Remove and Replace Components/Sub-Assemblies - Exception to SI for Assembly Plant
HVAC Module Components - Exceptions for Part R&R
- Evaporator Core is replaced in the SI documentation. However, for assembly plant repair, the entire module with the evaporator core should be replaced as a unit. Install new seal washers on the evaporator.
- Heater Core is generally replaced as a separate unit. Unless SI details how to remove the heater core w/o disassembly of the HVAC module, the entire module is required to be replaced.
- Broken/Cracked HVAC Module Case - these defects are not to be repaired per SI directions. The plastic assembly or module requires replacement
Condensors - Exceptions for Part R&R
- Condensers are serviced in SI documentation as individual units. However, majority of units employed arrive as CRA's (Condenser Radiator Assembly) If the condenser or radiator require replacement, the replacement should be a replacement CRA.
- RD desiccant bag replacement. Internal desiccant bag replacement although authorized in SI, is not to be done at assembly plant. If material contamination - from failed compressor or desiccant bag is noted, entire assembly to be replaced and not flushed.
A/C Hoses/Lines- Exceptions for Part R&R
- Line Splice - line rub through or damage are to be replaced with new assemblies and not line spliced.
- In-Line filters - Assembly plant is not authorized to employ install these filters
- Compressor Suction line screens - Assembly plant is not authorized to install suction screens or screen blocks unless specifically authorized by platform engineering.
Control Heads and Sensors - Exceptions for Part R&R
- Replace and reprogram control head.
- R&R sensors - do not splice into wire harness.
- Replace electrical terminals per spec. Do not splice connectors.
Removal Procedure
- Disassemble the A/C refrigerant components. Refer to the appropriate repair procedure.
- Cap or tape the A/C refrigerant components.
- Remove the sealing washer (1) from the A/C refrigerant component.
- Inspect the seal washer for signs of damage to help determine the root cause of the failure.
- Inspect the A/C refrigerant components for damage or burrs. Repair if necessary.
- DISCARD the sealing washer.
Installation Procedure
- Inspect the new sealing washer for any signs of cracks, cuts, or damage. Do not use a damaged sealing washer.
- Remove the cap or tape from the A/C refrigerant components.
- Using a lint-free clean, dry cloth, clean the sealing surfaces of the A/C refrigerant components.
- Carefully install the NEW sealing washer (1) onto the A/C refrigerant component. The sealing washer (1) must completely bottom against the surface of the fitting.
- Assemble the remaining A/C refrigerant components. Refer to the appropriate repair procedure.
- Disassemble the A/C refrigerant components. Refer to the appropriate repair procedure
- Cap or tape the A/C refrigerant components.
- Remove the O-ring seal (1) from the A/C refrigerant component.
- Inspect the O-ring seal for signs of damage to help determine the root cause of the failure.
- Inspect the A/C refrigerant components for damage or burrs. Repair if necessary.
- DISCARD the O-ring seal.
- Inspect the new O-ring seal for any sign of cracks, cuts, or damage.
- Remove the cap or tape from the A/C refrigerant components.
- Using a lint-free clean, dry cloth, carefully clean the sealing surfaces of the A/C refrigerant components.
- Lightly coat the new O-ring seal with mineral base 525 viscosity refrigerant oil.
- Carefully slide the NEW O-ring seal (1) onto the A/C refrigerant component.
- The O-ring seal (1) must be fully seated.
- Assemble the A/C components. Refer to the appropriate repair procedure.
- Recover the refrigerant from the A/C system. Refer to «Refrigerant Recovery and Recharging (Belt Driven Compressor)»(ref-644713-S28190511042014072300000)
- Remove the intake manifold cover. refer to «Intake Manifold Cover Replacement»(ref-644732-S38415281782014072300000)
- Remove the air cleaner assembly. Refer to «Air Cleaner Assembly Replacement»(ref-644756-S26126150622014072300000)
- Remove the radiator air lower deflector. Refer to «Radiator Air Lower Deflector Replacement»(ref-644705-S13733901552014072300000)
- Remove the air conditioning condenser and air conditioning evaporator tube nut (1) at thermal expansion valve.
- Remove the air conditioning condenser and air conditioning evaporator tube (2) from thermal expansion valve.
- Remove the air conditioning condenser and air conditioning evaporator tube nut (1) at condenser.
- Remove the air conditioning condenser and air conditioning evaporator tube (2) from condenser.
- Remove the air conditioning condenser and evaporator hose nut (1) at air conditioning condenser and air conditioning evaporator tube.
- Remove the air conditioning condenser and evaporator hose (2) from air conditioning condenser and air conditioning evaporator tube
- Remove the air conditioning condenser and air conditioning evaporator tube nut (1) at the frame rail.
- Disengage tube retainers from body.
- Remove the air conditioning condenser and air conditioning evaporator tube (2) from vehicle.
- Install the air conditioning condenser and air conditioning evaporator tube (2) to the vehicle.
- Engage tube retainers from body.
- Install the air conditioning condenser and air conditioning evaporator tube nut (1) at the frame rail and tighten to 22 (16 lb ft).
- Install the air conditioning condenser and evaporator hose (2) from air conditioning condenser and air conditioning evaporator tube
- Install the air conditioning condenser and evaporator hose nut (1) at air conditioning condenser and air conditioning evaporator tube and tighten to 22 (16 lb ft).
- Install the air conditioning condenser and air conditioning evaporator tube (2) from condenser.
- Install the air conditioning condenser and air conditioning evaporator tube nut (1) at condenser and tighten to 22 (16 lb ft).
- Install the air conditioning condenser and air conditioning evaporator tube (2) from thermal expansion valve.
- Install the air conditioning condenser and air conditioning evaporator tube nut (1) at thermal expansion valve and tighten to 15 (11 lb ft).
- Install the radiator air lower deflector. Refer to «Radiator Air Lower Deflector Replacement»(ref-644705-S13733901552014072300000)
- Install the air cleaner assembly. Refer to «Air Cleaner Assembly Replacement»(ref-644756-S26126150622014072300000)
- Install the intake manifold cover. refer to «Intake Manifold Cover Replacement»(ref-644732-S38415281782014072300000)
- Evacuate and charge the A/C system. Refer to «Refrigerant Recovery and Recharging (Belt Driven Compressor)»(ref-644713-S28190511042014072300000)
- Recover the refrigerant from the A/C system. Refer to «Refrigerant Recovery and Recharging (Belt Driven Compressor)»(ref-644713-S28190511042014072300000)
- Raise and support the vehicle. Refer to «Air Cleaner Assembly Replacement»(ref-644756-S26126150622014072300000)
- Remove the front bumper fascia. Refer to «Front Bumper Fascia Replacement»(ref-644705-S24926557032014072300000)
- Disconnect the air conditioning pressure sensor electrical connector.
- Remove the air conditioning condenser and evaporator hose bolt (1) at the compressor.
- Remove the air conditioning condenser and evaporator hose (2) from the compressor.
- Remove the air conditioning condenser and evaporator hose nut (1) at the air conditioning condenser and air conditioning evaporator tube.
- Remove the air conditioning condenser and evaporator hose (2) from air conditioning condenser and air conditioning evaporator tube.
- Remove the air conditioning condenser and evaporator hose nut (1) at the condenser.
- Remove the air conditioning condenser and evaporator hose (2) from the condenser.
- Remove the air conditioning condenser and evaporator hose (2) from vehicle.
- Remove and discard all sealing washers.
- Transfer the air conditioning pressure sensor if necessary.
- Install new sealing washers. Refer to «Air Conditioning System Seal Replacement»(ref-644713-S17561598022014072300000)
- Install the air conditioning condenser and evaporator hose (2) to the condenser.
- Install the air conditioning condenser and evaporator hose nut (1) at the condenser and tighten to 22 N.m (16 lb ft).
- Install the air conditioning condenser and evaporator hose (2) to the air conditioning condenser and air conditioning evaporator tube.
- Install the air conditioning condenser and evaporator hose nut (1) to air conditioning condenser and air conditioning evaporator tube and tighten to 22 N.m (16 lb ft).
- Install the air conditioning condenser and evaporator hose (2) to the compressor.
- Install the air conditioning condenser and evaporator hose bolt (1) at compressor and tighten to 22 N.m (16 lb ft).
- Connect the air conditioning pressure sensor electrical connector.
- Install the front bumper fascia. Refer to «Front Bumper Fascia Replacement»(ref-644705-S24926557032014072300000)
- Lower the vehicle.
- Evacuate and charge the A/C system. Refer to «Refrigerant Recovery and Recharging (Belt Driven Compressor)»(ref-644713-S28190511042014072300000)
- Recover the refrigerant from the A/C system. Refer to «Refrigerant Recovery and Recharging (Belt Driven Compressor)»(ref-644713-S28190511042014072300000)
- Using the GE 46246 Valve Core Tool, remove the valve core from the service port.
- Install the valve core to the service port.
- Using the GE 46246 Valve Core Tool, tighten the valve core to 11 N.m (97 lb in).
- Evacuate and recharge the A/C system. Refer to «Refrigerant Recovery and Recharging (Belt Driven Compressor)»(ref-644713-S28190511042014072300000)
- Leak test the fittings of the component using GE 50078 Electronic Leak Detector.

Air Conditioning Evaporator Replacement

- Disengage tension on the heater inlet hose clamp (1) at the engine using BO 38185 Hose Clamp Pliers.
- Remove the heater inlet hose (2) from the engine.
- Release the clip from the quick disconnect (1) and remove the heater inlet hose (2) from the heater core tube.
- Remove the heater inlet hose from the vehicle.
- Install heater inlet hose to the vehicle.
- Install the heater inlet hose (2) to the heater core.
- Install the heater inlet hose (2) to the engine.
- Engage tension on the heater inlet hose clamp (1) at the engine using BO 38185 Hose Clamp Pliers.

- Disengage tension on the heater outlet hose clamp (1) at the engine using BO 38185 Hose Clamp Pliers.
- Remove the heater outlet hose (2) from the engine.
- Release the clip from the quick disconnect (1) and remove the heater outlet hose (2) from the heater core tube.
- Remove the heater outlet hose from the vehicle.
- Install heater outlet hose to the vehicle.
- Install the heater outlet hose (2) to the heater core.
- Install the heater outlet hose (2) to the engine.
- Engage tension on the heater outlet hose clamp (1) at the engine using BO 38185 Hose Clamp Pliers.
