNINGS

Note. "High voltage technician", and "high voltage expert" should speak with the designated importer, about any questions or unclear matters before beginning any and all work with the high voltage system.

Disable the high voltage system.

WARNINGHigh voltage within vehicle's high volt system. Danger of electrical shock! It will also be necessary to work on the high voltage system when performing the following procedures. Now disable the high voltage system.
WARNINGHigh voltage within vehicle's high volt system. Danger of electrical shock! Inspect the high voltage components visually before beginning. Note general warnings.
WARNINGHow to handle high voltage cable: Do not stand on or place tools on high voltage cables and their components. Never work around high voltage components and cables with cutting, deformed, or sharp edged tools. Never work around high voltage components and cables with heat sources such as welding or soldering tools, heated air, and thermal glue. High voltage cables must never be forcefully bent or kinked. If there are any questions or unclear matters, consult with the designated high voltage technician.

START/STOP SYSTEM

Read safety precautions when working on vehicles with start/stop system, refer to START/STOP SYSTEM SAFETY PRECAUTIONS

If the vehicle has a Start/Stop System, then perform the following termination conditions to deactivate the system

  1. Use the Start/Stop button to switch off the Start/Stop System.
  2. The battery state of charge does not make it possible to start the engine again (start voltage prediction).
  3. The defrost function is active.
  4. The heated front windshield is active.
  5. The selected temperature deviates more than 8 °C from the actual temperature inside the vehicle.
  6. The engine RPM exceeds 1, 200 RPM.
  7. The generator -C- is faulty, for example, the ribbed belt is torn.
  8. The coolant temperature is not in the specified range of 25 °C to 100 °C.
  9. Increasing the blower speed by more than 4 steps.

START/STOP SYSTEM SAFETY PRECAUTIONS

WARNINGOn vehicles with the Start/Stop System, the engine could start automatically causing serious personal injury. If the Start/Stop System is activated (recognizable by a message in the instrument cluster), it is possible to start the engine automatically. Make sure the Start/Stop System is deactivated is deactivated (ignition switched off) whenever working on the vehicle.

A/C SYSTEM WITH AUTOMATIC CONTROL, CLIMATRONIC

Note. An indicator lamp inside the controls indicates when the selected function is on. In addition to this, whenever a button or a control is selected, the function will briefly appear in the radio or radio/navigation system display. If the lamp in the AC button does not come after the button is pushed, there may be a fault in the control module. Check the DTC memory with the Vehicle Diagnosis, Testing and Information System VAS 5051B (or succeeding model). If the fault entry A/C compressor first start not performed is present, then is it necessary to perform a basic setting and an adaptation A/C compressor first start in Guided Fault Finding. To change from °C and °F in the radio or radio/navigation system display, go to the main menu in the instrument cluster. Use the switch on the windshield wiper lever (or multifunction steering wheel) to call up the main menu. Select settings, units and temperature. Pressing the button AUTO will reverse all settings which deviate from the automatic operation. Deviations from automatic operation, refer to the respective operating instructions. When the OFF button is activated, the Climatronic does not work. There is no heating or ventilation. When the OFF button is deactivated, the Climatronic works. When the AC button is activated, the A/C compressor is switched on. The heating and ventilation operation continues to be controlled electronically. If the AC button is deactivated, the A/C compressor is set to almost no delivery. The heating and ventilation operation continues to be controlled electronically. EXPANSION VALVE FUNCTION

  1. The expansion valve atomizes the streaming refrigerant and controls the flow quantity so that the vapor is gaseous only at the evaporator outlet, depending on the heat transmission.

REFRIGERANT CIRCUIT COMPONENTS

Note. Refrigerant must be extracted before hand using VAS 6007A. The previously used service stations can still be used. To prevent the ingress of dampness all components of the refrigerant circuit which have been opened must be sealed with suitable plugs. The color coding of O-rings for the R134a refrigerant circuits has been discontinued. Colored and black O-rings are used. Under certain conditions, the reservoir and the dryer/dryer bag does not need to be replaced each time the refrigerant circuit is opened. AIR QUALITY SENSOR -G238

  1. The air quality sensor -G238- detects pollutants in the ambient air (mostly gasoline and/or diesel fumes).
  2. The climatronic control module -J255- evaluates signal from the air quality sensor. The A/C system is activated depending on the strength and type of heavily polluted air.

At an outside temperature above approximately +2 °C, the recirculating air mode is switched on when there is only a slight increase in pollutants in the ambient air.

At an outside temperature between approximately +2 °C and approximately -8 °C, the change over to recirculating air mode only occurs at a sharp increase of pollutant concentration, during which the compressor is switched on simultaneously.

At an outside temperature less than approximately -5 °C, the system still only changes to recirculation mode when there is a strong increase in the level of pollutants. However, it only switches on for approximately 15 seconds and the A/C compressor does not switch on. If the concentration decreases, the air conditioner switches to the fresh air mode.

  1. Automatic recirculating air mode can be switched off at any time. If the function is active, the A/C compressor is switched on with a request for automatic recirculating air mode and also when the outside air temperature is below +2 °C. If the temperature is below -5 °C, it is not possible to use the A/C compressor.
  2. If the vehicles has automatic recirculating air mode, the A/C compressor can also be manually switched on when the temperature is approximately -5 °C.
  3. To ensure that the A/C does not operate constantly in the recirculating air mode in areas with a consistently higher pollution, the sensor is self learning (it adjusts its sensitivity to the environmental conditions).
  4. If outside air pollution load remains high for longer period of time, the sensor starts to adapt itself to the changing environmental condition through an adaptation program (learning program), the air recirculation request in evenly polluted ambient air is therefore generally shorter than 12 minutes. If a succession of peaks in the polluted air is detected, the air conditioning system can operate over a longer period of time in recirculated air mode.
  5. A certain amount of time is required for repositioning of the air conditioning system doors. In the event that a sudden increase in pollutants is encountered (e.g. when driving through a diesel exhaust cloud) gaseous pollutants can be taken in with the fresh air into the passenger compartment until the door can be closed. For this reason, a dust and pollen filter is installed with a charcoal layer. A filter that is saturated with pollutants is no longer effective and needs to be replaced.
  6. In order to avoid frequent shifting of the recirculated air/fresh air door, a slight increase of pollutants in the ambient air will not allow for immediate shifting (the sensor does not send a request to climatronic control module). The filtering of the charcoal insert in the dust and pollen filter will be sufficient.
  7. In order to avoid frequent shifting of the recirculating air/fresh air door, the requirement from the sensor for Automatic air recirculation mode remains for at least 25 seconds (minimum duration period), even if the pollutant concentration is so far reduced that recirculating air mode is no longer necessary.
  8. If the A/C compressor is switched off (the AC button is off), then the climatronic control module limits the automatic recirculating air mode to approximately 15 seconds to prevent the windows from fogging up.
  9. So that fogged windows are cleared as quickly as possible, the climatronic control module does not permit recirculated air operation during the Defrost operating mode.
  10. After the ignition is switched on, the air quality sensor requires approximately 30 seconds to be operational (warm-up time). During this time there is no requirement from the sensor to climatronic control module for Automatic recirculated air mode.
  11. The air quality sensor contains a highly sensitive electronic component which can be damaged if it comes in direct contact with solvents, fuels or chemicals. For this reason, do not install sensors that may have come into contact with these substances.

PASSENGER COMPARTMENT FORCED AIR VENTILATION, CHECKING

  1. The stale air escapes through the vent openings in the luggage compartment trim.
  2. If the ventilation is to function properly, the ventilation openings must not be covered.
  3. The ventilation frames are located in the rear side panels, behind the bumper.

The ventilation can be checked through the luggage compartment.

Depending on the vehicle equipment level, it may be necessary to remove additional components.

Remove the side trim panels inside the luggage compartment.

The sealing lips in the vent frame on both sides of the vehicle must move freely and close by themselves.

PRESSURE RELIEVE VALVE ON A/C COMPRESSOR, CHECKING

Removing

  1. Torque wrench V.A.G 1331/ (5 to 50 Nm)
  2. A/C service station VAS 6007A or succeeding model.

Note. Flush the refrigerant circuit with R134a refrigerant under the following conditions: In the event of dirt or other contamination in the refrigerant circuit. If vacuum reading is not maintained on evacuating a leak-free refrigerant circuit (pressure build-up due to moisture in refrigerant circuit). If refrigerant circuit has been left open for longer than normal (e.g. following an accident). If pressure and temperature measurements in the refrigerant circuit indicate the likelihood of moisture. In the event of doubt about the amount of refrigerant oil in the circuit. The A/C compressor had to be replaced on account of internal damage (e.g. noise or no output). If only the auxiliary component bracket is being removed, it is not necessary to loosen the refrigerant lines on the A/C compressor. Attach the A/C compressor to the body with wire.

The procedure for flushing with R134a refrigerant, refer to REFRIGERANT CIRCUIT, FLUSHING WITH REFRIGERANT R134A .

WARNINGThere is a danger of ice-up. Refrigerant leaks out if refrigerant circuit is not discharged. Refrigerant must be extracted before opening refrigerant circuit. If refrigerant circuit is not opened within 10 minutes of extraction, pressure may form in refrigerant circuit due to evaporation. Extract refrigerant once more.

Remove the bolts -1- (22 ± 1 Nm) and disconnect the refrigerant lines from the A/C compressor.

Remove the bolts -2- (25 ± 2 Nm) and then remove the A/C compressor.

Installing

Tighten the bolts -1- to 22 ± 1 Nm and the bolts -2- to 25 ± 2 Nm.

Note. Perform Guided Fault Finding A/C compressor first start whenever a new A/C compressor is installed. Make sure alignment bushings -3- are seated correctly. Pay attention to notes for installing A/C compressor. Refer to A/C COMPRESSOR, INSTALLATION INFORMATION .

Note. Perform Guided Fault Finding "A/C compressor first start" whenever a new A/C compressor is installed.

Secure bolts -1- (22 +/- 1 Nm) and bolts -2- (25 +/- 2 Nm).

After installing a new A/C compressor or fresh refrigerant oil has been filled into compressor (for example after blowing through the A/C system), turn ribbed belt pulley of A/C compressor 10 rotations by hand before starting the engine. This prevents damage to the A/C compressor.

Start the engine only after assembling the refrigerant circuit.

Start engine with A/C compressor already turned off (indicator lamp button AC is off) and wait until the idle RPM as been attained.

Open the instrument panel vents.

Select the temperature setting "Lo" on the Climatronic A/C display control head -E87-.

Turn on the A/C compressor (indicator lamp button AC is lit) and let the engine idle for at least 5 minutes.

Note. The A/C compressor is always driven by the ribbed belt pulley (no A/C clutch). If the A/C compressor is blocked, the compressor shaft overload protection is activated. The blockage is mostly recognized by deformations/bumps on the ribbed belt pulley. In addition, the blockage can be recognized by the abraded rubber in the area of the ribbed belt pulley. The A/C compressor is equipped with a protected oil supply, this prevents A/C compressor damage in the event that the system is empty. This means that approximately 40 to 50 cm3 of refrigerant oil remains in the A/C compressor. Only start the engine when the refrigerant circuit is filled. The engine may only be started when the refrigerant circuit is installed correctly. For example; if the refrigerant lines are not connected to A/C compressor, when the engine is running the A/C compressor may heat up (via internal heat generation) so much that the A/C compressor will be damaged. A/C Compressor Regulator Valve -N280- is not activated when the refrigerant circuit is empty and the A/C compressor idles with the engine. If it is necessary to start the engine with a discharged refrigerant circuit: Refrigerant circuit must be fully assembled. At least 1/4 of the prescribed refrigerant oil must be in the A/ C compressor. Do not rev engine higher than 2000 RPM. The engine should only run as long as is absolutely necessary, maximum 10 minutes.

Perform remaining installation operations in reverse order of removal.

A/C COMPRESSOR, GOLF BLUE-E-MOTION

Removing

Note. Extract the refrigerant using the ROB 134 APF (or succeeding model). Check notes, refer to REFRIGERANT CIRCUIT SYSTEM OVERVIEW . When filling and emptying with coolant, the heater and A/C unit refrigerant cut-off valve -N541- and the high voltage battery heater core refrigerant cut-off valve -N542- must be open. Use a voltage of 12 V for the shut-off valves when filling and emptying with coolant.

Remove bolts-7- (25 +/- 3 Nm), lay the potential equalization cables-3- off to the side, and remove the electrical A/C compressor -6-.

Installation is carried out in the reverse order while noting the following

When inserting evaporator -A- into lower section of evaporator housing and when assembling both housing halves, ensure seal -F- is not damaged.

Check seal -F- (it must be glued all around) before inserting evaporator.

  2. The air conditioning wiring harness is removed with the heater and air conditioner.

Remove the bolts -11- and -13- and bracket -12-.

Remove the subframe -7-.

Note. On the version made out of aluminum, only the supports -8- and -10- need to be removed. Tightening specification for the upper bolts on the support: 9 +/- 1.3 Nm.

Remove the bolts -1- and -2- from the cable bracket -3-.

To be able to reach the bolt -1-, the heating and A/C unit on the driver side must be pulled out slightly from the bulkhead.

  1. When removing the heater and A/C unit, make sure the two coolant pipes on the heater core do not get caught and bent or damaged on plenum chamber or noise insulation pan.
  2. Pay attention to the wiring harness. The individual wire connections could get damaged when pulling on harness.

Remove heating and A/C unit.

Installing

Installation is carried out in the reverse order while noting the following

Note. The assistance of a second technician is necessary to install the heating and A/C unit.

Note. Guide both heater core coolant pipes (from inside the engine compartment) through the seals with the help of a second technician when installing the heater and A/C unit. Refer to

Make sure the condensation water hose fits correctly. Refer to CONDENSATION WATER DRAIN HOSE ON HEATING AND A/C UNIT .

Add coolant.

Fill with R134a refrigerant and refrigerant oil. Refer to CAPACITIES .

Place -VAS 6208- under the engine.

WARNINGContact with hot engine coolant can cause severe scalding. Coolant temperature can be above 100 °C (212 °F) with a warm engine. The coolant system is under pressure. If necessary, reduce pressure and temperature before repairs.

Clamp the coolant hoses -1- using the -3093- and remove the coolant hoses from the heater core.

Connect a section of hose -A- to the upper connection on the heater core.

Hold a container -B- under the lower connection -C-.

Using a compressed air gun, carefully clear out any coolant still inside the heater core into the container -B-.

Depending on the engine, additional parts may need to be removed such as the charge air pipe.

Loosen the bolt -1- on the connection flange between the heater core connections, but do not remove it.

Note. By loosening the screw -1-, the coolant pipes are loosened and it is easier to remove the heater core.

Remove the knee airbag mount.

Remove the storage compartment for the driver side trim panel.

Remove the trim in the left footwell of the center console (it is not necessary to remove the trim any further).

Remove the driver footwell vent. Refer to DRIVER SIDE FOOTWELL VENT .

Remove the bolts -A- and the cover -B-.

Note. There are different versions of cover -B-. The illustration shows the version with Auxiliary Air Heater Heating Element -Z35-. If the temperature door lever -C- is a position that hinders access to the upper screw -A-. Removing

When working on the refrigerant circuit, note the information, refer to REFRIGERANT CIRCUIT, SPECIALIZED REPAIRS .

Read and follow the high voltage electrical system general warnings. Refer to HIGH VOLTAGE SYSTEM GENERAL WARNINGS .

Note. If coolant circuit is opened, it must be bled. If drive motor is warm, coolant system is pressurized. Release pressure before repairs, if necessary. Refrigerant must be extracted before hand using ROB 134 APF. The previously used service stations can still be used. To prevent the entry of dampness all components of the refrigerant circuit which have been opened must be sealed with suitable plugs.

Clamp the coolant hoses using the -3093-.

WARNINGContact with hot engine coolant can cause severe scalding. The cooling system is pressurized and the coolant temperature can be above 100 °C (212 °F) with a warm engine. If necessary, reduce pressure and temperature before repairs.

Loosen clamps -1- and remove coolant hoses from high voltage battery heat exchanger -2-.

WARNINGDanger due to refrigerant coming out under pressure Danger of frost bite to skin and other parts of the body. Extract the refrigerant and immediately open the refrigerant circuit after that. If the refrigerant was extracted more than 10 minutes in the past and the refrigerant circuit was not opened, extract the refrigerant again. Pressure in the refrigerant circuit is caused by evaporation.

Remove screws -4-.

Remove refrigerant lines-5- from the high voltage battery heat exchanger -2-.

Remove bolts-3- (3 +/- 0.3 Nm) and remove high voltage battery heat exchanger -2-.

Installing

Installation is carried out in the reverse order while noting the following

Note. Bleed the coolant circuit for the high voltage battery heat exchanger after it is installed. Information about coolant circuit bleeding can be found with the E-Fieldteam.

Always replace O-Ring and moisten with refrigerant oil.

Note. When filling and emptying with coolant, the heater and A/C unit refrigerant cut-off valve -N541- and the high voltage battery heater core refrigerant cut-off valve -N542- must be open. Use a voltage of 12 V for the shut-off valves when filling and emptying with coolant.

Special tools and workshop equipment required

  1. Torque Wrench -V.A.G 1331- (5 to 50 Nm)

Removing
