  1. Remove intake manifold cover located on top of engine, above intake manifold. Intake manifold cover may also be referred to as "V" bank cover. Drain cooling system if any coolant hoses must be disconnected for access to valve covers.
  2. Remove air cleaner assembly with air intake hose that goes to throttle body. Remove bolts/nuts and No. 3 timing belt cover from front of each cylinder head at each camshaft. see scheme 20 Disconnect electrical connector at each ignition coil. Remove bolts and ignition coils from valve covers.
  3. Remove transmission oil dipstick. Disconnect necessary hoses and engine wiring brackets for access to valve covers. Remove bolts, seal washers, valve covers and gaskets.
  4. Rotate crankshaft pulley clockwise, as viewed from front of engine, so crankshaft pulley groove aligns with "0" mark on No. 1 (lower) timing belt cover and cylinder No. 1 is at TDC on compression stroke. Cylinder No. 1 is front cylinder on left side of engine when viewed from flywheel end of engine. (Scheme 37)
  5. Ensure timing marks on camshaft sprockets align with timing marks on timing belt rear plate. (Scheme 38) If timing marks are not aligned, rotate crankshaft clockwise one full revolution (360 degrees) and realign crankshaft pulley groove with "0" mark on No. 1 (lower) timing belt cover.
  6. Using feeler gauge, measure valve clearance between valve lifter and camshaft on intake valves on cylinders No. 1, 2, 5, 7 and 8, and exhaust valves on cylinders No. 1, 4 and 8. Perform STEP 1 in illustration. (Scheme 37) Record valve clearance.
  7. Rotate crankshaft pulley clockwise one full revolution (360 degrees). Using feeler gauge, measure valve clearance between valve lifter and camshaft on intake valves on cylinders No. 3, 4 and 6, and exhaust valves on cylinders No. 2, 3, 5, 6 and 7. Perform STEP 2 in illustration. (Scheme 37) Record valve clearance.
  8. Ensure valve clearance is within specification. See «VALVE CLEARANCE SPECIFICATIONS»(ref-3005-S16321860972000041700000) table. VALVE CLEARANCE SPECIFICATIONS Application (1) In. (mm) Intake.006-.010 (.15-.25) Exhaust.010-.014 (.25-.35) (1) Adjust valve clearance with engine cold.
  9. If valve clearance adjustment is required, adjusting shim between valve lifter and valve stem must be changed. To remove valve lifter, remove camshaft. See «CAMSHAFT»(ref-3005-S32568546162000041700000) under REMOVAL & INSTALLATION.
  10. Remove valve lifter and adjusting shim from valve. see scheme 17 Using micrometer, measure thickness of adjusting shim removed. Using measured clearance and adjusting shim thickness, determine correct thickness of adjusting shim to be used. (Scheme 40)and (Scheme 41). Install adjusting shim, valve lifter and camshaft. Recheck valve clearance.
  11. Before installing valve covers and gaskets, apply sealant at specified areas on cylinder head. (Scheme 39)
  12. If spark plug tube gasket in valve cover requires replacement, bend gasket retaining tab(s) upward. Using hammer and proper size bushing driver, drive spark plug tube gasket from valve cover. DO NOT scratch valve cover sealing surface.
  13. Using proper size bushing driver, tap spark plug tube gasket into valve cover until spark plug tube gasket is even with valve cover surface. Bend retaining tab(s) downward. Coat spark plug tube gasket sealing area with grease.
  14. Using NEW gasket, install valve cover, seal washers and bolts. Install and tighten valve cover bolts to specification in several steps. See «TORQUE SPECIFICATIONS»(ref-3005-S05931701232000041700000). To install remaining components, reverse removal procedure. Tighten bolts/nuts to specification. See «TORQUE SPECIFICATIONS»(ref-3005-S05931701232000041700000). Fill and bleed cooling system if drained. See «COOLING SYSTEM BLEEDING»(ref-3005-S17682609922000041700000) under REMOVAL & INSTALLATION.

RELEARN PROCEDURE

Note. If battery was disconnected, power window control system and sun roof may need to be initialized for proper operation by performing relearn procedure.

  1. To re-initialize power window control system, close any window to highest position and hold window control switch in this position for 5 seconds. Observe power window operation. If power window automatic operation does not operate properly, repeat procedure.
  2. To initialize sun roof, depress sun roof switch and operate sun roof to maximum tilt position. Release sun roof switch.
  3. Depress and hold sun roof switch again. After 10 seconds, sun roof will start automatic operation and complete one cycle (tilt downward, slide open, slide closed and tilt upward) while sun roof switch is depressed. DO NOT release sun roof switch until sun roof stops. Ensure sun roof stops in correct position.

FUEL PRESSURE RELEASE

  1. Disconnect fuel pump electrical connector. (Scheme 42) Fuel pump is located in fuel tank. Start engine and allow engine to idle until engine stalls. Turn ignition off. Reinstall fuel pump electrical connector.
  2. Disconnect negative battery cable. Place suitable container under fuel line connection. Cover fuel line connection with shop towel. Slowly loosen fuel line connection, allowing any fuel pressure to be released. Once fuel pressure is released, fuel system components may be serviced.

COOLING SYSTEM BLEEDING

  1. Fill cooling system. Install radiator cap. Move heater control to warmest position. Start engine and maintain engine speed at 2000-2500 RPM until engine is at normal operating temperature.
  2. Shut engine off. Allow engine to cool. Recheck coolant level. Adjust coolant level to FULL line on coolant reservoir (if necessary).

Note. Remove engine and transmission as an assembly.

  1. Release fuel pressure. See «FUEL PRESSURE RELEASE»(ref-3005-S24472918612000041700000). Drain engine oil and cooling system. Disconnect negative battery cable.
  2. Remove hood, battery and battery tray. Remove intake manifold cover located on top of engine, above intake manifold. Intake manifold cover may also be referred to as "V" bank cover.
  3. Remove air cleaner assembly with throtle body air intake hose. Remove coolant reservoir. Remove radiator and fan shroud. Rotate accessory drive belt tensioner counterclockwise viewed from front of engine to release tension on accessory drive belt. Remove accessory drive belt. Remove cooling fan and cooling fan pulley.
  4. Remove glove compartment and lower panel. (Scheme 43) Disconnect all electrical connectors at engine Electronic Control Module (ECM). (Scheme 43) Remove retaining screws and engine ECM. Disconnect 3 engine wiring harness electrical connectors. (Scheme 43)
  5. Disconnect accelerator cable at throttle body and engine. Disconnect necessary electrical connectors, clamps, ground straps, coolant hoses and vacuum hoses for engine removal. Disconnect clamp for engine wiring harness from firewall at passenger's corner of engine compartment. Pull grommet for engine wiring harness from firewall. Pull engine wiring harness out through firewall. CAUTION: Use care when disconnecting fuel inlet hose from fuel filter, as some residual fuel pressure may still exist in fuel system.
  6. Disconnect fuel return hose from fuel pressure regulator on fuel rail. Depress both sides of retainer and pull fuel inlet hose with disconnect fitting from fuel filter. (Scheme 44)
  7. Disconnect air inlet hose and EVAP hose from charcoal canister. Remove necessary clamps for battery cables. Remove knob from transfer case shift lever. Remove upper console panel from center console. This is the panel that fits on top of center console, just below transmission gearshift assembly and transfer case shift lever.
  8. Disconnect electrical connector at transmission gearshift assembly. Remove transmission gearshift assembly retaining bolts. Remove retaining clip, washer and shift control linkage from transmission gearshift assembly. Remove transmission gearshift assembly.
  9. Remove bolts and boot assembly from transfer case shift lever. Remove retaining clip, washer, wave washer, shift linkage and bushing from transfer case shift lever. Remove bolts, transfer case shift lever and gasket.
  10. Raise and support vehicle. Remove lower engine covers. Remove front exhaust pipes. These are the exhaust pipes with catalytic converters that fit between exhaust manifolds and center exhaust pipe.
  11. Place reference marks on drive shaft flanges for installation reference. Remove bolts and all drive shafts. Remove stabilizer bar from frame and lower control arms.
  12. Remove A/C compressor and power steering pump with hoses attached, and secure aside. Support engine with hoist. Remove engine mount-to-frame bolts/nuts. Remove transfer case skid plate.
  13. Remove transmission mount-to-crossmember nuts. Support transmission with floor jack so crossmember located below transmission may be removed. Remove bolts and crossmember. Lift engine and transmission from vehicle.

CRANKSHAFT REAR OIL SEAL

Note. A one-piece crankshaft rear oil seal is mounted in rear oil seal housing on rear of cylinder block.

OIL PAN

Note. Oil pan consists of a No. 1 and 2 oil pan. see scheme 34

Cylinder Head

  1. Inspect cylinder head warpage at cylinder block and manifold surfaces. Replace cylinder head if warpage exceeds specification. See «CYLINDER HEAD»(ref-3005-S33687734702000041700000) table under ENGINE SPECIFICATIONS.
  2. Using Plastigage, check camshaft oil clearance with camshaft installed using proper procedure. See «CAMSHAFT»(ref-3005-S32568546162000041700000) under REMOVAL & INSTALLATION. Check camshaft end play with camshaft bearing cap bolts tightened to specification. Replace camshaft and/or cylinder head if camshaft oil clearance or end play is not within specification. See «CAMSHAFT»(ref-3005-S20180062212000041700000) table under ENGINE SPECIFICATIONS.
  3. Measure valve lifter diameter and bore diameter. Ensure oil clearance is within specification. Replace components if not within specification. See «VALVE LIFTERS»(ref-3005-S36422520092000041700000) table under ENGINE SPECIFICATIONS.
  4. If installing spark plug tubes into cylinder head, apply Sealant (08833-00070) to spark plug tube. Using press, press spark plug tube into cylinder head until distance from top surface of spark plug tube to camshaft bearing cap surface on cylinder head is 1.906-1.953" (48.40-49.60 mm).

Valve Springs

Ensure valve spring free length, pressure and out-of-square are within specification. See VALVES & VALVE SPRINGS table under ENGINE SPECIFICATIONS.

Valve Stem Oil Seals

Lubricate valve stem oil seal with engine oil. Use Oil Seal Installer (SST 09201-41020) to install valve stem oil seal.

Valve Guides

  1. Ensure valve guide inside diameter is within specification. See «CYLINDER HEAD»(ref-3005-S33687734702000041700000) table under ENGINE SPECIFICATIONS. Replace valve guide if inside diameter exceeds specification.
  2. To replace valve guide, heat cylinder head to 176-212°F (80-100°C). Using hammer and Valve Guide Remover/Installer (SST 09201-10000), drive valve guide out from camshaft side of cylinder head.
  3. Measure cylinder head valve guide bore inside diameter. If bore inside diameter is.4049-.4057" (10.285-10.306 mm), use standard valve guide. If bore inside diameter is.4069-.4077" (10.335-10.356 mm), use oversize valve guide.
  4. If bore inside diameter exceeds.4057" (10.306 mm), machine valve guide bore to.4069-.4077" (10.335-10.356 mm) for oversize valve guide. If bore I.D. exceeds.4077" (10.356 mm), replace cylinder head. CAUTION: Valve guide for intake and exhaust valves are different lengths. Valve guide for intake valve is 1.358" (34.50 mm) long and valve guide for exhaust valve is 1.594" (40.50 mm) long. Ensure proper valve guide is installed in proper valve location.
  5. To install valve guide, heat cylinder head to 176-212°F (80-100°C). Use hammer and valve guide remover/installer to install valve guide. Install valve guide until valve guide installed height is within specification. See «CYLINDER HEAD»(ref-3005-S33687734702000041700000) table under ENGINE SPECIFICATIONS. Valve guide installed height is measured from top of valve guide to cylinder head surface. (Scheme 45)
  6. Using.216" (5.50 mm) reamer, ream valve guide to obtain specified valve stem-to-guide oil clearance. See «CYLINDER HEAD»(ref-3005-S33687734702000041700000) table under ENGINE SPECIFICATIONS.

Valve Seat

Ensure valve seat angle and seat width are within specification. See CYLINDER HEAD table under ENGINE SPECIFICATIONS. Valve seat replacement information is not available from manufacturer.

Valves

Ensure minimum refinish length, stem diameter and valve margin are within specification. See VALVES & VALVE SPRINGS table under ENGINE SPECIFICATIONS.

Valve Seat Correction Angles

Use 30-degree and 45-degree stones to lower valve seat contact area. Use 60-degree and 45-degree stones to raise valve seat contact area.

Valve Lifters

Ensure valve lifter diameter, bore diameter and oil clearance are within specification. See VALVE LIFTERS table under ENGINE SPECIFICATIONS.

Fitting Pistons

  1. To determine piston-to-cylinder clearance, measure piston diameter at 1.211" (30.75 mm) from top of piston at 90-degree angle to piston pin. Different diameter pistons are used. Piston diameter is determined by size mark ("1", "2" or "3") stamped on top of piston. see scheme 40 Ensure piston diameter is within specification. See «PISTONS, PINS & RINGS»(ref-3005-S39627407302000041700000) table under ENGINE SPECIFICATIONS.
  2. Measure cylinder bore diameter at 2 different places, 90 degrees apart at.39" (10.0 mm) from top and bottom of cylinder bore and at center of cylinder bore. Different cylinder bore sizes are used. Cylinder bore diameter is identified by size mark ("1", "2" or "3") stamped on cylinder block deck surface. see scheme 40
  3. Ensure cylinder bore diameter is within specification. See «CYLINDER BLOCK»(ref-3005-S11537167302000041700000) table under ENGINE SPECIFICATIONS. Determine piston-to-cylinder clearance. Ensure clearance is within specification. See «PISTONS, PINS & RINGS»(ref-3005-S39627407302000041700000) table under ENGINE SPECIFICATIONS.
  4. If piston-to-cylinder clearance exceeds specification, bore all 8 cylinders in cylinder block for.020" (.50 mm) oversize pistons. Bore all cylinders for oversize pistons if piston-to-cylinder clearance exceeds specification on any cylinder.

Piston Rings

  1. Ensure piston ring end gap and side clearance are within specification. See «PISTONS, PINS & RINGS»(ref-3005-S39627407302000041700000) table under ENGINE SPECIFICATIONS.
  2. Position piston rings with ring end gaps in proper areas, with identification mark on piston ring toward top of piston. (Scheme 46) No. 1 compression ring contains a 1R identification mark, and No. 2 compression ring contains a 2R identification mark. Ensure piston rings are installed in correct location.

Rod Bearings

  1. Ensure connecting rod and connecting rod cap are marked with corresponding cylinder number for installation reference. Connecting rod cap must be installed so outside mark (protrusion) is facing proper direction, depending on which side of engine piston is installed. see scheme 39
  2. Using caliper, measure outside diameter of connecting rod bolt at center of bolt, just above threads. Replace connecting rod bolt if outside diameter is less than.2756" (7.000 mm).
  3. Connecting rod cap, rod bearing and crankshaft are stamped with a size mark. (Scheme 47) If replacing rod bearing, ensure size mark on replacement rod bearing is same as size mark on original rod bearing.
  4. If size mark on original rod bearing cannot be obtained, add size marks on crankshaft and connecting rod cap together to determine size mark of rod bearing. For example, if size mark on crankshaft is "2" and size mark on connecting rod cap is "1", use rod bearing with size mark "3".
  5. Rod bearing thickness is determined by size mark. See «ROD BEARING THICKNESS SPECIFICATIONS»(ref-3005-S32333731122000041700000) table. Ensure connecting rod cap is installed so outside mark (protrusion) is facing proper direction, depending on which side of engine piston is installed. see scheme 39
  6. Coat bolt threads and bolt-to-connecting rod cap surface with engine oil. Tighten connecting rod bolts to specification. See «TORQUE SPECIFICATIONS»(ref-3005-S05931701232000041700000). Ensure bearing oil clearance and connecting rod side play are within specification. See «CRANKSHAFT, MAIN & CONNECTING ROD BEARINGS»(ref-3005-S17228789672000041700000) and «CONNECTING RODS»(ref-3005-S20739515232000041700000) tables under ENGINE SPECIFICATIONS.

Crankshaft & Main Bearings

  1. Main bearing caps are numbered on top of cap for location, and arrow on top of main bearing cap points toward front of engine. (Scheme 48)
  2. Evenly loosen main bearing cap bolts in sequence using several steps. (Scheme 49) Remove main bearing caps, crankshaft, thrust bearings and main bearings.
  3. Using caliper, measure main bearing cap bolt outside diameter on thread area 1.97-2.52" (50.0-64.0 mm) from bottom of bolt head. Replace main bearing cap bolt if bolt outside diameter is less than.4094" (10.400 mm).
  4. When crankshaft and main bearing caps are removed, check cylinder block for warpage at main bearing cap areas. See «CYLINDER BLOCK ASSEMBLY»(ref-3005-S23040913242000041700000).
  5. Cylinder block main bearing bore inside diameter is determined by size mark ("00" through "16") stamped on flange of cylinder block. (Scheme 50)
  6. Crankshaft main bearing journal diameter is determined by size mark ("00" through "12") stamped on crankshaft counterweight. (Scheme 50) Ensure journal diameter, taper and out-of-round are within specification. See «CRANKSHAFT, MAIN & CONNECTING ROD BEARINGS»(ref-3005-S17228789672000041700000) table under ENGINE SPECIFICATIONS. Replace crankshaft if not within specification.
  7. Main bearing size mark ("3", "4", "5", "6" or "7") for main bearings No. 1 and 5, or ("1", "2", "3", "4" or "5") for all other main bearings is stamped on main bearing. (Scheme 50) If replacing main bearing, ensure size mark on replacement main bearing is same as size mark on original main bearing.
  8. If size mark on original main bearing cannot be obtained, add size marks on cylinder block and crankshaft together. Using the total, select main bearing to be used. See «MAIN BEARING SELECTION»(ref-3005-S10294878832000041700000) table. For example, if size mark on cylinder block is "08" and size mark on crankshaft is "06", the total would be 14. In this example, a main bearing with size mark "5" would be used for main bearings No. 1 and 5, and size mark of "3" would be used for all other main bearings. Main bearing thickness is determined by size mark. See «MAIN BEARING THICKNESS SPECIFICATIONS»(ref-3005-S39383360832000041700000) table.   9. Install main bearings, thrust bearings, crankshaft and main bearing caps. Ensure No. 1 and 5 main bearings are.886" (22.50 mm) wide, and all other main bearings are.768" (19.50 mm) wide. Ensure main bearing caps are installed in numerical sequence, with arrow on top of main bearing cap pointing toward front of engine. (Scheme 48)
  10. Coat threads and bolt head-to-main bearing cap contact surfaces with engine oil. Install and tighten main bearing cap bolts to specification in sequence. (Scheme 49) See «TORQUE SPECIFICATIONS»(ref-3005-S05931701232000041700000).
  11. Ensure crankshaft end play and main bearing oil clearance are within specification. See «CRANKSHAFT, MAIN & CONNECTING ROD BEARINGS»(ref-3005-S17228789672000041700000) table. Replace thrust bearing if crankshaft end play is not within specification.

Thrust Bearing

Install thrust bearing on No. 3 main bearing with grooves toward crankshaft (away from cylinder block and main bearing cap). Replace thrust bearing if crankshaft end play is not within specification. See CRANKSHAFT, MAIN & CONNECTING ROD BEARINGS table under ENGINE SPECIFICATIONS.

Cylinder Block

  1. Inspect cylinder block deck surface warpage. Replace cylinder block if deck surface warpage exceeds specification. See «CYLINDER BLOCK»(ref-3005-S11537167302000041700000) table under ENGINE SPECIFICATIONS.
  2. Inspect cylinder block for warpage at main bearing cap areas. (Scheme 51) Replace cylinder block if warpage exceeds specification. See «CYLINDER BLOCK»(ref-3005-S11537167302000041700000) table under ENGINE SPECIFICATIONS.
  3. Measure cylinder bore diameter at 2 different places, 90 degrees apart at.39" (10.0 mm) from top and bottom of cylinder bore and at center of cylinder bore. Different cylinder bore sizes are used. Cylinder bore diameter is identified by size mark ("1", "2" or "3") stamped on cylinder block deck surface. see scheme 40
  4. Ensure cylinder bore diameter is within specification. See «CYLINDER BLOCK»(ref-3005-S11537167302000041700000) table under ENGINE SPECIFICATIONS. Determine piston-to-cylinder clearance. Ensure clearance is within specification. See «PISTONS, PINS & RINGS»(ref-3005-S39627407302000041700000) table under ENGINE SPECIFICATIONS.
  5. If piston-to-cylinder clearance exceeds specification, bore all 8 cylinders in cylinder block for.020" (.50 mm) oversize pistons. Bore all cylinders for oversize pistons if piston-to-cylinder clearance exceeds specification on any cylinder.
  6. Install main bearing caps in numerical sequence with arrow on cap pointing toward front of engine. (Scheme 48) Install and tighten main bearing cap bolts to specification in sequence. (Scheme 49) See «TORQUE SPECIFICATIONS»(ref-3005-S05931701232000041700000).
  7. Ensure main bearing bore inside diameter is within specification. See «CYLINDER BLOCK»(ref-3005-S11537167302000041700000) table under ENGINE SPECIFICATIONS. Main bearing bore inside diameter is determined by size mark ("00" through "16") stamped on flange of cylinder block. (Scheme 50)

Oil Pressure

With engine at normal operating temperature, oil pressure should be at least 4.30 psi (0.3 kg/cm 2 ) at idle and approximately 43.00-85.00 psi (3.0-5.9 kg/cm 2 ) at 3000 RPM.
