  1. INSPECT REFRIGERANT VOLUME Check the sight glass on the liquid tube. Test conditions: Engine is running at 1,500 rpm. Blower speed control switch is at HI. A/C switch is ON. Temperature control switch is at the MAX. COOL position. Doors are fully open.   2. INSPECT REFRIGERANT PRESSURE WITH MANIFOLD GAUGE SET This method uses a manifold gauge set to locate problem areas. Read the manifold gauge pressure when these conditions are established. Temperature at the air inlet is 30 to 35°C (86 to 95°F). Engine is running at 1,500 rpm. All doors are fully open. Blower speed control switch is at HI. Temperature control switch is at MAX. COOL. A/C switch is ON. Symptoms Probable Cause Diagnosis Corrective Actions During operation, pressure on low-pressure side cycles between normal and vacuum Moisture in refrigeration system freezes at expansion valve orifice, causing temporary stop of cycle. However, when melted, normal state is restored - Drier is overly saturated - Moisture in refrigeration system freezes at expansion valve orifice and blocks refrigerant circulation 1. Replace cooler drier 2. Remove moisture from cycle by repeatedly evacuating air 3. Supply appropriate volume of new refrigerant The A/C system does not function effectively due to insufficient cooling.   1. DISCHARGE REFRIGERANT FROM REFRIGERATION SYSTEM Start up the engine. A/C switch is ON. Operate the cooler compressor with an engine speed of approximately 1,000 rpm for 5 to 6 minutes to circulate the refrigerant and collect the compressor oil remaining in each component into the cooler compressor. Stop the engine. Recover the refrigerant from the A/C system using a refrigerant recovery unit.
  2. CHARGE REFRIGERANT Perform vacuum purging using a vacuum pump. Charge refrigerant HFC-134a (R134a). Standard 450 +-50 g (15.87 +-1.76 oz.) SST: 09985-20010 09985-02010 09985-02050 09985-02060 09985-02070 09985-02080 09985-02090 09985-02110 09985-02130 09985-02140 09985-02150 NOTE: Do not operate the cooler compressor before charging refrigerant as the cooler compressor will not work properly without any refrigerant, and will overheat. Approximately 100 g (3.53 oz.) of refrigerant may need to be charged after bubbles disappear. The refrigerant amount should be checked by measuring its quantity, and not with the sight glass.
  3. WARM UP ENGINE Warm up the engine at less than 1,850 rpm for 2 minutes or more after charging the refrigerant. NOTE: When turning the A/C switch ON after removing and installing the cooler refrigerant lines (including the compressor), be sure to warm up the compressor to prevent damage to the compressor.
  4. CHECK FOR LEAKAGE OF REFRIGERANT After recharging the refrigerant gas, check for refrigerant gas leakage using a halogen leak detector. Perform the operation under these conditions: Stop the engine. Secure good ventilation (the halogen leak detector may react to volatile gases other than refrigerant, such as evaporated gasoline or exhaust gas). Repeat the test 2 or 3 times. Make sure that some refrigerant remains in the refrigeration system. When compressor is off: approximately 392 to 588 kPa (4 to 6 kgf/cm 2 , 57 to 85 psi) Using a halogen leak detector, check the refrigerant line for leakage. If a gas leak is not detected on the drain hose, remove the blower motor control (blower resistor) from the cooling unit. Insert the halogen leak detector sensor into the unit and perform the test. Disconnect the connector and leave the pressure switch on for approximately 20 minutes. Bring the halogen leak detector close to the pressure switch and perform the test.

  12. DISCONNECT SUCTION PIPE SUB-ASSEMBLY Remove the bolt and slide the hook connector in the direction indicated by the arrow in the illustration. Disconnect the suction pipe. Remove the O-ring from the suction pipe. NOTE: Seal the openings of the disconnected parts using vinyl tape to prevent moisture and foreign matter from entering them.
  13. DISCONNECT LIQUID TUBE SUB-ASSEMBLY Disconnect the liquid tube. Remove the O-ring from the liquid tube. NOTE: Seal the openings of the disconnected parts using vinyl tape to prevent moisture and foreign matter from entering them.
  14. DISCONNECT HEATER WATER OUTLET HOSE Using pliers, grip the claws of the clip and slide the clip to disconnect the heater water outlet hose.
  15. DISCONNECT HEATER WATER INLET HOSE HINT: Disconnection of the heater water inlet hose is the same as for the heater water outlet hose.

Remove the 3 nuts and 2 bolts and disconnect the 2 junction blocks. Remove the cap and bolt. Remove the 6 bolts and 2 screws. Using a T40 "TORX" socket, remove the 5 "TORX" bolts. HINT: The "TORX" bolts on the passenger side can be removed with the collar for adjustment. Using a 12 mm hexagon wrench, remove the 2 collars and instrument panel reinforcement.
  61. REMOVE AIR CONDITIONING UNIT ASSEMBLY Remove the nut and A/C unit.
  62. REMOVE NO. 2 AIR DUCT Remove the screw and duct.
  63. REMOVE LOWER FOOT DUCT Detach the 2 claws and remove the foot duct.
  64. REMOVE UPPER FOOT DUCT Detach the 2 claws and remove the foot duct.

  1. REMOVE AIR CONDITIONING TUBE ASSEMBLY Remove the packing from the A/C tube. Using a 4 mm hexagon wrench, remove the 2 hexagon bolts and A/C tube. Remove the 2 O-rings from the A/C tube.
  2. REMOVE COOLER EXPANSION VALVE Remove the cooler expansion valve from the cooler evaporator.
  3. REMOVE AIR OUTLET CONTROL SERVO MOTOR RH Disconnect the connector. Remove the 3 screws and servo motor.
  4. REMOVE AIR MIX CONTROL SERVO MOTOR RH Remove the 4 clamps and disconnect the connector to disconnect the wire harness. Remove the 2 screws and heater piping cover. Remove the 3 screws and servo motor.
  5. REMOVE AIR CONDITIONING HARNESS ASSEMBLY Disconnect the 2 connectors and detach the clamp. Detach the 4 clamps and then disconnect the wire harness. Remove the A/C harness as shown in the illustration.
  6. REMOVE AIR OUTLET CONTROL SERVO MOTOR LH Remove the 2 screws and air duct. Remove the 4 screws and servo motors. Remove the 3 screws. Detach the claw and remove the air outlet control servo motor.
  7. REMOVE AIR MIX CONTROL SERVO MOTOR LH Remove the 3 screws. Detach the claw and remove the servo motor.
  8. REMOVE HEATER RADIATOR UNIT SUB-ASSEMBLY Remove the screw and clamp. Remove the radiator unit.
  9. REMOVE NO. 1 COOLER EVAPORATOR SUB-ASSEMBLY Remove the 5 screws. Release the 3 claws and remove the air duct case. Remove the cooler evaporator from the heater case. Remove the 2 O-rings from the cooler evaporator.

  1. INSPECT DAMPER SERVO MOTOR (AIR MIX AND AIR OUTLET) Connect the battery's positive (+) lead to terminal 5 of each servo motor and the battery's negative (-) lead to terminal 4. Check that the damper operates smoothly. Connect the battery's positive (+) lead to terminal 4 of each servo motor and the battery's negative (-) lead to terminal 5. Check that the damper operates smoothly.

  1. INSTALL NO. 1 COOLER EVAPORATOR SUB-ASSEMBLY Sufficiently apply compressor oil to 2 new O-rings and the fitting surface of the cooler evaporator. Compressor oil ND-OIL 11 or equivalent Install the 2 O-rings on the cooler evaporator. Install the air duct with the 3 claws and 5 screws.
  2. INSTALL HEATER RADIATOR UNIT SUB-ASSEMBLY Install the heater radiator unit with the clamp and screw.
  3. INSTALL AIR OUTLET CONTROL SERVO MOTOR LH Install the air mix control servo motor with the 3 screws. Temporarily install the drive gear to the air outlet control servo motor. Check that the drive gear and the driven gear are engaged at a point with the same number of gear teeth from the standard position. Install the drive gear to the air outlet control servo motor. NOTE: The number of gear teeth from the standard position varies according to the stop position of the air outlet control servo motor. Make sure that the gears are engaged at a point with the same number of gear teeth from the standard position. If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, the air outlet control servo motor may not operate normally. If so, remove the drive gear, adjust the driven gear, and reinstall the drive gear.
  4. INSTALL AIR MIX CONTROL SERVO MOTOR LH Attach the claw and install the air mix control servo motor with the 3 screws. Install the drive gear to the air mix control servo motor. Temporarily install the mode damper servo so that the levers fit into each groove. Slightly lift the mode damper servo. Check that the drive gear and driven gear are engaged at a point with the same number of gear teeth from the standard position from the view indicated by arrow (A). NOTE: If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, the mode damper servo may not operate normally. If so, lift the mode damper to adjust the driven gear and reinstall the drive gear. Install the mode damper with the 4 screws. Install the air duct with the 2 screws.
  5. INSTALL AIR CONDITIONING HARNESS ASSEMBLY Attach the 4 clamps to install the wire harness. Install the A/C harness as shown in the illustration. Connect the 2 connectors and attach the clamp.
  6. INSTALL AIR MIX CONTROL SERVO MOTOR RH Check that the drive gear and the driven gear are engaged at a point with the same number of gear teeth from the standard position. Temporarily install the air mix control servo motor. NOTE: The number of gear teeth from the standard position varies according to the stop position of the air mix control servo motor. Make sure that the gears are engaged at a point with the same number of gear teeth from the standard position. If there is not the same number of gear teeth from the standard position on each gear at the point where the two gears are engaged, the air mix control servo motor may not operate normally. If so, remove the drive gear, adjust the driven gear, and reinstall the drive gear. Install the air mix control servo motor with the 3 screws. Install the heater piping cover with the 2 screws. Install the 4 clamps and connect the connector to connect the wire harness.
  7. INSTALL AIR OUTLET CONTROL SERVO MOTOR RH Install the servo motor with the 3 screws. Connect the connector.
  8. INSTALL COOLER EXPANSION VALVE Install the cooler expansion valve to the cooler evaporator.
  9. INSTALL AIR CONDITIONING TUBE ASSEMBLY Sufficiently apply compressor oil to 2 new O-rings and the fitting surface of the A/C tube. Compressor oil ND-OIL 11 or equivalent Install the 2 O-rings on the A/C tube. Using a 4 mm hexagon wrench, install the A/C tube with the 2 hexagon bolts. Torque: 3.5 N*m ( 35 kgf*cm, 30 in.*lbf) Install a new packing.

  1. INSTALL BLOWER ASSEMBLY Install the blower with the 2 claws and screw. Torque: 3.0 N*m ( 30 kgf*cm, 27 in.*lbf) Connect the connector.
  2. INSTALL AIR CONDITIONING AMPLIFIER ASSEMBLY See step 1
  3. INSTALL NO. 2 AIR DUCT Install the duct with the screw.
  4. INSTALL UPPER FOOT DUCT Attach the 2 claws and install the foot duct.
  5. INSTALL LOWER FOOT DUCT Attach the 2 claws to install the foot duct.
  6. INSTALL AIR CONDITIONING UNIT ASSEMBLY Install the A/C unit with the nut. Torque: 9.8 N*m ( 100 kgf*cm, 7 ft.*lbf)
  7. INSTALL INSTRUMENT PANEL REINFORCEMENT ASSEMBLY Driver side: Using a T40 "TORX" socket, install the instrument panel reinforcement with the 3 "TORX" bolts. Torque: 17 N*m ( 173 kgf*cm, 13 ft.*lbf) Passenger side: Using a 12 mm hexagon wrench, install the instrument panel reinforcement with the 2 collars. Torque: 6.0 N*m ( 61 kgf*cm, 53 in.*lbf) Using a T40 "TORX" socket, install the instrument panel reinforcement with the 5 "TORX" bolts. Torque: 20 N*m ( 204 kgf*cm, 15 ft.*lbf) Install the instrument panel reinforcement with the 6 bolts and 2 screws. Torque: 9.8 N*m ( 100 kgf*cm, 7 ft.*lbf) for bolt A Install the bolt and cap. Connect the 2 connectors and attach the 27 clamps. Install the 2 junction blocks with the 2 bolts and 3 nuts.
  8. CONNECT TRANSPONDER KEY ECU Install the transponder key ECU with the screw. Attach the clamp.
  9. INSTALL DEFROSTER LOWER NOZZLE ASSEMBLY Attach the 4 claws and install the defroster lower nozzle.
  10. INSTALL NO. 1 CONSOLE BOX DUCT Install the console box duct.
  11. INSTALL NO. 2 CONSOLE BOX DUCT Install the console box duct with the 2 clips.
