APPLICATION & LABOR TIMES

IDENTIFICATION

Transmission identification code is located on top of transmission case flange near transmission-to-engine mounting surface. First 3 letters of transmission code identify transmission for vehicle application. Remaining identification code numbers identify build day, month, and year. Transmission identification model number is located on side of transmission case flange near transmission-to-engine mounting surface. First 3 numbers of identification model number will be 012, identifying transmission as a 5-speed manual gearbox used on front wheel drive vehicles.

REMOVAL & INSTALLATION

Note. For transaxle removal, see appropriate TRANSMISSION REMOVAL & INSTALLATION - M/T article in the TRANSMISSION SERVICING section.

TRANSAXLE DISASSEMBLY

  1. Drain fluid and remove clutch release lever, clutch release bearing and guide sleeve. Remove snap ring in front of ball bearing, and measure and record snap ring thickness. Remove roller bearing from final drive using Puller (VAG 1582) and Gripper (VAG 1582/2). DO NOT damage roller bearing cage with puller.
  2. Remove snap ring behind roller bearing, and measure and record snap ring thickness. Remove gear carrier housing bolts. Remove gear carrier housing.
  3. Remove multi-function switch and transmission breather sleeve. Remove relay shaft bolts. Remove bolt and shift detent. Using a slide hammer, remove 3rd/4th shift rod bushing (if necessary). Remove input shaft, pinion shaft, relay shaft selector rods and shift forks as an assembly.
  4. Remove drive flange from differential gear. Remove flange shaft seal and carefully pry out speedometer drive at drive pins. Remove taper roller bearing outer race from final drive cover. Remove differential from final drive housing. (Scheme 2)

Disassembly

Remove gear carrier from final drive housing. Remove pinion shaft gear assembly, input shaft gear assembly and shift selector assembly together, as an assembly. Pry out oil retainer using screwdriver. Remove inner shift rod sealing ring.

Cleaning & Inspection

Clean gear carrier housing with solvent. Dry with compressed air. Inspect for cracks and distortion, and replace as necessary.

Reassembly

Push oil retainer into gear carrier housing until oil retainer detent engages into housing. Retainer faces upward in gear carrier housing. Install inner shift rod sealing ring .04" (1.0 mm) below housing lip. Install assembled input shaft, pinion shaft and shift selector assemblies into gear carrier housing. Install gear carrier on final drive housing. Tighten Torx bolts to 18 ft. lbs. (25 N.m).

INPUT SHAFT

Note. Snap rings are of different thicknesses and should be measured as they are removed. If a gear or shaft is replaced, snap ring must be measured and replacement snap rings must be same size.

  1. Remove snap ring, roller bearing and snap ring from input shaft. Remove input shaft from final drive housing and gear carrier housing. Remove 5th gear snap ring and press off 5th gear.
  2. Remove 4th gear, 4th synchro ring and operating sleeve. Remove 3rd/4th synchro hub, 3rd gear and 3rd gear synchro ring.

Clean all parts with cleaning solvent and dry with compressed air. Inspect for chipped gears, galling and scoring on gears and shaft. Replace any damaged or broken parts. (Scheme 3)

  1. Install needle bearing in final drive housing. Needle bearing installed depth "A" should be 1.56" (39.5 mm) from lower edge of straightedge to upper edge of bearing. (Scheme 4)
  2. Install snap ring on input shaft. Slide roller bearing on input shaft up to stop. Install shaft on roller bearing, and insert it into final drive housing opening. Install snap ring on input shaft and pull shaft into housing and roller bearing using Special Tool (3235 A-B). Evenly press in bearing as far as possible. Ensure open side of plastic cage faces guide sleeve. (Scheme 5)
  3. Install spring in 4th gear with angled end of spring into hole. Press synchronizer ring in operating sleeve and measure gap "a" using with a feeler gauge in positions "A", "B" and "C". (Scheme 6) Add measured values and divide by 3. Value obtained must not be less than.02" (.5 mm). Install 3rd/4th gear, ensuring recessed side of operating sleeve faces 3rd gear. When pressing on 5th gear assembly, ensure higher collar faces reverse gear and oil pocket faces 4th gear. NOTE: Thickness of snap rings No. 1, 2, 4 and 5 must always be measured. Snap ring No. 3 size is always same. Snap rings No. 1 and 2 size is determined during input shaft adjustment. (Scheme 7)
  4. Replace input shaft needle bearing using a slide hammer and puller. Install bearing to a depth of 8.5" (216.0 mm) as measured from housing face. Install 4th gear snap ring ensuring thickest snap ring possible is installed, (position 4). (Scheme 7) Select 5th gear snap ring in same manner, (position 5). See INPUT SHAFT SNAP RINGS table.   5. Install plastic sleeve and needle bearing into gear carrier housing. Plastic sleeve is used on input shaft with oil passages for 3rd/4th gear. Place input shaft in vise with soft jaws, and clamp securely. Place Spacer Gauge (3167) on 3rd gear. Install housing onto spacer gauge via input shaft. Place depth gauge on housing and measure to lower groove in shaft, dimension "A". Example: Dimension "A" = 1.12" (28.5 mm). (Scheme 8)
  6. Place depth gauge on housing and measure roller bearing seat, dimension "B". Example: Dimension "B" = 1.05" (26.8 mm). (Scheme 9) Use formula to find roller bearing snap ring thickness. X = a - b. Example: 28.5 mm - 26.8 mm = 1.70 mm. See INPUT SHAFT ROLLER BEARING SNAP RING table.

PINION SHAFT

Note. DO NOT damage seal lips between taper roller bearings. If pinion bearings are to be replaced, record and measure clearances. See PINION DEPTH under ADJUSTMENTS. Snap rings are different in thickness and diameter and should be measured as removed. If gear or shaft is replaced, measure snap rings for correct size and fit.

  1. Remove pinion shaft from final drive housing and gear carrier housing. Remove outer race. Press off 3rd and 4th gear assembly. Remove synchronizer hub with 5th gear using.87-4.50" (22.0-115.0 mm) separating tool and Kukko Tool (17/2).
  2. Remove taper roller bearing inner race using.87-4.50" (22.0-115.0 mm) separating tool and Kukko Tool (17/2). Remove locking bushing and outer race for taper roller bearing. (Scheme 10)

Note. Bushing is not necessary once outer race is replaced. Bushing is only required during production.

Clean all parts in cleaning solvent and dry with compressed air. Inspect for chipped gear teeth, galling, scoring and excessive wear. Replace parts (as necessary). Ensure all parts are dry and free of any lubricants. All snap rings must be replaced during reassembly. See PINION SHAFT SNAP RING table.

  1. Press roller bearing onto pinion shaft and secure using snap ring. (Scheme 11) Install needle bearing and 1st gear, ensuring spring angled end is in gear bore. (Scheme 12) Install synchronizer ring onto 1st/2nd gear synchronizer hub, ensuring higher shoulder faces 1st gear.
  2. Install snap ring and 2nd gear needle bearing. (Scheme 11) Install 1st/2nd gear synchronizer hub, synchronizer ring, 2nd gear and snap ring. Install 3rd gear with groove facing 4th gear. Install 4th gear with shoulder facing 3rd gear and snap ring. (Scheme 10)
  3. Install needle bearing and 5th gear, ensuring angled end of spring is in bore. (Scheme 12) Install 5th gear synchro ring and snap ring. (Scheme 11) Press on 5th/reverse synchronizer hub, ensuring inner shoulder faces 5th gear. Install snap ring and reverse gear needle bearing.
  4. Install 5th/reverse synchronizer hub onto synchronizer ring. Install reverse gear, ensuring angled end of spring is in bore. (Scheme 12) Install taper roller bearing inner race on pinion shaft.
  5. Install washer, pressure plate, shim and taper roller bearing outer race into gear carrier housing.

Clean all parts in cleaning solvent and dry with compressed air. Inspect for damaged or excessively worn parts. All components can be replaced individually except 5th/reverse gear shift fork which must be replaced together with selector ring and selector shaft.

  1. For reassembly, see exploded view of components. (Scheme 13) Place gear carrier on work table with open end up. Install 5th reverse gear selector shaft with shift fork.
  2. Install 3rd/4th selector shaft and 1st/2nd gear shift fork. Install relay shaft and tighten Torx bolts to 30 ft. lbs. (40 N.m). Install locking segment and tighten Torx bolt to 18 ft. lbs. (25 N.m). Install inner shift rod, assembled input shaft, pinion with hollow shaft, selector shafts and shift forks together.
  3. When installing relay shaft with inner shift rod, engage 3rd gear and install relay shaft. Place inner shaft sideways on bracket opening in final drive housing and align with bracket eye in relay shaft. (Scheme 14) Install shift rod by rotating counterclockwise.

Disassembly & Reassembly

  1. Remove snap ring, washer and reverse idler gear from reverse idler gear shaft. Remove reverse idler gear needle bearings and thrust washer. Remove reverse idler gear shaft Torx bolt and remove shaft.
  2. Clean all parts in cleaning solvent and dry with compressed air. Inspect for damaged or excessively worn parts. Replace as necessary.
  3. Install Reverse idler gear shaft to gear carrier housing. Torque Torx bolt to 26 ft.lbs. (35 N.m). Install thrust washer and needle bearings. Install reverse idler gear, washer and snap ring. (Scheme 15)

5TH/REVERSE GEAR DETENT

Note. If there is any catching or hanging up in 5th gear or reverse gear, remove, check and reassemble 5th reverse gear assembly as necessary.

  1. Place spring in plastic bushing. Turn counterclockwise using light pressure until spring snaps in place in base of plastic bushing. Place 5th/reverse gear bushing in spring so bent end of spring lies in groove. (Scheme 16)
  2. Press spring together using 5th/reverse gear bushing. Twist 5th/reverse gear bushing about one turn counterclockwise until tab on 5th/reverse gear bushing lines up on groove in plastic bushing. Press 5th/reverse gear bushing tab into groove in plastic bushing to stop surface.
  3. Turn 5th/reverse gear bushing clockwise and release 5th/reverse gear bushing into assembly end position. To ensure installation is correct, 5th/reverse gear bushing tab "A" must always come to stop opposite groove "B" on plastic bushing.

Remove final drive flange seal and transmission breather. Remove tapered roller bearing outer race and 3rd/4th gear shift rod bushing. Remove pinion shaft needle bearing. Remove speedometer drive and multifunction switch and connector.

Clean all parts with cleaning solvent and dry with compressed air. Inspect housing for cracks and damage, and replace as necessary.

Install seal for drive flange .02" (.5 mm) below housing edge. Install multifunction switch with locking plate. Tighten retaining plate to 18 ft. lbs. (25 N.m). Install 5th/reverse gear lock with beveled side of plastic bushing facing relay shaft bore. Tighten retaining bolt to 89 INCH lbs. (10 N.m).

Remove input shaft needle bearing and plastic sleeves. Remove Torx bolt for reverse axle. Pry out oil retainer using screwdriver and remove inner shift rod seal.

Clean all parts with cleaning solvent and dry with compressed air. Inspect housing for cracks or damage. Replace as necessary.

  1. Install inner shaft rod seal .04" (1.0 mm) below housing lip. Push oil retainer into gear carrier housing until oil retainer detent engages into carrier housing. Ensure retainer cup points upward in gear carrier housing. Install reverse gear shaft.
  2. Install input shaft needle bearing into gear carrier 8.50" (216 mm) measured from gear housing face. On input shaft with oil holes, insert plastic sleeve into end of input shaft.
  1. To remove drive flange, position chisel or spacer under drive flange and extract drive flange from gear by tightening extraction bolt. Remove flange cover with seal. Remove differential. (Scheme 17)
  2. Remove differential bearing inner and outer race using puller. Remove all bolts, and use punch to remove ring gear from differential. Use puller to remove large differential inner race. Use puller to remove large differential bearing outer race from flange cover.
  3. Rotate side gears to bring pinion gears to an opening in case. Remove pinion gears, thrust washers and side gears.

Clean all parts with cleaning solvent and dry with compressed air. Inspect all parts for chipped gears, scoring and damage. Replace as necessary. Lubricate parts with transmission fluid prior to reassembly.

  1. Install one-piece thrust washer coated with transmission oil. Install differential side gears and flange shafts without lock ring. Install differential pinion gears about 180 degrees apart and pivot into place by turning flange shaft clockwise.
  2. Align thrust washers and pinion gears. Drive in differential pinion shaft, and secure it using roll pin.

ADJUSTMENTS

Note. When assembling final drive, it is necessary to adjust ring gear, pinion or both. See ADJUSTMENT.

Note. Always install rubber shims and pressure plate to determine "S4" shim. Pressure plates of .58-.60" (14.8-15.3 mm) can be installed.

  1. Install bearing outer races in housing and gear carrier without shims. Install pinion bearing inner races. Seat lower bearing securely. Install assembled pinion into final drive housing.
  2. Install gear carrier housing, and tighten bolts to 18 ft. lbs. (25 N.m). Turn final drive so gear housing faces down. Press pinion head on using Special Tool (VW296) until pinion bearing outer race contacts housing. Turn pinion manually until pinion bearing is seated.
  3. Install dial indicator, and set.04" (1.0 mm) preload. Turn final drive so cover faces up. Turn pinion several times before measuring so pinion bearing seats, or measurements will be inaccurate. Read and record measurement.
  4. To determine "S" total (total shim thickness), use the following formula: "Stot" = Dial Indicator Reading + Preload Example: Dial Indicator Reading.057" (1.45 mm). Preload (Constant Value) +.006" (.15 mm). Stot" =.063" (1.60 mm).
  5. To determine pinion bearing preload, select shims with combined thickness of "Stot", e.g.,.063" (1.60 mm). Install behind pinion bearings outer race. See appropriate SHIM THICKNESS table. Install gear carrier housing. Turn pinion in both directions several times to seat bearings.
  6. Install dial indicator and zero with.04" (1.0 mm) preload. Loosen bolts on gear carrier housing. Dial indicator will display value of.003-.006" (.08-.15 mm) if shim size is correct.
  7. To determine dimension "E", install selected "Stot" i.e.,.063" (1.60 mm) behind pinion bearing outer race in gear carrier housing. Install gear carrier housing. Turn pinion several times in both directions to seat bearing. Set Universal Bar (VW385/1) centering ring to dimension "a" = 1.38" (35.0 mm) and sliding ring to dimension "b" = 2.95" (75.0 mm).   8. Assemble measuring bar with following specifications: Indicator Extension (VW385/20) =.366" (9.30 mm), with RO = 2.348" (59.65 mm) Indicator Extension (VW385/20) =.26" (6.5 mm) with RO = 2.2" (54.95 mm). Set Universal Master Gauge VW385/30) for RO. 7.09" (180.0 mm) diameter ring gear = 2.348" (59.65 mm). 6.7" (170 mm) diameter ring gear = 2.163" (54.95 mm). (Scheme 19)
  9. Place master gauge on measuring bar and set dial indicator with.12" (3.0 mm) range to zero with.04" (1.0 mm) preload. Place End Plate (VW385/33) on pinion end face. Remove master gauge and install measuring bar in housing. Ensure Centering Disc (VW385/3) faces final drive cover. (Scheme 20)
  10. Install cover for final drive housing, and tighten bolts. Pull 2nd centering ring outward until measuring bar can just be turned by hand. Turn measuring bar slightly until dial indicator contacts end face of pinion and indicates maximum deflection (return point). Measured readings equal dimension "E". (Scheme 20)
  11. To determine "S" shim thickness, use the following formula: "S" = "E" + "R" "E" = dial indicator reading maximum deflection, "R" = deviation (marked on ring gear) or determined by actual measurement. Example: Indicator Reading "E".020" (.51 mm) Deviation "R" +.007" (.18 mm) Shim Thickness "S" =.027" (.69 mm) See «S3 SHIM THICKNESS»(/audi/a4/b5-1994-1999/remont/manual-trans/#overhaul-type-012-5-speed-2wd) table.
  12. To determine "S4" shim thickness, use the following formula: "S4" = "S" total - "S3". Example: Shim Thickness.063" (1.60 mm) S" Shim Thickness -.027" (.69 mm) S4" Shim Thickness =.036" (.91 mm).   13. To ensure settings are correct, install pinion with measured shims "S" and "S4" and turn several times in both directions. Install measuring bar in position and verify measurements. Adjustment shims are correct if dial indicator, reading counterclockwise (Red reading), shows deviation "R" within.001" (.04 mm) tolerance.

S4 SHIM THICKNESS

GEAR CARRIER HOUSING

  1. If gear carrier housing is to be replaced, "S4" shim must be remeasured. Install pinion in old gear carrier housing and turn pinion several times to seat bearing. Place dial indicator on housing and zero with .04" (1.02 mm) preload. Turn pinion several times and record reading.
  2. Remove dial indicator from housing. Remove pinion and bearing outer race with pressure plate adjustment shim and washer. Install in new housing. Use the following example to find correct shim thickness: Example: Preload .04" (1.02 mm) Indicator Reading - .88" (22.35 mm) X = .005" (.12 mm) Shim Thickness "S4" .030" (.77 mm) Value "X" + .005" (.12 mm) = .035" (.89 mm)
  3. If reading is greater than .04" (1.0 mm), "S4" shim must be reduced by value "X". Install gear carrier housing and check preload of pinon bearing. Select correct shim from «S4 SHIM THICKNESS»(/audi/a4/b5-1994-1999/remont/manual-trans/#overhaul-type-012-5-speed-2wd) table.

RING GEAR ADJUSTING

  1. Ring gear must be adjusted if any of following parts were replaced: Final drive housing Gear carrier housing Differential bearings Differential gear housing Ring and pinion set
  2. To adjust differential bearing preload (pinion removed) remove oil seals and outer races of differential bearings. Install bearing outer races without shims and seat into stop. Install differential gear into housing without speedometer gear. Install ring gear on left side (opposite cover side).
  3. Install cover and tighten bolts to 16 ft. lbs (22 N.m). Attach dial indicator. Zero indicator with.04" (1.0 mm) preload. Ensure dial indicator extension is 1.2" (30 mm) long. Install Special Tools (VW521/4 and VW521/8) on final drive housing. Place Measuring Plate (VW385/17) on differential gear. Move differential up and down and record end play. NOTE: While taking measurements, DO NOT turn differential; bearing will settle, resulting in an incorrect reading.
  4. Use the following example to identify correct shim thickness: Example: Dial Indicator Reading.05" (1.27 mm). Stot" = Dial Indicator Reading.05" (1.27 mm) Preload +.02" (.51 mm) Final Shim Size =.07" (1.78 mm). Install shim of correct size behind bearing outer race in final drive housing ("S2" side). See «S2 SHIM THICKNESS»(/audi/a4/b5-1994-1999/remont/manual-trans/#overhaul-type-012-5-speed-2wd) table under RING GEAR BACKLASH. (Scheme 20)
  5. Check rotation torque using INCH-lb. tighten wrench and Adapters (VW521/4 and VW521/8). Lubricate bearings with transmission oil prior to measuring torque. Turning torque should be: New bearing - 18-31 INCH lbs. (2.0-3.5 N.m). Used bearing - 2.7-5.3 INCH lbs. (.30-.60 N.m).

RING GEAR BACKLASH

  1. Install pinion with shim "S" and "S4" installed. Install "Stot" shims on housing side of differential and turn differential several times to seat bearings. Install dial indicator and adjust Measuring Lever (VW388) to: A = 2.17" (55 mm) on 6.7" (170 mm) ring gear or 2.32" (59 mm) on 7.1" (180 mm) ring gear
  2. While holding pinion from moving, turn ring gear to stop and set indicator to zero. Turn ring gear back and note and record backlash. NOTE: If pinion turning torque is too low, install Bracket "A" (3177) to measure backlash. Differential must be installed so opening for installation of gears faces pinion.
  3. Loosen lock bolt on locking sleeve, rotate ring gear 90 degrees, tighten lock bolt and measure backlash again. Repeat this procedure at least 2 more times. Add all 4 readings together and divide by 4 to determine average backlash. Example: Average Backlash = .13" divided by 4 = .03"
  4. If measurements differ by more than .002" (.06 mm), ring gear/pinion installation is incorrect. Check ring and pinion, and replace if necessary.
  5. To determine "S2" shim (side opposite ring gear), use the following formula: "S2" = "Stot" - Average Backlash + Lift Constant of .006" (.15mm) Example: "Stot" is .07" (1.78 mm) Minus backlash - .03" (.76 mm) Equals = 04" (1.02 mm) Plus Lift + .006" (.15 mm) "S2" = .046" (1.17 mm).   6. To determine "S1" shim thickness (ring gear side), use the following formula: "S1" = "Stot" - "S2" Example: If "Stot" = .07" (1.78 mm) and "S2" = .05" (1.27 mm), than "S1" = .02" (.51 mm).   7. To ensure correct backlash, measure backlash 4 times around circumference of ring gear. Acceptable values can range from .004-.008" (.12-.22 mm). No 2 values can deviate from each other more than .002" (.05 mm).

TRANSMISSION REASSEMBLY

  1. Lightly coat sealing face on final drive housing with sealing compound. Install new gasket and dowel pins. Attach gear carrier housing to final drive housing. Tighten Torx bolt to 18 ft. lbs. (25 N.m).
  2. Assemble input shaft, pinion with hollow shaft, relay shaft, selector rods and shift forks. All must be installed together as one unit into gear carrier housing. Install relay shaft and locking segment. Tighten relay shaft bolts to 30 ft. lbs. (40 N.m). Tighten locking segment bolt to 18 ft. lbs. (25 N.m).
  3. Install multifunction switch, and tighten retaining plate bolt to 18 ft. lbs. (25 N.m). Install 5th/reverse lock bolt and tighten to 89 INCH lbs. (10 N.m). Install roller bearing on input shaft and use selected snap rings that are installed before and after roller bearing.
  4. Install guide sleeve with sealing ring, and tighten bolts to 26 ft. lbs. (35 N.m). Install assembled differential gear and final drive cover. Tighten final drive cover bolts in crisscross pattern to 18 ft. lbs. (25 N.m). Install drive flanges with proper snap rings. Install speedometer drive.
  5. Install transmission breather sleeve so sleeve extends .8" (21 mm) above vent lip. Install clutch return lever and clutch release bearing. Install multifunction connector, and tighten bolt to 89 INCH lbs. (10 N.m).
