BEFORE REPAIR PROCEDURE

WARNINGFuel vapor is hazardous. It can easily ignite, causing serious injury and damage. Always keep sparks and flames away from fuel. Fuel line spills and leakage are dangerous. Fuel can ignite and cause serious injuries or death and damage. Fuel can also irritate skin and eyes. To prevent this, always complete the following "Fuel Line Safety Procedure".

Fuel Line Safety Procedure

Note. Fuel in the fuel system is under high pressure also when the engine is not running.

  1. Remove the fuel-filler cap and release the pressure in the fuel tank.
  2. Remove the fuel pump relay.
  3. Start the engine.
  4. After the engine stalls, crank the engine several times.
  5. Turn the ignition switch to LOCK position.
  6. Install the fuel pump relay.

AFTER REPAIR PROCEDURE

WARNINGFuel line spills and leakage are dangerous. Fuel can ignite and cause serious injuries or death and damage. When installing the fuel hose, observe "Fuel Leakage Inspection" described below.

OBD II Regulation Vehicle

Note. Inspection is for fuel shut-off valve and two rollover valves integrated in the fuel tank.

  1. Disconnect the plastic fuel hose and the fuel pump unit connector. (See «FUEL PUMP UNIT REMOVAL/INSTALLATION»(ref-178036-S40949602262005061000000) .)
  2. Remove the fuel tank with the fuel pump unit. (See «FUEL TANK REMOVAL/INSTALLATION»(ref-178036-S36051060952005061000000) .)
  3. Plug the fuel main pipe of the fuel pump unit.
  4. Plug port C.
  5. Level the fuel tank.
  6. Blow through port B and verify that there is airflow from port A. If there is no airflow, replace the fuel tank. If there is airflow, turn the fuel tank upside-down, and proceed to next step.
  7. Blow through port B and verify that there is no airflow from port A. If there is airflow, replace the fuel tank.

Non-OBD II Regulation Vehicle

Note. This inspection is for two rollover valves integrated in the fuel tank. The evaporative gas check valve (two-way) is integrated with each rollover valve.

  1. Disconnect the plastic fuel hose and the fuel pump unit connector. (See «FUEL PUMP UNIT REMOVAL/INSTALLATION»(ref-178036-S40949602262005061000000) .)
  2. Remove the fuel tank with the fuel pump unit. (See «FUEL TANK REMOVAL/INSTALLATION»(ref-178036-S36051060952005061000000) .)
  3. Plug the fuel main pipe and fuel return pipe of the fuel pump unit.
  4. Level the fuel tank.
  5. Blow through port A. Plug port B and verify that there is airflow from port C. Plug port C and verify that there is airflow from port B. If there is no airflow, replace the fuel tank. If there is airflow, turn the fuel tank upside-down and proceed to the next step.
  6. Blow through port A. Plug port C and verify that there is no airflow from port B. If there is airflow, replace the fuel tank. Plug port B and verify that there is airflow from port C. If there is no airflow, replace the fuel tank.

Scheme 52: NONRETURN VALVE INSPECTION
  1. Remove the nonreturn valve. (See «FUEL TANK REMOVAL/INSTALLATION»(ref-178036-S36051060952005061000000) .)
  2. Verify that the nonreturn valve opens up to 90 degrees when it is pushed from the fuel-filler pipe side, and it returns to the normal position by the spring force. If the nonreturn valve does not open up to 90 degrees or does not return to the normal position, replace the nonreturn valve.

  1. Complete the "BEFORE REPAIR PROCEDURE". (See «BEFORE REPAIR PROCEDURE»(ref-178036-S23571527032005061000000) .)
  2. Disconnect the negative battery cable.
  3. Remove the front seats.
  4. Remove the front scuff plates.
  5. Remove the rear scuff plates.
  6. Remove the console lower cover.
  7. Loosen the parking brake lever installation bolts.
  8. Partially peel back the floor covering until the service hole cover appears.
  9. Remove in the order indicated in the table. WARNING: Fuel line spills and leakage are dangerous. Fuel can ignite and cause serious injuries or death and damage. Fuel can also irritate skin and eyes. To prevent this, to do damage the sealing surface of the fuel pump unit when removing or installing. CAUTION: Disconnecting/connecting the quick release connector without cleaning it may possibly cause damage to the fuel pipe and quick release connector. Always clean the quick release connector joint area before disconnecting/connecting using a cloth or soft brush, and make sure that it is free of foreign material.
  10. Install in the reverse order of removal.
  11. Complete the "AFTER REPAIR PROCEDURE". (See «AFTER REPAIR PROCEDURE»(ref-178036-S26949759642005061000000) .)

Open circuit

  1. If there is no continuity, the circuit is open. Repair or replace the harness. Fuel pump unit terminal D (harness-side) and body GND. Fuel pump relay terminal D (harness-side) and fuel pump unit terminal B (harness-side).

Short circuit

  1. If there is continuity, the circuit is short. Repair or replace the harness. Fuel pump unit terminal D (harness-side) and power supply. Fuel pump unit terminal B (harness-side) and body GND.
  1. If there is no continuity, the circuit is open. Repair or replace the harness.
  1. No. 1 cylinder fuel injector terminal A (harness-side) and 104 pin break out box terminal 75.
  2. No. 2 cylinder fuel injector terminal A (harness-side) and 104 pin break out box terminal 101.
  3. No. 3 cylinder fuel injector terminal A (harness-side) and 104 pin break out box terminal 74.
  4. No. 4 cylinder fuel injector terminal A (harness-side) and 104 pin break out box terminal 100.
  5. No. 5 cylinder fuel injector terminal A (harness-side) and 104 pin break out box terminal 73.
  6. No. 6 cylinder fuel injector terminal A (harness-side) and 104 pin break out box terminal 99.
  7. No. 1 cylinder fuel injector terminal B (harness-side) and main relay (harness-side) terminal D through common connector.
  8. No. 2 cylinder fuel injector terminal B (harness-side) and main relay (harness-side) terminal D through common connector.
  9. No. 3 cylinder fuel injector terminal B (harness-side) and main relay (harness-side) terminal D through common connector.
  10. No. 4 cylinder fuel injector terminal B (harness-side) and main relay (harness-side) terminal D through common connector.
  11. No. 5 cylinder fuel injector terminal B (harness-side) and main relay (harness-side) terminal D through common connector.
  12. No. 6 cylinder fuel injector terminal B (harness-side) and main relay (harness-side) terminal D through common connector.
  1. If there is continuity, the circuit is short. Repair or replace the harness.
  1. No. 1 cylinder fuel injector terminal A (harness-side) and body GND.
  2. No. 2 cylinder fuel injector terminal A (harness-side) and body GND.
  3. No. 3 cylinder fuel injector terminal A (harness-side) and body GND.
