Function
The A/C Control Head -E87- receives information from electrical and electronic system components (sensors), and then processes this information according to specified values.
The output signals from the control unit then activate the relevant electrical components (actuators).
To determine the cause of a malfunction or open circuit quickly, the A/C Control Head -E87- is equipped with a Diagnostic Trouble Code (DTC) memory which can be checked using the VAG 1551 Scan Tool (ST), VAS 5051 Vehicle Diagnostic Testing and Information System or VAG 1552 mobile Scan Tool (ST).
If malfunctions occur in the monitored sensors or components, they are stored as DTCs in DTC memory together with an indication of the malfunction type.
On Board Diagnostic (OBD) must always be performed before commencing troubleshooting. Stored information must be checked using the VAG 1551 Scan Tool (ST), VAS 5051 Vehicle Diagnostic Testing and Information System or VAG 1552 mobile scan tool.
The displayed malfunction information can be checked against the DTC table, which indicates possible malfunction causes and enables appropriate repair measures to be taken.
Notes on repairing malfunctions
- Data output is only possible if the ignition is switched on or if the engine is running at a speed of less than 3000 RPM. At higher engine speeds, data output is restricted or aborted. For example, the output Diagnostic Test Mode (DTM) is only possible at engine speeds of up to 3000 RPM, and the On Board Diagnostic (OBD) program is aborted if this speed is exceeded).
- If a malfunction exists for more than a predetermined period, the DTC is stored as a static malfunction. If the malfunction is no longer detected for another predetermined period of time, it is re-classified as a sporadic malfunction. This process is continuously repeated. Sporadic malfunctions are identified by "/SP," which appears at the right of the display.
- If a sporadic malfunction does not occur for a predetermined period, it is automatically erased.
On Board Diagnostic (OBD) is only possible using VAG 1551 Scan Tool (ST), VAS 5051 Vehicle Diagnostic Testing and Information System or VAG 1552 mobile Scan Tool (ST) ("Rapid data transfer" operating mode 1).
On Board Diagnostic (OBD) is not restricted to storing and checking Diagnostic Trouble Codes (DTC), erasing and Output Diagnostic Test Mode (Output DTM). It also has basic setting, control unit identification and coding functions.
"Blink code output" operating mode 2 is not available for the heating and air conditioning electronics.
"Self test" operating mode 3 and "Dealership code" operating mode 4 only concern the VAG 1551 and VAG 1552 scan tools and are described in the relevant operating instructions.

Note. This article describes On Board Diagnostic (OBD) using the VAG 1551 Scan Tool (ST). OBD can be performed in the same way using the VAG 1552 mobile Scan Tool (ST). Before DTC memory is checked and erased, it is advisable to connect the VAG 1551 or VAS 5051 and print out the existing DTCs so that a record of any malfunction is available at a later stage. (The VAG1552 does not have a printer.)

Read Measuring Value Block (function 08)
Note. A/C control heads -E87- with part numbers without index letter have 10 measuring value blocks (display groups), each showing 4 measuring values (display fields). A/C control heads -E87- with part numbers including index letter "A", and onward have 11 measuring value blocks (display groups), each showing 4 measuring values (display fields). Regulation of the air conditioning remains functional during the On Board Diagnostic (OBD) Read Measuring Value Block" function 08 and the current measured values are displayed. Display groups 2 through 5 show the current actual or specified values and the learned values (stored during the last basic setting) for the end stops of the individual positioning motors. The positions of the positioning motors and flaps can be changed during the OBD using the control buttons on the A/C Control Head-E87-, and the current actual and specified values are displayed on the VAG 1551 Scan Tool (ST). If the printer is switched on, the current display will be printed out.
Read Measuring Value Block (function 08), initiating
- Start engine.
- Set A/C Control Head -E87- to AUTO mode (compressor is switched on).
- Allow fresh-air blower to run at high speed for approx. 1 minute (to allow positioning motors to settle into their final positions).

Note. If compressor cut-off condition 1, 8, 11 or 12 exists, the A/C clutch -N25- cannot be actuated during the output diagnostic test mode. Refer to Output Diagnostic Test Mode (DTM) (function 03) . If compressor cut-off condition 5 appears together with another compressor cut-off condition, disregard cut-off condition 5. If several compressor cut-off conditions exist simultaneously (display field 1), the display will either show them all alternately or it will show only the cut-off condition which is assigned the highest priority by the A/C Control Head -E87-. If the A/C pressure switch -F129- is open, compressor cut-off condition 1 (excess pressure) will appear initially and the compressor is switched off. If -F129- remains open for more than 30 seconds, the system will switch to compressor cut-off condition 3 (low pressure, refrigerant circuit empty). As a running change in production, pressure switch -F129 is replaced by high pressure sensor -G65-. High pressure sensor -G65- transmits a square wave signal at a rate which varies according to the refrigerant system pressure. Refer to . Coolant Fan Control (FC) Module -J293 reacts to the pulse rate of the signal from high pressure sensor -G65 as follows: 1) It informs the A/C Control Head -E87- that the pressure in the refrigerant system is OK and that A/C clutch -N25- can be switched on (compressor is switched on via -J293-. 2) If the refrigerant system pressure rises, the control unit switches the radiator fan to speed 2.

| Notes on Display field 4: When the ignition is switched on, A/C Control Head -E87- uses the time signal from the instrument cluster to calculate how much time has elapsed since the ignition was switched off. If -E87- cannot detect a signal for the "ignition off" period when the ignition is switched on, it assumes that the vehicle has been left standing for more than 4 hours (240 minutes) and that the engine temperature is the same as the ambient temperature. If the system is in heating mode, there may therefore be a delay before the fresh air blower switches on, even though the engine is warm. Outside air temperature display -G106 may also display incorrect ambient temperature values. If more than 4 hours have elapsed since the ignition was switched off, the system assumes the current ambient temperature and engine temperature to be the same as the current values supplied by the outside temperature sensors. These values are then used to regulate the system. If the vehicle has been standing for less than 4 hours, the current values are calculated by -E87-. Because the temperature measurements are distorted by the heat emitted from the engine and radiator, the current measured values supplied by the outside temperature sensors are temporarily ignored. | ||

A/C refrigerant system, safety measures
- The subassemblies and lines of the air conditioner are filled with tetrafluoroethane, also known as refrigerant R-134a.
- Refrigerant R-134a replaces the refrigerant R-12 which is reported to have harmful effects on the earth's ozone layer.
- R-134a and R-12 systems are similar in design but there are very important differences in the refrigerants, lubricating oils, service equipment and A/C system components.
| WARNING | Always use an Underwriter's Laboratory (UL) approved refrigerant recovery/recycling/recharging unit such as Kent-Moore ACR4, or equivalent, whenever discharging an R-134a A/C system. As of January 1, 1992 any person who services a motor vehicle air conditioner MUST, by law, be properly trained and certified and use approved refrigerant recycling equipment. Technicians must complete an EPA approved recycling course to be certified. State and Provincial governments may have additional requirements regarding air conditioning servicing. Always comply with state and local laws. |
| WARNING | The A/C system is filled with refrigerant which is under pressure. The refrigerant must not come in contact with your skin. If liquid refrigerant has come in contact with your skin or eyes: Do not rub skin or eyes. Immediately flush with cool water for 15 minutes. Rush to a doctor or hospital. Do not attempt to treat yourself. |
| WARNING | Switch on existing exhaust/ventilation systems when working on the refrigerant system. Work in a well ventilated area because refrigerants are heavier than air, displace oxygen and may cause suffocation in areas of poor air circulation, like under the car. Avoid breathing refrigerant vapors. Exposure may irritate eyes, nose and throat. Always wear hand and eye protection (gloves and goggles) when working around the A/C refrigerant system. Do not expose any component of the A/C system to high temperatures (above 80 °C/176 °F) or open flames. Excessive heat will cause a pressure increase which could burst the system. |
| WARNING | Keep refrigerant containers stored below 50 °C (122 °F) and never drop from high places. DO NOT warm refrigerant containers with an open flame. If refrigerant needs to be warmed, place the bottom of the tank in warm water. Keep refrigerant away from open flames because poisonous gas will be produced if it burns. Do not smoke when refrigerants are present for the same reason. Electric welding near refrigerant hoses causes R-134a to decompose from ultraviolet light. Discharge system before electric welding. Pressurized R-134a refrigerant in the presence of oxygen may form a combustible mixture. Never introduce compressed air into any closed R-134a container (full or empty), A/C component or piece of service equipment. DO NOT exceed the maximum rated capacity of refrigerant containers. Never fill a container to more than 60% of its gross weight rating (for example, 18 lb. in a 30 lb. container.) Without sufficient room for expansion of R-134a (gas cushion), the container could explode when the temperature rises causing serious injury. Do not steam clean condensors or evaporators. Use only cold water or compressed air. |
| CAUTION | R-12 and R-134a refrigerants are NOT compatible. Never add R-12 refrigerant to an R-134a system or R-134a refrigerant to an R-12 system. If the refrigerants are mixed, total system contamination will occur and compressor failure may result. Refrigerant oils used for the R-134a system and R-12 system are NOT compatible. Use only the specified synthetic oil (Polyalkylene Glycol/PAG) for the R-134a refrigerant system. DO NOT use R-12 system oil in an R-134a system or R-134a system oil in an R-12 system. If the refrigerant oils are mixed, system contamination will occur and compressor failure may result. R-134a refrigerant system oil (PAG oil) absorbs moisture very rapidly. Moisture combines with the refrigerant to form acids which will damage the system. Use only the specified oil from a sealed container and ALWAYS reseal the oil container immediately after use. DO NOT use oil if it has become contaminated with moisture or if container has been left open. Immediately plug open connections on A/C components to prevent dirt and moisture contamination. Likewise, DO NOT remove new component from packaging until ready to install. Immediately tighten component connections after installation. |
| CAUTION | Always use separate refrigerant recovery/recycling/recharging servicing equipment for R-12 and R-134a systems. DO NOT use one piece of equipment for both R-12 and R-134a systems. The residual traces of refrigerant will contaminate and damage the equipment. Servicing equipment includes recovery/recycling/recharging unit, charging station, vacuum pump, manifold gauges, etc. DO NOT use R-12 servicing equipment on R-134a systems or R-134a equipment on R-12 systems or damage to both the vehicle A/C system and servicing equipment may result. Use only equipment designed to meet Society of Automotive Engineers (SAE) standards. R-134a and R-12 systems use different size service fittings. NEVER use adapters to convert an R-12 fitting to R-134a size or R-134a fitting to R-12 size. R-134a and R-12 A/C components including compressor, hoses, O-rings, evaporator, Condenser, receiver-drier, etc. are NOT interchangeable. Components of the R-134a system are identified by lettering "R-134a" or by a green label (or stripe). In addition, a label on the evaporator housing (below plenum chamber) identifies which type of refrigerant is used. Use only the correct system component for each refrigerant type. |
| CAUTION | Always replace damaged and/or leaking A/C system components. Do not attempt repair by soldering, brazing or welding. Work area must be extremely clean when working on A/C system components. Use only tools, equipment and parts specified for use with R-134a. Switch on existing exhaust/ventilation systems when working on the refrigerant system. Discharge A/C system using refrigerant recovery/recycling/recharging unit Kent-Moore ACR4, or equivalent, before removing any A/C system component. After emptying A/C refrigerant, disconnect power supply from A/C clutch -N25- (as well as disconnecting harness connector from A/C pressure switch -F129- or high pressure sensor -G65-) to prevent accidental compressor operation with A/C system discharged. A/C refrigerant system, general repair guidelines
The refrigerant circuit of the air conditioning system must not be drained and opened unless this is necessary because of safety precautions, or unless components of the refrigerant circuit of the air conditioning system have to be replaced. Refer to A/C refrigerant system, safety measures .
When performing all other usual vehicle repair work, the refrigerant circuit of the air conditioning system should remain closed.
Servicing operations which can be performed on the heating and air conditioning system without opening the A/C system are described in this article from A/C refrigerant system, servicing .
For servicing operations to A/C system that require discharging the A/C system. Refer to Refrigerant R134a - Servicing
Note. The connections for pressure switches and sensors mentioned in this Repair article are provided with a valve which closes automatically when the switches are unscrewed. These switches can be replaced even though the A/C system is fully charged.

O-rings seal the connections between components of the A/C system.
Use only O-rings which are compatible with R-134a refrigerant and refrigerant (PAG) oil. Refer to the most recent parts information when obtaining new O-rings.
O-rings are recognized by colors (currently red, green or violet). Under certain conditions, black O rings may also be installed in production.
Note. Use O-rings only once and always replace. Handle the O-rings only in a clean working environment. Always use correct size O-rings (dimensions -a- and -b-). Lubricate the O-rings with refrigerant (PAG) oil before installing. Always make sure to properly install the O-rings on line/component mounting flanges/grooves. O-ring and torque specifications also apply to the threaded connections in the A/C lines.
Commercial designation
Obtain R-134a refrigerant (tetrafluoroethane) from a local A/C supplier under one of the following names
- H-FKW 134a
- SUVA ® 134a
- KLEA 134a
Note. R-134a refrigerant is packaged in different containers. Use only R-134a that comes in containers having correct types of service fittings.
Color
Refrigerant R-134a is colorless and is invisible as a gas. Only the layer between the gas and the fluid is visible (fluid level in the tube of the cylinder or bubbles in the sight glass in the fluid reservoir). R-134a when viewed through a sight glass (if installed) may appear milky due to the mixing of refrigerant and lubricating oil (PAG oil).
Airborne properties
Escaped refrigerant gases are heavier than air and will gather first in low places, like under the car.

Solubility of refrigerant oil
A required special refrigerant oil Polyalkylene Glycol (PAG) synthetic oil is used to lubricate cylinder walls and bearings and enters the A/C system to some degree. This oil is NOT compatible with mineral based oils used in R-12 systems.
Note. R12 refrigerant systems use mineral oils which are not dissolved by R-134a refrigerant and are unusable.
Effects on the environment
Because R-134a does not contain chlorine atoms, the major catalyst in ozone depletion, R-134a has no ozone depletion potential.
R-134a does not cause smog and has a considerably lower global warming potential (greenhouse effect) than R-12 refrigerant. Nonetheless, do not release R-134a into the environment and always recover/recycle using approved service equipment.
Toxicity
Refrigerant R-134a is non-toxic up to a temperature of 101 °C (214 °F) and is safe when handled and used properly.
Above 101 °C (214 °F), gas pressure is above 39.5 bar (573 psi) and R-134a begins to decompose into poisonous gases (hydrogen fluoride, carbonyl fluoride and fluorine). These gases give adequate warning of their presence since they cause irritation of the mucous membrane (throat).
Refrigerant R-134a gas has no effect on foodstuffs; it does not poison food or make it inedible.
Temperature/pressure relationship
In a partially charged refrigerant container, refrigerant gas comes to the surface, which under particle formation becomes fluid. This occurs under pressure and is know as gas pressure. Similar to R-12 refrigerant, the gas pressure of R-134a is temperature dependent.

Effects on plastics
Refrigerant R-134a will deteriorate some plastics. When system temperature drops, these plastics can be deposited at the expansion valve or restrictor causing blockage. Therefore, when making system repairs, use only genuine Audi replacement parts which are specified for use with R-134a refrigerant.
Effects on metal
In its pure state, refrigerant R-134a is chemically stable and will not attack iron or aluminum. However, the mixture of R-134a and PAG oil may deteriorate certain metals (copper) which could lead to blockage, leaks or deposits on the compressor piston. Therefore, when making system repairs, use only genuine Audi replacement parts which are specified for use with R-134a refrigerant.
Critical temperature/critical pressure
R-134a refrigerant will remain chemically stable up to a pressure of 39.5 bar (573 psi). This corresponds to a temperature of 110 °C (230 °F). Above this temperature the refrigerant deteriorates. Refer to Flammability Flammability.
Water solubility
Liquid R-134a refrigerant will absorb only very minute quantities of moisture. However, R-134a vapor can absorb large amounts of moisture.
Water in the system forms ice in the expansion valve or restrictor causing the system to stop cooling. In addition, moisture combines with the refrigerant to form acids which will damage the system.
Flammability
R-134a refrigerant is not flammable. In fact, it tends to inhibit combustion and has a fire extinguishing effect. However, a flame or glowing hot surface, as well as ultraviolet light (from electric welding), will decompose the refrigerant into poisonous gases (hydrogen fluoride, carbonyl fluoride and fluorine). These gases give adequate warning of their presence since they cause irritation of the mucous membrane (throat).
R-134a can become flammable at pressures above ambient pressure in conjunction with air concentrations greater than 60% by volume.
Refrigerant containers
There must be pressure space available in the fluid area of the container. At increasing temperatures the fluid expands, the space filled with vapor becoming smaller. At a specific point there will only be fluid in the container. Beyond this point, only a slight increase in temperature will result in a very high pressure in the container.

Leak detection
Use halogen leak detector Hitec HI400A-TEL, or equivalent, to check for R-134a system leaks. This tool can also be used to detect leaks in R-12 systems. Many currently available R-12 leak detectors cannot detect R-134a refrigerant leaks.
A/C refrigerant oil (PAG), properties
A special Polyalkylene Glycol (PAG) synthetic oil is used in R-134a systems. This oil is NOT compatible with mineral based oils used in R-12 systems. See safety measures starting on A/C refrigerant system, safety measures , for Warnings and Cautions regarding proper oil usage.
| CAUTION | Refrigerant oils used for the R-134a system and R-12 system are NOT compatible. Use only the specified synthetic oil for the R-134a refrigerant system. DO NOT use R-12 system oil in an R-134a system or R-134a system oil in an R-12 system. If the refrigerant oils are mixed, system contamination will occur and compressor failure may result. R-134a refrigerant system oil (PAG oil) absorbs moisture very rapidly. Moisture combines with the refrigerant to form acids which will damage the system. Use only the specified oil from a sealed container and ALWAYS re-seal oil container immediately after use. DO NOT use oil if it has become contaminated with moisture or if container has been left open. Do not allow refrigerant oil to come in contact with engine oil, transmission fluid or painted vehicle surfaces (for example when disposing). Dispose of used PAG refrigerant oil separately following laws governing hazardous waste disposal. |

The high/low pressure switch (located between terminals -1- and -2-) disengages A/C clutch -N25- (via A/C control head -E87-) when there are excessively high or low refrigerant system pressures.

Checking
- Start engine.

A/C Compressor will not be activated (low pressure switch open).
If the compressor is not activated
- Disconnect harness connector -B- from switch -A- and bridge terminals -1- and -2- on harness connector -B-.
The compressor will be activated.
Note. If the compressor is activated when the terminals are connected together, refrigerant system pressure is low or system is empty (check refrigerant system pressures. Refer to A/C refrigerant system pressures, checking ), or the switch is malfunctioning. If the compressor is not activated and the measuring value block display indicates A/C pressure switch -F129- as the cut-off condition, there is an open circuit in the wiring between A/C pressure switch -F129- and A/C control head -E87-. Trace and repair open circuit after performing electrical test. Refer to A/C Control Head -E87-, electrical testing .

Receiver drier, removing and installing
- Discharge refrigerant circuit. Refer to Refrigerant R134a - Servicing
Note. Depending on engine version and sound absorbing panel, improved access may be obtained by removing support brace between left and right long-member, and/or removing connecting pipe between intercoolers.
Scheme 35
- Remove bolt -A-, tightening torque 15 Nm (11 ft lb).
- Detach refrigerant pipes -B-.
- Unscrew hex nut -C-.
- Remove bolt -D-, tightening torque 15 Nm (11 ft lb).
- Pull receiver -G- downwards out of bracket.
Note. Replacing components. Refer to A/C refrigerant R-134a, properties Always replace both O-rings -E- and -F- (10.8 mm; 1.8 mm). Keep receiver drier sealed for as long as possible. Only remove caps immediately before installing. Receiver drier contains desiccant which quickly becomes saturated and rendered useless if the caps are left off. The removed original receiver drier contains refrigerant oil. The equivalent amount of oil must be returned to the refrigerant system in the replacement new receiver drier. It may be sufficient to adjust the quantity of refrigerant oil in the receiver drier. For example, if only slightly damaged in an accident (i.e. no refrigerant loss, no moisture or dirt in system), the A/C can be serviced by comparing the weights of the old and new receivers, then filling the new receiver drier with refrigerant oil until it weighs the same as the damaged one.
Condenser, removing and installing
- Discharge refrigerant circuit. Refer to Refrigerant R134a - Servicing
- Remove bumper as a complete unit.

A/C Control Head -E87-, removing and installing
Note. Always check Diagnostic Trouble Code (DTC) memory before removing -E87-. After replacing -E87-, always: 1) Check coding or enter new coding 2) Perform basic setting 3) Check DTC memory. -E87- temperature display can be switched from °C to °F and back by pressing and holding the "recirculated air" button and at the same time turning the temperature control knob towards "temperature +". If -E87- remains on after the ignition has been switched off, check for short circuit to B+ in the wiring to terminal 1 on connector D (connection for auxiliary heater) according to wiring diagram. If a newly installed A/C control head display flashes for about 2 minutes when the ignition is switched on, code the A/C control head (Scan Tool function 07) and perform basic setting (Scan Tool function 04). If -E87- display does not light up when ignition is switched on, check the voltage supply from terminal 58d (instrument illumination dimmer) to -E87- according to wiring diagram, and also. If -E87- control buttons do not light up when the vehicle lights are switched on, check voltage supply from terminal 58s (switch illumination) to -E87- according to wiring diagram, and also. With the actuating arm centralized, the fresh/recirculated air flap does not touch the limit stops, and the motor can be installed more easily.

- Remove glove box.

- Carefully detach actuating arm -A- (for air flow flap) with screwdriver.
- Remove bolt -A-.
- Disconnect electrical connection -C-.
- Rotate motor downwards in direction -arrow- and pull out of shaft for fresh/recirculated air flap -B-.
Notes on installation
- Replacement motors are supplied set to "recirculated air" mode. To facilitate installation, first connect motor to vehicle electrical system and centralize actuating arm. This is done by switching on the ignition and pressing the "recirculated air" button on the A/C control head to change setting of motor. With the actuating arm centralized, the fresh/recirculated air flap does not touch the limit stops, and the motor can be installed more easily.
- First insert motor into shaft of fresh/recirculated air flap -B-. Then rotate in direction of -arrow-, making sure that lug -D- fits into slot -C-.
- After installing, always carry out On Board Diagnostic (OBD) on Climate control. Refer to «VAG 1551 Scan Tool (ST), VAS 5051 Vehicle Diagnostic Testing and Information System, connecting and selecting functions»(ref-276291-S07751104692008010300000) .
- Route electrical wiring harness so that it cannot come into contact with any moving parts like the actuating arm on the motor or other.
- Discharge refrigerant circuit. Refer to «A/C refrigerant system, discharging»(ref-276291-S08570063642008010300000) .
- Remove dust and pollen filter. Refer to «Dust and pollen filter, removing and installing»(ref-276291-S42594846532008010300000) .
- Switch ignition on.
- Press "recirculated air" button on A/C control head -E87-.
- Wait until air flow flap -A- closes (fresh/recirculated air flap moves to "recirculated air" position).
- Switch off ignition with the air flow flap closed.
| CAUTION | Before beginning repairs on the electrical system: Obtain the anti-theft radio security code. On vehicles with electrically adjustable seats, move seats back as far as possible before disconnecting battery. Ignition OFF! Disconnect battery Ground (GND) strap. When the battery is reconnected, reset and check operation electrical equipment (radio, clock, convenience system if applicable etc.) according to the Repair article and/or Owner's Manual. |
- Release pressure in cooling system by carefully and slowly opening cap on coolant expansion tank.
| WARNING | The cooling system is pressurized when the engine is warm. Wear gloves, safety glasses and other protection, and carefully release system pressure prior to proceeding with repairs. |
Note. Depending on engine version, improved access may be obtained by removing front suspension cross brace.
- Using tools 3094, clamp off both coolant hoses for heater core at a point between the engine and connections -A-.
- Remove spring clamps -B- and detach coolant hoses.

- Place suitable container under connection -B- and carefully expel coolant from heater core (using compressed air) through connection -A-.
Note. Depending on engine/heater core configuration, pay attention to coolant flow direction through heater core. Only blow thorough heater core in direction of coolant flow as indicated on heater core inlet and outlet tubes. Heater core configuration without quick-connect couplings illustrated here.
- Remove expansion valve. Refer to «Expansion valve, removing and installing»(ref-276291-S33617408142008010300000) .
- Seal off refrigerant pipes and open connections -A- and -B- on evaporator.
- Remove hex nuts with washers -C-, tightening torque 15 Nm (11 ft lb).
Note. Washers for hex nuts should be fitted with seals.
- Fold back pre-punched flaps -A- on insulation mat and remove hex nuts and washers -B- underneath, tightening torque 15 Nm (11 ft lb).
- Remove glove box.

- Remove storage compartment on driver's side, dash panel center section and instrument panel.

- Disconnect Ground (GND) connection between heating and A/C unit and ground connection at bottom of right A-pillar.

- Drill two 7 mm holes in instrument panel support, one at each of the welding points marked -A- (drill through both layers).
- Saw through support at -B- (e.g. using body saw V.A.G 1523 A or equivalent).

- Bend section -A- of support to one side in direction of -arrow- (or break off completely) along break line -B-.
| WARNING | Remove any burrs and sharp edges from the holes made in section -C- and -D- of the support. Cover all resulting sharp edges (e.g. with adhesive tape). |
- Unplug all electrical wiring connections between vehicle systems and the heating and A/C unit.
- Remove unit towards passenger side -arrow-.
Notes on installation
- Before installing, check all gaskets and seals on the heating and A/C unit for damage and replace if necessary.
- When installing, check seal at intake housing. Seal must face body side.
- Replace seal -A- and ensure it is properly seated against contact surface -C-.
- Reattach coolant hoses according to coolant flow direction indicated on heater core. Reference heater core/coolant flow configurations. Refer to «Heater core/coolant flow direction configurations»(ref-276291-S08920322912008022600000) .
- Heater core configuration without quick-connect couplings illustrated here (coolant flow direction -arrow B-).
- After assembling, all cable ties which were removed in order to take out the air conditioner must be refitted in their original positions.
- Replace both O-rings for refrigerant pipes and expansion valve.
- Install refrigerant pipes free of stress.
Notes on installation, continued
- Ensure evaporator drain pipe and valve are properly seated.
- Replace gasket and ensure it is properly seated on the evaporator connecting flange.
After installing the heating and A/C unit, proceed as follows
- Bend section -A- of the instrument panel support back into position.
- Bolt section -B- (which is welded to section -A-) to section -C- of the support with two bolts -D- (for example, M6 x 10 bolts) and two combi nuts -E-.
Note. When inserting bolts -D-, make sure they do not contact the bracket for the airbag unit.
Heater core, removing and installing
- Remove heating and A/C unit. Refer to «Heating and A/C unit (with heater core and evaporator), removing and installing»(ref-276291-S40296588312008010300000) .
- Remove screws -C-.
- Depress tabs -B- and pull (lift) heater core -A- from housing.
Notes on installing
- When installing heater core, always secure it in the heater flap housing with two suitable screws -C- (e.g. self-tapping screws, 3.2 x 20 mm). This also applies even if the heat exchanger was originally only clipped in place.
- The heater core is installed in the heater flap housing without an all-round seal.
- Replace seal -A- and ensure it is properly seated against contact surface -C-.
- Reattach coolant hoses according to coolant flow direction indicated on heater core. Reference heater core/coolant flow configurations. Refer to «Heater core/coolant flow direction configurations»(ref-276291-S08920322912008022600000) .

Tensioning strap, installing
Note. Ensure tensioning strap -A- is installed and located in the correct positions around the housing. The tensioning strap also holds the cover on the evaporator housing.

- Dust and pollen filter must be re-installed correctly in frame -B-. Arrows -A- marked on frame indicate air flow direction through filter element.
Air extraction vents, checking
Sealing lips -B- on vent frame -A- must be able to move freely and close by themselves.
Note. Illustration shows location of extraction vents behind rear bumper. Remove rear bumper to access vents. Refer to 63 BUMPERS . Vehicle is fitted with two air extraction vents (left and right) for forced air extraction.
To ensure proper air extraction from passenger compartment, check the following
- Ventilation slits -A- in luggage compartment trim must not be obstructed.
- Air ducts in the luggage compartment trim must not be covered.
- Air flow through vent frame -B- must not be obstructed by objects in the luggage compartment.

Test requirements
- Condenser and radiator clean and free of obstructions (clean if necessary)
- Expansion valve insulation properly installed and not damaged.
- Drive belts for compressor and generator in good condition and properly tensioned
- All air ducts, covers and seals OK and correctly installed
- Air flow through dust and pollen filter not obstructed by dirt
- Heating and A/C unit properly sealed (when fresh air blower is at maximum speed setting, no additional air is drawn in; air delivery is via vents only)
- Vehicle not standing in direct sunlight
- Outside (ambient) temperature more than 15 °C (59 °F).
- Engine at normal operating temperature
- All air distribution flaps reach end positions
- All instrument panel vents open
- Engine running and system set to maximum cooling (AUTO operating mode with LO temperature setting selected)
- A/C clutch -N25- engages compressor
- Coolant fan(s) -V7- run
- Fresh air blower -V2- running at maximum speed
- Fresh air/recirculated air flap moved to "recirculated air" setting (within 1 minute of starting the engine)
- Air should come out of the instrument panel vents
- Both temperature flaps in "cooling" position
Note. If any of the above test requirements is not obtained, check DTC memory. Refer to Diagnostic Trouble Code (DTC) Memory, checking (function 02) and perform output Diagnostic Test Mode (DTM). Refer to Output Diagnostic Test Mode (DTM) (function 03) .
Preparation
- Check DTC memory and determine and repair all possible malfunctions. Refer to «VAG 1551 Scan Tool (ST), VAS 5051 Vehicle Diagnostic Testing and Information System, connecting and selecting functions»(ref-276291-S07751104692008010300000) .
Checking pressures
- Switch ignition off.
- Connect refrigerant recovery/recycling/recharging unit Kent-Moore ACR4, or equivalent.
- Read system pressures and compare temperature/pressure relationship with table

If A/C refrigerant system pressure is less than specified on chart, system is low on refrigerant
- Check system for leaks using halogen leak detector Hitec HI400A-TEL or equivalent, repair system as necessary.
- Check pressure relief valve on A/C compressor.
If the pressure relief valve has blown
- Check actuation of coolant fan(s) -V7- using wiring diagram.
- Check for pinched, kinked or damaged refrigerant lines/hoses.
If no problems are found
- Discharge refrigerant system, flush with compressed air and nitrogen, evacuate and recharge.
If A/C refrigerant system pressure corresponds to or is higher than pressure specified on chart (vehicles with expansion valve and receiver drier)
- Start engine.
- Adjust A/C to maximum cooling.
- Compressor runs continuously.
Note. If A/C clutch -N25- is not engaged, check voltage supply to A/C clutch according to wiring diagram. If voltage is OK, repair (replace) A/C clutch. Refer to A/C Clutch -N25-, servicing .
- Raise engine speed to 2000 RPM.
Note high and low side pressures and compare with chart below.

A/C refrigerant system, replacing components
Replacement A/C compressors, evaporators and condensers supplied by the Parts Department are filled with Nitrogen. If gas (Nitrogen) does not escape when the component is first opened, the component may be faulty (leaking) and must not be installed.
Replacement A/C compressors are filled with the total refrigerant oil quantity needed for the entire refrigerant system.
Always replace the receiver drier whenever the refrigerant system has been left open. Install immediately after opening to prevent moisture contamination of drier desiccant. Moreover, keep refrigerant system and other replacement components sealed for as long as possible to minimize the chance of dirt and moisture contamination.
Always plug open refrigerant line connections to prevent dirt and moisture contamination.
If the system has been discharged because of a damaged or leaking component (refrigerant hose/line, compressor, evaporator, condenser, etc.), flush the refrigerant system first with compressed air, then with Nitrogen (available locally) and collect the oil that runs out. This will remove the refrigerant oil which may be saturated with moisture.
| CAUTION | DO NOT flush R-134a refrigerant system with R-11. R-11 is not compatible with refrigerant R134a and PAG oil and will cause total system contamination. |
If the compressor is not replaced after flushing the system, fill compressor with the correct type and quantity of refrigerant oil specified under A/C system capacities. Refer to A/C refrigerant R-134a and refrigerant oil (PAG), capacities . Fill compressor with the total system oil capacity.
If the compressor is replaced, do not add additional oil as the total amount of oil required is already in the compressor.
Dispose of contaminated refrigerant oil following laws governing hazardous waste disposal. Do not combine any refrigerant oil with any other old oils such as engine oil or transmission fluid.
Follow all applicable Warnings and Cautions when working on the A/C system. Refer to A/C refrigerant system, safety measures .
For leaking or damaged components (except for compressor and receiver drier), A/C system was completely empty (no charge)
- Remove malfunctioning component.
- Remove compressor.
- Remove oil drain plug from compressor.
Note. Rotate compressor manually to speed up oil draining process. The compressor oil drain plug O-ring has been replaced with a sealing ring (always replace).
- Drain old refrigerant oil out of compressor into a measuring container. Record volume of refrigerant oil drained.
- Subsequently, fill compressor with new refrigerant oil equal to the amount of oil drained in previous step.
Note. Fill amounts for refrigerant oil. Refer to A/C refrigerant R-134a and refrigerant oil (PAG), capacities . To ensure adequate compressor lubrication, add at least 80 cm3 (2.7 oz.) of refrigerant oil into compressor, the remainder can be added to new receiver drier. If there is dirt in the compressor of an open A/C system (e.g. during an accident), replace compressor.
- Blow through circuit with compressed air and nitrogen. Refer to «A/C refrigerant system (R-134a), flushing with compressed air and nitrogen»(ref-276291-S23618716122008010300000) .
- Replace receiver drier.
- Assemble A/C system, evacuate and recharge.
For leaky or damaged components (except for the compressor and receiver drier) there is still refrigerant oil in the system component that must be accounted for when replacing
- Discharge A/C system.
- Remove malfunctioning component, blow through with compressed air, collect all exhausted oil in a measuring container.
Refrigerant oil amount blown out of system, plus 20 cm3 (0.7 oz.) in evaporator, plus 10 cm3 (0.3 oz.) from condenser, refrigerant lines and hoses, is replaced as new refrigerant oil amount in the new component.
- Assemble A/C system, evacuate and recharge.
A/C refrigerant system, discharging
| WARNING | Always use an Underwriter's Laboratory (UL) approved refrigerant recovery/recycling/recharging unit such as Kent-Moore ACR4, or equivalent, whenever discharging an R-134a A/C system. Any person who services a motor vehicle air conditioner MUST, by law, be properly trained and certified and use approved refrigerant recycling equipment. Technicians must complete an EPA approved recycling course to be certified. State and local governments may have additional requirements regarding air conditioning servicing. Always comply with state and local laws. Always wear safety goggles when discharging, evacuating or recharging an A/C system. |
| CAUTION | Always use separate refrigerant recovery/recycling/recharging servicing equipment for R-12 and R-134a systems. DO NOT use one piece of equipment for both R-12 and R-134a systems. The residual traces of refrigerant inside the equipment will contaminate and damage the equipment. Servicing equipment includes recovery/recycling/recharging unit, charging station, vacuum pump, manifold gauges, etc. DO NOT use R-12 servicing equipment on R-134a systems or R-134a equipment on R-12 systems or damage to both the vehicle A/C system and servicing equipment may result. Use only equipment designed to meet Society of Automotive Engineers (SAE) standards. R-134a and R-12 systems use different size service fittings. NEVER use adaptors to convert an R-12 fitting to R-134a size or R-134a fitting to R-12 size. |

Discharging
Make sure initial set-up has been performed on recovery/recycling/recharging unit before discharging A/C system.

- Connect red high pressure hose -A- of refrigerant recovery/recycling/recharging unit to high pressure service valve (fitting) on vehicle and open coupler valve.

Evacuating and recharging
Follow all safety measures starting on A/C refrigerant system, safety measures , when evacuating and recharging the A/C refrigerant system.
- Follow refrigerant recovery/recycling/recharging unit manufacturer's instructions for evacuating and recharging A/C system.
- Evacuate refrigerant system for a minimum of 30 minutes.
- When recharging A/C system, add correct amount of refrigerant (and if necessary, PAG oil) to system. Refer to «A/C refrigerant R-134a and refrigerant oil (PAG), capacities»(ref-276291-S18107531162008010300000) .
- After system recharge, manually rotate A/C compressor approx. 10 turns before starting engine. Start engine with A/C OFF. After idle speed has stabilized, switch A/C ON and let engine idle (compressor running) for minimum of two minutes before raising engine speed.
