Exhaust system components, removing and installing
Note. Always replace gaskets and self-locking nuts. After exhaust system repairs, make sure exhaust system is not under stress and is far enough from the body. If necessary, loosen clamps and align mufflers and exhaust pipes so that there is adequate distance to vehicle body, and weight is evenly distributed among the exhaust hangers. Flex joint in front exhaust pipe must not be bent more than 10°, otherwise it may be damaged.

- Disconnect electrical 6-pin harness connector -4- from Heated Oxygen Sensor (HO2S) 2 -G108- (before catalytic converter) and Oxygen Sensor (O2S) Heater 2 -Z28- (bank 2, sensor 1). NOTE: To reach the harness connectors, the left cover in engine compartment must be removed, the line to Engine Coolant Level (ECL) Warning Switch at bottom on reservoir must be disconnected, and the bolt -arrow- of the coolant reservoir must be unscrewed and set aside. Installing
Installation is the reverse of removal, noting the following
Note. The threads of new oxygen sensors are coated with assembly paste; the paste must not get into slots of oxygen sensor body. When re-using the old oxygen sensor, grease the threads with hot bolt paste; the paste must not get into slots of oxygen sensor body. Wires of oxygen sensors must always be secured in the same position when installing so that contact with the exhaust pipe is avoided.

- Remove front vehicle floor crossmember -1- to -4-. NOTE: Flex joint in front exhaust pipe must not be bent more than 10°, otherwise it may be damaged.

- Release slowly the rear crossmember using VAG1383A engine/transmission jack.
- Set aside VAG1383A engine/transmission jack.
- Remove nuts (arrows) and rear crossmember.
- Remove heat shield -1- for left drive axle.
- Remove bracket for front exhaust pipe (arrows).
- Expose oxygen sensor wire.
- Remove nuts -1- and -3- which are accessible from bottom for front exhaust pipe/exhaust manifold. NOTE: Illustration is shown with engine removed.

- Remove bolts for holding plate -3- for solenoid valves (arrows). see scheme 106
- Disconnect intake air hose -1- at Mass Air Flow (MAF) sensor.
- Remove hose -4- of crankshaft housing ventilation from air duct -2-.
- Remove bolt (arrow) and disconnect air duct -2- at throttle valve control module.
- Disconnect hose -1- from air duct. NOTE: Illustration depicts air guide from rear with the engine removed.
- Remove cover -1- in engine compartment (left side).
- Remove coolant reservoir (arrow)
- Disconnect electrical wiring to Engine Coolant Level (ECL) Warning Switch -F66- at bottom of reservoir.
- Tie up coolant reservoir with connected coolant hoses -1- to -3- to the side.
- Disconnect vacuum hose to brake booster (arrows).
- Remove heat shield for harness connectors at left of bulkhead, if installed.
- Remove harness connectors -1- to -4- from bracket at left of bulkhead.
- Disconnect electrical harness connectors -1- and -4-.
- Move wires to oxygen sensors clear.
- Unscrew oxygen sensor behind catalytic converter (arrow) e.g. using special tool 3337/7. NOTE: Illustration is shown with engine removed.
- Remove nut -2- which is accessible from top for exhaust pipe/exhaust manifold. NOTE: Illustration is shown with engine removed.
- Remove left front wheel.
- Remove bolts or quick-release screws -1- and -2- and remove front noise insulation.
- Remove quick-release screws -3- and remove rear noise insulation, if installed.
- Remove front vehicle floor crossmember -1- to -4-. NOTE: Flex joint in front exhaust pipe must not be bent more than 10°, otherwise it may be damaged.
- Disconnect exhaust system at both double clamps -arrows-.
- Remove heat shield above exhaust system.
- Remove heat shield for driveshaft from cover for Torsen differential (arrows).
- Remove bolts at flange of transmission/driveshaft.
- Push driveshaft and rear final drive together. The constant velocity joints can be adjusted axially.
- Rest driveshaft on exhaust system.
- Position engine/transmission jack V.A.G 1383 A directly behind ATF drip tray. Insert a wood block -1- to protect the transmission housing. CAUTION: The lock carrier must be installed.
- First remove bolts -2- and -3- and then mounting bolts -1- and -4- of subframe.
- Lower the transmission and subframe slightly using VAG1383A engine/transmission jack.
- Remove bolts -1- to -4- for transmission mounts.
- Unbolt both transmission supports -5- and -6- at transmission housing and remove transmission supports with transmission mounts.
- Lower transmission slowly.
- Remove heat shield -1- for left drive axle.
- Remove bracket for front exhaust pipe (arrow).
- Remove nuts -1- and -3- which are accessible from bottom for front exhaust pipe/exhaust manifold. NOTE: Illustration is shown with engine removed.
- Remove front exhaust pipe with catalytic converter.
Installation is the reverse of removal, noting the following

If necessary, correct dimension x as follows
- Loosen nut (arrow) of brace between exhaust pipes.
- Change the distance of the rear mufflers relative to each other.
- Tighten nut to 23 Nm.
- Check distances -y- and -z- of end pipes to bumper: Dimension y = greater than 20 mm Dimension z = 9 to 14 mm
- If necessary, check whether the exhaust system is installed tension-free. - Seal tailpipes with cloths or plug for the duration of the leak test.
- Check for leaks by listening at cylinder head/exhaust manifold, exhaust manifold/front exhaust pipe etc.
- Repair leaks.
Secondary air system
The Secondary Air Injection (AIR) system causes the catalytic converter to heat up more quickly, resulting in earlier operating readiness following cold start.
Principle
Due to over-enrichment of the mixture during the cold start phase, there is an increased amount of uncombusted carbon monoxide in the exhaust. Secondary Air Injection (AIR) improves secondary oxidation in the catalytic converter and therefore reduces emissions. The heat produced by secondary oxidation greatly reduces start-up time for the catalytic converter, therefore improving exhaust quality during the cold start phase significantly.

Function
- In the cold start phase, the ECM -4- activates the secondary air injection pump -2- via the relay for secondary air injection pump -3-. Air reaches the combination valves for Secondary Air Injection (AIR) -5- and -9-.
- The Secondary Air Injection (AIR) valve -6- is activated in parallel, which allows the vacuum to reach the combination valves for Secondary Air Injection (AIR) -5- and -9-. The appropriate combination valve for Secondary Air Injection (AIR) thereby opens the path for secondary air to the exhaust channels of the cylinder head.

- Remove cover -1- in engine compartment (right side).
- Remove bolts (arrows). see scheme 166
- Detach Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80- -1- at air guide.
- Remove air guide -2-.
- Remove air filter housing (arrows).
- Remove both bolts which are accessible from top on Secondary Air Injection (AIR) pump bracket.
- Remove bolts or quick-release screws -1- and -2- and remove front noise insulation.
- Disconnect electrical harness connector -3-.
- Disconnect air hoses -1- and -2-.
- Remove bolts which are accessible from bottom for secondary Air Injection (AIR) pump bracket.
- Remove Secondary Air Injection (AIR) Pump Motor -V101- with bracket.
- If necessary, separate Secondary Air Injection (AIR) Pump Motor -V101- from bracket.
Installation is performed in the reverse order of removal.

TIGHTENING TORQUE SPECIFICATION: SECONDARY AIR INJECTION (AIR) PUMP MOTOR
Removing and installing left combination valve for Secondary Air Injection (AIR) system
- Remove rear engine cover (arrows).
- Remove bolts for holding plate -3- for solenoid valves (arrows). see scheme 171
- Disconnect intake air hose -1- at Mass Air Flow (MAF) sensor.
- Remove hose -4- of crankshaft housing ventilation from air duct -2-.
- Remove bolt (arrow) and disconnect air duct -2- at throttle valve control module.
- Disconnect hose -1- from air duct. NOTE: Illustration depicts air guide from rear with the engine removed.
- Remove cover -1- in engine compartment (left side).
- Clamp coolant hose -2- using 3094 hose clamps and disconnect coolant hose from coolant reservoir.
- Remove coolant reservoir (arrow)
- Disconnect electrical wiring to Engine Coolant Level (ECL) Warning Switch -F66- at bottom of reservoir.
- Set coolant reservoir with connected coolant hoses -1- and -3- aside.
- Disconnect electrical harness connectors -1- and -2- at Camshaft Position (CMP) Sensor 2 -G163- and Camshaft Position (CMP) Sensor 4 -G301-.
- Disconnect hose -3- from crankcase ventilation at cylinder head cover.
- Remove bolts -1- at flange of combination valve for Secondary Air Injection (AIR) system.
- Loosen nut -3- by several turns.
- Remove bolts -2- and disconnect vacuum hose (arrow).
- Remove combination valve. NOTE: Illustration is shown with engine removed.
Installation is the reverse of removal, noting the following

- Remove rear engine cover (arrows).

- Check hoses and hose connections for secure seating.

After repair work, the following work steps must be performed in the mentioned sequence

- VAG1390 Hand Vacuum Pump
Test requirements
- No leaks in vacuum lines or hose connections.
- Vacuum lines not clogged.
Test sequence
- Remove rear engine cover (arrows).
- Remove bolts for holding plate for solenoid valves (arrows).
- Lift up holding plate and disconnect vacuum hose from Y-piece of combination valve to be checked.
- Connect e.g. V.A.G 1390 hand vacuum pump to vacuum hose of combination valve to be checked.
- Remove bolts or quick-release screws -1- and -2- and remove front noise insulation.
- Disconnect pressure hose (arrow) at Secondary Air Injection (AIR) pump motor and blow air in with light pressure (do not use pressurized air). Both combination valves must be closed, it must not be possible to blow through hose
- Operate hand vacuum pump. The relevant combination valve must open, it must be possible to blow through
If the relevant combination valve does not open
- Replace combination valve. - Fuse for Secondary Air Injection (AIR) OK See appropriate System Wiring Diagrams article.
- Fuel Pump (FP) Relay OK; checking. See «FUEL PUMP (FP) RELAY -J17- AND ACTIVATION, CHECKING»(/audi/a4/b6-2000-2006/remont/fuel-system/#multiport-fuel-injection-mfi-generic-scan-tool-30l-avk) .
- Ignition switched off. NOTE: Voltage is supplied to Secondary Air Injection (AIR) Solenoid Valve -N112- via the Fuel Pump (FP) relay.
Procedure
- Remove rear engine cover (arrows).
Checking internal resistance
- Disconnect harness connector from Secondary Air Injection (AIR) Solenoid Valve -N112- (arrow).
- Connect multimeter at valve for resistance measurement. Specified value: 25...35 ohm
If specified value is not obtained
- Replace Secondary Air Injection (AIR) Solenoid Valve -N112-.
If specified value is obtained

- Connect VAG1527B voltage tester as follows: HARNESS CONNECTOR TERMINAL 1 SPECIFICATION (SECONDARY AIR INJECTION SOLENOID VALVE) Harness connector Terminal Measure to 1 Engine Ground (GND)
- Operate starter briefly. LED must light up.
- Switch ignition off.
If LED does not light up
- Check wire connection from harness connector terminal 1 to Fuel Pump (FP) Relay -J17- via fuse for open circuit according to wiring diagram. Specified value: Wire resistance max 1.5 ohm
- If necessary, repair wire connection.
If LED lights up

- Check the following wire connection for open circuit according to wiring diagram: HARNESS CONNECTOR TERMINAL 2 SPECIFICATION (SECONDARY AIR INJECTION SOLENOID VALVE) Harness connector Terminal Test box Socket 2 44 Specified value: Wire resistance max 1.5 ohm
- Also check the wire for short circuit to B+ and Ground (GND). Specified value: INFINITY ohm (no continuity)
- If necessary, repair wire connection.
If no malfunctions are found in wire
- Replace Engine Control Module (ECM).
After repair work, the following work steps must be performed in the mentioned sequence

- Fuse for secondary air pump -S130- (40 A) in E-Box, plenum chamber (position B) OK.
- Fuse S234 (in fuse holder, position 34) OK.
- Ignition switched off.
Scheme 51
- Pull off rubber seal of plenum chamber cover in direction of arrow.
- Remove cover -1- toward front.
- Pry off both covers -3- using a screwdriver.
- Loosen hex-nuts -4- by several turns.
- Loosen wiper arm -2- from wiper axle by lightly tilting.
- Remove hex nuts completely and remove wiper arms.
- Disconnect securing clips -1- and remove cowl grill -5-.
- Remove cover for E-box, plenum chamber (arrows).
- Pry off Engine Control Module (ECM) retaining bracket (arrows) using a screwdriver and set control module aside.
- If installed, unclip Transmission Control Module (TCM) retaining bracket and set control module aside.
- Connect test box to wiring harness of Engine Control Module (ECM). See «TEST BOX, CONNECTING FOR WIRING AND COMPONENT TEST»(/audi/a4/b6-2000-2006/remont/testing-diagnostics/#engine-controls-on-board-diagnostic-obd-generic-scan-tool-30l-avk) ; ECM is not connected.
- Using wires e.g. from connector test kit V.A.G 1594 A, bridge terminals 1 and 46 on test box.
- Switch ignition on. Secondary Air Injection (AIR) Pump Relay -3- (in E-box, plenum chamber) must engage and Secondary Air Injection (AIR) Pump Motor -V101- must run
- Secondary Air Injection (AIR) Pump Motor runs: Check voltage supply of the Secondary Air Injection (AIR) pump relay. - Connect multimeter for voltage measurement as follows. TERMINAL 4 SPECIFICATION: SECONDARY AIR INJECTION PUMP RELAY Relay carrier in E-box, plenum chamber, position 3 Terminal Measure to 4 Engine Ground (GND)
- Operate starter briefly. Specified value: approx. battery voltage
- Switch ignition off.
If specified value is not obtained
- Check wire connection from Secondary Air Injection (AIR) Pump Relay -J299- (in 3-socket relay carrier in E-box, plenum chamber) via fuse S234 (in fuse holder, position 34) to Fuel Pump (FP) relay for open circuit according to wiring diagram. Specified value: Wire resistance max 1.5 ohm

- Also check the wire for short circuit to B+ and Ground (GND). Specified value: INFINITY ohm (no continuity)
If no malfunctions are detected
- Replace Secondary Air Injection (AIR) Pump Relay -J299-.
Check voltage supply of the Secondary Air Injection (AIR) pump motor
- Remove bolts or quick-release screws -1- and -2- and remove front noise insulation.
- Disconnect electrical harness connector -2- at Secondary Air Injection (AIR) Pump Motor -V101- -Item 1-.
- Connect VAG1527B voltage tester between terminals 1 and 2
- Connect test box to wiring harness of Engine Control Module (ECM). See «TEST BOX, CONNECTING FOR WIRING AND COMPONENT TEST»(/audi/a4/b6-2000-2006/remont/testing-diagnostics/#engine-controls-on-board-diagnostic-obd-generic-scan-tool-30l-avk) ; ECM is not connected.
- Bridge terminals 1 and 46 at test box using wires e.g. from V.A.G 1594 A adapter test kit. LED must light up.
If LED does not light up
- Check wire connection from terminal 2 of harness connector to Secondary Air Injection (AIR) Pump Relay -J299- (in relay carrier in E-Box, plenum chamber, position 3) for open circuit according to wiring diagram.
- Check wire connection from terminal 1 of harness connector to Ground (GND) for open circuit according to wiring diagram. Specified value: Wire resistance max 1.5 ohm
If no malfunctions are detected
- Replace Secondary Air Injection (AIR) Pump Motor -V101-.
After repair work, the following work steps must be performed in the mentioned sequence
