- INSPECT FOR COOLANT LEAK (for Inverter) Remove the reserve tank cap. WARNING: To avoid the danger of being burned, do not remove the reserve tank cap while the coolant for the inverter is still hot. Install the radiator cap tester. Pump the radiator cap tester to 37 kPa (0.4 kgf/ cm 2 , 5.4 psi), and then check that the pressure does not drop. HINT: If the pressure drops, check the hoses, radiator, water pump, inverter with converter, and hybrid vehicle transaxle assembly for leaks. Reinstall the reserve tank cap.
- INSPECT COOLANT LEVEL IN RESERVE TANK (for Inverter) The coolant should be between the LOW and FULL lines when the coolant for the inverter is cold. HINT: If the coolant level is low, check for leaks and add TOYOTA Super Long Life Coolant (SLLC) or similar high quality ethylene glycol based non-silicate, non-amine, non-nitrite, and non-borate coolant with long-life hybrid organic acid technology up to the FULL line.
- INSPECT COOLANT (for Inverter) Remove the reserve tank cap. WARNING: To avoid the danger of being burned, do not remove the reserve tank cap while the coolant for the inverter is still hot. Check for excessive deposits of rust or scale on and around the reserve tank cap and its opening. HINT: If excessively dirty, replace the coolant for the inverter. Reinstall the reserve tank cap.
- INSPECT INVERTER RESERVE TANK CAP (for Inverter) Inspect the reserve tank cap. TEXT IN ILLUSTRATION *1 O-ring *2 Rubber Packing If there are water stains or foreign matter on the O-ring, clean it with water and finger scouring. NOTE: Do not use any tools. Check that the O-ring is not deformed, cracked or damaged. Check that the O-ring is not swollen. Check the reserve tank cap operation. TEXT IN ILLUSTRATION *1 Reserve Tank Cap *2 Radiator Cap Tester *a 30° or more Apply coolant (for inverter) to the O-ring and rubber packing before using a radiator cap tester. Install the reserve tank cap to the radiator cap tester. Pump the cap tester several times, and check the maximum pressure. JUDGMENT CRITERION Standard value (for brand-new cap) 15 to 44 kPa (0.2 to 0.4 kgf/cm 2 , 2.2 to 6.3 psi) Minimum standard value (for used cap) 15 kPa (0.2 kgf/cm 2 , 2.2 psi) Pump speed 1 pump per second NOTE: When using the cap tester, tilt it 30° or more. HINT: If the maximum pressure is less than the minimum standard value, replace the reserve tank cap.

- REMOVE NO. 1 ENGINE UNDER COVER
- DRAIN COOLANT (for Inverter) NOTE: Do not reuse the drained coolant because it may contain foreign objects. Collect the drained coolant and measure its volume to establish a benchmark. When adding coolant, make sure to add more coolant than the measured amount. Remove the reserve tank cap. WARNING: To avoid the danger of being burned, do not remove the reserve tank cap while the coolant for the inverter is still hot. Using a hexagon wrench (10 mm), remove the drain plug indicated in the illustration and drain the coolant. WARNING: Use caution when handling coolant immediately after driving or in summer because it may be hot. Install the plug with a new gasket. Torque: 39 N*m (397 kgf*cm, 29 ft.*lbf)
- ADD COOLANT (for Inverter) NOTE: Do not reuse the drained coolant because it may contain foreign objects. HINT: Loud noise made by the water pump and poor circulation of coolant in the reserve tank indicates that there is air in the cooling system. When not using the Techstream: Turn the power switch on (READY).*1 Turn the power switch off and add coolant to the FULL line because the coolant level drops as the air bleeds.*2 NOTE: Be sure to turn the power switch off before adding SLLC. Do not work on the components in the engine compartment while the vehicle is in the READY-on state because the engine is in intermittent operation. Repeat steps *1 and *2 until air bleeding from the cooling system is completed. Standard Air bleeding from the inverter cooling system is completed when the noise made by the water pump becomes smaller and the circulation of coolant in the reserve tank improves. HINT: Loud noise made by the water pump and poor circulation of coolant in the reserve tank indicates that there is air in the cooling system. After the air is completely bled from the cooling system, tighten the reserve tank cap. Add coolant to the FULL line of the reserve tank.

- INSTALL HYBRID VEHICLE CONTROL ECU Install the 2 ECM brackets with the 4 screws. Torque: 3.0 N*m (31 kgf*cm, 27 in.*lbf) Connect the clamp to the ECM bracket. Install the hybrid vehicle control ECU with the 2 bolts. Torque: 13 N*m (130 kgf*cm, 9 ft.*lbf) Connect the 2 connectors. NOTE: Before connecting the connectors, make sure that dirt, water or other foreign matter is not present on the connecting parts of the connectors. The lever is securely engaged. The connector does not come out when its body is pulled.

- REMOVE CONNECTOR COVER ASSEMBLY WARNING: Do not touch the high voltage connectors and terminals for 10 minutes after the service plug grip is removed. Wear insulated gloves. NOTE: Do not start the hybrid system with the service plug grip removed because it may cause a malfunction. Remove the 2 bolts and connector cover assembly. NOTE: Make sure to pull the inverter cover straight up, as a connector is connected to the bottom of the cover.
- CHECK TERMINAL VOLTAGE WARNING: Wear insulated gloves. NOTE: Do not allow any foreign objects or water to enter the inverter with converter assembly. Using a voltmeter, measure the voltage between the terminals of the 2 phase connectors (N-P). Standard voltage 0 V HINT: Use a measuring range of DC 750 V or more on the voltmeter.
- TEMPORARILY INSTALL CONNECTOR COVER ASSEMBLY Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter assembly.
- REMOVE NO. 5 INVERTER BRACKET Remove the bolt and disconnect the earth wire. Remove the 2 bolts and No. 5 inverter bracket.
- SEPARATE GENERATOR CABLE WARNING: Wear insulated gloves. NOTE: Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter assembly. Remove the 2 bolts (A). NOTE: Removing the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. While loosening the bolt (B), disconnect the motor cable. NOTE: Removing the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. Cover the hole where the cable was connected with tape or equivalent (non-residue type) to prevent entry of foreign matter. Disconnect the wire harness clamp.
- SEPARATE MOTOR CABLE WARNING: Wear insulated gloves. NOTE: Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter assembly. Remove the 2 bolts (A). NOTE: Removing the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. While loosening the bolt (B), disconnect the generator cable. NOTE: Removing the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. Cover the hole where the cable was connected with tape or equivalent (non-residue type) to prevent entry of foreign matter. Disconnect the wire harness clamp.
- REMOVE INVERTER RESERVE TANK ASSEMBLY Disconnect the water hose from the inverter reserve tank assembly. Remove the 2 bolts and inverter reserve tank assembly. Disconnect the water hose and remove the inverter reserve tank assembly.
- DISCONNECT WATER HOSE Remove the clip, and disconnect the water hose. NOTE: Do not damage the water hose protector when removing the clip. Disconnect the coolant hose from the inverter with converter assembly. Put a piece of cloth in the pipe and in the disconnected hose or cover the pipe and hose with plastic bags as shown in the illustration, in order to prevent coolant from spilling near the inverter with converter assembly.
- REMOVE CONNECTOR COVER ASSEMBLY WARNING: Do not touch the high voltage connectors and terminals for 10 minutes after the service plug grip is removed. Wear insulated gloves. NOTE: Do not start the hybrid system with the service plug grip removed because it may cause a malfunction. Remove the bolt and connector cover assembly. NOTE: Make sure to pull the inverter cover straight up, as a connector is connected to the bottom of the cover.
- SEPARATE AIR CONDITIONING HARNESS ASSEMBLY WARNING: Wear insulated gloves. NOTE: Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter assembly. Disconnect the air conditioning harness assembly. Disengage the wire harness clamp.
- SEPARATE FRAME WIRE WARNING: Wear insulated gloves. NOTE: Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter assembly. Remove the bolt. Disconnect the wire harness clamp and frame wire.
- TEMPORARILY INSTALL CONNECTOR COVER ASSEMBLY Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter assembly.
- DISCONNECT LOW VOLTAGE CONNECTOR NOTE: Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter assembly. Raise the lock lever and disconnect the low voltage connector. Disconnect the low voltage connector from the inverter with converter assembly.
- REMOVE INVERTER WITH CONVERTER ASSEMBLY WARNING: Wear insulated gloves. Remove the 2 bolts, nut and inverter with converter assembly. NOTE: Since the inverter with converter assembly is very heavy, 2 people are needed to remove the inverter with converter assembly. When removing the inverter with converter assembly, do not damage the parts around it. To prevent damage, do not hold the inverter with converter assembly by the connectors. To prevent damage due to static electricity, do not touch the terminals of the disconnected connectors.
- REMOVE HIGH VOLTAGE FUSE WARNING: Wear insulated gloves. HINT: Perform this procedure only when replacement of the high voltage fuse is necessary. Remove the bolt and connector cover assembly. NOTE: Make sure to pull the inverter cover straight up, as a connector is connected to the bottom of the cover. Remove the 2 nuts and high voltage fuse. Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter assembly.

- INSTALL HIGH VOLTAGE FUSE WARNING: Wear insulated gloves. HINT: Perform this procedure only when replacement of the high voltage fuse is necessary. Remove the bolt and connector cover assembly. NOTE: Make sure to pull the inverter cover straight up, as a connector is connected to the bottom of the cover. Install the high voltage fuse with 2 new nuts. Torque: 4.0 N*m (41 kgf*cm, 35 in.*lbf) NOTE: Be sure to use a torque wrench to tighten the nuts. Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter assembly.
- INSTALL INVERTER WITH CONVERTER ASSEMBLY WARNING: Wear insulated gloves. Temporarily install the inverter with converter assembly with the 2 bolts and nut. NOTE: Since the inverter with converter assembly is very heavy, 2 people are needed to install the inverter with converter assembly. When installing the inverter with converter assembly, do not damage the parts around it. To prevent damage, do not hold the inverter with converter assembly by the connectors. To prevent damage due to static electricity, do not touch the terminals of the disconnected connectors. Fully tighten the 2 bolts and nut in the order shown in the illustration. Torque: 21 N*m (214 kgf*cm, 15 ft.*lbf)
- CONNECT LOW VOLTAGE CONNECTOR NOTE: Make sure that the connectors are fully engaged. Make sure that the connector does not come out when its body is pulled. Do not allow any foreign objects or water to enter the inverter with converter assembly. Connect the low voltage connectors and lock the connector with the lock lever.

- CONNECT FRAME WIRE WARNING: Wear insulated gloves. NOTE: Make sure that the connectors are fully engaged. Make sure that the connector does not come out when its body is pulled. Connect the air conditioning harness assembly to the inverter with converter assembly. Engage the wire harness clamp.
- INSTALL CONNECTOR COVER ASSEMBLY WARNING: Wear insulated gloves. NOTE: Make sure that the interlock is fully engaged. Do not allow any foreign objects or water to enter the inverter with converter assembly. Install the connector cover assembly with the 2 bolts. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf)
- CONNECT WATER HOSE Connect the water hose with the clip. TEXT IN ILLUSTRATION *1 Front Side *2 Matchmark NOTE: Do not damage the water hose protector when installing the clip. Make sure to align the clip and matchmarks so that they face the right side of the vehicle.
- INSTALL INVERTER RESERVE TANK ASSEMBLY Connect the water hose with inverter reserve tank assembly. TEXT IN ILLUSTRATION *1 Upper Side NOTE: Align the hose clamp as shown in the illustration. Install the inverter reserve tank assembly with the 2 bolts. Torque: 10 N*m (102 kgf*cm, 7 ft.*lbf) Connect the water hose to the inverter reserve tank assembly. TEXT IN ILLUSTRATION *1 Upper Side *2 Matchmark NOTE: Align the hose clamps and the matchmarks as shown in the illustration.
- CONNECT MOTOR CABLE WARNING: Wear insulated gloves. NOTE: Do not allow any foreign objects or water to enter the inverter with converter assembly. Connect the motor cable. Tighten the bolt (B) and insert the motor cable into the inverter with converter assembly. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: Tightening the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. Finish installing the motor cable to the inverter with converter assembly with the 2 bolts (A). Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: Tightening the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. Connect the wire harness clamp.
- CONNECT GENERATOR CABLE WARNING: Wear insulated gloves. Connect the generator cable. Tighten the bolt (B) and insert the generator cable into the inverter with converter assembly. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: Tightening the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. Finish installing the generator cable to the inverter with converter assembly with the 2 bolts (A). Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: Tightening the bolts (A) and (B) in the wrong order may cause the cable or the inverter with converter to break. Connect the wire harness clamp.
- INSTALL NO. 5 INVERTER BRACKET Temporarily install the No. 5 inverter bracket with the 2 bolts. Fully tighten the 2 bolts in the order shown in the illustration. Torque: 16 N*m (163 kgf*cm, 12 ft.*lbf) Connect the earth wire with the bolt. Torque: 8.4 N*m (85 kgf*cm, 74 in.*lbf)

- REMOVE BATTERY SMART UNIT WARNING: Wear insulated gloves. Disconnect the 3 connectors. Remove the nut and battery smart unit.
