ON-VEHICLE INSPECTION

CAUTIONIf the battery is weak or if the engine is difficult to start, recharge the battery and perform inspection again before returning the vehicle to the customer.

  1. CHECK BATTERY CONDITION Check the battery for damage and deformation. If a remarkable damage, deformation or leakage is found, replace the battery. Check the electrolyte quantity of each cell. For batteries that are maintenance-free: If the electrolyte quantity is below the recommended amount, replace the battery. For batteries that are not maintenance-free: If the electrolyte quantity is below the recommended amount, add distilled water.
  2. CHECK BATTERY TERMINALS, FUSIBLE LINK AND FUSES Check that the battery terminals are not loose or corroded. If the terminals are corroded, clean the terminals. Check the fusible link, H-fuses and fuses for resistance of below 1ohms. If the fusible link or fuses are not as specified, replace as necessary.
  3. INSPECT DRIVE BELT Check the belt for wear, cracks and other signs of damage. If any defect is found, replace the drive belt. HINT: Replace the drive belt if the following defects are found: If the belt has worn out until the wire can be seen. If the cracks reach the wire in more than one place. If the belt has chunks missing from the ribs. Check that the belt fits properly in the ribbed grooves. HINT: With your hand, confirm that the belt has not slipped out of the groove on the bottom of the pulley.
  4. VISUALLY CHECK GENERATOR WIRING Check that the wiring is in good condition.
  5. LISTEN FOR ABNORMAL NOISES FROM GENERATOR Check that there is no abnormal noise from the generator while the engine is running.
  6. INSPECT CHARGE WARNING LAMP CIRCUIT Turn the ignition switch ON. Check that the charge warning lamp turns on. Start the engine and check that the lamp turns off. If the lamp does not operate as specified, troubleshoot the charge warning lamp circuit.
  7. INSPECT CHARGING CIRCUIT WITHOUT LOAD HINT: If a battery/generator tester is available, connect the tester to the charging circuit according to the manufacturer's instructions. If a tester is not available, connect a voltmeter and ammeter to the charging circuit as follows. Disconnect the wire from terminal B of the generator and connect it to the negative (-) lead of the ammeter. Connect the ammeter's positive (+) lead to terminal B of the generator Connect the voltmeter's positive (+) lead to terminal B of the generator. Ground the voltmeter's negative (-) lead. Check the charging circuit. Keep the engine speed at 2,000 RPM. Check the reading on the ammeter and voltmeter. Standard amperage: 10 A or less Standard voltage: 13.2 to 14.8 V If the result is not as specified, replace the generator.
  8. INSPECT CHARGING CIRCUIT WITH LOAD With the engine running at 2,000 RPM, turn on the high beam headlights and turn the heater blower switch to the HI position. Check the reading on the ammeter. Standard amperage: 30 A or more HINT: If the ammeter reading is less than the standard amperage, repair the generator. If the battery is fully charged, the indication will sometimes be less than the standard amperage.

  1. SEPARATE BATTERY NEGATIVE TERMINAL
  2. REMOVE AIR CLEANER INLET NO. 1
  3. REMOVE V-BANK COVER
  4. REMOVE ENGINE UNDER COVER NO. 1
  5. REMOVE FAN AND GENERATOR V BELT Loosen the belt tension by turning the drive belt tension counterclockwise, and remove the drive belt. HINT: The pulley bolt of the belt tensioner has a left-hand thread.
  6. DISCONNECT PS OIL COOLER PIPE Remove the 2 bolts and 2 screws, disconnect the 2 PS oil cooler pipes from the oil pan.
  7. REMOVE GENERATOR ASSY Disconnect the generator connector. Remove the rubber cap and nut, disconnect the generator wire. Remove the bolt and ground cable from the generator. Remove the bolt and cord clip from the generator. Remove the bolt, 2 nuts, wire bracket and generator.
  8. INSTALL GENERATOR ASSY Install the generator and wire bracket with the bolt and 2 nuts. Torque: 39 N.m (400 kgf.cm, 29 ft.lbf) Install the cord clip to the generator with the bolt. Install the ground cable to the generator with the bolt. Connect the generator wire and install the rubber cap with the nut. Torque: 9.8 N.m (100 kgf.cm, 7 ft.lbf) Connect the generator connector.
  9. CONNECT PS OIL COOLER PIPE Connect the 2 PS oil cooler pipes to the oil pan with the 2 bolts and 2 screws.
  10. INSTALL FAN AND GENERATOR V BELT Install the drive belt by turning the drive belt tension counterclockwise. HINT: The pulley bolt of the belt tensioner has a left-hand thread.
  11. INSTALL ENGINE UNDER COVER NO.1
  12. INSTALL V-BANK COVER Torque: 5.0 N.m (51 kgf.cm, 44 in.lbf)
  13. INSTALL AIR CLEANER INLET NO.1
  14. CONNECT BATTERY NEGATIVE TERMINAL
  15. POWER WINDOW CONTROL SYSTEM INITIALIZE (See «INITIALIZATION»(ref-209365-S34766117492005120900000) )

  1. REMOVE GENERATOR REAR END COVER Remove the 3 nuts and end cover. Remove the terminal insulator.
  2. REMOVE GENERATOR BRUSH HOLDER ASSY Remove the rear seal plate from the brush holder. Remove the 2 screws and brush holder. Remove the front seal plate from the coil.
  3. REMOVE GENERATOR PULLEY Hold SST (A) with a torque wrench and tighten SST (B) clockwise to the specified torque. SST 09820-63011 Torque: 39 N.m (400 kgf.cm, 29 ft.lbf) Check that SST (A) is secured to the rotor shaft. Mount SST (C) in a vise. Insert SST (B) into SST (C), and attach the pulley nut to SST (C). To loosen the pulley nut, turn SST (A) in the direction shown in the illustration. NOTE: To prevent damage to the rotor shaft, do not loosen the pulley nut more than one-half of a turn. Remove the generator from SST (C). Turn SST (B) and remove SST (A and B). Remove the pulley nut and pulley.
  4. REMOVE GENERATOR COIL ASSY Remove the 4 bolts. Using SST, remove the coil. SST 09950-40011 (09951-04020, 09952-04010, 09953-04020, 09954-04010, 09955-04071, 09958-04011) Remove the generator washer.
  5. REMOVE GENERATOR ROTOR ASSY
  6. INSPECT GENERATOR ROTOR ASSY Check the rotor for open circuit. Using an ohmmeter, measure the resistance between the slip rings. Standard: 2.1 to 2.5 ohms at 20°C (68°F) If the resistance is not as specified, replace the generator rotor. Check if the rotor is grounded. Using an ohmmeter, measure the resistance between the slip ring and the rotor core. Standard: 10 kohms or higher If the resistance is not as specified, replace the generator rotor. Inspect slip rings. Check that the slip rings are not rough or scored. If rough or scored, replace the rotor assy. Using vernier calipers, measure the slip ring diameter. Specified diameter: 12.8 to 14.4 mm (0.504 to 0.567 in.) If the diameter is less than the minimum, replace the rotor assy.
  7. INSPECT GENERATOR BRUSH HOLDER ASSY Using vernier calipers, measure the exposed brush length. Specified exposed length: 1.5 to 11.5 mm (0.059 to 0.453 in.) If the exposed length is less than the minimum, replace the brush holder assy.
  8. INSPECT BEARING Check that the bearing is not rough or worn. If necessary, replace the bearing.
  9. REPLACE BEARING FOR FRONT Remove the 4 screws, bearing retainer and bearing. Using SST and a press, press out the bearing. SST 09223-00010 Using SST and a press, press in a new bearing. SST 09950-60010 (09951-00480) Install the bearing retainer with the 4 screws. Torque: 2.3 N.m (24 kgf.cm, 20 in. lbf)
  10. REPLACE BEARING Using SST, remove the bearing cover (outside) and bearing. SST 09820-00021 NOTE: Be careful not to damage the fan. Remove the bearing cover (inside). Place the bearing cover (inside) on the rotor. Using SST and a press, press in a new bearing. SST 09820-00031 Using SST, push in the bearing cover (outside). SST 09285-76010
  11. INSTALL GENERATOR ROTOR ASSY Place the drive end frame on the pulley. Install the rotor to the drive end frame
  12. INSTALL GENERATOR COIL ASSY Place the generator washer on the rotor. Using a 29 mm socket wrench and press, slowly press in the coil. Install the coil with the 4 bolts. Torque: 5.8 N.m (59 kgf.cm, 51 in. lbf)
  13. INSTALL GENERATOR PULLEY Install the pulley to the rotor shaft by tightening the pulley nut by hand. Hold SST (A) with a torque wrench, and tighten SST (B) clockwise to the specified torque. SST 09820-63010 Torque: 39 N.m (400 kgf.cm, 29 ft.lbf) Check that SST (A) is secured to the pulley shaft. Mount SST (C) in a vise. Insert SST (B) into SST (C), and attach the pulley nut to SST (C). To tighten the pulley nut, turn SST (A) in the direction shown in the illustration. Torque: 111 N.m (1,132 kgf.cm, 82 ft.lbf) Remove the generator from SST (C). Turn SST (B) and remove SST (A and B).
  14. INSTALL GENERATOR BRUSH HOLDER ASSY Place the front seal plate onto the coil. Place the brush holder on the coil. NOTE: Be careful of the holder's installation direction. Install the 2 screws. Torque: 1.8 N.m (18 kgf.cm, 16 in. lbf) Place the real seal plate on the brush holder.
  15. INSTALL GENERATOR REAR END COVER Install the terminal insulator. Install the end cover with the 3 nuts. Torque: 4.6 N.m (47 kgf.cm, 41 in. lbf)
  16. CHECK THAT ROTOR ROTATES SMOOTHLY
