INSTALLATION

Install in the reverse order of removal.

Removal and Installation

Note. Transfer side oil seal is attached to transaxle assembly. Replace it when transfer assembly is removed from vehicle.

REMOVAL

  1. Remove RH drive shaft. Refer to «FRONT DRIVE SHAFT»(ref-234004-S19365758292006052700000) .
  2. Remove side shaft. Refer to «FRONT DRIVE SHAFT»(ref-234004-S19365758292006052700000) . CAUTION: Be careful not to damage gear ring oil seal inside of transfer.
  3. Remove oil seal with a flat-bladed screwdriver.
CAUTIONBe careful not to damage adapter case.

Scheme 71: INSTALLATION
  1. Apply multi-purpose grease to oil seal lips. As shown in the figure, install oil seal so that it becomes flush with the case end surface, using the drift. Tool number: KV38101700( - ) CAUTION: Do not reuse oil seal. When installing, do not incline oil seal.
  2. Install side shaft. Refer to «FRONT DRIVE SHAFT»(ref-234004-S19365758292006052700000) . CAUTION: Be careful not to damage gear ring oil seal inside of transfer.
  3. Install RH drive shaft. Refer to «FRONT DRIVE SHAFT»(ref-234004-S19365758292006052700000) .
  4. Check oil level. Refer to «INSPECTION»(ref-234001-S11524452192006052800000) .

Note the following, when removal and installation.

CAUTIONMake sure there are no pinched or restricted areas on the air breather hose caused by bending or winding when installing it.

  1. Be sure to insert air breather hose into breather tube (metal connector) until hose end reaches the tube's base.
  2. Be sure to insert the hose till the paint mark.

CAUTIONAfter removing transfer assembly from transaxle, be sure to replace differential side oil seal of the transaxle with new one. Refer to DIFFERENTIAL SIDE OIL SEAL .

  1. Place the transmission shifter in the N position.
  2. Turn the ignition switch to OFF, not LOCK. This will leave the steering column unlocked.
  3. Turn the steering wheel counter-clockwise all the way to the steering stop.
  4. Disconnect the negative battery terminal.
  5. Remove front wiper arms, cowl top covers (LH and RH) and cowl top bracket. NOTE: You do not need to remove the wiper motor/arms assembly.
  6. Disconnect air fuel ratio sensor 1 (bank 1) harness connector. 2/8
  7. Hang a cord down from the vent intake for use later to suspend the steering rack.
  8. Remove front tires with power tool.
  9. Remove RH side shield (splash guard).
  10. Remove engine under cover.
  11. Remove CVT assy. air guide.
  12. Remove exhaust front tube.
  13. Drain fluid from transfer case .
  14. Drain at least one-half (1/2) quart but not more than one (1) quart of fluid from CVT .
  15. Remove RH front axle cotter pin, then loosen axle nut with power tool.
  16. Remove both RH and LH mounting bolt and nut that clamps lower steering knuckle to transverse link (lower control arm) ball joint with power tool. NOTE: Ball joint stud to steering knuckle fit is not a taper fit but is a slide fit, so no ball joint separator is needed.
  17. Using a puller (or other suitable tool), push drive shaft end from out of wheel hub/steering knuckle assembly. CAUTION: When removing drive shaft, do not apply an excessive angle to drive shaft joint. Also be careful not to excessively extend slide joint.
  18. Remove RH axle support bearing to support bracket bolts.
  19. Remove RH axle from transaxle.
  20. Remove propeller (drive) shaft.
  21. Remove bracket from suspension member.
  22. Remove O2 sensor connector bracket.
  23. Unbolt the return-side (low pressure) power steering tube brackets from front suspension member.
  24. Unbolt heat shield from crossmember and remove.
  25. Remove 2 mounting bolts and nut of steering gear assembly from front suspension member.
  26. Support steering gear assembly up with a cord or an equivalent.
  27. Firmly support transaxle assembly with pole jacks or suitable tools as follows: Place one jack under the transmission pan area. Place another jack under the transaxle differential area. CAUTION: When setting the transmission jack, be careful not to allow it to collide against the drain plug.
  28. Firmly support front and rear of front suspension member (powertrain cradle frame) along the vehicle centerline with suitable jacks.
  29. Remove CVT rear mounting insulator bolts.
  30. Remove LH (bank 1, front) engine mounting insulator bracket mounting bolts from suspension member.
  31. Remove RH (bank 2, rear) engine mounting insulator bracket mounting bolts from suspension member.
  32. Remove front suspension member stays, then front suspension member nuts.
  33. Gradually lower the front suspension member pole jacks no more than 4" in back and 2 1/2" in front, to the height where the transfer assembly can be removed. CAUTION: For stability and ease of reassembly don't lower the suspension member off the body mounting studs all the way.
  34. Disconnect RH (bank 2, rear) engine mounting insulator harness connector.
  35. Remove power steering hose bracket from RH (bank 2, rear) engine mounting insulator.
  36. Remove RH (bank 2, rear) engine mounting insulator mounting bolts (upper side) and insulator.
  37. Remove RH (bank 2, rear) engine mounting insulator bracket mounting bolts from transfer assembly, then remove bracket.
  38. Remove RH (bank 2, rear) exhaust manifold cover. NOTE: It is not necessary to remove the exhaust manifold for this procedure.
  39. Apply rust penetrant to then remove RH (bank 2, rear) three-way catalyst mounting flange TOP REAR nuts.
  40. Apply rust penetrant to then remove RH (bank 2, rear) three-way catalyst mounting flange BOTTOM FRONT bolts, and remove the three-way catalyst. CAUTION: Catalyst internals are very fragile. Handle carefully to avoid any breakage or shock to three-way catalyst.
  41. Remove RH axle support bearing bracket.
  42. Remove rear gusset and transfer case gusset.
  43. Remove six (6) bolts fixing transfer assembly to CVT transaxle assembly.
  44. Remove transfer assembly from transaxle assembly.

Note the following, and install in the reverse order of removal.

  1. When installing the transfer to the transaxle, install the mounting bolts following the standard below. CAUTION: When installing transfer to transaxle, be careful not to damage oil seal of transaxle.
  2. After the installation, check the oil level and oil leakage. Refer to «INSPECTION»(ref-234001-S11524452192006052800000) .

  1. Install a bolt to the companion flange.
  2. Fit a dial indicator onto the bolt.
  3. Measure the circumference backlash of the companion flange, and make sure it satisfies the standard below. Backlash: 0.13 - 0.19 mm (0.0051 - 0.0075 in) If measured value is out of the specification, disassemble it to check and adjust each part.

  1. Remove the pinion sleeve assembly. Refer to «PINION SLEEVE ASSEMBLY»(ref-234001-S28549241092006052800000) .
  2. Apply red lead to the drive gear. CAUTION: Apply red lead to both the faces of 3 to 4 gears at 4 locations evenly spaced on the drive gear.
  3. Install the pinion sleeve shims and pinion sleeve assembly. Refer to «PINION SLEEVE ASSEMBLY»(ref-234001-S19910891132006052800000) .
  4. Remove the plug on the upper side of the transfer case. When installing plug, apply sealant on screw part, and tighten it at the specified torque. Refer to «COMPONENTS»(ref-234001-S17423432212006052800000) . Use Genuine Silicone RTV or equivalent. Refer to «RECOMMENDED CHEMICAL PRODUCTS AND SEALANTS»(ref-233992-S15687029032006052800000) .
  5. Rotate the companion flange back and forth several times, and check the drive pinion gear to drive gear tooth contact by viewing from the plug hole.
  6. If tooth contact is poorly adjusted, adjust pinion height (dimension X) in the following manner.

  1. If the tooth contact is near the face (face contact), or near the heal (heel contact), thin the pinion sleeve shims to move the drive pinion closer to the drive gear. Refer to «PINION SLEEVE SHIM»(ref-234001-S13338120302006052800000) .
  2. If the tooth contact is near the flank (flank contact), or near the toe (toe contact), thicken the pinion sleeve shims to move the drive pinion farther from the drive gear. Refer to «PINION SLEEVE SHIM»(ref-234001-S13338120302006052800000) .
