Safety precautions
To reduce the risk of personal injury and/or damage to the fuel injection and ignition system, always observe the following
- Always switch off ignition before disconnecting or connecting lines of the fuel injection and ignition system, including test leads.
- If engine is to be cranked at starting RPM without starting (e.g. for compression testing), remove fuse 28 from the fuse carrier and disconnect connectors from ignition coils with assembly tool T10118.
- During some of the tests, a fault may be recognized and stored by the control module. At the end of all tests and repairs, the fault memory should be checked and, if necessary, erased.
- Always switch ignition off before cleaning engine.
- Always witch off the ignition before connecting or disconnecting the battery or the engine control module may be damaged.
| WARNING | The fuel system is under pressure. Place a cloth around the connection before opening the system. Then relieve pressure by carefully loosening the connection. |
Note the following if testers and measuring instruments have to be used during a road test
| CAUTION | To avoid risk of accident, observe the following precautions when using test instruments while road testing the vehicle: Audi TT Coupe: To read measured value blocks, use only the vehicle diagnostic, testing and information system VAS 5051 A or the vehicle diagnostic and information system VAS 5052. Test equipment must always be secured on the rear seat and operated from that position by a second person. Due to the limited space available, the front passenger's seat is to be moved forward as far as it will go and the engaged backrest folded forward as far as it will go with the backrest adjuster handwheel. Do not operated the release lever to tilt the backrest forward. Audi TT Roadster: In the Audi TT Roadster, only use the vehicle diagnostic and information system VAS 5052 with the passenger's airbag deactivated. Deactivate the front passenger's airbag via the key switch in the glove box or the self-diagnosis Refer to 01 ON BOARD DIAGNOSTIC (OBD) ; Adaptation Reactivate the front passenger's airbag upon completion of work. |
Rules for cleanliness
When working on the fuel supply/injection system, pay careful attention to the following 6 cleanliness rules
- Thoroughly clean all unions and adjacent areas before disconnecting.
- Place removed parts on a clean surface and cover. Use lint-free cloths.
- Carefully cover or seal open components if repairs cannot be carried out immediately.
- Install clean components: Remove replacement parts from packaging immediately prior to installation. Do not use parts that have been stored loose (e.g. in tool boxes etc.).
- When the system is open: Do not work with compressed air if this can be avoided. Do not move vehicle unless absolutely necessary.
- Separated electrical connectors: Protect from dirt and moisture. Make sure connections are dry when re-connecting.

Note. Replace all cable ties which are opened or cut open when removing the engine. Reinstall the cable ties in the same position when installing the engine.

Special tools and equipment required

- Test box V.A.G 1598/31
Note. The test box VAG1598/31 is designed in such a way to be connected simultaneously to the engine control module wiring harness and to the engine control module. This has the advantage that the electronic engine control system remains fully functional when the test box is connected (for example, for measuring signals when the engine is running). Whether the engine control module has to be connected to the test box or not is described in the respective test procedures. Always use adapter set V.A.G 1594 A to connect test equipment (e.g. voltage tester - V.A.G 1527 B, multimeter V.A.G 1526 A, etc.).
Work sequence
- Remove engine control module. Refer to «Engine control module, removing and installing»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe__engine-control-module-removing-and-installing) .
Note. If the test box V.A.G 1598/31 only needs to be attached to the 81-pin connector, the protective housing for the engine control module does not need to be removed

Engine control module, removing and installing
The protective housing has to be removed before the 60-pin connector can be disconnected from the control module (e.g. to connect the test box or replace the engine control module).

- Switch off ignition and remove ignition key.

- Use screwdriver to pry off covers at wiper arms (arrows) and unscrew hex nuts.

Installing
Installation is performed in the reverse order of removal. After the installation of a new engine control module, perform the following operations
- Activate engine control module in "Guided Fault Finding" under diagnosis option "Replace engine control module".
Note. For this purpose, use the vehicle diagnostic, testing and information system VAS 5051 A.

Note. The fuel pressure regulator regulates the fuel pressure according to the intake manifold pressure. The pressure drop at the injectors remains constant for each engine speed and load range.

- Reinstall fuse 28 for Transfer Fuel Pump (FP) -G6- (pre-supply pump) in fuse carrier.
- Start engine and run at idling speed.
- Measure fuel pressure
Specification: approx. 3.5 bar

Fuel pressure must increase to approx. 4.0 bar
- Switch off ignition.
- Check for leaks and residual pressure by watching drop in pressure on pressure gauge.
After 10 minutes pressure must still be at least 3.0 bar
If the residual pressure drops below 3.0 bar
- Start engine and run at idling speed.

- Allow pressure to build up, then switch off ignition. Simultaneously, close cut-off valve of pressure gauge V.A.G 1318 (lever perpendicular to direction of flow - arrow-)
- Observe pressure drop on pressure gauge.
If the pressure now does not drop
- Check fuel pump non-return valve.
If the pressure drops again
- Open cut-off valve on pressure gauge (lever points in direction of flow).
- Start engine and run at idling speed.
- Allow pressure to build up, then switch off ignition. Simultaneously, tightly clamp off return hose (with blue marking).
If the pressure now does not drop
- Replace fuel pressure regulator.
If the pressure drops again
- Check line connections, O-rings on fuel rail and injectors for leaks.
- Check pressure gauge for leaks.
Note. Before removing the pressure gauge, release the fuel pressure by opening the cut-off valve. Hold a container under the connection.

Fuel injectors, removing and installing
Removing
- Remove intake manifold. Refer to «Intake manifold, removing and installing»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe) .
| WARNING | The fuel system is under pressure! Place a cloth around the connection point before opening the system. Then carefully loosen the connection to relieve pressure. |
- Disconnect fuel supply line -1- and fuel return line -2- by pressing release tabs.
- Remove fuel rail together with injectors. Refer to «Fuel rail with injectors, disassembling and assembling»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe) . Fuel hoses remain connected.
- Pull off retaining clip and remove injector.
Note. The fuel hoses must be disconnected before replacing the fuel rail.
Installing
Installation is performed in reverse order of removal. Note the following
- Replace O-rings at all opened connections. (When replacing front O-ring, ensure that plastic cap is not removed from injector head. O-ring must be pulled off over plastic cap).
- Lubricate O-rings with clean engine oil.
- Make sure injectors are installed in correct position.
- Make sure retaining clips are properly connected.
- Position fuel rail with secured injectors on intake manifold and press evenly into place.

Requirements

Work sequence
- Remove intake manifold. Refer to «Intake manifold, removing and installing»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe) .
- Remove fuel rail together with injectors. Refer to «Fuel rail with injectors, disassembling and assembling»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe) . Fuel hoses remain connected.
Checking for leaks
- Open cover of fuse carrier and remove fuse 28 for Fuel pump -G6- (pre-supply pump).
- Connect remote control V.A.G 1348/3 A with adapter cable V.A.G 1348/3-2 to contact 28a for fuel pump and to positive (+) battery terminal.
- Connect battery cable Ground cable.
- Activate remote control V.A.G 1348/3 A. Fuel pump must run.
- Visually check fuel injectors for leaks.
When fuel pump is running, no more than 1 to 2 drops per minute should escape from any one injector.
If fuel loss is greater
- Replace faulty injector. Refer to «Fuel injectors, removing and installing»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe__fuel-injectors-removing-and-installing) .
Checking injection quantity
- Connect test box V.A.G 1598/31 to wiring harness for engine control module. Refer to «Wiring and component check on engine control module with test box VAG1598/31»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe__wiring-and-component-check-on-engine) . Engine control module is not connected.
- Use leads from adapter set V.A.G 1594 A to bridge contacts 1 and 65 at test box.
Scheme 68
- Disconnect electrical connectors for fuel injectors by pressing retaining tab in direction of arrow.
- Place a fuel injector in measuring glass of injection rate tester V.A.G 1602.
Scheme 69
- Connect one contact of fuel injector to engine Ground using test lead and alligator clamp from adapter set V.A.G 1594 A.
- Connect second contact of fuel injector to remote control V.A.G 1348/3 A with adapter cable V.A.G 1348/3-2.
- Connect alligator clamp to positive (+) battery terminal.
- Use leads from adapter set V.A.G 1594 A to bridge contacts 1 and 65 at test box.
- If necessary, connect battery Ground cable.
- Switch ignition on.
Fuel pump should run
- Activate remote control VAG1348/3 A for 30 seconds.
- Perform test for all injectors using a new glass each time.
Note. When checking the injection quantity, also check the spray pattern. The spray pattern should be the same for all the injectors.
- Once all 6 injectors have been actuated, place measuring glasses on a level surface.
- Specification: 128 to 140 ml for each injector
If measured values for one or more injectors are outside specification
- Stop fuel pump (switch off ignition) and replace faulty injector. Refer to «Fuel injectors, removing and installing»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe__fuel-injectors-removing-and-installing) .
If measured values for all the injectors are outside specification
- Check fuel pressure. Refer to «Fuel system pressure, pressure regulator and holding pressure, checking»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe) .
- Install injectors with fuel rail. Refer to «Fuel rail with injectors, disassembling and assembling»(/audi/tt/8n-2003-2006/remont/ignition-system/#32l-v6-4v-fuel-injection-ignition-engine-codes-bhe) .

General notes
- Switch off the ignition before connecting or disconnecting the battery, otherwise the engine control module may be damaged.
- A voltage of at least 12.7 V is necessary for satisfactory functioning of the electrical components.
- During some of the tests, a malfunction may be recognized and stored by the control module. At the end of all tests and repairs, the fault memory should be checked and, erased.
- If the engine starts and then stops after malfunction search, repair or tests on components, because the immobilizer is blocking the engine control module. The fault memory must then be checked and, if necessary, the control module adapted.
To prevent injuries to persons and/or damage to the fuel injection and ignition system, observe the following
- Do not touch or disconnect ignition wiring when the engine is running or at starting speed.
- The ignition must be switched off before connecting or disconnecting ignition system wiring. This also applies to high-voltage cables and measuring instrument leads.
- During some of the tests, a malfunction may be recognized and stored by the control module. At the end of all tests and repairs, the fault memory should be checked and, erased.
- Always switch off the ignition before washing the engine.
