- INSPECT REFRIGERANT VOLUME Check the sight glass on the liquid tube sub-assembly A. Test conditions: Engine is running at 1,500 rpm. Blower speed control switch is at HI. A/C switch is ON. Temperature control switch is at the MAX. COOL position. Doors are fully open. - INSPECT REFRIGERANT PRESSURE WITH MANIFOLD GAUGE SET This method uses a manifold gauge set to locate problem areas. Read the manifold gauge pressure when these conditions are established. Test conditions: Temperature at the air inlet is 30 to 35°C (86 to 95°F). Engine is running at 1,500 rpm. All doors are fully open. Blower speed control switch is at HI. Temperature control switch is at MAX. COOL. A/C switch is ON. Symptoms Probable Cause Diagnosis Corrective Actions During operation, pressure on low - pressure side cycles between normal and vacuum Moisture in refrigeration system freezes at expansion valve orifice, causing temporary stop of cycle. However, when melted, normal state is restored - Drier is overly saturated - Moisture in refrigeration system freezes at expansion valve orifice and blocks refrigerant circulation 1. Replace cooler drier 2. Remove moisture from cycle by repeatedly evacuating air 3. Supply appropriate volume of new refrigerant The A/C system does not function effectively due to insufficient cooling. Symptoms Probable Cause Diagnosis Corrective Actions - Vacuum indicated on low-pressure side, and extremely low pressure indicated on high-pressure side - Frost or condensation seen on piping on both sides of condenser or expansion valve - Refrigerant flow obstructed by moisture or dirt in refrigeration system - Refrigerant flow obstructed by gas leakage from expansion valve Refrigerant does not circulate 1. - DISCHARGE REFRIGERANT FROM REFRIGERATION SYSTEM Start up the engine. A/C switch is ON. Operate the cooler compressor with an engine speed of approximately 1,000 rpm for 5 to 6 minutes to circulate the refrigerant and collect the compressor oil remaining in each component into the cooler compressor. Stop the engine. Recover the refrigerant from the A/C system using a refrigerant recovery unit.
- CHARGE REFRIGERANT Perform vacuum purging using a vacuum pump. Charge refrigerant HFC-134a (R134a). Standard 450 +- 50 g (15.87 +- 1.76 oz.) (except 1UR-FSE) 550 +- 50 g (19.39 +- 1.76 oz.) (for 1UR-FSE) SST: 09985-20010 (09985-02010 ,09985-02050 ,09985-02060 ,09985-02070 ,09985-02080 ,09985-02090 ,09985-02110 ,09985-02130 ,09985-02140 ,09985-02150) NOTE: Do not operate the cooler compressor before charging refrigerant as the cooler compressor will not work properly without any refrigerant, and will overheat. Approximately 100 g (3.53 oz.) of refrigerant may need to be charged after bubbles disappear. The refrigerant amount should be checked by measuring its quantity, and not with the sight glass.
- WARM UP ENGINE (for 2GR-FSE) Warm up the engine at less than 1,850 rpm for 2 minutes or more after charging the refrigerant. NOTE: Be sure to warm up the compressor when turning the A/C switch ON after removing and installing the cooler refrigerant lines (including the compressor), to prevent damage to the compressor.
- WARM UP ENGINE (for 1UR-FSE) Warm up the engine at less than 1,570 rpm for 2 minutes or more after charging the refrigerant. NOTE: Be sure to warm up the compressor when turning the A/C switch ON after removing and installing the cooler refrigerant lines (including the compressor), to prevent damage to the compressor.
- INSPECT FOR REFRIGERANT LEAK After recharging the refrigerant gas, check for refrigerant gas leakage using a halogen leak detector. Perform the operation under these conditions: Stop the engine. Secure good ventilation (the gas leak detector may react to volatile gases other than refrigerant, such as evaporated gasoline or exhaust gas). Repeat the test 2 or 3 times. Make sure that some refrigerant remains in the refrigeration system. When compressor is off: approximately 392 to 588 kPa (4 to 6 kgf*cm 2 57 to 85 psi) Using a gas leak detector, check the refrigerant line for leakage. If a gas leak is not detected on the drain hose, remove the blower motor control (blower resistor) from the cooling unit. Insert the gas leak detector sensor into the unit and perform the test. Disconnect the connector and leave the pressure switch on for approximately 20 minutes. Bring the gas leak detector close to the pressure switch and perform the test.

Remove the cap and bolt. Remove the 6 bolts and 2 screws. Using a T40 "torx" socket, remove the 5 "torx" bolts. HINT: The "torx" bolts on the passenger side can be removed with the collar for adjustment. Using a 12 mm hexagon wrench, remove the 2 collars and instrument panel reinforcement.
- REMOVE AIR CONDITIONING UNIT ASSEMBLY Remove the nut and A/C unit.
- REMOVE NO. 2 AIR DUCT Remove the screw and duct.
- REMOVE FOOT DUCT LOWER Detach the 2 claws and remove the foot duct.
- REMOVE FOOT DUCT UPPER Detach the 2 claws and remove the foot duct.

- REMOVE AIR CONDITIONING TUBE AND ACCESSORY ASSEMBLY Remove the packing from the A/C tube. Using a 4 mm hexagon wench, remove the 2 hexagon bolts and A/C tube. Remove the 2 O-rings from the A/C tube.
- REMOVE COOLER EXPANSION VALVE Remove the cooler expansion valve from the cooler evaporator.
- REMOVE AIR OUTLET CONTROL SERVOMOTOR RH Disconnect the connector. Remove the 3 screws and servomotor.
- REMOVE AIR MIX CONTROL SERVOMOTOR RH Remove the 3 clamps and connector and disconnect the wire harness. Remove the 2 screws and heater piping cover. Remove the 3 screws and air servomotor.
- REMOVE AIR CONDITIONING HARNESS ASSEMBLY Disconnect the 2 connectors and detach the 2 clamps. Detach the 4 clamps and then disconnect the wire harness. Remove the A/C harness as shown in the illustration.
- REMOVE AIR OUTLET CONTROL SERVOMOTOR LH Remove the 2 screws and air duct. Remove the 4 screws and servomotors. Remove the 3 screws. Detach the claw and remove the air outlet control servomotor.
- REMOVE AIR MIX CONTROL SERVOMOTOR LH Remove the 3 screws. Release the claw and remove the servomotor.
- REMOVE HEATER RADIATOR UNIT SUB-ASSEMBLY Remove the screw and clamp. Remove the radiator unit.
- REMOVE NO. 1 COOLER EVAPORATOR SUB-ASSEMBLY Remove the 5 screws. Release the 3 claws and remove the air duct case. Remove the cooler evaporator from the heater case. Remove the 2 O-rings from the cooler evaporator.

- INSPECT DAMPER SERVOMOTOR (AIR MIX AND AIR OUTLET) Connect the battery's positive (+) lead to terminal 5 of each servomotor and the battery's negative (-) lead to terminal 4. Check that the damper operates smoothly. Connect the battery's positive (+) lead to terminal 4 of each servomotor and the battery's negative (-) lead to terminal 5. - INSTALL NO. 1 COOLER EVAPORATOR SUB-ASSEMBLY Sufficiently apply compressor oil to 2 new O-rings and the fitting surface of the cooler evaporator. Compressor oil ND-OIL or equivalent Install the 2 O-rings on the cooler evaporator. Install the air duct with the 3 claws and 5 screws.
- INSTALL HEATER RADIATOR UNIT SUB-ASSEMBLY Install the clamp with the screw and install the heater radiator unit.
- INSTALL AIR OUTLET CONTROL SERVOMOTOR LH Install the air mix control servomotor with the 3 screws. Temporarily install the drive gear to the air outlet control servomotor. Check that the drive gear and the driven gear are engaged at a point with the same number of gear teeth from the standard position. Install the drive gear to the air outlet control servomotor. NOTE: If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, remove the drive gear, adjust the driven gear, and reinstall the drive gear. The number of gear teeth, from the standard position, varies according to the stop position of the air outlet control servomotor. Make sure that the gears are engaged at a point with the same number of gear teeth from the standard position. If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, the air outlet control servomotor may not operate normally.
- INSTALL AIR MIX CONTROL SERVOMOTOR LH Install the air mix control servomotor with the 3 screws. Install the drive gear to the air mix control servomotor. Temporarily install the mode damper servo so that the levers fit into each groove. Slightly lift the mode damper servo. Check that the drive gear and driven gear are engaged at a point with the same number of gear teeth from the standard position from the view indicated by arrow (A). NOTE: If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, lift the mode damper to adjust the driven gear and reinstall the mode damper servo. If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, the mode damper servo may not operate normally. Install the mode damper with the 4 screws. Install the air duct with the 2 screws.
- INSTALL AIR CONDITIONING HARNESS ASSEMBLY Attach the 4 clamps to install the wire harness. Install the A/C harness as shown in the illustration. Connect the 2 connectors and attach the clamp.
- INSTALL AIR MIX CONTROL SERVOMOTOR RH Check that the drive gear and the driven gear are engaged at a point with the same number of gear teeth from the standard position. Temporarily install the air mix control servomotor. NOTE: If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, remove the air mix control servomotor to adjust the driven gear and reinstall the air mix control servomotor. The number of gear teeth, from the standard position, varies according to the stop position of the air mix control servomotor. Make sure that the gears are engaged at a point with the same number of gear teeth from the standard position. If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, the air mix control servomotor may not operate normally. Install the air mix control servomotor with the 3 screws.
- INSTALL AIR OUTLET CONTROL SERVOMOTOR RH Install the servomotor with the 3 screws. Connect the connector.
- INSTALL COOLER EXPANSION VALVE Install the cooler expansion valve to the cooler evaporator.
- INSTALL AIR CONDITIONING TUBE AND ACCESSORY Sufficiently apply compressor oil to 2 new O-rings and the fitting surface of the A/C tube. Compressor oil ND-OIL or equivalent Install the 2 O-rings on the A/C tube. Using a 4 mm hexagon wrench, install the A/C tube with the 2 hexagon bolts. Torque: 3.5 N*m ( 35 kgf*cm, 30 in.*lbf) Install a new packing.

Torque: 20 N*m ( 204 kgf*cm, 15 ft.*lbf) Install the instrument panel reinforcement with the 6 bolts and 2 screws. Torque: 9.8 N*m ( 100 kgf*cm, 7 ft.*lbf) for bolt A Install the bolt and cap. Connect the 2 connectors and attach the 27 clamps. Install the 2 junction blocks with the 2 bolts and 3 nuts.
