CAUTIONBefore beginning repairs on the electrical system: Obtain the anti-theft radio security code. Switch the ignition off. Disconnect the battery Ground (GND) strap. On vehicles equipped with Audi Telematics by OnStar(R), switch-off the emergency (back-up) battery for the Telematic/Telephone Control Module prior to disconnecting vehicle battery. See EMERGENCY BATTERY, SWITCHING OFF/ON . After reconnecting vehicle battery, re-code and check operation of anti-theft radio. Also check operation of clock and power windows according to Repair Manual and/or Owner's Manual. After reconnecting vehicle battery on vehicles equipped with Audi Telematics by OnStar(R), switch-on the emergency (back-up) battery for the Telematic/Telephone Control Module. ABS repair work notes

WARNINGThe anti-lock brake system is basically maintenance free. Testing, removing, installing and repair work must only be performed by qualified personnel. Failure to observe the points described in this Repair Manual may result in damage to the system and could make the vehicle unsafe.

Note. Before carrying out repair work on the anti-lock brake system, determine the cause of the problem with the aid of On Board Diagnostic (OBD). When installing a new hydraulic control module, always check its coding. See Guided Fault Finding in VAS 5051 Switch off the ignition before removing and installing components. If the vehicle is equipped with a coded radio, obtain the security code before disconnecting the ground (GND) strap from the battery. Observe the relevant safety precautions and information when handling brake fluid. If hydraulic system has to be opened, bleed the braking system after the work is finished (use VAS 5234). See BLEEDING BRAKE SYSTEM . In addition, a high- and low-pressure test should be carried out on the brake system. During the concluding road test, ensure that an ABS-controlled brake application is carried out at least once (can be felt from the pulsing of the brake pedal). See Guided Fault Finding in VAS 5051 Absolute cleanliness is required when working on anti lock brake system, and it is not permitted to use any products which contain mineral oil, such as oil, grease etc. Thoroughly clean all unions and the adjacent areas before undoing them, but do not use aggressive cleaning agents such as brake cleaner, gasoline, thinners or similar. Place removed parts on a clean surface and cover. Carefully cover or seal open components if repairs cannot be carried out immediately. (Use plugs, repair set H0 698 311 A). Only use lint-free cloths. Do not remove replacement parts from their wrapping until you are ready to install them. Only use genuine parts in their original packaging. When the system is open do not work with compressed air and do not move the vehicle. Ensure that no brake fluid enters plug connectors.

A traction control system (TCS) may also be installed as an optional extra on front wheel drive vehicles.

The ABS is split diagonally. The brake servo assist is provided pneumatically by vacuum brake servo unit.

Hydraulic unit and control module form a single unit. It is termed the hydraulic control unit.

Scheme 1

The direct connection between these components reduces possible sources of malfunctions. There is no provision for repairing the hydraulic control unit, it must be replaced if faulty.

The bolts that connect the individual components of the hydraulic unit must not be loosened.

Hydraulic unit and brake lines

The hydraulic control unit is installed on left hand side of engine compartment.

CAUTIONBrake lines must not be bent.

See Caution before beginning repairs on the electrical system . See ANTI-LOCK BRAKE SYSTEM, GENERAL INFORMATION .

  1. Disconnect battery.
  2. Unlatch connector from control unit in direction of (arrow) and pull it off.
  3. Insert brake pedal depressor between brake pedal and driver's seat. Depress the brake pedal by at least 60 mm.

Note. The brake pedal depressor must remain in position until all the brake lines have been reconnected to the hydraulic unit. Protect engine compartment against escaping brake fluid.

  1. Unscrew brake line connections on hydraulic unit.
  2. Undo bolt -1- and pull coolant expansion tank out toward front (arrow), and swivel coolant expansion tank to one side.
  3. Tightening torque: 6 Nm.
  4. Seal brake lines and threaded holes with plugs from repair kit Part No. 1H0 698 311 A.

Note. Protect plenum chamber and engine compartment against any escaping brake fluid.

  1. Unscrew and remove lines -1-, -2- and -3-.

Note. From model year 2002 onward a flexible hose is installed between the lines. In earlier vehicles the brake lines must be disconnected from brake servo.

  1. Detach brake lines -1- and -2- and seal with dummy plugs from repair kit, Part No. 1H0 698 311 A.
  2. Detach plug connections -1-.
  3. Unclip brake lines from holder -2-.
  4. Release locking clip from below -1- and pull it out in direction of (arrow).
  5. Remove hydraulic control unit.

Installing

Pay special attention to the following on installation

Note. Only remove sealing plugs on new hydraulic control unit when the corresponding brake line is about to be installed. If the sealing plugs are removed too early, brake fluid can escape, it can no longer be guaranteed that the unit is sufficiently filled or adequately bled.

  2. Enter radio code.

TIGHTENING TORQUE: HYDRAULIC CONTROL UNIT

Brake light switch, removing and installing

Note. The brake light switch can only be installed once. A new switch must always be installed if the old switch is removed.

  1. Before installing switch, completely pull out plunger to full extension.
  2. The pedals must not be depressed during installation procedure.
  3. Guide switch into "keyholes" in mounting bracket.

Note. Guide the locating tabs -1- and -2- into the designated cut-outs. The plunger adjusts itself automatically when the brake light switch is inserted.

  1. Secure switch by turning it 45° to the right. This action also turns the plunger shoe into the correct orientation to make electrical contacts in switch operate as well as locks in plunger adjustment.
  2. Connect brake light switch connector.

Sensor for transverse acceleration -G200- and sender for rotation rate -G202, removing and installing

Note. The senders -G202- and -G200- are located in a shared housing.

  1. Remove center console extension. For Cabriolet models, see «CENTER CONSOLE, ASSEMBLY OVERVIEW»(ref-197209-S20028257652005101300000) . CAUTIONLateral acceleration sender is sensitive to impact. If the sensor has been dropped by mistake it may not work properly and is not to be installed into the vehicle. Do not use the sensor anymore.

Sender 1 for brake booster -G201-, removing and installing

Note. The Sender 1 for brake booster is located directly on the hydraulic control unit

  1. Protect engine compartment against escaping brake fluid.

  1. Undo retaining bolt -1- and pull coolant expansion tank out toward front (arrow). Then swivel coolant expansion tank to one side. Tightening torque: 6 Nm.
  2. Detach plug connections.
  3. Unscrew Sender 1 for brake booster -4-.

The remaining installation steps are carried out in the reverse sequence

  2. Perform ESP road test.

  1. Unfasten wheel bolts.
  2. Raise vehicle.
  3. Remove wheel.
  4. Unclip speed sensor wiring from retainers -1-.
  5. Unclip the speed sensor wiring from the retainers -1-.
  6. Disconnect plug connection of speed sensor wiring -2-.
  7. Unclip speed sensor wiring from retainers -2-.
  8. Detach grommet -1- from wheel housing.
  9. Pull ABS speed sensor from wheel bearing housing.
  10. Detaching connector.
  1. Before inserting the speed sensor, install the sealing collar and coat speed sensor all around with lubricating paste G 000 650.
  2. Install ABS speed sensor.
  3. Clip speed sensor wiring into retainers and install grommet in wheel housing.
  4. Install wheels and tighten to 120 Nm.
  5. Turn steering to full left lock and full right lock and check clearance of speed sensor wiring.

Checking rotor on front axle, removing and installing if necessary

  1. Raise vehicle.
  2. Remove wheel.
  3. Pull speed sensor out of wheel bearing housing.
  4. Inspect rotor for signs of damage or dirt.

Note. If the rotor is damaged or dirty remove the drive axle. In the event of damage, replace outer CV joint together with rotor: The outer CV joint is supplied as a replacement part with the rotor.

ABS system components on rear axle (FWD models), removing and installing

  1. Unfasten wheel bolts.
  2. Raise vehicle.
  3. Remove wheel.
  4. Switch off ignition.
  5. Unscrew hex bolt -2-.
  6. Pull speed sensor -1- out of wheel bearing housing.
  7. Undo Torx bolt -3- and pull out cable holder.
  8. Unscrew hex bolt -1-.
  9. Undo Torx bolt -2- and pull out cable holder.
  10. Unclip speed sensor wiring from retainers.
  11. Detach underbody cover panel (arrow)
  12. Lift rear seat out of its catches.
  13. Release cable holder -1-, disconnect plug connection for speed sensor cable, and press out grommet (left and right-hand sides are mirror images).

Install in reverse order.

  1. Grease O-ring of speed sensor all around with lubricating paste G 000 650 before inserting.

Checking rotor on rear axle

  1. Raise vehicle.
  2. Remove wheel.
  3. Unscrew the speed sensor out of the wheel bearing housing.
  4. Inspect rotor for signs of damage or dirt.

Removing and installing rotor on rear axle

Note. This procedure applieds to FWD vehicles.

  1. Raise vehicle.
  2. Remove wheel.
  3. Remove the brake caliper. See «REAR BRAKE CALIPER»(/audi/a4/b6-2000-2006/remont/mechanical-hydraulic/#disc-brakes) .
  4. Hang brake caliper to body.
  5. Inspect rotor for signs of damage or dirt.
  6. If the rotor is damaged, remove and replace the wheel hub with rotor.
  7. Removing and installing wheel hub

Install in reverse order of removal.

  1. Route speed sensor cable back into its original position.
  2. Grease O-ring of speed sensor all around with lubricating paste G 000 650 before inserting.

Outer CV joint is supplied as replacement part with rotor
  11. Hex socket-head bolt Always replace Tightening torque: 75 Nm

Removing and installing speed sensor on rear axle

Note. This procedure applieds to AWD vehicles.

Scheme 7: Removing
  1. Unfasten wheel bolts.
  2. Raise vehicle.
  3. Remove wheel.
  4. Switch off ignition.
  5. Unscrew hex bolt -1-.
  6. Pull speed sensor out of wheel bearing housing.
  7. Undo Torx bolt -3- and pull out cable holder.
  8. Unscrew hex bolt -1-.
  9. Undo Torx bolt -2- and pull out cable holder.
  10. Unclip speed sensor wiring from retainers.
  11. Detach the underbody cover panel (arrow)
  12. Lift rear seat out of its catches.
  13. Release cable holder -1-, disconnect plug connection of speed sensor cable and press out grommet (left and right-hand sides are mirror images).

Install in reverse order.

  1. Grease the O-ring of the speed sensor all around with lubricating paste G 000 650 before inserting.
  1. Raise vehicle.
  2. Remove wheel.
  3. Unscrew the speed sensor out of the wheel bearing housing.
  4. Inspect rotor for signs of damage or dirt.

Note. This procedure applieds to AWD vehicles.

  1. Raise vehicle.
  2. Remove wheel.
  3. Remove brake caliper. See «REAR BRAKE CALIPER»(/audi/a4/b6-2000-2006/remont/mechanical-hydraulic/#disc-brakes) .
  4. Hang brake caliper to body.
  5. Inspect rotor for signs of damage or dirt.
  6. If the rotor is damaged, remove drive axle with rotor and replace the outer CV joint.
  7. Removing and installing drive axle

Install in reverse order of removal.

  1. Route speed sensor cable back into its original position.
  2. Grease O-ring on speed sensor all around with lubricating paste G 000 650 before inserting.

Note. If the rotor is damaged or dirty remove drive axle. In the event of damage, replace outer CV joint together with rotor. The outer CV joint is supplied as a replacement part with the rotor.
