Material

Cap

  1. Inspect the pressure relief cap and seals for damage or deterioration. Install a new pressure relief cap if necessary.
  2. Fit the pressure relief cap to the Radiator/Heater Core Pressure Tester Kit using the correct adapter.
  3. Slowly pump the pressure tester until the pressure gauge stops increasing and note the highest pressure reading. Release the pressure and repeat the test. Install a new pressure relief cap if the pressure is not within specification. Refer to the General Specifications chart in this article.

Thermostat

A new thermostat should be installed only after the following tests and checks have been carried out

  1. Pinpoint Test A, B or C
  2. Thermostat Visual Inspection

Filling and Bleeding with RADKITPLUS

  1. Using the special tool, install the RADKITPLUS and follow the RADKITPLUS manufacturer's instructions to fill and bleed the cooling system.

Filling and Bleeding without RADKITPLUS

CAUTIONEngine coolant provides freeze protection, boil protection, cooling efficiency and corrosion protection to the engine and cooling components. In order to obtain these protections, the engine coolant must be maintained at the correct concentration and fluid level. When adding engine coolant, use a 50/50 mixture of engine coolant and distilled water. Incorrect coolant or coolant mixtures may damage cooling system components To maintain the integrity of the coolant and the cooling system: Add Motorcraft Premium Gold Engine Coolant. Use the same type coolant that was drained from the system. Do not mix coolant types. Do not add Motorcraft Specialty Orange Engine Coolant. Mixing coolants may degrade the coolant's corrosion protection. Do not add alcohol, methanol, brine or any engine coolants mixed with alcohol or methanol antifreeze. These can cause engine damage from overheating or freezing. Do not mix recycled coolant. Use of such coolants may harm the engine and cooling system components.

Note. The addition of Motorcraft Cooling System Stop Leak Pellets, VC-6, darkens Motorcraft Premium Gold Engine Coolant from yellow to golden tan.

  1. Using the special tool, install the RADKITPLUS and follow the RADKITPLUS manufacturer's instructions to fill and bleed the cooling system.

Filling without RADKITPLUS

Note. The addition of Cooling System Stop Leak Pellets, VC-6, darkens Motorcraft Premium Gold Engine Coolant from yellow to golden tan.

  1. Install the air deflector and the bolts. Tighten to 15 Nm (11 lb-ft).
  2. Fill the overflow bottle with the correct engine coolant mixture.
  3. Install the radiator cap.
  4. Move the temperature blend selector to the full warm position.
  5. Run the engine until it reaches operating temperature.
  6. Add the correct coolant mixture to the overflow bottle until the coolant level is between the COOLANT FILL LEVEL marks.
  7. Turn off the engine and allow the cooling system to cool. Recheck the coolant level and fill the cooling system to the FULL mark on the overflow bottle.
  8. Repeat Steps 3 through 8 until the reservoir level is OK.

Bleeding without RADKITPLUS

  1. Bleed the cooling system as follows: Select the maximum heater temperature and blower motor speed settings. Position the control to discharge air from the A/C vents in the instrument panel. WARNING: Do not stand in line with or near the engine cooling fan blade when revving the engine. A damaged fan can separate during operation. Failure to follow this instruction may result in serious personal injury. Start the engine and allow it to idle. While the engine is idling, feel for hot air from the A/C vents. CAUTION: If the air discharge remains cool and the engine coolant temperature gauge does not move, the engine coolant level is low in the engine and must be filled. Stop the engine, allow it to cool and fill the cooling system. Operating the engine with low coolant level may cause engine or cooling system component damage. Start the engine and allow it to idle until the normal operating temperature is reached. Hot air should discharge from the A/C vents. The engine coolant temperature gauge should maintain a stabilized reading in the middle of the NORMAL range and the upper radiator hose should feel hot to the touch. Shut the engine off and allow it to cool. Check the engine for coolant leaks. Check the engine coolant level in the overflow bottle and fill it as necessary.

Vehicles equipped with an automatic transmission

  1. Disconnect the transmission cooling tubes from the radiator.
  1. Disconnect the degas bottle hose from the radiator and position the hose away from the radiator.
  2. Disconnect the upper radiator hose from the radiator.
  3. Remove the cooling fan and shroud. For additional information, refer to «Cooling Fan Motor and Shroud - 2.3L»(ref-268733-S42424619812007102600000) in this article.
  4. Disconnect the lower radiator hose from the radiator.
  5. Remove the bolts and the radiator.
  6. Remove the 3 pushpins and the seal from the top of the radiator.
  1. Install the seal and the 3 pushpins on the top of the radiator.
  2. Position the radiator into the engine compartment and install the bolts. Tighten to 7 Nm (62 lb-in).
  3. Connect the lower radiator hose to the radiator.
  4. Install the cooling fan and shroud. For additional information, refer to «Cooling Fan Motor and Shroud - 2.3L»(ref-268733-S42424619812007102600000) in this article.
  5. Connect the upper radiator hose to the radiator.
  6. Position the coolant overflow hose in the channel on top of the radiator, then connect the hose to the radiator.
  1. Connect the transmission cooling tubes to the radiator. Tighten to 27 Nm (20 lb-ft).
  1. Fill and bleed the cooling system. For additional information, refer to «Cooling System Draining, Filling and Bleeding - 2.3L»(ref-268733-S21721443632007102600000) in this article.
  2. Operate the engine for several minutes and check the hoses and connections for leaks.
  1. Check the transmission fluid level. Fill as needed.

  1. Remove the air cleaner outlet pipe. For additional information, refer to «INTAKE AIR DISTRIBUTION AND FILTERING»(ref-268732) article.
  2. Remove the accessory drive belt. For additional information, refer to «ACCESSORY DRIVE»(ref-268742) article.
  3. Using the special tool to hold the fan pulley, loosen the cooling fan clutch nut. To install, tighten to 55 Nm (41 lb-ft).
  4. Remove the fan and clutch assembly.
  5. If necessary, remove the fan-to-fan clutch bolts and separate the fan from the fan clutch. To install, tighten to 9 Nm (80 lb-in).
  6. To install, reverse the removal procedure.

  2. Disconnect the radiator overflow hose from the radiator.
  3. Remove the cooling fan shroud. For additional information, refer to «Cooling Fan Shroud - 3.0L, 4.0L»(ref-268733-S03046127522007102600000) in this article.
  4. Disconnect the upper radiator hose from the radiator.
  5. Disconnect the lower radiator hose from the radiator.
  1. Disconnect the 2 transmission cooler tubes from the radiator.
  1. Remove the 2 bolts and the radiator.
  1. Position the radiator and install the 2 bolts. Tighten to 7 Nm (62 lb-in).
  1. Connect the transmission cooler tubes to the radiator. Tighten to 25 Nm (18 lb-ft).
  1. Connect the lower radiator hose to the radiator.
  2. Connect the upper radiator hose to the radiator.

  4. Connect the radiator overflow hose to the radiator.

  6. Operate the engine for several minutes and check the hoses and connections for leaks.

3.0L vehicles

  1. Using the special tool and a standard 7/8-in wrench, remove the fan and fan clutch assembly and position it into the shroud. To install, tighten to 54 Nm (40 lb-ft).

4.0L SOHC vehicles

  1. Using the special tools, remove the fan and fan clutch assembly and position it inside the shroud. To install, tighten to 55 Nm (41 lb-ft).
  1. Remove the fan shroud bolts. Lift the fan and fan clutch assembly and the fan shroud together and remove from the vehicle. To install, tighten to 6 Nm (53 lb-in).
  2. To install, reverse the removal procedure.

  4. Disconnect the EGR valve heater hose from the degas bottle.
  5. Disconnect the heater hose from the tube portion of the EGR valve heater hose.
  6. Remove the EGR valve heater hose bracket nut. To install, tighten to 20 Nm (15 lb-ft).
  7. Disconnect the EGR valve heater hose from the thermostat housing.

Vehicles equipped with a manual transmission

  1. Remove the shifter. For additional information, refer to «MANUAL TRANSAXLE/TRANSMISSION»(ref-268749) article.
  1. Remove the rear driveshaft. For additional information refer to «DRIVESHAFT»(ref-268719) article.
  2. Remove the exhaust downpipe. For additional information, refer to «EXHAUST SYSTEM»(ref-268737) article.
  3. Support transmission with an appropriate transmission jack.
  4. Remove the 6 crossmember-to-frame bolts (3 on each side). To install, tighten to 99 Nm (73 lb-ft).
  5. Detach the transmission electrical connector and wiring harness retainers from the crossmember. Remove the transmission mount nuts and the crossmember. To install, tighten to 99 Nm (73 lb-ft).
  6. Lower the transmission to access the EGR coolant hose.
  7. Disconnect the hose from the intake manifold heated PCV fitting and remove the hose from the vehicle.
  8. To install, reverse the removal procedure.

  7. Disconnect the coolant bypass hose from the rear coolant outlet pipe and remove the coolant bypass hose.
  8. To install, reverse the removal procedure.
