CAUTIONDo not drain the fuel into an open container. Never store the fuel in an open container due to the possibility of a fire or an explosion.

Note. Drain the fuel from the complete system, including injector nozzle(s), the fuel pump, all fuel pipes, and the fuel tank if a vehicle is to be stored for any appreciable length of time. Draining the fuel will prevent the formations of fuel system deposits. Disconnect the negative battery cable. Loosen the fuel tank filler pipe cap. Remove fuel using a suitable hand operated or air operated pump. Install the fuel tank filler pipe cap. Install the negative battery cable.

WARNINGProvide additional support when a vehicle is on a hoist: Before removing parts, support the opposite end. This helps prevent the vehicle from slipping off. Before removing major components, chain the vehicle frame to the hoist pads at the same end as the removal. This helps avoid a tip-off. Failure to follow these precautions could cause vehicle damage, serious personal injury, or death.
  1. Relieve the fuel system pressure. See «FUEL PRESSURE RELIEF»(ref-20799-S36080439072001010300000).
  2. Raise the vehicle and suitably support.
  3. Drain the fuel tank. See «FUEL TANK DRAINING»(ref-20799-S29510915472004021600000).
  4. Disconnect the fuel feed pipe (1) at the in-line fuel filter and return pipe (2) near the in-line fuel filter. (Scheme 6)
  5. Grasp both ends of the fuel feed pipe connection and twist 1/4 turn in each direction to loosen any dirt in quick connect fittings.
  6. Blow out dirt from quick connect fittings, using compressed air.
  7. Squeeze plastic tabs of male end connector of fuel filter.
  8. Pull connection apart.
  9. Repeat steps 5 - 8 for the other fitting.
  10. Disconnect the clamps (3) at the fuel fill hose (2) and vent hose (1) at the fuel tank (4). (Scheme 7)
  11. Disconnect the fuel sender (1) electrical connector. (Scheme 8)
  12. Remove the exhaust heat shield screws and reposition shield.
  13. Support the fuel tank (4) and remove the fuel tank retaining strap bolts (2).
  14. Lower the tank and disconnect the EVAP pipe.
  15. Inspect the connectors for dirt and damage. Clean or replace as required.

Note. If fuel pump has been installed, assure proper location of fuel sender pipes.

  1. Install fuel tank retaining straps (3) attaching bolts with the aid of an assistant to the fuel tank (4). (Scheme 8)
  2. Raise fuel tank and connect EVAP pipe. Tighten the fuel tank strap bolts to specification. See «TORQUE SPECIFICATIONS»(ref-20799-S10724329482001010300000).
  3. Install exhaust heat shield screws.
  4. Connect fuel sender electrical connector.
  5. Connect the clamps (3) at the fuel filler neck (2) and fill pipe vent pipe (1) to the fuel tank. (Scheme 7)
  6. Apply a few drops of clean engine oil to the male connector pipe ends.
  7. Push connectors together to cause the retaining tabs/fingers to snap into place.
  8. Pull on both ends of each connection to make sure connection is secure, once installed.
  9. Lower the vehicle.
  10. Install the negative battery cable.
  11. Add fuel and install fuel filler cap. Turn ignition switch to ON for 2 seconds. Turn the ignition switch to OFF for 5 seconds. Turn the ignition switch ON. Check for fuel leaks.

Note. Before attempting any On-Vehicle Service, place a dry chemical (Class B) fire extinguisher near work area.

  1. Relieve fuel system pressure. Refer to «FUEL PRESSURE RELIEF»(ref-20799-S36080439072001010300000) .
  2. Raise the vehicle.
  3. Remove fuel filter bracket mounting bolt.
  4. Grasp filter and one fuel pipe fitting. Twist quick-connect fitting 1/4 turn in each direction to loosen any dirt within fitting. Repeat for other fuel pipe fitting. Using compressed air, blow out dirt from quick-connect fittings at both ends of fuel filter. CAUTION: Safety glasses must be worn when using compressed air, as flying dirt particles may cause eye injury.
  5. Remove quick-connect fittings. Squeeze plastic tabs of male end connector and pull connection apart. Repeat for other fitting.
  6. Remove fuel filter.
CAUTIONTo reduce the risk of fire and personal injury, before installing a new filter, always apply a few drops of clean engine oil to both pipe ends of the filter. This will ensure proper reconnection and prevent a possible fuel leak. (During normal operation, the O-rings located in the female connector will swell and may prevent proper reconnection if not lubricated).
  1. Remove protective caps from new filter.
  2. Install new plastic connector retainers on filter inlet and outlet tubes.
  3. Install filter in retainer noting direction of flow indicated on filter. Install in same position as old filter.
  4. Install quick-connect fittings: Apply a few drops of clean engine oil to both pipe ends of the filter. Push connectors together to cause the retaining tabs/fingers to snap into place. Once, installed, pull on both ends of each connection to make sure connection is secure.
  5. Install fuel filter bracket mounting bolt.
  6. Tighten to 89 Lb. in. (10 N.m)
  7. Lower the vehicle.
  8. Tighten fuel filler cap.
  9. Turn ignition switch to ON position for 2 seconds, then to OFF for 5 seconds. Turn ignition to ON and check for fuel leaks.

Tools Required

  2. J 39765, Fuel Sender Lock Nut Wrench
  1. Remove fuel tank. See «FUEL TANK»(ref-20799-S32736674802004021600000).
  2. Remove the locking nut using J 39765 by turning counterclockwise.
  3. Remove modular fuel sender assembly (1) from the fuel tank (4). (Scheme 8)
  4. Remove fuel sender seal (lip). Slide the fuel sender lip seal downward, past the reservoir and carefully over the float arm assembly.
  5. Discard the fuel sender lip seal.
  6. Carefully discard the reservoir fuel into an approved container.

Note. Lip seal should be carefully positioned over the float arm assembly, moved up over the reservoir and half way up the guide posts.

  1. Install new lip seal on modular fuel sender assembly. Always use a new lip seal when servicing modular fuel sender unit.
  2. Lightly lubricate the inside diameter of the lip seal with clean engine oil.
  3. Install modular fuel sender (1) assembly into the fuel tank (4). (Scheme 8) Seat lip seal into tank opening.
  4. Align arrow on top of the fuel sender cover to arrow on the fuel tank.
  5. Slowly apply pressure to the top of the spring loaded sender until the lip seal is flush between the fuel tank and the fuel sender cover. Tighten the fuel sending unit locking nut and tighten locking nut to specification. See «TORQUE SPECIFICATIONS»(ref-20799-S10724329482001010300000).
  6. Be sure that the lip seal provides a snug seal between the modular unit and the fuel tank.
  7. Install the fuel tank. See «FUEL TANK»(ref-20799-S32736674802004021600000).

Turn ignition switch to OFF position. Disconnect electrical connector from TP sensor. Remove TP sensor retaining screws. Remove TP sensor from throttle body.

With throttle valve in closed position, install TP sensor on throttle body. Ensure TP sensor lever engages with drive lever on throttle shaft. Install retaining screws and electrical connection. TP sensor is self-zeroing and is not adjustable.
