BRAKE MASTER CYLINDER

Bench Bleed
- Support the brake master cylinder body in a soft jaw vise. (Scheme 68)
- Remove the master cylinder cap and install short brake hoses to the master cylinder outlet ports with the ends submerged in the brake master cylinder reservoir. (Scheme 69) NOTE: If equipped with a manual transmission, plug the master cylinder feed port. (Scheme 70)
- Fill the brake master cylinder reservoir with DOT 3 brake fluid.
- Slowly depress the primary piston until bubble-free brake fluid flows from both brake hoses. (Scheme 71)
- Remove the brake hoses from the master cylinder.
- Install plugs in the front and rear brake outlet ports. (Scheme 72)
- Install the reservoir cap and install the brake master cylinder in the vehicle. Remove the master cylinder outlet port plugs before installing the brake lines.

Master Cylinder In-Vehicle Bleed
- Disconnect the brake outlet lines from the brake master cylinder and cap the lines. (Scheme 73)
- Install short brake hoses to the master cylinder outlet ports with the ends submerged in the brake master cylinder reservoir. (Scheme 74)
- Fill the brake master cylinder reservoir with DOT 3 brake fluid.
- Have an assistant pump the brake pedal until clear, bubble-free brake fluid flows from both brake hoses.
- Remove the short brake hoses and install the brake outlet lines. Tighten all fasteners to specification. See «TORQUE SPECIFICATIONS»(ref-163516-S18841462002004070100000).

- Clean the outside of the brake master cylinder reservoir. (Scheme 75)
- Remove the reservoir cap and fill the brake master cylinder reservoir with brake fluid. Use DOT 3 brake fluid. NOTE: Master cylinder pressure bleeder adapter tools are available from various manufacturers of pressure bleeding equipment. Follow the instructions of the manufacturer when installing the adapter.
- Install brake bleeder to the brake master cylinder reservoir, and attach the brake bleeder tank hose to the fitting on the adapter.
- Attach a rubber drain hose to the right side rear bleeder screw. (Scheme 76)and (Scheme 77). Submerge the free end of the hose in a container partially filled with clean brake fluid.
- Open the valve on the brake bleeder tank.
- Loosen the bleeder screw. Leave open until clear, bubble free brake fluid flows, then close the bleeder screw and remove the rubber hose.
- Tighten the wheel cylinder bleeder screw.
- Continue bleeding the rest of the system, going in order from the left side rear wheel to the right side front wheel, ending with the left side front wheel.
- Close the brake bleeder tank valve and remove the tank hose from the adapter, and remove the adapter.
- Fill the brake master cylinder reservoir and install the reservoir cap.

BLEEDING ABS HYDRAULIC CONTROL UNIT
Note. Bleeding the hydraulic control unit (HCU) is required only when removing or installing the HCU or master cylinder, or opening the lines to the HCU.
- Carrying out the System Bleed function drives trapped air from the HCU. Subsequent bleeding removes the air from the brake hydraulic system through the bleeder screws. NOTE: Adequate voltage to the HCU module is required during the anti-lock control portion of the system bleed. Connect the WDS (factory scan tool) or equivalent aftermarket scan tool.
- Access the SYSTEM BLEED FUNCTION. Go to the Tool Tab-Chassis-Braking-ABS Service Bleed and follow the directions on the diagnostic scan tool.
- Manually bleed the brake hydraulic system. Repeat the procedure carrying out a total of two diagnostic tool cycles and two manual bleed cycles.
BRAKE PEDAL FREE PLAY

BRAKE PEDAL HEIGHT & STOPLIGHT SWITCH
Note. NEW stoplight switch must be used whenever brake pedal height is adjusted. NEW switch can only be adjusted once.
Models are equipped with a Brake Pedal Position (BPP) switch which is self-adjusting during installation. Further adjustments require new switch. No other brake pedal height information is provided by manufacturer.
MASTER CYLINDER PUSH ROD

REAR BRAKE SHOES
Note. Rear brakes are self-adjusting and require manual adjustment only if brake shoes have been replaced.
Vehicles With Low Series Floor Console

- If equipped, remove the manual transaxle shift knob by turning it counterclockwise (1). Remove the floor console front finish panel (2). (Scheme 78)
- Apply the parking brake (1). Remove the floor console rear finish panel (2). (Scheme 79)
- Remove the adjustment nut clip.
- Turn the parking brake control adjustment nut so that the parking brake control stroke is three to five notches when pulled. (Scheme 80)
- Confirm the parking brake is applied.
- Install the adjustment nut clip.
- Install the floor console rear finish panel.
- Install the floor console front finish panel. If equipped, install the manual transaxle shifter knob.

- Check the brake fluid level. (Scheme 82) If the fluid level is below the MIN line on the brake master cylinder reservoir add the necessary amount of DOT 3 brake fluid.
- Using the illustration for a reference, inspect the (1) brake line fittings and the (2) brake master cylinder reservoir for fluid leaks. (Scheme 83)
- Inspect the brake lines and hoses for fluid leaks.
- Inspect the rear wheel cylinders for leaks.
- Inspect the front disc brake calipers for leaks.
- If a hydraulic leak is detected, repair or install a new component.

The bag must be labeled per OSHA instructions, sealed, and the trash hauler notified as to the bag's contents. If a vacuum suitable for asbestos is not available, cleaning should be done wet. If dust generation is still possible, technicians should wear government-approved toxic dust purifying respirators. Failure to follow these instructions may result in personal injury. |

Diassembly

- Remove front disc brake caliper from the vehicle. See «FRONT DISC BRAKE CALIPER»(ref-163516-S16876937412004070100000) under REMOVAL & INSTALLATION.
- Remove the front caliper slide pins and boots. (Scheme 84)
- Remove the dust seal. (Scheme 85) WARNING: Use only as much compressed air as necessary to remove the piston. Excessive pressure can force the piston out of the caliper bore with enough force to cause personal injury. Never attempt to catch the piston by hand as it comes out of the bore. Failure to follow these instructions may result in personal injury. CAUTION: Do not use a screwdriver or any other similar tool to pry the piston out of the bore. Piston damage could result. NOTE: Inspect the piston for wear, rust, or pits. If any of these conditions exist, a new piston must be installed.
- Remove the caliper piston. By positioning a block of wood between the piston and the disc brake caliper (1). Then apply compressed air to caliper to remove piston (2). (Scheme 86)
- Remove the bleeder screw. (Scheme 87) CAUTION: Use a plastic or wooden pick to remove the piston seal from the caliper bore. A metal tool may scratch or nick the seal groove, which could result in a seal leak. NOTE: Inspect the caliper bore for wear, rust, or pits. (Scheme 88) If any of these conditions exist, do not hone; a new caliper must be installed.
- Remove the piston seal.
