Perform the following steps before starting to work on the fuel supply system

- Open fuel filler cap briefly, then close it again.

Rules for cleanliness
When working on the fuel supply/injection system, pay careful attention to the following "basic rules"
- Thoroughly clean all unions and the adjacent areas before disconnecting.
- Place parts that have been removed on a clean surface and cover. Do not use fluffy cloths!
- Carefully cover opened components or seal, if the repair cannot be carried out immediately.
- Only install clean components: Only unpack replacement parts immediately prior to installation. Do not use parts that have been stored loose (e.g. in tool boxes etc.).
- When the system is open: Do not work with compressed air. Do not move vehicle unless absolutely necessary.

- Detach tapered adapter -2- from shaft end -1- of VAS 5190.
- Make a mark -arrow- on hose at distance a = 1465 mm from end of drain hose using insulating tape.
- Remove filler cap from fuel tank filler neck.
- Fit shaft end -1- of fuel extractor VAS 5190 onto fuel tank filler neck.
- Push drain hose into fuel tank until marking on drain hose -arrow- coincides with shaft end. NOTE: The procedure when using a fuel extractor without shaft end is basically the same. In this case make a mark on drain hose at distance a = 1400 mm from end of drain hose using insulating tape. The drain hose is fitted properly when marking on drain hose -arrow- coincides with rim of filler neck. If the hose does not go in easily, lubricate lightly with engine oil. Do not use silicone lubricant.
- Drain tank as far as possible via fuel filler neck.
- Carefully pull out drain hose.

- Press rubber cup through to the inside.

- Disconnect fuel supply hose -1- from fuel filter (press release button) and catch escaping fuel.
- Disconnect ventilation line -2- (press release button).

- Unscrew bolt -1- from tank filler neck.
- Unscrew EVAP canister cover at bottom of spare tire well (arrows).
- Remove ventilation lines -1- and -2-. To remove, press release ring -3- in direction of arrow -A- and pull off ventilation line -B-.
- Unclip ventilation lines at top from bracket (arrow).
- Position engine/transmission hoist VAG 1383 A below vehicle to support tank. WARNING: The fuel tank must be empty when it is removed from the vehicle in order to reduce weight.
- Take out bolts -1 through 7-.
- Lower fuel tank with VAG 1383 A.
Installing
Install in reverse sequence; note the following points
Note. Secure all hose connections with the correct hose clamps (same as original equipment)

- Check that supply pipe, return pipe and ventilation line are clipped onto fuel tank -arrows-.
- Check the ground wiring at both ends for traces of oxidation. Remove any traces of oxidation if necessary.
- Check position of ground connection: Make sure connector -3- is seated properly on metal ring -2-. The contact tab -1- must be hooked onto the fuel tank -4-.
- Position fuel tank on underside of vehicle using engine/transmission jack VAG 1383 A.
- Secure fuel tank by first tightening bolts at points -2- and -5-, then at the remaining points (23 Nm).

Test sequence
- Open fuse box cover on the left side of the instrument panel.
- Pull Fuse in fuse holder -S228- off plug-in position 28 of fuse carrier (left row, 5th large fuse from the top).
- Connect remote control VAG 1348/3A with adapter cable VAG 1348/3-2 to right-hand fuse socket terminal of fuse in fuse holder -S228- (plug-in position No. 28).
- Connect clamp to vehicle battery (+).
- Press remote control switch. Pump should start running (audible when standing close to fuel tank).
Note. The fuel pump runs very quietly. Where possible, avoid noisy surroundings for this test.
If pump does not start running
- Detach trim in luggage compartment.
- Fold down rear right seat backrest if necessary.
- Remove 1/3 backrest, left. See «LEFT 1/3 BACKREST, REMOVING AND INSTALLING»(/audi/a4/b6-2000-2006/remont/seats/#seats-frames-except-cabriolet) .
- Remove left side trim of luggage compartment and protective pan. See «SIDE LUGGAGE COMPARTMENT TRIM, ASSEMBLY OVERVIEW»(/audi/a4/b6-2000-2006/remont/gauges-instrument-panels/#interior-trim-except-cabriolet__side-luggage-compartment-trim-assembly-overview) .
- Detach cover for flange -arrows-.
- Disengage and remove electrical harness connector -1-.
- Connect multimeter (voltage range) between contacts 1 and 4 of connector.
- Press remote control switch. Specification: approx. battery voltage If the specified value is not reached
- Repair open circuit in wiring according to wiring diagram.
If the specification is obtained, even though the fuel pump did not run
- Remove fuel delivery unit, see «FUEL DELIVERY UNIT, REMOVING AND INSTALLING»(/audi/a4/b6-2000-2006/remont/fuel-system/#fuel-supply) .
- Check that electrical wires between flange and fuel pump are connected and test for continuity.
If no fault is detected in the wires, fuel pump is malfunctioning. Replace fuel delivery unit.

- With ignition switched off, disconnect battery ground strap.
- Detach trim in luggage compartment.
- Fold down rear right seat backrest if necessary.

- Detach cover for flange -arrows-.
- Disengage and remove electrical harness connector -1-.
- Disconnect electrical harness connector -2- and set it aside. WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Mark fuel supply pipe -1- and fuel return pipe -2- and disconnect (press release tabs).
Scheme 9
- In addition, disconnect breather line to fuel filter at locking flange. WARNING: The fuel tank must not be more than 3/4 full when removing the fuel delivery unit.
- Unscrew union nut using wrench 3217.
- Carefully pull fuel delivery unit a short distance out of fuel tank opening together with seal.
- Move flange slightly to one side with fuel delivery unit still located in fuel tank.
- Reach into gap between flange and opening in fuel tank and release suction jet pump -1-. NOTE: The fuel tank is shown in partial section.
- Lift suction jet pump -1- with suction jet pipe -2- connected.
- Disconnect suction jet pipe from suction jet pump (press release tab).
- Remove suction jet pump.
- Take out fuel delivery unit.
Install in reverse sequence; note the following points
- Attach suction jet pipe -2- to suction jet pump connection -1-.
- Fit fuel delivery unit in fuel tank.
- Clip suction jet pump -1- onto fuel delivery unit. To do this reach into gap between flange and opening in fuel tank. The suction jet pump should engage with an audible click.
- Fit new seal for flange in fuel tank opening (seal should be dry).
- Note installation position of fuel delivery unit: Marking on flange -2- must coincide with marking on fuel tank -1-.
- Tighten union nut on flange to 80 Nm.
- Install fuel supply pipe -1- and fuel return pipe -2- (as marked on removal).
Vehicles with 4-cylinder Turbo engine
- In addition, install breather line to fuel filter at locking flange.
- Connect all electrical harness connectors.

- Connect connector tabs of wiring and check they have engaged properly.

Fuel Tank Lock Switch -F314
The Fuel Tank Lock Switch -F314- consists of a reed contact on the fuel filler tube and a fuel filler cap with an embedded magnet.
If the fuel filler cap is not fully bolted on, the reed contact switches and triggers an indication on the display in instrument cluster.

- Replace Fuel Tank Lock Switch -F314- (arrow), to do this, unclip switch and electrical wire to fuel filler tube and reclip them afterward.

- Remove filler cap from fuel tank filler neck.
- Fit shaft end -1- of fuel extractor VAS 5190 onto fuel tank filler neck.
- Push drain hose into fuel tank until marking on drain hose - arrow- coincides with shaft end. NOTE: The procedure when using a fuel extractor without shaft end is basically the same. In this case make a mark on drain hose at distance a = 1400 mm from end of drain hose using insulating tape. The drain hose is fitted properly when marking on drain hose -arrow- coincides with rim of filler neck. If the hose does not go in easily, lubricate lightly with engine oil. Do not use silicone lubricant.
- Drain tank as far as possible via fuel filler neck.

- Disconnect ventilation line -2- from fuel filler neck (press release tabs).
- Unscrew bolt -1- from tank filler neck.
- Unscrew EVAP canister cover at bottom of spare tire well (arrows).
- Remove ventilation lines -1- and -2-. To remove, press release ring -3- in direction of arrow -A- and pull off ventilation line -B-.
- Unclip ventilation lines at top from bracket (arrow).
- Position engine/transmission hoist VAG 1383 A below vehicle to support tank. WARNING: The fuel tank must be empty when it is removed from the vehicle in order to reduce weight.
- Take out bolts -1 through 7-.
- Lower fuel tank with VAG 1383 A.
Install in reverse sequence; note the following points

- Check that supply pipe, return pipe, breather pipe and vent pipe are clipped onto fuel tank -arrows-.
- Check the ground wiring at both ends for traces of oxidation. Remove any traces of oxidation if necessary.
- Check position of ground connection: Make sure connector -4- is connected securely on metal ring -3-. The contact tab -1- must be hooked onto the fuel tank -5- and secured via spacer sleeve -2-.
- Position fuel tank on underside of vehicle using engine/transmission jack VAG 1383 A.
- Secure fuel tank by first tightening bolts at points -2- and -5- then at the remaining points (23 Nm). CAUTION: After installation, use an ohmmeter to check the electrical connection between the metal ring on the fuel filler neck and a bare metal part on the body. Specification: approx. 0 ohms

- Press remote control switch. Pump should start running (audible when standing close to fuel tank).
Note. The fuel pump runs very quietly. Where possible, avoid noisy surroundings for this test.

- Detach trim in luggage compartment.
- Fold down rear right seat backrest if necessary.

- Disengage and remove electrical harness connector -1-.
- Connect multimeter (voltage range) between contacts 1 and 4 of connector.

If specification is not reached
- Repair open circuit in wiring according to wiring diagram.
If the specification is obtained, even though the fuel pump did not run

- Check that electrical wires between flange and fuel pump are connected and test for continuity.

- Remove suction jet pump.
- Take out fuel delivery unit.

- Fit fuel delivery unit in fuel tank.
- Clip suction jet pump -1- onto fuel delivery unit. To do this reach into gap between flange and opening in fuel tank. The suction jet pump should engage with an audible click.
- Fit new seal for flange in fuel tank opening (seal should be dry).
- Note installation position of fuel delivery unit: Lug -2- at flange must be positioned between tabs -1- and -3- at fuel tank. NOTE: The arrow points in the direction of travel.
- Tighten locking ring on flange to 145 Nm.
- Install fuel supply pipe -1- and fuel return pipe -3- (as marked on removal).
- Install breather pipe -2-.
- Connect electrical harness connectors.

- Connect connector tabs of wiring and check they have engaged properly.

The Fuel Tank Lock Switch -F314- consists of a reed contact on the fuel filler tube and a fuel filler cap with an embedded magnet.
If the fuel filler cap is not fully bolted on, the reed contact switches and triggers an indication on the display in instrument cluster.

- Make a mark -arrow- on hose at distance a = 1865 mm from end of drain hose using insulating tape.
- Remove filler cap from fuel tank filler neck.
- Fit shaft end -1- of fuel extractor VAS 5190 onto fuel tank filler neck.
- Push drain hose into fuel tank until marking on drain hose -arrow- coincides with shaft end. NOTE: The procedure when using a fuel extractor without shaft end is basically the same. In this case make a mark -arrow- on drain hose at distance a = 1800 mm from end of drain hose using insulating tape. The drain hose is fitted properly when marking on drain hose coincides with rim of filler neck. If the hose does not go in easily, lubricate lightly with engine oil. Do not use silicone lubricant.
- Drain tank as far as possible via fuel filler neck.
- Carefully pull out drain hose.

- Detach heat shields -1- and -2-.
- Detach handbrake cables from the retainers marked by arrows.
- Position engine/transmission hoist VAG 1383 A below vehicle to support tank. WARNING: The fuel tank must be empty when it is removed from the vehicle in order to reduce weight.
- Take out bolts -1 through 10-.
- Lower fuel tank with carrier plate.
Install in reverse sequence; note the following points
Note. Secure all hose connections using the correct type of hose clamps (as original equipment): See Parts Catalog
- Check that supply hoses, return hoses and ventilation lines are clipped onto fuel tank.
- Check the ground wiring at both ends for traces of oxidation. Remove any traces of oxidation if necessary.
- Check position of ground connection: Make sure connector -3- is seated properly on metal ring -2-. The contact tab -1- must be hooked onto the fuel tank -4-.
- Position fuel tank with securing straps and carrier plate on underside of vehicle using engine/transmission jack VAG 1383 A.
- Tighten bolts -1 through.10-for securing straps and carrier plate to 23 Nm.
- Secure fuel filler neck (23 Nm). CAUTION: After installation, use an ohmmeter to check the electrical connection between the metal ring on the fuel filler neck and a bare metal part on the body. Specification: approx. 0 ohms
- Install rear axle: See «SUSPENSION - REAR»(/audi/a4/b6-2000-2006/remont/suspension-rear/#suspension-rear)
- Install propshaft: See «DRIVESHAFT & UNIVERSAL JOINTS - 01V (AWD TRANSAXLE)»(/audi/a4/b6-2000-2006/remont/driveshaft-universal-joints/#driveshaft-universal-joints-01v-awd-transaxle) .
- Install rear part of exhaust system

- Press remote control switch. Pump should start running (audible when standing close to fuel tank).
Note. The fuel pump runs very quietly. Where possible, avoid noisy surroundings for this test.
If pump does not start running

- Detach cover for flange -arrows- (right side).
- Carefully disengage and remove electrical harness connector -1-(right side of vehicle).
- Connect multimeter (voltage range) between contacts 1 and 4 of connector.
- Press remote control switch. Specification: approx. battery voltage
If the specification is not reached
- Repair the open circuit in wiring according to wiring diagram.
If the specification is obtained, even though the fuel pump did not run
- Remove fuel delivery unit. See «FUEL DELIVERY UNIT, REMOVING AND INSTALLING»(/audi/a4/b6-2000-2006/remont/fuel-system/#fuel-supply) .
- Check that the electrical wires between flange and fuel pump are connected and test for continuity.
If no malfunction is detected in the wires, fuel pump is malfunctioning. Replace fuel delivery unit.

- Operate remote control for 15 seconds (keep button pressed).

- Remove locking ring using wrench for fuel tank sender unit 3087.
- Remove flange and seal out of opening in fuel tank.
- Disconnect connector -arrow- for fuel gauge sender on inside of flange.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit counterclockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -2- (bayonet fitting).
- Take out fuel delivery unit.

- Fit fuel delivery unit into baffle housing (in tank) so that notch -1- on fuel delivery unit is aligned with marking -2- on baffle housing. The fuel delivery unit should move down noticeably.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit clockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -3- (bayonet fitting).
- Connect electrical connector -arrow- for fuel gauge sender on inside of flange.
- Fit new seal for flange in fuel tank opening (seal should be dry).
- Note the installation position of connector valve: Lug -2- on flange must be between tabs -1- and -3- on fuel tank. NOTE: Arrow points in direction of travel.
- Tighten locking ring (145 Nm).

- Detach cover for flange (left side) -arrows-.
- Carefully disengage and remove electrical harness connector (arrow) (left side of vehicle). WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Disconnect fuel return pipe -arrow- from flange (left side of vehicle). CAUTION: Fuel gauge sender II flange must only be removed with the fuel tank not more than 1/4 full. Otherwise a great amount of fuel flows out.
- Remove locking ring (left side of vehicle) using wrench for fuel gauge sender unit 3087.
- Carefully pull flange with fuel gauge sender II a short distance out of fuel tank opening together with seal.
- First pull fuel line -1- out of fuel tank.
- Swivel flange -2- with fuel gauge sender II -3- and suction jet pump -4- out of fuel tank opening.. NOTE: Take care not to bend the arm of the float when removing sender II.
- Unclip suction jet pump from flange with fuel gauge sender II.
- Press release catches -arrows- and disconnect fuel line at Y-connector.
- Remove sealing flange with fuel gauge sender II.
Install in reverse sequence; note the following points

Suction jet pump, function
Note. The arrow points in direction of travel.
On vehicles with four-wheel drive the fuel tank is divided into a left and a right chamber.
The fuel is delivered from the left fuel tank chamber to the baffle housing -8- of the fuel delivery unit in the right fuel tank chamber by means of a suction jet pump -1-.
A second suction jet pump -7- is located in the right fuel tank chamber and serves to improve the fuel delivery in the right fuel tank chamber to the baffle housing of the fuel delivery unit.
The suction jet pumps operate according to the principle of fluid entertainment: a stream of fuel from the fuel return pipe -3- is passed through a nozzle in each individual suction jet pump -1- and -7-, and is thus accelerated. The accelerated stream of fuel draws off the surrounding fuel and delivers it to the baffle housing of the fuel delivery unit. The right suction jet pump -7- delivers the fuel directly into the baffle housing, the left suction jet pump -1- delivers the fuel via a separate pipe -4-.
The fuel is distributed from the return pipe to the two suction jet pumps via the Y-connector -2-.
At the same time the connecting piece -6- limits the pressure in the lines to the suction jet pumps to approx. 1 bar. Excess fuel is delivered directly to the baffle housing via a pipe.

- Detach cover for flange -arrows- (right side).
- Carefully disengage and remove electrical harness connector -1- (right side of vehicle).
- Disconnect electrical harness connector -2- and set it aside. WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Disconnect supply pipe -arrow- from flange (right side of vehicle).
- In addition, disconnect breather pipe -2- to fuel filter at locking flange.

- Remove locking ring using wrench for fuel tank sender unit 3087.
- Remove flange and seal out of opening in fuel tank.
- Disconnect connector -arrow- for fuel gauge sender on inside of flange.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit counterclockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -2- (bayonet fitting).
- Take out fuel delivery unit.
- Detach cover for flange (left side) -arrows-.
- Carefully disengage and remove electrical harness connector (arrow) (left side of vehicle). WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Disconnect return line -arrow- from flange (left side of vehicle).
- Remove locking ring (left side of vehicle) using wrench for fuel gauge sender unit 3087.
- Carefully pull flange with fuel gauge sender II a short distance out of fuel tank opening together with seal.
- Pull fuel pipe -1- out of fuel tank.
- Swivel flange -2- with fuel gauge sender II -3- and suction jet pump -4- out of fuel tank opening. NOTE: Take care not to bend the arm of the float when removing fuel gauge sender II.
- Unclip suction jet pump from flange with fuel gauge sender II.
- Press release catches -arrows- and disconnect fuel pipe at Y-connector.
- Pull fuel supply pipe -4- out of baffle housing.
- Press connecting piece -1- to the right and unclip it from baffle housing.
- Disconnect fuel return pipe -3- at connecting piece -1-. NOTE: Fuel pipe -2- remains connected.
- Reach into fuel tank opening on left side of vehicle and pull out suction jet pump with lines towards the left.
Install in reverse sequence; note the following points

- Push suction jet pump (with lines fitted) into fuel tank opening on left side of vehicle.
- Reach into fuel tank opening on right side of vehicle and pull suction jet pump with hoses into their final position.
- Press return pipe -3- onto connecting piece -1- so that the hose connectors engage.
- Clip connecting piece onto baffle housing.
- Fit fuel supply pipe -4- into corresponding hole in baffle housing.
- Clip suction jet pump onto flange of fuel gauge sender II and attach fuel pipe to Y-connector.
- Swivel flange with sender II and suction jet pump out of fuel tank.
- Note fitting position of flange of fuel gauge sender II: Lug -2- on flange must be between tabs -1- and -3- on fuel tank. NOTE: Arrow points in direction of travel.
- Tighten locking ring (145 Nm).
- Fit fuel delivery unit into baffle housing (in tank) so that notch -1- on fuel delivery unit is aligned with marking -2- on baffle housing. The fuel delivery unit should move down noticeably.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit clockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -3- (bayonet fitting).
- Connect electrical connector -arrow- for fuel gauge sender on inside of flange.
- Fit new seal for flange in fuel tank opening (seal should be dry).
- Note fitting position of flange: Lug -2- on flange must be between tabs -1- and -3- on fuel tank. NOTE: Arrow points in direction of travel.
- Tighten locking ring (145 Nm).

TIGHTENING TORQUES: SUCTION JET PUMP (ALL-WHEEL DRIVE, VEHICLES UP TO 06.2003)
The Fuel Tank Lock Switch -F314- consists of a reed contact on the fuel filler tube and a fuel filler cap with an embedded magnet.
If the fuel filler cap is not fully bolted on, the reed contact switches and triggers an indication on the display in instrument cluster.

- With ignition switched off disconnect battery ground strap. WARNING: Secure ground wire of VAS 5190 to a bare metal part on the body.
- Detach tapered adapter -2- from shaft end -1- of VAS 5190.
- Make a mark -arrow- on hose at distance a = 1865 mm from end of drain hose using insulating tape.
- Remove filler cap from fuel tank filler neck.
- Fit shaft end -1- of fuel extractor VAS 5190 onto fuel tank filler neck.
- Push drain hose into fuel tank until marking on drain hose -arrow- coincides with shaft end. NOTE: The procedure when using a fuel extractor without shaft end is basically the same. In this case make a mark -arrow- on drain hose at distance a = 1800 mm from end of drain hose using insulating tape. The drain hose is fitted properly when marking on drain hose coincides with rim of filler neck. If the hose does not go in easily, lubricate lightly with engine oil. Do not use silicone lubricant.
- Drain tank as far as possible via fuel filler neck.
- Carefully pull out drain hose.

- Remove rear axle: See «SUSPENSION - REAR»(/audi/a4/b6-2000-2006/remont/suspension-rear/#suspension-rear) WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Disconnect fuel supply hose -1- from fuel filter (press release button) and catch escaping fuel.
- Disconnect ventilation pipe -2- (press release button).
- Disconnect ventilation line -2- from fuel filler neck (press release buttons).
- Remove bolt -1- for fuel filler neck.
- Remove EVAP canister cover at bottom of spare tire well (arrows).
- Disconnect ventilation lines -1- and -2-. To do so, press release ring -3- in direction of arrow -A- and pull off ventilation line (arrow -B-).
- Unclip ventilation lines at top from bracket (arrow).
- Detach heat shields -1- and -2-.
- Detach handbrake cables from the retainers marked by arrows.
- Position engine/transmission hoist VAG 1383 A below vehicle to support tank. WARNING: The fuel tank must be empty when it is removed from the vehicle in order to reduce weight.
- Take out bolts -1 through 10-.
- Lower fuel tank with carrier plate.
Install in reverse sequence; note the following points

- Check that supply hoses, return hoses and ventilation lines are clipped onto fuel tank.
- Check the ground wiring at both ends for traces of oxidation. Remove any traces of oxidation if necessary.
- Check Position Of Ground Connection: Make sure connector -4- is connected securely on metal ring -3-. Contact tab -1- must be hooked onto the fuel tank -5- and secured with spacer sleeve -2-.
- Position fuel tank with securing straps and carrier plate on underside of vehicle using engine/transmission jack VAG 1383 A.
- Tighten bolts -1 through.10- for securing straps and carrier plate to 23 Nm.
- Secure fuel filler neck (23 Nm). CAUTION: After installation, use an ohmmeter to check the electrical connection between the metal ring on the fuel filler neck and a bare metal part on the body. Specification: approx. 0 ohms
- Install rear axle: See «SUSPENSION - REAR»(/audi/a4/b6-2000-2006/remont/suspension-rear/#suspension-rear)

- Remove flange and seal out of opening in fuel tank.
- Disconnect connector -arrow- for fuel gauge sender on inside of flange.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit counterclockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -2- (bayonet fitting).
- Take out fuel delivery unit.

- Fit fuel delivery unit into baffle housing (in tank) so that notch -1- on fuel delivery unit is aligned with marking -2- on baffle housing. The fuel delivery unit should move down noticeably.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit clockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -3- (bayonet fitting).
- Connect electrical connector -arrow- for fuel gauge sender on inside of flange.
- Fit new seal for flange in fuel tank opening (seal should be dry).
- Note the installation position of connector valve: Lug -2- on flange must be between tabs -1- and -3- on fuel tank. NOTE: Arrow points in direction of travel.
- Tighten locking ring (145 Nm).

On vehicles with four-wheel drive the fuel tank is divided into a left and a right chamber.
The fuel is delivered from the left fuel tank chamber to the baffle housing -8- of the fuel delivery unit in the right fuel tank chamber by means of a suction jet pump -1-.
A second suction jet pump -7- is located in the right fuel tank chamber and serves to improve the fuel delivery in the right fuel tank chamber to the baffle housing of the fuel delivery unit.
The suction jet pumps operate according to the principle of fluid entrainment: a stream of fuel from the fuel return pipe -3- is passed through a nozzle in each individual suction jet pump -1- and -7-, and is thus accelerated. The accelerated stream of fuel draws off the surrounding fuel and delivers it to the baffle housing of the fuel delivery unit. The right suction jet pump -7- delivers the fuel directly into the baffle housing, the left suction jet pump -1- delivers the fuel via a separate pipe -4-.
The fuel is distributed from the return pipe to the two suction jet pumps via the Y-connector -2-.
At the same time the connecting piece -6- limits the pressure in the lines to the suction jet pumps to approx. 1 bar. Excess fuel is delivered directly to the baffle housing via a pipe.

- Carefully disengage and remove electrical harness connector -1- (right side of vehicle).
- Disconnect electrical harness connector -2- and set it aside. WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Disconnect fuel supply pipe -1- from locking flange (right side of vehicle).
- Disconnect breather pipe -2- (press release button). CAUTION: The locking flange must only be opened with the fuel tank not more than 1/4 full. Otherwise a great amount of fuel flows out.
- Remove locking ring using wrench for fuel tank sender unit 3087.
- Remove flange and seal out of opening in fuel tank.
- Disconnect connector -arrow- for fuel gauge sender on inside of flange.
- Insert fuel pump wrench 3307 through opening in fuel tank and apply wrench to fuel delivery unit.
- Turn fuel delivery unit counterclockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -2- (bayonet fitting).
- Take out fuel delivery unit.
- Detach cover for flange (left side) -arrows-.
- Carefully disengage and remove electrical harness connector (arrow) (left side of vehicle). WARNING: The fuel system is under pressure. Before opening the system, place a cloth around the connection. Then release pressure by carefully loosening the connection.
- Disconnect return line -arrow- from flange (left side of vehicle).
- Remove locking ring (left side of vehicle) using wrench for fuel gauge sender unit 3087.
- Carefully pull flange with fuel gauge sender II a short distance out of fuel tank opening together with seal.
- Pull fuel pipe -1- out of fuel tank.
- Swivel flange -2- with fuel gauge sender II -3- and suction jet pump -4- out of fuel tank opening. NOTE: Take care not to bend the arm of the float when removing fuel gauge sender II.
- Unclip suction jet pump from flange with fuel gauge sender II.
- Press release catches -arrows- and disconnect fuel pipe at Y-connector.
- Pull fuel supply pipe -4- out of baffle housing.
- Press connecting piece -1- to the right and unclip it from baffle housing.
- Disconnect fuel return pipe -3- at connecting piece -1-. NOTE: Fuel pipe -2- remains connected.
- Reach into fuel tank opening on left side of vehicle and pull out suction jet pump with lines towards the left.

- Turn fuel delivery unit clockwise as far as it will go (approx. 15°). Notch -1- will then be aligned with marking -3- (bayonet fitting).
- Connect electrical connector -arrow- for fuel gauge sender on inside of flange.
- Fit new seal for flange in fuel tank opening (seal should be dry).
- Note fitting position of flange: Lug -2- on flange must be between tabs -1- and -3- on fuel tank. NOTE: Arrow points in direction of travel.
- Tighten locking ring (145 Nm).

The Fuel Tank Lock Switch -F314- consists of a reed contact on the fuel filler tube and a fuel filler cap with an embedded magnet.
If the fuel filler cap is not fully bolted on, the reed contact switches and triggers an indication on the display in instrument cluster.

Function
The Evaporative Emissions (EVAP) system, diagnostic leak test recognizes leaks in the entire fuel system including the fuel tank, EVAP canister and Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80-.
On the mechanical side, the leak detection system consists primarily of a vacuum activated diaphragm pump with a reed contact on an activating rod at the pump diaphragm. The pump is supplied its vacuum via the engine intake.
- When the diagnostic leak test is activated, the Leak Detection Pump (LDP) increases pressure in the fuel system to 20-30 mbar. The pump membrane is then expanded so that the reed contact at the operating rod remains in the "open" position.
- The diagnostic will test whether the reed contact remains open within 10 seconds. Then the fuel system is leak-free.
- If pressure falls (indicating a leak), the diaphragm moves and the reed contact closes.
- If reed contact closes within 10 seconds of leak detection time, another test is preformed: If this is the case, the membrane pump will pump 4 additional strokes. The Engine Control Module (ECM) measures the time between these 4 strokes and closure of the reed contact. From that, the control module recognizes a "small leak" (greater than 1 mm in diameter) or a "large leak".
Leak diagnosis is activated shortly following every engine start. If a malfunction is recognized, a DTC entry follows. The Malfunction Indicator Lamp (MIL) in the instrument cluster will light up if the malfunction is recognized for two subsequent starts. In addition, the diagnosis may be activated using Guided Troubleshooting in the VAS 5051.
Evaporative Emission (EVAP) system, automatic diagnostic leak test
With engine running, the control module performs a diagnostic leak test in certain intervals.
Whether an automatic diagnostic leak test is just being performed can be determined with a connected VAS 5051 tester in measuring value block 071 => Guided Troubleshooting in the VAS 5051.

- Remove cap for left and right locking flanges (arrows).
Note. Observe installation notes for locking flanges for vehicles with front wheel drive, see INSTALLING and INSTALLING . For vehicles with all wheel drive, see INSTALLING , INSTALLING , INSTALLING or INSTALLING .
- Check whether seals under connection flanges are OK and union nuts are properly tightened. Also check fuel lines connections.
- Visually check all wires and hose connections of fuel supply system and replace loose lines, e.g.: Line from EVAP canister to Evaporative Emission (EVAP) canister purge regulator valve (in engine compartment) Lines from EVAP canister to Leak Detection Pump (LDP) Line from fuel tank to EVAP canister (under cover for EVAP canister) Lines from EVAP system (under right-rear wheel housing liner) Fuel lines to engine
Note. Leaks at lines and components of fuel supply system can sometimes be located using a non-flammable, environmentally sound leak detection spray. For this, initiate leak diagnostic several times in sequence to build pressure in the system. Leaks can be detected via bubbles.
- Visually check components of fuel supply system and EVAP system. Fuel tank EVAP canister Leak detection pump (LDP) -V144- Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80
Note. Because of shape or function of these components it is not always possible to find leaks by applying spray. It may be necessary to clamp off the relevant component using 3093 hose clamps and initiate leak detection diagnostic. If the leak is no longer detected, the component that was clamped off is faulty. If clamp is placed directly on the diagnostic pump and a leak is still detected, then the diagnostic pump itself is leaking.
Description
The leak detection threshold has recently changed from 1.0 mm (0.040 in.) to 0.5 mm (0.020 in.). These changes to EPA regulations regarding EVAP system integrity indicated that additional resources for more accurate EVAP system diagnosis are necessary.
The KLI9210 EVAP Tester allows testing using nitrogen to pressurize the EVAP system and a smoke generator or ultrasonic tester to locate the source of EVAP system concerns.
The following procedure will outline general use of the KLI9210 EVAP Tester. It is intended as a guideline, as EVAP systems vary between models.
Test EVAP system using Leak detection pump (LDP) -V144
For vehicles without LDP, proceed to "Perform EVAP tester self-test".
For vehicles with LDP
- Perform leak test using VAS 5051 Scan Tool and Basic Setting mode. See «EVAPORATIVE EMISSIONS (EVAP) SYSTEM DIAGNOSTIC LEAK TEST, PERFORMING»(/audi/a4/b6-2000-2006/remont/fuel-system/#fuel-supply) .
If vehicle fails above test ("System not OK")
- Verify fuel cap is properly closed; repeat test.
If "System OK" after re-test
- Erase DTC memory (if necessary).
- Repeat test several times to ensure proper EVAP system operation (remove and re-install fuel cap before each test).
- Perform quality check and return vehicle to customer.
Note. If the vehicle passes the above EVAP system test, DTCs may be sporadic; the entire EVAP system should be carefully inspected.
If VAS 5051 continues to indicate "System not OK" after re-test, proceed to next step.
Perform EVAP tester self-test
Note. Always perform system self-test of KLI9210 EVAP Tester prior to use to ensure that there are no leaks. Refer to KLI9210 instruction manual for specific instructions.
- Connect vehicle interface hose to self-test port -1-, ensuring that fitting is finger-tight. Over-tightening will damage fitting.
- Turn control valve -2- to "Test". Gauge -3- should read 14 + 1 in. of water.
If gauge does not read 14 + 1 in. of water
- Verify that valve on EVAP tester nitrogen cylinder is open and that cylinder has sufficient pressure before continuing.
- Turn fine adjust regulator knob (arrow) until gauge reads 14 in. of water; tighten lock nut. NOTE: If gauge still does not read within above range, contact K-Line Customer Service - Technical Support for additional instructions before continuing.
- Check flow meter -4-. (upper illustration). Meter must indicate no flow.
- Turn control valve to "Hold" position.
- Check gauge. Gauge must hold pressure
If gauge leaks down
- Verify that vehicle interface hose is firmly seated and repeat previous six steps before continuing.
If gauge continues to leak down
- Use ultrasonic tester (described later) to locate and repair leak before continuing.
Note. If the leak cannot be located or repaired, contact K-Line Customer Service - Technical Support.

Determine vehicle leak threshold
From m.y. 2001: leak threshold 0.020 in.

- Attach test hose to appropriate preset port (black arrows).
- Turn control valve from "Hold" to "Test".
- Set flow meter flag (white arrow) at indicated value on flow meter.
- Turn control valve to "Hold"; remove test hose.
Test fuel cap
- Connect fuel cap tester to hose.
- Screw fuel cap tightly to cap receiver (arrow).
- Turn control valve to "Test".
- Read flow meter on tester.
If no flow is indicated
- Proceed to "Test LDP for internal leaks".
If flow is indicated
- Replace fuel cap and re-test.
If new fuel cap shows no flow
- Repeat Leak Test, with new fuel cap installed, using VAS 5051 and Basic Settings mode. See «EVAPORATIVE EMISSIONS (EVAP) SYSTEM DIAGNOSTIC LEAK TEST, PERFORMING»(/audi/a4/b6-2000-2006/remont/fuel-system/#fuel-supply) .
If Leak Test shows `System OK"
- Perform quality check and return vehicle to customer.
Test Leak detection pump (LDP) -V144- for internal leaks
If vehicle is not LDP-equipped, proceed to "Test EVAP system".
- Clamp off LDP outlet (EVAP side) using Special Tool No. 3094 or equivalent. CAUTION: Clamp only soft rubber lines when isolating a leak. To avoid risk of damage, never clamp hard plastic lines!
- Repeat Leak Test using VAS 5051 and Basic Setting mode. VAS 5051 should immediately indicate "System OK"
- Repeat test several times to verify result. If test continues to indicate "System OK", remove clamp and proceed to "Test EVAP System".
If VAS 5051 indicates "System not OK"
- Replace LDP and repeat test.
If VAS 5051 indicates "System OK" after LDP is replaced and test result is verified
- Perform quality check and return vehicle to customer.
Test EVAP System
If vehicle is not LDP-equipped
- Plug or clamp EVAP canister outlet and proceed to step "Continued for all vehicles" (below).
If vehicle is LDP-equipped
- Plug or clamp LDP inlet (filter side) using Special Tool No. 3094 or equivalent.
Continued for all vehicles
- Attach fuel cap adapter to filler neck (arrow) and test hose to adapter.
- Turn control valve from "Hold" to "Test".
- Allow fuel system to pressurize.
Note. Fuel system pressurization depends on volume of fuel system and amount of fuel in tank.
If fuel system pressurization does not stabilize
- Verify all fuel system outlets have been sealed before continuing.

Note. Any flow shown on flow meter indicates a leak. Flow before flow meter flag set at vehicle leak standard may indicate a sporadic DTC.
If flow meter on tester registers flow near or above preset pressure
- Clamp off hose (arrow) leading from Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80- to intake manifold (pictured: AHA engine in A6).
If flow stops
- Replace Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80- and repeat test before continuing.
If meter indicates no flow after test
- Perform a quality check and return vehicle to customer.
If flow continues, proceed as follows
Method 1: Locate leak with smoke generator
- Connect leads from smoke generator to vehicle battery.
- Use smoke generator trigger to charge fuel system with smoke.
- Inspect complete EVAP system for escaping smoke.

On vehicles with automatic transmission the kickdown function must be programmed into the control unit if the accelerator position sender or the engine control unit is replaced.
Requirements
- Vehicle diagnostic, testing and information system VAG 1551 connected, vehicle On Board Diagnostic (OBD) mode function "01 - engine electronics" selected.
- No malfunctions stored in DTC memory
- Engine not running; ignition switched on.
- Initiate basic setting, display group 063.

- Press accelerator pedal all the way down past the kickdown point and hold in position.
