- INSPECT FOR COOLANT LEAK (for Inverter) Remove the reservoir tank cap (for inverter). WARNING: To avoid the danger of being burned, do not remove the reservoir tank cap (for inverter) while the coolant for the inverter is still hot. Install the radiator cap tester. Pump the radiator cap tester to 137 kPa (1.4 kgf/ cm 2 , 20 psi), and then check that the pressure does not drop. HINT: If the pressure drops, check the hoses, radiator, water pump, inverter with converter, and hybrid vehicle transaxle assembly for leaks. Reinstall the reservoir tank cap (for inverter).
- INSPECT COOLANT LEVEL IN RESERVOIR TANK (for Inverter) The coolant should be between the LOW and FULL lines when the coolant for the inverter is cold. HINT: If the coolant level is low, check for leaks and add TOYOTA Super Long Life Coolant (SLLC) or similar high quality ethylene glycol based non-silicate, non-amine, non-nitrite, and non-borate coolant with long-life hybrid organic acid technology up to the FULL line.
- INSPECT COOLANT (for Inverter) Remove the reservoir tank cap (for inverter). WARNING: To avoid the danger of being burned, do not remove the reservoir tank cap while the coolant for the inverter is still hot. Check for excessive deposits of rust or scale on and around the reservoir tank cap (for inverter) and its opening. HINT: If excessively dirty, replace the coolant for the inverter. Reinstall the reservoir tank cap (for inverter).
- INSPECT RESERVOIR TANK CAP (for Inverter) Inspect the reservoir tank cap (for inverter). TEXT IN ILLUSTRATION *1 O-ring *2 Rubber Packing If there are water stains or foreign matter on the O-ring, clean it with water and finger scouring. NOTE: Do not use any tools. Check that the O-ring is not deformed, cracked or damaged. Check that the O-ring is not swollen. Check the reservoir tank cap (for inverter) operation. TEXT IN ILLUSTRATION *1 Reservoir Tank Cap (for inverter) *2 Radiator Cap Tester *a 30° or more Apply coolant (for inverter) to the O-ring and rubber packing before using a radiator cap tester. Install the reservoir tank cap (for inverter) to the radiator cap tester. Pump the cap tester several times, and check the maximum pressure. JUDGMENT CRITERION Standard value (for brand-new cap) 94 to 122 kPa (1.0 to 1.2 kgf/cm 2 , 13.6 to 17.7 psi) Minimum standard value (for used cap) 94 kPa (1.0 kgf/cm 2 , 13.6 psi) Pump speed 1 pump per second NOTE: When using the cap tester, tilt it upward 30° or more. - DRAIN COOLANT (for Inverter) NOTE: Do not reuse the drained coolant because it may contain foreign objects. Collect the drained coolant and measure its volume to establish a benchmark. When adding coolant, make sure to add more coolant than the measured amount. Remove the reservoir tank cap (for inverter). WARNING: To avoid the danger of being burned, do not remove the reservoir tank cap while the coolant for the inverter is still hot. Using a 10 mm hexagon wrench, remove the drain plug indicated in the illustration and drain the coolant. WARNING: Use caution when handling coolant immediately after driving or in summer because it may be hot. Disconnect the No. 5 inverter cooling hose. Install the plug with a new gasket. Torque: 39 N*m (398 kgf*cm, 29 ft.*lbf) Connect the No. 5 inverter cooling hose.

Keep the coolant at the FULL line in the reservoir tank to compensate for the drop in coolant level when the air bleeds. Standard Air bleeding from the inverter cooling system is completed when the noise made by the inverter water pump assembly becomes smaller and the circulation of coolant in the reservoir tank improves. HINT: If free spinning of the inverter water pump is detected for approximately 5 seconds, fail-safe control will be activated to suspend the operation of the pump for approximately 15 seconds and resume operation for approximately 4 seconds repeatedly. Operation of the inverter water pump will return to normal if coolant is added. Loud noise made by the inverter water pump and poor circulation of coolant in the reservoir tank indicates that there is air in the cooling system. When not using the Techstream. Turn the power switch on (READY). [*1] Turn the power switch off and add coolant to the FULL line because the coolant level drops as the air bleeds. [*2] NOTE: Be sure to turn the power switch off before adding SLLC. Do not work on the components in the engine compartment while the vehicle is in the READY-on state because the engine is in intermittent operation. Repeat steps [*1] and [*2] until air bleeding from the cooling system is completed. Standard Air bleeding from the inverter cooling system is completed when the noise made by the inverter water pump assembly becomes smaller and the circulation of coolant in the reservoir tank improves. HINT: Loud noise made by the inverter water pump and poor circulation of coolant in the reservoir tank indicates that there is air in the cooling system. After the air is completely bled from the cooling system, tighten the reservoir tank cap. Add coolant to the FULL line of the reservoir tank.

- REMOVE INVERTER COVER Raise the front of the inverter cover to detach the clip. Then remove the 2 inverter cover clips from the bracket, and remove the inverter cover.
- REMOVE CONNECTOR COVER ASSEMBLY WARNING: Do not touch the high voltage connectors and terminals for 10 minutes after the service plug grip is removed. Wear insulated gloves. NOTE: Do not start the hybrid system with the service plug grip removed because it may cause a malfunction. Using an insulated tool, remove the 2 bolts and connector cover. NOTE: Make sure to pull the connector cover straight up, as a connector is connected to the bottom of the cover. Do not allow any foreign objects or water to enter the inverter with converter.
- CHECK TERMINAL VOLTAGE WARNING: Wear insulated gloves. NOTE: Do not allow any foreign objects or water to enter the inverter with converter. Using a voltmeter, measure the voltage between the terminals of the 2 phase connectors. Standard voltage 0 V HINT: Use a measuring range of DC 750 V or more on the voltmeter.
- TEMPORARILY INSTALL CONNECTOR COVER ASSEMBLY WARNING: Wear insulated gloves. Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter.
- REMOVE INVERTER MOTOR CABLE BRACKET ASSEMBLY Detach the 2 clamps from the inverter motor cable bracket. Remove the 2 bolts and inverter motor cable bracket.
- REMOVE INVERTER TERMINAL COVER WARNING: Wear insulated gloves. Using an insulated tool, remove the 2 bolts and inverter terminal cover. NOTE: Make sure to pull the inverter terminal cover straight up, as a connector is connected to the bottom of the cover. Do not touch the inverter terminal cover waterproofing rubber.
- DISCONNECT GENERATOR CABLE WARNING: Wear insulated gloves. NOTE: Route the cable so that it passes inside the guide of the inverter motor cable bracket. Using an insulated tool, remove the 3 bolts labeled A in the illustration. NOTE: Do not damage the terminals, connector housings or inverter with converter when disconnecting them. Do not touch the connector waterproofing rubber or terminals. Do not allow any foreign objects or water to enter the inverter with converter. Using an insulated tool, remove the 2 bolts labeled B in the illustration. NOTE: Do not damage the terminals, connector housings or inverter with converter when disconnecting them. Do not touch the connector waterproofing rubber or terminals. Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter.
- DISCONNECT MOTOR CABLE WARNING: Wear insulated gloves. NOTE: Route the cable so that it passes inside the guide of the inverter motor cable bracket. Using an insulated tool, remove the 3 bolts labeled A in the illustration NOTE: Do not damage the terminals, connector housings or inverter with converter when disconnecting them. Do not touch the connector waterproofing rubber or terminals. Do not allow any foreign objects or water to enter the inverter with converter. Using an insulated tool, remove the 2 bolts labeled B in the illustration. NOTE: Do not damage the terminals, connector housings or inverter with converter when disconnecting them. Do not touch the connector waterproofing rubber or terminals. Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter.
- REMOVE NO. 1 INVERTER COOLING OUTLET HOSE Release the retainer and disconnect the No. 1 inverter cooling outlet hose from the inverter with converter. Remove the No. 1 inverter cooling outlet hose. NOTE: Apply insulating tape to the pipes and in the disconnected hoses, or cover the pipes and hoses with plastic bags to prevent foreign matter from entering the cooling system and to prevent coolant from spilling near the inverter with converter.
- DISCONNECT NO. 1 INVERTER COOLING INLET HOSE Disconnect the No. 1 inverter cooling inlet hose. NOTE: Apply insulating tape to the pipes and in the disconnected hoses, or cover the pipes and hoses with plastic bags to prevent foreign matter from entering the cooling system and to prevent coolant from spilling near the inverter with converter.
- DISCONNECT INVERTER BUS-BAR PLATE SUB-ASSEMBLY Detach the 4 claws and remove the connector cover. Disconnect the connector. Remove the 3 nuts and disconnect the wire harness and inverter bus-bar plate. Remove the bolt and disconnect the wire harness bracket.

- REMOVE INVERTER WITH CONVERTER ASSEMBLY WARNING: Wear insulated gloves. Raise the lock lever and disconnect the connectors. Loosen the 6 bolts as shown in the illustration. NOTE: Since the inverter with converter assembly is very heavy, 2 people are needed to remove the inverter with converter assembly. When removing the inverter with converter, do not damage the parts around it. Insulate the removed terminals with insulating tape. To prevent damage, do not hold the inverter with converter by the connectors. To prevent damage due to static electricity, do not touch the terminals of the disconnected connectors. Remove the bolt and connector cover. NOTE: Make sure to pull the connector cover assembly straight up, as a connector is connected to the bottom of the cover. Do not allow any foreign objects or water to enter the inverter with converter. Disconnect the air conditioner harness. NOTE: Do not damage the terminals, connector housings or inverter with converter when disconnecting them. Do not touch the connector waterproofing rubber or terminals. Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter. Remove the bolt and disconnect the No. 4 floor wire NOTE: Do not damage the terminals, connector housings or inverter with converter when disconnecting them. Do not touch the connector waterproofing rubber or terminals. Insulate the removed terminals with insulating tape. Do not allow any foreign objects or water to enter the inverter with converter. Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter. Remove the 6 bolts, and inverter with converter. NOTE: Since the inverter with converter is very heavy, 2 people are needed to remove the inverter with converter. When removing the inverter with converter, do not damage the parts around it. To prevent damage, do not hold the inverter with converter by the connectors. To prevent damage due to static electricity, do not touch the terminals of the disconnected connectors. Even after the coolant is drained, coolant remains in the inverter with converter due to its internal structure. Therefore, seal or cover the pipes when removing the inverter with converter to prevent coolant from spilling out or foreign matter from entering the inverter with converter. When removing and storing the inverter with converter, make sure to install the inverter terminal cover and keep the inverter with converter in an upside-down position to prevent foreign matter and water from entering.
- REMOVE NO. 4 INVERTER BRACKET Remove the 2 bolts and No. 4 inverter bracket.
- REMOVE INVERTER BUS-BAR PLATE SUB-ASSEMBLY Detach the 2 wire harness clamps and remove the bolt. Open the cover. NOTE: Do not twist the cover excessively when opening it. Remove the nut and inverter bus-bar plate. NOTE: If the stud bolt becomes loose when removing the nut, tighten the stud bolt to a torque of 10N*m (107kgf*cm 7ft.*lbf). If the inverter bus-bar plate is dropped or deformed, replace it with a new one.
- REMOVE HIGH VOLTAGE FUSE WARNING: Wear insulated gloves. HINT: Perform this procedure only when replacement of the high voltage fuse is necessary. Remove the bolt and connector cover. NOTE: Make sure to pull the connector cover straight up, as a connector is connected to the bottom of the cover. Do not allow any foreign objects or water to enter the inverter with converter. Remove the 2 nuts and high voltage fuse. Temporarily install the connector cover assembly with the bolt to prevent any foreign objects or water from entering the inverter with converter.

- INSTALL HIGH VOLTAGE FUSE WARNING: Wear insulated gloves. HINT: Perform this procedure only when replacement of the high voltage fuse is necessary. Remove the bolt and connector cover. NOTE: Make sure to pull the connector cover assembly straight up, as a connector is connected to the bottom of the cover. Do not allow any foreign objects or water to enter the inverter with converter. Install the high voltage fuse with 2 new nuts. Torque: 4.0 N*m (41 kgf*cm, 35 in.*lbf) NOTE: Be sure to use a torque wrench to tighten the nuts. Temporarily install the connector cover with the bolt to prevent any foreign objects or water from entering the inverter with converter.
- INSTALL INVERTER BUS-BAR PLATE SUB-ASSEMBLY Temporarily install the inverter bus-bar plate with the nut by tightening the nut 3 or more revolutions. Install the bolt and attach the clamp. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) Tighten the nut. Torque: 18 N*m (184 kgf*cm, 13 ft.*lbf) Close the cover.
- INSTALL NO. 4 INVERTER BRACKET Install the No. 4 inverter bracket with the 2 bolts. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf)
- INSTALL INVERTER WITH CONVERTER ASSEMBLY WARNING: Wear insulated gloves. Temporarily install the inverter with converter with the 6 bolts. NOTE: Since the inverter with converter is very heavy, 2 people are needed to install the inverter with converter. When installing the inverter with converter, do not damage the parts around it. To prevent damage, do not hold the inverter with converter by the connectors. To prevent damage due to static electricity, do not touch the terminals of the disconnected connectors. Remove the bolt and connector cover. NOTE: Make sure to pull the connector cover assembly straight up, as a connector is connected to the bottom of the cover. Do not allow any foreign objects or water to enter the inverter with converter. Connect the No. 4 floor wire to the inverter with converter. NOTE: Do not damage the terminals, connector housings or inverter with converter when connecting them. Do not touch the connector waterproofing rubber or terminals. Do not allow any foreign objects or water to enter the inverter with converter. Make sure that the connectors are fully engaged. Make sure that the connector does not come out when its body is pulled. Secure the No. 4 floor wire to the inverter with converter with the bolt. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) Connect the air conditioner harness to the inverter with converter. NOTE: Do not damage the terminals, connector housings or inverter with converter when connecting them. Do not touch the connector waterproofing rubber or terminals. Do not allow any foreign objects or water to enter the inverter with converter. Make sure that the connectors are fully engaged. Make sure that the connector does not come out when its body is pulled. Tighten the 6 bolts in the order shown in the illustration. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) Connect the connector and lock the connector with the lock lever. NOTE: Do not allow any foreign objects or water to enter the inverter with converter. Make sure that the connectors are fully engaged.
- INSTALL WIRE HARNESS CLAMP BRACKET A See step 9
- CONNECT INVERTER BUS-BAR PLATE SUB-ASSEMBLY Install the wire harness bracket with the bolt. Torque: 8.5 N*m (87 kgf*cm, 75 in.*lbf) Temporarily install the inverter bus-bar plate with the 3 nuts. Tighten the 2 nuts labeled A in the illustration. Torque: 6.9 N*m (70 kgf*cm, 61 in.*lbf) Tighten the nut labeled B in the illustration. Torque: 11 N*m (107 kgf*cm, 8 ft.*lbf) Attach the harness cover.
- CONNECT NO. 1 INVERTER COOLING INLET HOSE Connect the No. 1 inverter cooling inlet hose to the inverter with converter. TEXT IN ILLUSTRATION *a Upper *b RH Side *c 30° NOTE: To prevent foreign matter from entering the cooling system, do not remove the pieces of cloth or plastic bags from the pipes and disconnected hoses until installation. HINT: Make sure the direction of the hose clamp is as shown in the illustration.
- INSTALL NO. 1 INVERTER COOLING OUTLET HOSE Install the No. 1 inverter cooling outlet hose to the inverter with converter and lock the hose with the retainer. TEXT IN ILLUSTRATION *a Upper *b RH Side *c 20° *c 29° NOTE: Insert the retainer until a click sound is heard. Pull on the hose to confirm that the hose is securely connected. If there is foreign matter on the union or the O-ring, clean it with water and finger scouring. To prevent foreign matter from entering the cooling system, do not remove the pieces of cloth or plastic bags from the pipes and disconnected hoses until installation.
- INSTALL CONNECTOR COVER ASSEMBLY WARNING: Wear insulated gloves. NOTE: Make sure that the interlock is fully engaged. Do not allow any foreign objects or water to enter the inverter with converter. Using an insulated tool, install the connector cover with the 2 bolts. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf)
- CONNECT MOTOR CABLE WARNING: Wear insulated gloves. NOTE: Do not damage the terminals, connector housings or inverter with converter when connecting them. Do not touch the connector waterproofing rubber or terminals. Do not allow any foreign objects or water to enter the inverter with converter. Route the cable so that it passes inside the guide of the inverter motor cable bracket. Temporarily install the motor cable with the 5 bolts. Using an insulated tool, tighten the 3 bolts labeled A in the illustration. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: The connector should be connected securely. The bolts should be tightened securely. Tighten the bolts in the order shown in the illustration. Using an insulated tool, tighten the 2 bolts labeled B in the illustration. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: The connector should be connected securely. The bolts should be tightened securely.
- CONNECT GENERATOR CABLE WARNING: Wear insulated gloves. NOTE: Do not damage the terminals, connector housings or inverter with converter when connecting them. The bolts should be tightened securely. Tighten the bolts in the order shown in the illustration. Using an insulated tool, tighten the 2 bolts labeled B in the illustration. - INSTALL INVERTER TERMINAL COVER WARNING: Wear insulated gloves. Using an insulated tool, install the inverter terminal cover with the 2 bolts. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) NOTE: Do not touch the inverter terminal cover waterproofing rubber. Visually confirm that the inverter terminal cover waterproofing rubber is securely installed before installing the inverter terminal cover. Make sure that the interlock is fully engaged.
- INSTALL INVERTER MOTOR CABLE BRACKET ASSEMBLY Install the inverter motor cable bracket with the 2 bolts. Torque: 8.0 N*m (82 kgf*cm, 71 in.*lbf) Attach the 2 clamps to the inverter motor cable bracket. NOTE: Route the cable so that it passes inside the guide of the inverter motor cable bracket.

- REMOVE BATTERY SMART UNIT WARNING: Perform work using insulated gloves and insulated tools. Disconnect the 3 connectors. NOTE: Insulate the disconnected high voltage connectors with insulating tape. HINT: High voltage wiring connectors are orange. Remove the 2 nuts and battery smart unit.
