Safety precautions

CAUTIONFuel system is under pressure! Before opening system, place clean rags around the connection. Then release pressure by carefully loosening the connection. Vehicles with FSI engine: The engine section of the fuel system, after high pressure pump, is under extremely high pressure! When working on engine or fuel injection system, pressure must be relieved to residual pressure before opening high pressure components --> 24 - FUEL INJECTION SYSTEM for 3.2 V6 4V FUEL INJECTION IGNITION, ENGINE CODE(S): BKH 24 - MULTIPORT FUEL INJECTION (MFI) for 4.2 LITER V8 4V FUEL INJECTION AND IGNITION, ENGINE CODE(S): BVJ 24 - MULTIPORT FUEL INJECTION (MFI) for 4.2 LITER V8 5V FUEL INJECTION AND IGNITION, ENGINE CODE(S): BAT, BNK 24 - MULTIPORT FUEL INJECTION (MFI) for 5.2 LITER 10-CYL. 4V FUEL INJECTION IGNITION, ENGINE CODE(S): BXA .

The following steps should be taken before beginning work on fuel supply system

CAUTIONPlace lighters, as well as lighters of others in the area, out of reach. The lighter can ignite fuel vapors.
CAUTIONObserve safety precautions when disconnecting the battery --> 27 - STARTER, GENERATOR, CRUISE CONTROL .
  1. Open fuel filler flap briefly and then close again.

When removing and installing components from full or partially full fuel tanks, the following must be observed

  1. The fuel tank may only be partially full. How much fuel can remain in the fuel tank may be read in respective work description. Empty fuel tank if necessary --> «Fuel tank, emptying»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system__fuel-tank-emptying) .
  2. Before starting work, switch on exhaust extraction system and place an extraction hose close to the installation opening of fuel tank to extract escaping fuel fumes. If no exhaust extraction system is available, a radial fan (as long as motor is not in air flow) with a displacement greater than 15 m 3 /h can be used.
  3. Prevent fuel from contacting skin! Wear fuel-resistant gloves!

Note the following when removing and installing fuel tank

  1. Fuel tank must be empty for weight reasons. Empty fuel tank if necessary --> «Fuel tank, emptying»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system__fuel-tank-emptying) .

Rules for cleanliness

When working on the fuel supply/injection system, pay careful attention to the following rules of cleanliness

  1. Thoroughly clean all connections and the surrounding area before disconnecting.
  2. Place parts that have been removed on a clean surface and cover them. Do not use fluffy cloths!
  3. Carefully cover over opened components or seal, if repairs are not performed immediately.
  4. Only install clean components: Only unpack replacement parts immediately prior to installation. Do not use parts that have been stored unpackaged (e.g. in tool boxes etc.).
  1. When system is open: Do not work with compressed air. Do not move vehicle unless absolutely necessary.

  2. First, engage contact - 3 - of Ground (GND) connection into securing opening on fuel tank - 4 - and then press in spacer bushing - 5 -.
  3. Ensure connector of Ground (GND) connection - 1 - fits securely at metal ring - 2 - of fuel filler tube.
CAUTIONAfter installing, check electrical connection of metal ring at fuel filler tube to a blank portion of chassis using Ohm meter: Specified value: approx. 0 ohms.

Fuel tank, emptying

A - Emptying a fuel tank more than 1 / 4 filled --> A - Emptying a fuel tank more than 1/4 filled .

B - Emptying a fuel tank less than 1 / 4 filled --> B - Emptying a fuel tank less than 1/4 filled .

  1. Remove cone piece - 2 - from Fuel Extraction Unit VAS 5190 shaft piece - 1 -.
  2. Using insulating tape, apply a mark - arrow - on hose at length - a - = 1,365 mm from end of suction hose.

  1. Remove fuel filler cap from fuel filler tube.
  2. Attach shaft piece - 1 - of Fuel Extraction Unit VAS 5190 to fuel filler tube of fuel tank.
  3. Slide suction hose as far into fuel tank until mark applied earlier - arrow - stands on shaft piece.
  4. Empty fuel tank as much as possible via fuel filler tube.
  1. Carefully pull out suction hose.
  2. Remove fuel delivery unit --> «Fuel delivery unit, removing and installing»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system__fuel-delivery-unit-removing-and-installing) .
  3. Extract residual fuel in right chamber of fuel tank through opening of fuel filler tube.
  4. Push hose into left chamber of fuel tank and extract residual fuel.

Note. If using a siphoning device without shaft piece, proceed principally in the same manner. In this case, apply a mark - arrow - using insulating tape on hose at length - a - = 1300 mm from end of suction hose - 1 -. The suction hose is inserted correctly when the marking applied earlier stands opposite the lip of fuel filler tube. If the hose can only be inserted with difficulty, coat it thinly with engine oil. Never use lubricants containing silicon.

B - Emptying a fuel tank less than 1/4 filled

  1. Remove fuel delivery unit --> «Fuel delivery unit, removing and installing»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system__fuel-delivery-unit-removing-and-installing) .
  2. Extract fuel in right chamber of fuel tank through opening of fuel filler tube.
  3. Push hose into left chamber of fuel tank and extract residual fuel.

  2. Secure EVAP canister by hand-tightening unfastened bolts.

  2. Unclip vent line from bracket.

CAUTIONBefore removing the subframe bolts, secure the vehicle against tipping over (e.g. load the luggage compartment with approx. 50 kg).
  1. Remove rear axle --> «42 - REAR SUSPENSION»(/audi/a6/6-2004-2008/remont/axle-shafts/#suspension-wheels-steering) .
CAUTIONFuel system is under pressure! Before opening system, place clean rags around the connection. Then release pressure by carefully loosening the connection.

  1. Separate fuel line - 1 - and right vent line - 2 - from fuel tank, by pressing release buttons.
  2. Place Engine/transmission jack V.A.G 1383 A under fuel tank for support.

  2. Lower fuel tank with Engine/transmission jack V.A.G 1383 A , thereby guiding it by hand.

Installing

  1. Tightening torques --> «Fuel tank with attachments, assembly overview»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system) .

Installation is in reverse order of removal, note the following

  1. Make sure fuel and vent lines are properly clipped to fuel tank.
  1. Check if Ground (GND) wiring on both connections show signs of oxidation. If necessary, remove.
  2. Check installation position of Ground (GND) connection
  1. The connector - 1 - must be securely attached to metal ring - 2 -.
  2. The contact - 3 - must be attached into fuel tank - 4 - and be secured with spacer bushing - 5 -.
  1. Position fuel tank with mounting straps and carrier plate to vehicle floor using Engine/transmission jack V.A.G 1383 A.
  2. Make sure fuel tank is positioned so that the filler tube can be correctly guided into opening of the body.
  3. Fasten mounting straps and carrier plate - 1 to 9 -.
  1. Fasten fuel filler tube with Ground (GND) connection - arrows -.
CAUTIONAfter installing, check electrical connection of metal ring at fuel filler tube to a blank portion of chassis using Ohm meter: Specified value: approx. 0 ohms.
  1. Secure vent lines - 1 - and - 2 - to fuel filler tube.
  2. Install rear axle --> «42 - REAR SUSPENSION»(/audi/a6/6-2004-2008/remont/axle-shafts/#suspension-wheels-steering) .

Vehicles with all wheel drive

  1.   1. Connect Remote Control V.A.G 1348/3A with Adapter Cable V.A.G 1348/3-2 with an adapter cable from Connector Test Set V.A.G 1594C at terminal - 1 -.
  2. Connect contact - 5 - to vehicle ground (GND) using a jumper cable from the connector test set V.A.G 1594C.
  3. Connect alligator clip to battery "+".
  4. Press the switch on the remote control.
  1. Running noise of pump must be audible.

Note. Fuel Pump (FP) runs quietly. Avoid surrounding noises while testing the fuel pump.

If no operating noise can be heard

  1. Remove fuel delivery unit --> «Fuel delivery unit, removing and installing»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system__fuel-delivery-unit-removing-and-installing) .
  2. Check if the electrical wiring between the flange and fuel pump is connected and has continuity.

If no malfunction is detected in wires, Fuel Pump (FP) is faulty - replace fuel pump.

Work procedure

  3. Ignition switched off.

  1. Start engine.

  4. Close off the opening of the fuel filler tube with a clean piece of foam to prevent dirt from falling in.
  1. Remove right rear wheel.

  3. Pull vent line - 2 - off from fuel filler tube by pressing the release buttons.

  1. Unfasten the bolts - arrows - for fuel filler tube.
  1. Remove right rear cover - 1 - on bottom of vehicle floor.
CAUTIONFor weight reasons, fuel tank must be empty when lowering.
  1. Loosen bolts - 1, 2, 3, 4, 8, 9 - a maximum of 8 turns.
  2. Remove bolts - 5, 6, 7 -.

  2. Unbolt cover for right locking flange - arrows -.

  1. Remove fuel delivery unit.

Note. When removing fuel delivery unit, be sure not to bend floater arm of Fuel Level Sensor G. Be aware that fuel is still in the fuel delivery unit.

Installing

Installation is in reverse order of removal, noting the following

Note. Always replace seal and union nut. When inserting fuel delivery unit, be sure not to bend floater arm of fuel level sensor G. Ensure fuel hoses are seated securely.

  1. Insert fuel delivery unit into fuel tank with locking flange set aside.
  2. Attach fuel delivery line - 3 -.
  3. Push suction jet pipe - 1 - onto suction jet pump until it engages audibly.
  4. Connect electrical connector - 2 - for Fuel Level Sensor 2 G169.

Make sure fuel hoses are routed correctly

  1. Install new locking flange seal dry.

The fuel tank in a vehicle with all-wheel drive is divided into a left and right chamber. To move the volume of fuel from the left fuel tank chamber - 3 - to right baffle housing of fuel delivery unit - 2 - , a suction jet pump - 1 - is utilized.

Function of suction jet pump

Function of the suction jet pump is based on a simple physical principle: A suction jet from the electrical fuel pump is compressed by a nozzle in the suction jet pump and is thereby accelerated. This acceleration causes the surrounding fuel to be drawn in and be forced to the baffle housing of the fuel delivery unit.

Malfunctions of faulty suction jet pump

CAUTIONIf suction jet pump is faulty, the vehicle can stop running due to lack of fuel, though the fuel tank is up to 1 / 4 filled.

If suction jet pump does not function, up to 20 liters of fuel (up to approx. 1 / 4 tank) remain in left chamber of fuel tank, because it can not be extracted by fuel delivery unit.

If vehicle stops running, although fuel tank is approx. 1 / 4 filled, proceed as follows

  1. Check fuel pump --> «Fuel pump electrical, checking»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system) .

If fuel pump is OK, but no fuel is supplied

  1. Fill fuel tank with approx. 5 liters of fuel.
  2. Start engine.

If engine starts now

  1. Remove right union nut using Ring nut spanner T40068.

Note. When union nut is loosened, plastic catch on threaded ring breaks off - ignore.

  1. Pull right locking flange of fuel delivery unit out of opening in fuel tank and set aside with lines still connected.
  2. Through opening in the fuel tank, disconnect electrical harness connector - 2 - for Fuel Level Sensor 2 G169.
  3. Disconnect suction jet pipe - 1 - to suction jet pump by pressing release button.
  4. Disengage fuel delivery line - 3 -.
  1. Remove cover for left locking flange - arrows -.
  1. Remove left union nut using Ring nut spanner T40068.

Note. When union nut is loosened, plastic catch on threaded ring breaks off - ignore.

  1. Carefully pull Fuel Level Sensor 2 G169 - 1 - with suction jet pump - 2 - toward left and out of fuel tank opening.

Note. When removing, be sure not to bend floater arm of Fuel Level Sensor 2 G169.

Installing

  1. Clip suction jet pump to locking flange so that it is audibly engaged.

  1. Push suction jet pump with lines at left side of vehicle into fuel tank opening.

  1. The fuel supply line - 1 - must be routed between guide tube - 4 - and supports - 2 - for fuel return line. Also, it must be routed around outside of guide tube - 3 -.
  1. Insert guide tubes - 3 - and - 4 - of locking flange into guide holes - arrows - of fuel delivery unit.

Note. To improve clarity, the fuel delivery unit is shown without the fuel tank.

  1. Install new locking flange seal dry.
  2. Press locking flange down against spring pressure and bring it into installation position.
  1. Tab - 2 - on locking flange must lie between tabs - 1 - and - 3 - on threaded ring.

Leak detection system

Function

The leak detection system recognizes leaks in the complete fuel system, including the fuel tank, EVAP canister and Evaporative Emission (EVAP) Canister Purge Regulator Valve N80.

On the mechanical side, the leak detection system consists mainly of a vacuum-driven diaphragm pump, that is equipped with a reed contact on the actuation rod of the pump diaphragm. The pump is supplied with vacuum by the mechanical vacuum pump.

  1. When leak detection is activated, the diaphragm pump pumps fuel system up to 20 to 30 mbar. The pump diaphragm is then moved out so that the reed contact at the operating rod remains in the "open" position.
  2. During leak diagnosis, the reed contact is monitored to check if it remains open within 15 seconds. This indicates system is sealed.
  3. If pressure falls (indicating a leak), the diaphragm moves back and reed contact closes.
  4. If reed contact closes within 15 seconds of leak detection time, a further test is performed: In this case the diaphragm pump pumps 4 times again. The engine control module (ECM) measures the time for each of the 4 pumps until reed contact is closed again. From that, the control module can recognize a "small leak" (smaller than 1 mm in diameter) or a "large leak".

The leak detection is activated automatically, shortly after each cold start (under 35° C) and a drive faster than 10 km/h. In case a fault is detected, a DTC will be stored to memory. The Malfunction Indicator Lamp (MIL) in instrument cluster lights up if the malfunction is recognized for 2 subsequent starts. Leak diagnosis can also be activated using Vehicle Diagnosis, Testing and Information System VAS 5051 --> Diagnostic leak test, performing .

Automatic leak detection system

With engine running, the engine control module may perform a leak diagnosis at specific intervals.

It can be determined if an automatic leak diagnosis was recently performed by using Vehicle Diagnosis, Testing and Information System VAS 5051 in measured value block 071 --> Diagnostic leak test, performing .

Removing

  1. Remove drivers side lower instrument panel cover --> «68 - INTERIOR EQUIPMENT»(/audi/a6/6-2004-2008/remont/gauges-instrument-panels/#body-interior) .

  1. Disconnect electrical connector - 2 -.
  2. Remove bolts - 1 - and - 3 -.
  3. Remove accelerator pedal module.

Installing

  1. Tightening torque --> «Accelerator pedal module, assembly overview»(/audi/a6/6-2004-2008/remont/fuel-system/#fuel-supply-system) .

Installation is in reverse order of removal, note the following

  1. Install drivers side lower instrument panel cover --> «68 - INTERIOR EQUIPMENT»(/audi/a6/6-2004-2008/remont/gauges-instrument-panels/#body-interior) .

Vehicles with automatic transmission

If the throttle position sensor or engine control module are replaced in vehicles with automatic transmission, the kick-down function must be adapted --> Adapting kick-down function after replacing throttle position sensor or engine control module .

Special tools, testers and auxiliary items required

  1. Vehicle diagnostic, testing, and information system VAS 5051 (VAS 5051 B version shown as example only)

Work procedure

  1. Vehicle Diagnosis, Testing and Information System VAS 5051 connected with Diagnostic Cable VAS 5051/5A , Vehicle Self-Diagnosis selected.
  2. No faults in DTC memory.
  3. Engine not running, ignition switched on.

  1. Tap "On Board Diagnostic" in selection - 1 - and activate by tapping --> button.

  1. Tap "01 - Engine Electronics" vehicle system in selection - 1 - and activate by tapping --> button.

  1. Tap "006 - Basic Setting" function in selection - 1 - and activate by pressing --> button.

  1. In button field - 1 - , press buttons 6 3 for "display group 063" and confirm entry by pressing Q button.
  2. Activate basic setting by pressing Activate button - A -.

  1. Check indication in display fields - 3 - and - 4 -.
  2. After display "Activate kick-down" appears, depress gas pedal all the way down beyond kick-down point and hold it there.

Note. "ERROR" could be displayed e.g. if the accelerator pedal is not immediately depressed after prompting the VAS 5051 or if the accelerator pedal is released during adaptation, even though adaptation had not been completed. Exit the function "006 - Basic setting" by pressing <-- button and perform adaptation again.

  1. End function "006 - Basic setting" by pressing <-- button.
  2. Select "022 - End output" function in selection.
  3. Turn ignition off and disconnect Data Link Connector (DLC).
