INTRODUCTION
| CAUTION | When battery is disconnected, vehicle computer and memory systems may lose memory data. Driveability problems may exist until computer systems have completed a relearn cycle. See COMPUTER RELEARN PROCEDURES article in GENERAL INFORMATION before disconnecting battery. |
Removal, overhaul and installation procedures are covered in this article. If component removal and installation is basically an unbolt and bolt-on procedure, only a torque specification may be provided.
POWERTRAIN CONTROL MODULE (PCM)
Note. If replacing Powertrain Control Module (PCM), the correct vehicle mileage and Vehicle Identification Number (VIN) must be programmed into the PCM to prevent Diagnostic Trouble Codes (DTCs) from being set in the Anti-Lock Brake System (ABS) module and Supplemental Restraint System (SRS) module. To program PCM and clear DTCs from ABS and SRS modules, see PCM PROGRAMMING . If replacing Powertrain Control Module (PCM) on models equipped with a Smart Key Immobilizer Module (SKIM), the secret key data must also be updated to enable engine starting. To update secret key data, see PCM PROGRAMMING .
Removal & Installation
- PCM is located in the engine compartment. (Scheme 14)- (Scheme 16). Disconnect negative battery cable. Remove cover for access to electrical connectors at PCM. Disconnect electrical connectors from PCM. Remove PCM retaining bolts and PCM.
- To install, reverse removal procedure. Tighten PCM retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).

Procedure For Programming PCM & Clearing DTCs From ABS & SRS Modules
Connect scan tool to Data Link Connector (DLC). DLC is located under left side of instrument panel. Using scan tool, enter correct VIN and mileage into PCM. Using scan tool manufacturer's instructions, clear DTCs from ABS and SRS modules.
Procedure For Updating Secret Key Data
- Connect scan tool to Data Link Connector (DLC). DLC is located under left side of instrument panel.
- Go to ENGINE and then MISC menus on scan tool. Place the SKIM in SECURED ACCESS MODE by using the appropriate Personal Identification Number (PIN) for this vehicle. PIN may be obtained from the owner, vehicle's invoice, or from the manufacturer. Select UPDATE THE SECRET KEY DATA. The data will be transferred from Smart Key Immobilizer Module (SKIM) to the PCM, allowing the vehicle to start. NOTE: On Ram Van and Ram Wagon, if 3 attempts are made to enter the SECURED ACCESS MODE using the incorrect Personal Identification Number (PIN), the SECURED ACCESS MODE will be locked out for one hour. To exit this locked out mode, leave ignition switch in the ON position for one hour with all accessories turned off. It may be necessary to monitor battery state and connect a battery charger if necessary.
Battery temperature sensor is snapped into center of battery tray, directly below the battery. Remove battery. Disconnect electrical connector for battery temperature sensor. Pry battery temperature sensor straight upward from battery tray. To install, reverse removal procedure.
BRAKE SWITCH
Note. Brake switch may also be referred to as brakelight switch or stoplight switch.
Removal (Dakota, Durango & Ram Pickup)
- Brake switch is located near top of brake pedal. Remove lower instrument panel cover for access to brake switch if necessary. Disconnect electrical connector from brake switch. Depress and hold brake pedal downward.
- Rotate brake switch counterclockwise approximately 30 degrees so alignment tab on brake switch aligns with opening on mounting bracket. Pull brake switch rearward from mounting bracket.
Installation
Note. Before installing brake switch, plunger on brake switch must be pulled outward to fully extended position and then pushed inward 4 detent positions to ensure proper brake switch adjustment.
- Pull plunger on brake switch outward to the fully extended position. Push plunger on brake switch inward 4 detent positions. The brake switch will click at each detent position when pushing plunger inward.
- Install electrical connector on brake switch. Depress brake pedal as far as possible. Install brake switch in mounting bracket. Ensure alignment tab on brake switch aligns with opening on mounting bracket. CAUTION: When adjusting brake switch, DO NOT pull brake pedal back toward brake switch with excessive pressure or brake switch may be damaged.
- When brake switch is fully installed in mounting bracket, rotate brake switch clockwise approximately 30 degrees. To ensure proper brake switch adjustment, gently pull brake pedal back toward brake switch as far as possible. DO NOT apply excessive pressure on brake pedal and brake switch.
Removal (Ram Van & Ram Wagon)
- Brake switch is located near top of brake pedal. Remove lower steering column cover. Remove data link connector, hood release lever and parking brake lever from lower instrument panel cover.
- Remove lower instrument panel cover for access to brake switch. Depress and hold brake pedal downward. Rotate brake switch counterclockwise approximately 1/16 turn to so locking collar on brake switch aligns with opening on mounting bracket. Pull brake switch rearward from mounting bracket. Disconnect electrical connector from brake switch.
Note. Before installing brake switch, plunger on brake switch must be pulled outward to fully extended position and then pushed inward 4 detent positions to ensure proper brake switch adjustment.
- Pull plunger on brake switch outward to the fully extended position. Push plunger on brake switch inward 4 detent positions. The brake switch will click at each detent position when pushing plunger inward.
- Install electrical connector on brake switch. Depress brake pedal as far as possible. Install brake switch in mounting bracket. Ensure locking collar on brake switch aligns with opening on mounting bracket. CAUTION: When adjusting brake switch, DO NOT pull brake pedal back toward brake switch with excessive pressure, or brake switch may be damaged.
- When brake switch is fully installed in mounting bracket, rotate brake switch clockwise approximately 1/16 turn. To ensure proper brake switch adjustment, gently pull brake pedal back toward brake switch as far as possible. DO NOT apply excessive pressure on brake pedal and brake switch.

DOWNSTREAM OXYGEN SENSOR
Note. Downstream oxygen sensor may also be referred to as post-catalyst oxygen sensor.
Removal
Downstream oxygen sensor is mounted on exhaust pipe, behind catalytic converter. Raise and support vehicle. Disconnect electrical connector for downstream oxygen sensor. Using Socket (YA8875), remove downstream oxygen sensor from exhaust pipe.
If installing original or used downstream oxygen sensor, apply anti-seize compound on threads of downstream oxygen sensor. A NEW downstream oxygen sensor should already be coated with anti-seize compound. Install and tighten downstream oxygen sensor to specification. See TORQUE SPECIFICATIONS . Install electrical connector.
Removal & Installation (Dakota 2.5L)
- Partially drain cooling system. Disconnect electrical connector at engine coolant temperature sensor. Engine coolant temperature sensor is located on side of thermostat housing and contains a Tan/Black wire and a Black/Light Blue wire in the electrical connector.
- Remove engine coolant temperature sensor. To install, reverse removal procedure. Tighten engine coolant temperature sensor to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) . Fill cooling system.
Removal (Dakota 3.9L, 5.2L & 5.9L, Durango & Ram Pickup 3.9L, 5.2L & 5.9L)
- Partially drain cooling system. Engine coolant temperature sensor is located on front of intake manifold, near inside of generator and contains a Tan/Black wire and a Black/Light Blue wire in the electrical connector.
- Remove air cleaner if necessary for access to engine coolant temperature sensor. On models equipped with A/C, go to next step. On models not equipped with A/C, disconnect electrical connector at engine coolant temperature sensor. Remove engine coolant temperature sensor.
- On A/C equipped models, electrical connector on engine coolant temperature sensor may be difficult to reach. It may be necessary to use a coat hanger and fabricate an "L" shaped tool about 8" (203 mm) long to disconnect electrical connector by placing hook part of tool under electrical connector and pulling electrical connector upward from engine coolant temperature sensor. Remove engine coolant temperature sensor.
To install, reverse removal procedure. Tighten engine coolant temperature sensor to specification. See TORQUE SPECIFICATIONS . Fill cooling system.
Removal & Installation (Ram Pickup 8.0L)
- Partially drain cooling system. Engine coolant temperature sensor is located on front of intake manifold, near rear of generator and contains a Tan/Black wire and a Black/Light Blue wire in the electrical connector.
- Disconnect electrical connector at engine coolant temperature sensor. Remove engine coolant temperature sensor.
- To install, reverse removal procedure. Tighten engine coolant temperature sensor to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) . Fill cooling system.
- Partially drain cooling system. Engine coolant temperature sensor is located on front of intake manifold, near inside of generator and contains a Tan/Black wire and a Black/Light Blue wire in the electrical connector.
- On 3.9L, remove engine cover and air cleaner housing from inside of vehicle for access to engine coolant temperature sensor. On 5.2L and 5.9L, engine coolant temperature sensor may be serviced from front of vehicle without removing engine cover and air cleaner housing.
- On all models, disconnect electrical connector at engine coolant temperature sensor. It may be necessary to use a coat hanger and fabricate an "L" shaped tool about 8" (203 mm) long to disconnect electrical connector by placing hook part of tool under electrical connector and pulling electrical connector upward from engine coolant temperature sensor. Remove engine coolant temperature sensor.
To install, reverse removal procedure. Tighten engine coolant temperature sensor to specification. See TORQUE SPECIFICATIONS . Fill cooling system.

INTAKE AIR TEMPERATURE (IAT) SENSOR
Note. Intake air temperature sensor may also be referred to as intake manifold air temperature sensor.
Removal & Installation (Dakota, Durango & Ram Pickup)
- IAT sensor is screwed into the intake manifold. (Scheme 17)or (Scheme 18). Remove air inlet duct or air cleaner assembly for access to IAT sensor if necessary. Disconnect electrical connector at IAT sensor. Remove IAT sensor from intake manifold.
- To install, reverse removal procedure. Tighten IAT sensor to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
Removal & Installation (Ram Van & Ram Wagon)
- IAT sensor is screwed into the intake manifold. (Scheme 18) On 3.9L, remove engine cover and air cleaner housing from inside of vehicle for access to IAT sensor. On 5.2L and 5.9L, IAT sensor may be serviced from front of vehicle without removing engine cover and air cleaner housing.
- On all models, disconnect electrical connector at IAT sensor. Remove IAT sensor from intake manifold. To install, reverse removal procedure. Tighten IAT sensor to specification. Removal & Installation (Dakota, Durango & Ram Pickup 2.5L, 3.9L, 5.2L & 5.9L)
- MAP sensor is located near throttle body and contains a 3-pin electrical connector with an L-shaped rubber hose connecting it to the throttle body. (Scheme 20)or (Scheme 21). Remove air inlet duct or air cleaner assembly for access to MAP sensor if necessary.
- Ensure area around MAP sensor is clean. Disconnect electrical connector at MAP sensor. Remove MAP sensor retaining bolts. Remove MAP sensor while disconnecting L-shaped rubber hose from throttle body. Remove L-shaped rubber hose from MAP sensor.
- To install, reverse removal procedure. Ensure L-shaped rubber hose is properly installed on throttle body and MAP sensor. Tighten MAP sensor retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
- MAP sensor is located on upper side of intake manifold and contains a 3-pin electrical connector. (Scheme 22) Disconnect electrical connector at MAP sensor.
- Ensure area around MAP sensor is clean. Remove MAP sensor retaining bolts. Remove MAP sensor with rubber seal gasket from intake manifold. Rubber seal gasket is part of the MAP sensor and is not serviceable. Inspect rubber seal gasket for damage. Replace MAP sensor with rubber seal gasket if gasket is defective.
- To install, reverse removal procedure. Ensure seal area in upper intake manifold is clean before installing MAP sensor. Lubricate rubber seal gasket with engine oil before installing MAP sensor. Tighten MAP sensor retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
- MAP sensor is located near throttle body and contains a 3-pin electrical connector with an L-shaped rubber hose connecting it to the throttle body. (Scheme 21) Remove engine cover and air cleaner assembly for access to MAP sensor if necessary.
- Ensure area around MAP sensor is clean. Disconnect electrical connector at MAP sensor. Remove MAP sensor retaining bolts. Remove MAP sensor while disconnecting L-shaped rubber hose from throttle body. Remove L-shaped rubber hose from MAP sensor.
- To install, reverse removal procedure. Ensure L-shaped rubber hose is properly installed on throttle body and MAP sensor. Tighten MAP sensor retaining bolts to specification. OIL PRESSURE SENSOR LOCATION
OUTPUT SHAFT SPEED SENSOR
Note. Output shaft speed sensor may also be referred to as transmission speed sensor.
Removal & Installation (A/T Models)
Output shaft speed sensor is located on lower edge of overdrive case on rear of transmission. (Scheme 23) Disconnect electrical connector at output shaft speed sensor. Remove output shaft speed sensor with "O" ring from transmission. To install, reverse removal procedure using NEW "O" ring.

PARK/NEUTRAL SWITCH
Note. Park/neutral switch may also be referred to as park/neutral position switch.
Removal (A/T Models)
Raise and support vehicle. Disconnect 3-pin electrical connector from park/neutral switch. Park/neutral switch is located on driver's side of transmission case, near shift linkage. (Scheme 23) Unscrew park/neutral switch from transmission case. Remove seal ring from park/neutral switch.
- Apply parking brake. Place shift lever in Neutral. Ensure park/neutral switch operating levers in transmission are centered in the park/neutral switch opening on transmission case.
- Using NEW seal ring, install park/neutral switch. Tighten park/neutral switch to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) . Install electrical connector. Add Mopar Plus 7176 ATF as necessary.
- Power steering pressure switch is located in pressure line near power steering pump. (Scheme 24) Disconnect electrical connector at power steering pressure switch.
- Place small container below power steering pressure switch to collect power steering fluid. Remove power steering pressure switch from pressure line while using a back-up wrench to prevent damage to pressure line.
- To install, reverse removal procedure. Tighten power steering pressure switch to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Check and fill power steering pump with Mopar Power Steering Fluid if necessary. DO NOT use ATF in power steering pump.

Removal & Installation (Ram Pickup)
PTO switch is used on models only with after market PTO units. PTO switch delivers an input signal to Powertrain Control Module (PCM) to indicate when PTO is engaged. The PCM will disable certain OBD-II systems when PTO is engaged. No other service information is available from manufacturer.
Removal (Dakota, Durango, Ram Pickup 3.9L, 5.2L & 5.9L, Ram Van & Ram Wagon)
The TP sensor is located on side of throttle body. On Ram Van and Ram Wagon, remove engine cover. On all models, remove air inlet duct at throttle body for access to TP sensor. Disconnect electrical connector at TP sensor. Remove retaining bolts and TP sensor.
- Throttle shaft on throttle body slides into socket on TP sensor. Throttle shaft rests against tabs in socket on TP sensor. (Scheme 25)
- Install TP sensor on throttle body. When properly installed, TP sensor should rotate a few degrees so retaining bolts may be installed. Slight tension should exist on TP sensor when rotating TP sensor.
- If difficult to rotate TP sensor into position when aligning retaining bolts, remove TP sensor. Reinstall TP sensor so throttle shaft is on the other side of tabs in socket on TP sensor. Tighten retaining bolts for TP sensor to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
- Operate throttle lever on throttle body to ensure no binding exists in TP sensor. Install electrical connector and air inlet duct or air cleaner assembly.
Removal (Ram Pickup 8.0L)
The TP sensor is located on side of throttle body. Remove air inlet duct at air cleaner assembly. Remove cover from air cleaner assembly. Remove air cleaner housing-to-throttle body nuts and air cleaner housing from throttle body. Disconnect electrical connector at TP sensor. Remove retaining bolts and TP sensor.
- Throttle shaft on throttle body slides into socket on TP sensor. Throttle shaft rests against tabs in socket on TP sensor. (Scheme 25)
- Install TP sensor on throttle body. When properly installed, TP sensor should rotate a few degrees so retaining bolts may be installed. Slight tension should exist on TP sensor when rotating TP sensor.
- If difficult to rotate TP sensor into position when aligning retaining bolts, remove TP sensor. Reinstall TP sensor so throttle shaft is on the other side of tabs in socket on TP sensor. Tighten retaining bolts for TP sensor to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
- Operate throttle lever on throttle body to ensure no binding exists in TP sensor. To install remaining components, reverse removal procedure. Tighten air cleaner housing-to-throttle body nuts to specification. TRANSMISSION OVERDRIVE SWITCH
Note. Transmission overdrive switch may also be referred to as overdrive/override switch, OD switch or overdrive off switch.
Transmission overdrive switch is located on end of gear shift lever. Service information is not available from manufacturer.
Transmission speed sensor may also be referred to as output shaft speed sensor. See OUTPUT SHAFT SPEED SENSOR under ENGINE SENSORS & SWITCHES.
Transmission temperature sensor is located on transmission valve body, incorporated into governor pressure sensor. See appropriate ELECTRONIC CONTROLS article in AUTOMATIC TRANSMISSIONS for servicing of valve body and components.
UPSTREAM OXYGEN SENSOR
Note. Upstream oxygen sensor may also be referred to as pre-catalyst oxygen sensor.
Upstream oxygen sensor is mounted on exhaust pipe, in front of catalytic converter. Raise and support vehicle. Disconnect electrical connector for upstream oxygen sensor. Using Socket (YA8875), remove upstream oxygen sensor from exhaust pipe.

- On all models, remove air inlet duct or air cleaner assembly for access to IAC motor. Disconnect electrical connector at IAC motor. Remove retaining bolts and IAC motor from throttle body.

- IAC motor is located at rear of throttle body and contains a 4-pin electrical connector. Remove air inlet duct at air cleaner assembly. Remove cover from air cleaner assembly.
- Remove air cleaner housing-to-throttle body nuts and air cleaner housing from throttle body. Disconnect electrical connector at IAC motor. Remove retaining bolts and IAC motor.
- To install, reverse removal procedure. Tighten IAC motor retaining bolts and air cleaner housing-to-throttle body nuts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
A/C RELAY, AUTO SHUTDOWN (ASD) RELAY & FUEL PUMP RELAY
Note. A/C relay may also be referred to as A/C clutch relay or A/C compressor clutch relay.
Relays are located in Power Distribution Center (PDC). Relays may be identified by label on inside of PDC cover. See POWER DISTRIBUTION CENTER (PDC) LOCATION table.

TRANSMISSION GOVERNOR PRESSURE SOLENOID
Note. Transmission governor pressure solenoid may also be referred to as governor pressure solenoid.
Transmission governor pressure solenoid is located on transmission valve body. See appropriate ELECTRONIC CONTROLS article in AUTOMATIC TRANSMISSIONS for servicing of valve body and components.
TRANSMISSION OVERDRIVE SOLENOID & TRANSMISSION TORQUE CONVERTER CLUTCH (TCC) SOLENOID
Note. Transmission overdrive solenoid may also be referred to as overdrive solenoid or 3-4 shift solenoid.
Transmission overdrive solenoid and TCC solenoid are located in solenoid assembly on transmission valve body. See appropriate ELECTRONIC CONTROLS article in AUTOMATIC TRANSMISSIONS for servicing of valve body and components.
- Camshaft position sensor is located in the distributor. (Scheme 26) Camshaft position sensor may be serviced without removing the distributor.
- On Ram Van and Ram Wagon, remove engine cover. On all models, disconnect negative battery cable. Remove air cleaner assembly. Remove distributor cap and distributor rotor.
- Disconnect camshaft position sensor electrical wiring harness. Lift camshaft position sensor from distributor housing.
- To install, reverse removal procedure. Ensure tab on bottom of camshaft position sensor engages with notch on distributor housing.
Scheme 26
- Camshaft position sensor is located on driver's side of the timing chain cover, near water pump pulley. (Scheme 27) Disconnect electrical connector at camshaft position sensor.
- Remove camshaft position sensor retaining bolt. Using 2 small screwdrivers, carefully pry camshaft position sensor with "O" ring from timing chain cover by rocking camshaft position sensor back and forth. CAUTION: Camshaft position sensor installation procedure differs when installing a NEW camshaft position sensor or the original or used camshaft position sensor. Ensure proper installation procedure is used when installing camshaft position sensor. Camshaft sprocket contains a high and low machined area. (Scheme 28) Before camshaft position sensor is installed, camshaft sprocket may have to be rotated to allow high machined area on camshaft sprocket to be aligned with camshaft position sensor mounting hole opening on timing chain cover. DO NOT install camshaft position sensor with low machined area on camshaft sprocket aligned with camshaft position sensor mounting hole opening on timing chain cover, or camshaft shaft position sensor will be damaged when engine is started.

Installation (NEW Camshaft Position Sensor)
- Apply light coat of engine oil on camshaft position sensor "O" ring. Using a 1/2" wide metal ruler, measure distance from the surface at camshaft position sensor mounting hole opening on timing chain cover to the camshaft sprocket. (Scheme 28)
- If distance is about 1.818" (46.18 mm), go to step 3 ). If distance is about 2.018" (51.26 mm), rotate engine by using crankshaft vibration damper retaining bolt until distance from the surface at camshaft position sensor mounting hole opening on timing chain cover to the camshaft sprocket is about 1.818" (46.18 mm). This will put the high machined area on camshaft sprocket toward the camshaft position sensor. Go to next step. CAUTION: Ensure proper measurement is obtained before installing camshaft position sensor. DO NOT install camshaft position sensor with low machined area on camshaft sprocket aligned with camshaft position sensor mounting hole opening on timing chain cover, or camshaft shaft position sensor will be damaged when engine is started.
- Using a slight rocking action, lightly push camshaft position sensor into timing chain cover until rib material at camshaft end of camshaft position sensor contacts camshaft sprocket. DO NOT twist camshaft position sensor during installation or "O" ring may be damaged.
- Install and tighten camshaft position sensor retaining bolt to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Reinstall electrical connector on camshaft position sensor. When engine is started, rib material at camshaft end of camshaft position sensor will be sheared off and the air gap will be automatically set.
Installation (Original Or Used Camshaft Position Sensor)
- Camshaft position sensor installation depth must be adjusted to prevent camshaft position sensor from contacting the camshaft sprocket. Inspect camshaft end of camshaft position sensor to see if any of the original rib material is still present. (Scheme 29) The rib material was used to position the camshaft position sensor at the correct installation depth when the sensor was originally installed. CAUTION: DO NOT remove more rib material than necessary or camshaft position sensor may be damaged. Due to high magnetic field and possible electrical damage to camshaft position sensor, DO NOT use electric grinder to remove rib material from camshaft position sensor.
- If no rib material exists, go to next step. If any rib material exists, using razor knife, remove rib material from camshaft end of camshaft position sensor until rib material is even with end of camshaft position sensor. CAUTION: DO NOT fabricate a paper spacer for camshaft end of camshaft position sensor. Paper spacer from parts department is a specified thickness for obtaining the correct camshaft position sensor installation depth.
- Ensure camshaft end of camshaft position sensor is clean. Install NEW paper spacer from parts department on camshaft end of camshaft position sensor. Use only specified paper spacer from parts department for this camshaft position sensor application.
- Apply light coat of engine oil on camshaft position sensor "O" ring. Using a 1/2" wide metal ruler, measure distance from the surface at camshaft position sensor mounting hole opening on timing chain cover to the camshaft sprocket. (Scheme 28)
- If distance is about 1.818" (46.18 mm), go to step 6. If distance is about 2.018" (51.26 mm), rotate engine by using crankshaft vibration damper retaining bolt until distance from the surface at camshaft position sensor mounting hole opening on timing chain cover to the camshaft sprocket is about 1.818" (46.18 mm). This will put the high machined area on camshaft sprocket toward the camshaft position sensor. Go to next step. CAUTION: Ensure proper measurement is obtained before installing camshaft position sensor. DO NOT install camshaft position sensor with low machined area on camshaft sprocket aligned with camshaft position sensor mounting hole opening on timing chain cover, or camshaft shaft position sensor will be damaged when engine is started.
- Using a slight rocking action, lightly push camshaft position sensor into timing chain cover until paper spacer contacts camshaft sprocket. DO NOT twist camshaft position sensor during installation or "O" and paper spacer ring may be damaged. DO NOT install camshaft position sensor retaining bolt at this time.
- Using a scribe, place a scribe line on timing chain cover at the end of slotted mounting hole on camshaft position sensor. (Scheme 30) This scribe line will be used as a reference when reinstalling camshaft position sensor to obtain the correct camshaft position sensor installation depth.
- Remove camshaft position sensor from timing chain cover. Remove paper spacer from camshaft end of camshaft position sensor. Apply light coat of engine oil on camshaft position sensor "O" ring. CAUTION: Camshaft position sensor must be positioned so end of slotted mounting hole on camshaft position sensor aligns with scribe line to provide proper camshaft position sensor installation depth.
- Using a slight rocking action, lightly push camshaft position sensor into timing chain cover until end of slotted mounting hole on camshaft position sensor aligns with scribe line on timing chain cover. DO NOT twist camshaft position sensor during installation, or "O" ring may be damaged.
- Install and tighten camshaft position sensor retaining bolt to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Reinstall electrical connector on camshaft position sensor.

- Crankshaft position sensor is located on driver's side of engine at transmission bellhousing. (Scheme 31) Remove air inlet duct between throttle body and air cleaner assembly.
- Disconnect electrical connector for crankshaft position sensor. Remove crankshaft position sensor retaining bolts and crankshaft position sensor. CAUTION: Retaining bolts for crankshaft position sensor are specially machined bolts to provide correct clearance between crankshaft position sensor and the flywheel. DO NOT use any other type retaining bolts.
- To install, reverse removal procedure. Tighten crankshaft position sensor retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
Removal & Installation (Dakota 3.9L, 5.2L & 5.9L, & Durango)
- Crankshaft position sensor is located on passenger side of engine at transmission bellhousing, just behind the cylinder head. (Scheme 32) Passenger's side front fender wheelwell must be removed for access to crankshaft position sensor.
- Raise and support vehicle. Remove passenger side front wheel. Remove wheel opening molding. Remove plastic rivets attaching wheelwell to front fender. Remove wheelwell.
- Disconnect electrical connector for crankshaft position sensor. Remove crankshaft position sensor retaining bolts and crankshaft position sensor.
- To install, reverse removal procedure. Tighten crankshaft position sensor retaining bolts and wheel lug nuts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
Removal & Installation (Ram Pickup 3.9L, 5.2L & 5.9L, Ram Van & Ram Wagon)
- Crankshaft position sensor is located on passenger side of engine at transmission bellhousing, just behind the cylinder head. (Scheme 32)
- On Ram Van and Ram Wagon, remove engine cover. On Ram Pickup, remove air inlet duct for access to crankshaft position sensor.
- On all models, disconnect electrical connector for crankshaft position sensor. Remove crankshaft position sensor retaining bolts and crankshaft position sensor.
- To install, reverse removal procedure. Tighten crankshaft position sensor retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
- Crankshaft position sensor is located on passenger's side of cylinder block, just above the oil pan. (Scheme 33)
- Raise and support vehicle. Disconnect electrical connector for crankshaft position sensor. Remove plastic tie strap securing wiring harness to side of cylinder block.
- Remove crankshaft position sensor retaining bolt. Using 2 small screwdrivers, carefully pry crankshaft position sensor with "O" ring from cylinder block by rocking crankshaft position sensor back and forth.
- Apply light coat of engine oil on crankshaft position sensor "O" ring. Install crankshaft position sensor in cylinder block by rocking crankshaft position sensor back and forth. DO NOT twist crankshaft position sensor during installation, or "O" ring may be damaged. CAUTION: Crankshaft position sensor must be flat against cylinder block before tightening crankshaft position sensor retaining bolt, or crankshaft position sensor may be damaged.
- Ensure crankshaft position sensor is flat against cylinder block. Install and tighten crankshaft position sensor retaining bolt to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
- To install remaining components, reverse removal procedure. Ensure NEW plastic tie is installed through hole on side of cylinder block to secure wiring harness.

Removal (Dakota 2.5L)
- Disconnect negative battery cable. Remove air inlet duct between throttle body and air cleaner assembly. Remove distributor cap. Disconnect electrical connector for distributor.
- Remove spark plug from cylinder No. 1 at timing chain end of engine. Rotate crankshaft clockwise (viewed from front of engine) until cylinder No. 1 is at Top Dead Center (TDC) on compression stroke and timing mark on vibration damper aligns with "0" degree timing mark on timing chain cover. DO NOT rotate crankshaft counterclockwise to align timing marks.
- Remove distributor hold-down bolt and hold-down clamp. Remove distributor with gasket from cylinder block.

- Factory replacement distributor is equipped with a plastic alignment pin in access hole on bottom of distributor housing. (Scheme 34) Plastic alignment pin is used to temporarily lock distributor rotor in correct position for cylinder No. 1. Plastic alignment pin must be removed after installing distributor.
- If engine has not been rotated after removing distributor, go to next step. If engine was rotated after removing distributor, rotate crankshaft clockwise (viewed from front of engine) until cylinder No. 1 is at Top Dead Center (TDC) on compression stroke and timing mark on vibration damper aligns with "0" degree timing mark on timing chain cover. DO NOT rotate crankshaft counterclockwise to align timing marks. Go to next step.
- Check position of slot in oil pump drive gear in cylinder block. The slot in oil pump drive gear should be at approximately the 10 o'clock position. Rotate oil pump drive gear if necessary.
- If installing a factory replacement distributor, go to next step. If installing original or used distributor, remove camshaft position sensor from distributor. (Scheme 26) Rotate distributor shaft and install a 3/16" (4.76 mm) diameter drift through proper alignment hole in plastic ring and into access hole in bottom of distributor housing. (Scheme 35) This prevents distributor shaft from rotating. Go to next step. CAUTION: There are 4 different alignment holes in the plastic ring. Ensure proper alignment hole is used when installing drift into plastic ring and distributor housing.
- Ensure distributor mounting area on cylinder block is clean. Install NEW gasket on distributor. Install distributor rotor on distributor shaft. Position distributor so center of hold-down bolt area on distributor housing is at 1 o'clock position on cylinder block. Install distributor so distributor shaft engages with slot in oil pump drive gear. It may be necessary to slightly rotate distributor during installation.
- When distributor is fully seated, the distributor rotor should be at 3 o'clock position and center of hold-down bolt area on distributor housing should align with distributor hold-down bolt area on cylinder block.
- Install hold-down clamp and distributor hold-down bolt. Tighten distributor hold-down bolt to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications).
- If installing a factory replacement distributor, remove plastic alignment pin from distributor housing. If installing original or used distributor, remove drift from distributor housing and reinstall camshaft position sensor. On all applications, install distributor cap and remaining components. Base ignition timing is nonadjustable, as ignition timing and timing advance are controlled by the Powertrain Control Module (PCM).
Removal (Dakota 3.9L, 5.2L & 5.9L, Durango, Ram Pickup 3.9L, 5.2L & 5.9L, Ram Van & Ram Wagon)
- Disconnect negative battery cable. On Ram Van and Ram Wagon, remove engine cover. On all models, remove air cleaner assembly. Remove distributor cap. Disconnect electrical connector for distributor.
- Rotate crankshaft clockwise (viewed from front of engine) until cylinder No. 1 is at Top Dead Center (TDC) on compression stroke and timing mark on vibration damper aligns with TDC timing mark on timing chain cover. Cylinder No. 1 is the front cylinder on driver's side of engine.
- Ensure distributor rotor aligns with cylinder No. 1 alignment mark on camshaft position sensor. (Scheme 36) If distributor rotor is not properly aligned, rotate crankshaft clockwise one full revolution. Ensure distributor rotor aligns with terminal for cylinder No. 1 on distributor cap.
- Scribe a mark on distributor and adjacent component to indicate rotor and distributor housing position for installation reference. Remove distributor hold-down bolt and hold-down clamp. Remove distributor with "O" ring from cylinder block.
Scheme 36
- If engine has not been rotated after removing distributor, go to next step. If engine was rotated after removing distributor, rotate crankshaft clockwise (viewed from front of engine) until cylinder No. 1 is at Top Dead Center (TDC) on compression stroke and timing mark on vibration damper aligns with TDC timing mark on timing chain cover. Go to next step.
- Ensure distributor mounting area on cylinder block is clean. Install NEW "O" ring on distributor if necessary. Apply light coat of engine oil on "O" ring.
- Position distributor rotor so it aligns with terminal for cylinder No. 1 on distributor cap. Install distributor. Ensure distributor engages with slot in oil pump drive gear. Install hold-down clamp and distributor hold-down bolt. DO NOT tighten distributor hold-down bolt at this time.
- Rotate distributor until distributor rotor aligns with cylinder No. 1 alignment mark on camshaft position sensor. (Scheme 36) Tighten distributor hold-down bolt to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). To install remaining components, reverse removal procedure.
- Base ignition timing is nonadjustable. Base ignition timing and timing advance are controlled by the Powertrain Control Module (PCM). Distributor position is used to determine the fuel system synchronization. To check for correct distributor position and fuel system synchronization, see FUEL SYSTEM SYNCHRONIZATION under FUEL SYSTEM in ON-VEHICLE ADJUSTMENTS article.
Ignition coil is located on side of engine, near distributor. Service procedure is primarily an unbolt and bolt-on procedure. Tighten ignition coil retaining bolts or nuts to specification. See TORQUE SPECIFICATIONS .
Removal & Installation (Dakota 3.9L, 5.2L & 5.9L, Durango & Ram Van/Wagon)
- Ignition coil is located on front of passenger's side cylinder head. Disconnect spark plug wires and electrical connector from ignition coil. CAUTION: Ignition coil-to-cylinder head mounting bracket bolts hold the idler pulley for the accessory drive belt, as these bolts are under tension. If necessary to remove these bolts, accessory drive belt must be removed first.
- Remove ignition coil retaining bolts or nuts with ignition coil from the ignition coil mounting bracket. DO NOT remove ignition coil-to-cylinder head mounting bracket bolts, as these bolts are under tension.
- To install, reverse removal procedure. Tighten ignition coil retaining bolts or nuts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
Removal & Installation (Ram Pickup 3.9L, 5.2L & 5.9L)
- On 3.9L, 5.2L and 5.9L with light-duty emissions, ignition coil is located on front of passenger's side cylinder head. On 5.9L with heavy-duty emissions, ignition coil is located on top of air injection pump. On all models, disconnect spark plug wires and electrical connector from ignition coil. CAUTION: On 3.9L, 5.2L and 5.9L with light-duty emissions, ignition coil-to-cylinder head mounting bracket bolts hold the idler pulley for the accessory drive belt, as these bolts are under tension. If necessary to remove these bolts, accessory drive belt must be removed first.
- Remove ignition coil retaining bolts or nuts with ignition coil from the ignition coil mounting bracket. On 3.9L, 5.2L and 5.9L with light-duty emissions, DO NOT remove ignition coil-to-cylinder head mounting bracket bolts, as these bolts are under tension. On all applications, to install, reverse removal procedure. Tighten ignition coil retaining bolts or nuts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
- Two separate ignition coils are located above passenger's side valve cover. Each ignition coil can be serviced separately. On all ignition coil applications, disconnect spark plug wires and electrical connector from ignition coil.
- Remove ignition coil retaining bolts and ignition coil from ignition coil mounting bracket. To install, reverse removal procedure. Ensure ignition coil is mounted on ignition coil mounting bracket with electrical connector facing downward. Tighten ignition coil retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
FUEL SYSTEM PRESSURE RELEASE
| WARNING | Always release fuel pressure before disconnecting any fuel injection-related component. DO NOT allow fuel to contact engine or electrical components. |
- Remove fuel cap from fuel tank. Note location of spring loaded flapper valve inside fuel tank filler tube assembly. Flapper valve is located just below the fuel cap area on fuel tank filler tube assembly. Flapper valve is used as a secondary way of sealing the fuel tank if fuel cap was not properly tightened. WARNING: When opening flapper valve inside fuel tank filler tube assembly, ensure a non-metallic object is used to prevent any sparks.
- Using a non-metallic object, push flapper valve inside filler tube assembly downward to release any pressure from the fuel tank. Ensure all pressure is released from fuel tank.
- Remove fuel pump relay from Power Distribution Center (PDC). Fuel pump relay may be identified by label on inside of PDC cover. See «POWER DISTRIBUTION CENTER (PDC) LOCATION»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) table.
- On all models, start engine and allow engine to idle until engine stalls. Attempt to restart engine until engine will no longer run. Turn ignition off. CAUTION: Ensure steps 1) through 4) are performed before proceeding. Steps 3) and 4) must be performed to ensure most of the fuel pressure is released from fuel rails to prevent an excessive amount of fuel being delivered into the cylinders.
- Remaining fuel pressure is released by energizing a fuel injector. Disconnect electrical connector at any fuel injector.
- Connect jumper wire between one electrical terminal on fuel injector and positive battery terminal. Connect another jumper wire on remaining electrical terminal on fuel injector. CAUTION: DO NOT apply battery voltage to fuel injector for extended periods, or fuel injector may be damaged.
- Momentarily touch remaining end of jumper wire to negative battery terminal in short intervals to energize fuel injector and release remaining fuel pressure.
- Remove jumper wires. Reinstall electrical connector and fuel pump relay. Fuel system components may now be serviced. Cover fuel lines with shop towel before disconnecting, as some residual fuel pressure may exist.
- Diagnostic Trouble Code (DTCs) may have been stored in Powertrain Control Module (PCM) due to the removal of fuel pump relay. Using scan tool, clear DTCs from PCM. See appropriate SELF-DIAGNOSTICS article for clearing of DTCs.
FUEL LINE DISCONNECT FITTINGS
Note. Fuel lines may contain single tab, dual tab or plastic retainer ring disconnect fitting. (Scheme 37) Determine type of disconnect fitting used and use proper procedure for proper disconnect fitting.

Removal & Installation (Single Tab)
- Release fuel pressure. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release) under FUEL SYSTEM. Disconnect negative battery cable. Ensure disconnect fitting and fuel lines are clean. Note location of release tab and pull tab on disconnect fitting. (Scheme 37) CAUTION: Release tab must be pressed downward before removing pull tab, or pull tab will be damaged.
- Press release tab downward. Use screwdriver to pry pull tab upward until pull tab separates from disconnect fitting. Remove disconnect fitting from fuel line. Inspect components for damage. If disconnect fitting is damaged, entire assembly must be replaced, as only pull tab may be replaced.
- To install, ensure fuel line and disconnect fitting are clean. Lubricate fuel line and disconnect fitting with engine oil. Install disconnect fitting on fuel line until disconnect fitting bottoms on fuel line.
- Install NEW pull tab until pull tab locks in disconnect fitting. DO NOT reuse old pull tab. Pull on fuel line and disconnect fitting to ensure components are properly locked together. Reconnect negative battery cable. Start engine and check for leaks.
Removal & Installation (Dual Tab)
- Release fuel pressure. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release) under FUEL SYSTEM. Disconnect negative battery cable. Ensure disconnect fitting and fuel lines are clean. Note location of tabs on disconnect fitting. (Scheme 37)
- Squeeze both tabs against disconnect fitting. Pull disconnect fitting from fuel line. The plastic retainer will remain on the fuel system component being serviced. The "O" rings and spacer will remain in the disconnect fitting.
- Inspect components for damage. If disconnect fitting is damaged, entire assembly must be replaced. The only component that may be replaced is the plastic retainer. If plastic retainer must be removed from fuel system component, carefully release the plastic retainer from the fuel system component using 2 screwdrivers. Inspect plastic retainer for cracks or damage. Replace plastic retainer if defective.
- To install, ensure fuel line and disconnect fitting are clean. Lubricate fuel line and disconnect fitting with engine oil. Install disconnect fitting on fuel line until click sound is heard.
- Pull on fuel line and disconnect fitting to ensure components are properly locked together. Reconnect negative battery cable. Start engine and check for leaks.
Removal & Installation (Plastic Retainer Ring)
- Release fuel pressure. Disconnect negative battery cable. Ensure disconnect fitting and fuel lines are clean. Note location of plastic retainer ring on disconnect fitting. (Scheme 37) NOTE: Plastic retainer ring must be pressed evenly into disconnect fitting. If plastic retainer is not even, it will be difficult to remove disconnect fitting from fuel line.
- Firmly push disconnect fitting toward the fuel line while pushing plastic retainer ring evenly into disconnect fitting. With plastic retainer ring fully depressed, pull disconnect fitting from fuel line.
- Inspect components for damage. If disconnect fitting is damaged, entire assembly must be replaced.
- To install, ensure fuel line and disconnect fitting are clean. Lubricate fuel line and disconnect fitting with engine oil. Install disconnect fitting on fuel line until click sound is heard.
- Pull on fuel line and disconnect fitting to ensure components are properly locked together. Reconnect negative battery cable. Start engine and check for leaks.
- Release fuel pressure. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release) under FUEL SYSTEM. Disconnect negative battery cable.
- Ensure area around fuel line fitting on fuel line and fuel rail is clean. Using screwdriver, pry latch clip from fuel line fitting and fuel rail while sliding latch clip toward fuel rail. Perform STEP 1. (Scheme 38)
- Insert Fuel Line Remover (Snap-On FIH-9055-1) into fuel line fitting to release locking fingers inside fuel line fitting. Perform STEP 2. (Scheme 38) Pull fuel line fitting with fuel line from fuel rail.
- Inspect fuel line fitting components for damage. If fuel line fitting components are damaged, entire fuel line assembly must be replaced.
- To install, ensure fuel line fitting and fuel rail are clean. Lubricate fuel line fitting and fuel rail with engine oil. Install fuel line fitting on fuel rail until click sound is heard.
- Install latch clip. Ensure latch clip snaps into position. If latch clip will not fit properly, check for improper installation of fuel line fitting on fuel rail. Pull on fuel line to ensure fuel line fitting is properly locked on fuel rail. Reconnect negative battery cable. Start engine and check for leaks.
Scheme 38
- Release fuel pressure. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release) under FUEL SYSTEM. Disconnect negative battery cable.
- Ensure area around fuel line fitting on fuel line and fuel rail is clean. Press sides of latch clip on fuel line fitting together while rotating latch clip upward. (Scheme 39) Pull fuel line fitting from fuel rail.
- Inspect fuel line fitting for damage. If fuel line fitting is damaged, entire fuel line assembly must be replaced.
- To install, ensure fuel line fitting and fuel rail are clean. Lubricate fuel line fitting and fuel rail with engine oil. Install fuel line fitting on fuel rail.
- Rotate latch clip downward so it snaps into position. Ensure latch clip is fully snapped into position. If latch clip will not snap into position, check for improper installation of fuel line fitting on fuel rail. Pull on fuel line to ensure fuel line fitting is properly locked on fuel rail. Reconnect negative battery cable. Start engine and check for leaks.
Scheme 39
Fuel filter is incorporated into the fuel pressure regulator. A separate frame mounted fuel filter is not used. For servicing for fuel filter/fuel pressure regulator, see FUEL FILTER/FUEL PRESSURE REGULATOR .
- Fuel filter/fuel pressure regulator is mounted in rubber grommet on top of fuel pump module. (Scheme 40)- (Scheme 43). Fuel pump module is located on top of fuel tank.
- Manufacturer recommends removing fuel tank for access to fuel filter/fuel pressure regulator. See «FUEL TANK»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline). Ensure area around fuel filter/fuel pressure regulator and fuel pump module is clean. CAUTION: When removing fuel filter/fuel pressure regulator from fuel tank, DO NOT pull fuel filter/fuel pressure regulator more than 3.0" (76 mm) from fuel tank or plastic fuel line attached to fuel filter/fuel pressure regulator may be damaged.
- Using twisting motion, pull fuel filter/fuel pressure regulator from rubber grommet on fuel pump module. Ensure fuel filter/fuel pressure regulator is not pulled more than 3.0" (76 mm) from fuel tank or plastic fuel line attached to fuel filter/fuel pressure regulator may be damaged.
- Carefully cut plastic fuel line-to-fuel filter/fuel pressure regulator retaining clamp. Use care not to damage plastic fuel line. Remove retaining clamp. Remove plastic fuel line from fuel filter/fuel pressure regulator.
- Install plastic fuel line with NEW retaining clamp on fuel filter/fuel pressure regulator. Rotate fuel filter/fuel pressure regulator in plastic fuel line until fuel line fitting on side fuel filter/fuel pressure regulator points proper direction. See «POSITIONING FUEL FILTER/FUEL PRESSURE REGULATOR»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) table. - Using Crimping Pliers (C-4124), crimp retaining clamp for plastic fuel line. Ensure plastic fuel line is securely attached on fuel filter/fuel pressure regulator.
- To install remaining components, reverse removal procedure. Ensure fuel filter/pressure regulator is installed in rubber grommet on fuel pump module so fuel line fitting on side fuel filter/fuel pressure regulator points toward proper direction before installing fuel tank. FUEL LEVEL SENSOR
Note. Fuel level sensor may also be referred to as fuel gauge sending unit.
- Fuel level sensor is mounted on fuel pump module. (Scheme 44) Fuel pump module is located on top of fuel tank. (Scheme 40)- (Scheme 43).
- Remove fuel pump module. See «FUEL PUMP MODULE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) under FUEL SYSTEM. Disconnect electrical connector for fuel pump and fuel level sensor from electrical connector from bottom side of electrical connector mounted on top of fuel pump module. (Scheme 44)
- Remove locking collar from electrical connector for fuel pump and fuel level sensor. Locking collar must be removed so wires for fuel level sensor may be removed from the electrical connector for fuel pump and fuel level sensor. CAUTION: Note location of wires in electrical connector for fuel pump and fuel level sensor for installation reference. Wires must be installed in correct location.
- Mark wire location in electrical connector for fuel pump and fuel level sensor for installation reference. Remove wires for fuel level sensor from electrical connector for fuel pump and fuel level sensor.
- Note location of notch and locking tab at end of fuel level sensor. (Scheme 44) Carefully push locking tab away from notch while sliding fuel level sensor down the channels, toward bottom of fuel pump module. Note wire routing when removing fuel level sensor from fuel pump module. Remove fuel level sensor.
- Install fuel level sensor on channels of fuel pump module. Ensure wires are properly routed. Slide fuel level sensor onto fuel pump module until fuel level sensor snaps into place. Ensure locking tab is fully seated.
- Install wires for fuel level sensor in electrical connector for fuel pump and fuel level sensor. Install locking collar. Install electrical connector for fuel pump and fuel level sensor on electrical connector on bottom side of electrical connector mounted on top of fuel pump module. Reinstall fuel pump module. To complete installation, reverse removal procedure.
Scheme 44
Fuel pressure regulator is incorporated with the fuel filter. For servicing for fuel filter/fuel pressure regulator, see FUEL FILTER/FUEL PRESSURE REGULATOR .
Fuel pump is incorporated into the fuel pump module. See FUEL PUMP MODULE .
- Fuel pump inlet strainer is mounted on fuel pump module. (Scheme 44) Remove fuel pump module. See «FUEL PUMP MODULE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline).
- Spread locking tabs on bottom of fuel pump module and remove fuel pump inlet strainer from fuel pump module. (Scheme 44) Remove "O" ring from end of fuel pump module if "O" ring was not removed with fuel pump inlet strainer.
- To install, reverse removal procedure. Ensure "O" ring is properly seated when installing fuel pump inlet strainer. Reinstall fuel pump module using proper procedure.
Removal (Dakota)
- Fuel pump module is located on top of fuel tank. (Scheme 40) Fuel tank must be removed for servicing of fuel pump module. Remove fuel tank. See «FUEL TANK»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline).
- Ensure area around fuel pump module is clean. Using Fuel Pump Module Lock Nut Spanner Wrench (6856), remove fuel pump module lock nut. (Scheme 45) Remove fuel pump module with rubber gasket from fuel tank.

- Ensure sealing area on fuel tank is clean. Using NEW rubber gasket, install fuel pump module on fuel tank. DO NOT reuse rubber gasket. Ensure rubber gasket remains in place. NOTE: Fuel pump module must be properly positioned in fuel tank to prevent float from contacting the fuel tank.
- Rotate fuel pump module so alignment arrow on fuel pump module is at 7 o'clock position and aligns with reference mark on fuel tank. (Scheme 46) Install and hand tighten fuel pump module lock nut.
- Note location of fuel pressure regulator on fuel pump module. (Scheme 40) Ensure fuel filter/pressure regulator is positioned on fuel pump module so fuel line fitting on side fuel filter/fuel pressure regulator points toward driver's side of vehicle.
- Hold fuel pump module in place while tightening fuel pump module lock nut to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Reinstall fuel tank using proper procedure.

Removal (Durango)
- Fuel pump module is located on top of fuel tank. (Scheme 41) Fuel tank must be removed for servicing of fuel pump module. Remove fuel tank. See «FUEL TANK»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) under FUEL SYSTEM.
- Ensure area around fuel pump module is clean. Rotate fuel filter/pressure regulator so fuel line fitting on side fuel filter/fuel pressure regulator points toward center of fuel pump module.
- Note location of metal fuel pump module lock ring and locking fingers on the fuel tank. (Scheme 47) There are 6 locking fingers molded into the plastic fuel tank.
- Apply a small amount of engine oil on each locking finger at the fuel pump module lock ring area. Engine oil will act as a lubricant when removing fuel pump module lock ring.
- Note location of lock tab on fuel pump module lock ring. Pry lock tab backward while using a hammer and brass drift to tap fuel pump module lock ring counterclockwise. Remove fuel pump module lock ring, fuel pump module and rubber gasket from fuel tank.

- Ensure sealing area on fuel tank is clean. Using NEW rubber gasket, install fuel pump module on fuel tank. DO NOT reuse rubber gasket. Ensure rubber gasket remains in place. NOTE: Fuel pump module must be properly positioned in fuel tank to prevent float from contacting the fuel tank.
- Rotate fuel pump module so fuel pump is properly positioned in the fuel tank. (Scheme 47) Apply a small amount of engine oil on each locking finger at fuel pump module lock ring area. Install fuel pump lock ring on fuel pump module.
- Using a hammer and brass drift, tap fuel pump module lock ring clockwise until the 6 locking fingers engage in fuel pump module lock ring and lock tab engages notch on fuel pump module lock ring. Ensure lock tab fully engages with notch on fuel pump module lock ring. Reinstall fuel tank using proper procedure.

Removal (Ram Pickup)
- Fuel pump module is located on top of fuel tank. (Scheme 42) Fuel tank must be removed for servicing of fuel pump module. Remove fuel tank. - Ensure area around fuel pump module is clean. Note position of fuel pump module installation in fuel tank for installation reference. Using Fuel Pump Module Lock Nut Spanner Wrench (6856), remove fuel pump module lock nut. (Scheme 45) Remove fuel pump module with rubber gasket from fuel tank.

- Note location of fuel pressure regulator on fuel pump module. (Scheme 42) Ensure fuel filter/pressure regulator is positioned on fuel pump module so fuel line fitting on side fuel filter/fuel pressure regulator points toward driver's side of fuel tank.
- Hold fuel pump module in place while tightening fuel pump module lock nut to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Reinstall fuel tank using proper procedure.

See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Reinstall fuel tank using proper procedure.

- Fuel tank may be drained by lowering the fuel tank, or by pumping fuel from fuel tank using fuel pump. If lowering fuel tank to drain fuel, go to step 4. If using fuel pump to drain fuel tank, go to next step.
- Disconnect fuel line from fuel rail. See «FUEL LINE AT FUEL RAIL»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline). Connect Fuel Hose (6541, 6539, 6631 or 6923) for proper engine application at fuel line fitting on fuel rail. Place remaining end of fuel hose in an approved gasoline container.
- Connect scan tool to Data Link Connector (DLC). DLC is a 16-pin connector attached to bottom of driver's side of the instrument panel, just to the right of the brake pedal. Using scan tool manufacturer's instructions, activate the fuel pump and pump fuel from fuel tank. Once fuel tank is empty, remove scan tool. Reinstall fuel line on fuel rail using proper procedure. Go to step 5.
- Release fuel pressure from fuel system. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release). Ensure negative battery cable is disconnected. Remove fuel tank cap to release any residual fuel tank pressure.
- Open fuel tank filler door. Fuel tank filler tube assembly is mounted to a plastic bezel behind fuel tank filler door. (Scheme 49) Note location of bezel-to-body screw. (Scheme 49) Remove the 3 bezel-to-body screws at the outer circumference of the plastic bezel. DO NOT remove fuel tank filler tube assembly-to-bezel screws.
- Raise and support vehicle. Support fuel tank with transmission jack. Remove fuel tank strap retaining nuts. Position fuel tank straps toward outside of vehicle. Slightly lower fuel tank. If fuel tank was not previously drained, ensure fuel tank cap is installed to prevent spilling of any fuel.
- Disconnect fuel line from fuel filter/fuel pressure regulator on fuel pump module using proper procedure for fuel line disconnect fitting. See «FUEL LINE DISCONNECT FITTINGS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-line-disconnect-fittings). Fuel pump module is located on top of fuel tank. (Scheme 40) Disconnect electrical connector at fuel pump module. Disconnect vapor line from rollover valve on top of fuel tank.
- Lower fuel tank from vehicle. If necessary to drain fuel tank or to remove fuel tank filler tube assembly from fuel tank, go to next step.
- Ensure area around disconnect fitting at fuel tank for fuel tank filler tube assembly is clean. (Scheme 40) The small vent tube on fuel tank filler tube assembly should be removed first. CAUTION: Disconnect fitting on small vent tube and large fill tube must be fully pressed onto fuel tank fitting before pushing release sleeve into disconnect fitting. Failure to fully press disconnect fitting fully onto fuel tank fitting will result in damage to retaining tabs in disconnect fitting.
- Push disconnect fitting on end of small vent tube toward fitting fuel tank as far as possible. (Scheme 50) Ensure disconnect fitting is fully pressed onto fuel tank fitting before attempting to push release sleeve into disconnect fitting.
- Push release sleeve upward into disconnect fitting as far as possible to release the retaining tabs in disconnect fitting. (Scheme 50) Ensure release sleeve is pushed evenly into disconnect fitting. Pull small vent tube with disconnect fitting from fuel tank. Drain remaining fuel from fuel tank into an approved gasoline container if necessary.
- If necessary to remove large fill tube from fuel tank, push disconnect fitting on end of large fill tube toward fitting fuel tank as far as possible. (Scheme 50) Ensure disconnect fitting is fully pressed onto fuel tank fitting before attempting to push release sleeve into disconnect fitting.
- Push release sleeve upward into disconnect fitting as far as possible to release the retaining tabs in disconnect fitting. (Scheme 50) Ensure release sleeve is pushed evenly into disconnect fitting. Pull large fill tube with disconnect fitting from fuel tank.
Scheme 50
- To install, reverse removal procedure. If installing small vent tube and large fill tube on fuel tank, ensure fuel tank fittings are clean.
- Install disconnect fitting on fuel tank fitting until disconnect fitting snaps onto fuel tank fitting. Pull on small vent tube or and large fill tube to ensure disconnect fitting is locked on fuel tank fitting. To verify proper installation of disconnect fitting, ensure the distance between release sleeve and top of fuel tank fitting is.50" (12.7 mm) on small vent tube or.25" (6.4 mm) on large fill tube. (Scheme 50)
- Install fuel lines on fuel filter/fuel pressure regulator on fuel pump module using proper procedure. See «FUEL LINE DISCONNECT FITTINGS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-line-disconnect-fittings) under FUEL SYSTEM. CAUTION: DO NOT overtighten fuel tank strap retaining nuts during installation.
- Tighten fuel tank strap retaining nuts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). To install remaining components, reverse removal procedure. Start engine and check for fuel leaks.
- Fuel tank may be drained by removing vent hose from rear of fuel tank, or by pumping fuel from fuel tank using the fuel pump if fuel pump is operating. If removing vent hose from fuel tank to drain the fuel, go to step 4. If using fuel pump to drain the fuel tank, go to next step.
- Disconnect fuel line from fuel rail. Connect Fuel Hose (6541, 6539, 6631 or 6923) for proper engine application at fuel line fitting on fuel rail. Place remaining end of fuel hose in an approved gasoline container.

- Raise and support vehicle. Remove necessary skid plates for access to fuel tank. Disconnect vent and filler hose from rear of fuel tank. If fuel tank was not previously drained, place drain hose in vent hose fitting at rear of fuel tank. Drain fuel from fuel tank into an approved gasoline container.
- Support fuel tank with transmission jack. Remove fuel tank strap retaining nuts. Position fuel tank straps toward outside of vehicle. Slightly lower fuel tank. Ensure rear of fuel tank is higher than front of fuel tank to prevent any spilling any remaining fuel in fuel tank.
- Disconnect fuel line from fuel filter/fuel pressure regulator on fuel pump module using proper procedure for fuel line disconnect fitting. See «FUEL LINE DISCONNECT FITTINGS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-line-disconnect-fittings). Fuel pump module is located on top of fuel tank. (Scheme 41) Disconnect electrical connector at fuel pump module. Disconnect vapor line from rollover valves on top of fuel tank and EVAP line from fuel pump module. Lower fuel tank from vehicle.

- Fuel tank may be drained by lowering fuel tank, or by pumping fuel from fuel tank using the fuel pump if fuel pump is operating. If lowering fuel tank to drain the fuel, go to step 4. If using fuel pump to drain the fuel tank, go to next step.
- Disconnect fuel line from fuel rail. See «FUEL LINE AT FUEL RAIL»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline). Connect Fuel Hose (6541, 6539, 6631 or 6923) for proper engine application at fuel line fitting on fuel rail. Place remaining end of fuel hose in an approved gasoline container.
- Connect scan tool to Data Link Connector (DLC). DLC is a 16-pin connector attached to bottom of driver's side of the instrument panel, just straight above the accelerator pedal. Using scan tool manufacturer's instructions, activate the fuel pump and pump fuel from fuel tank. Once fuel tank is empty, remove scan tool. Reinstall fuel line on fuel rail using proper procedure. Go to step 5.
- Release fuel pressure from fuel system. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release). Ensure negative battery cable is disconnected. Remove fuel tank cap to release any residual fuel tank pressure.
- Raise and support vehicle. Open fuel tank filler door. Remove fuel tank filler tube assembly-to-body screws. Support fuel tank with transmission jack. Remove fuel tank strap retaining nuts.
- Slightly lower fuel tank. If fuel tank was not previously drained, slightly rotate fuel tank so vent hose and filler hose on fuel tank are above the fuel level in the fuel tank to prevent fuel leakage when hoses are disconnected. Vent hose and filler hose attach to fitting on the fuel tank. (Scheme 42)
- Disconnect vent hose from vent hose fitting on fuel tank. If fuel tank was previously drained, go to next step. If fuel tank was not previously drained, place drain hose in vent hose fitting on fuel tank. Drain fuel from fuel tank into an approved gasoline container. Go to next step.
- Disconnect filler hose from filler hose fitting on fuel tank. Disconnect electrical connector at fuel pump module. Fuel pump module is located on top of fuel tank. (Scheme 42)
- Disconnect fuel line from fuel filter/fuel pressure regulator on fuel pump module using proper procedure for fuel line disconnect fitting. See «FUEL LINE DISCONNECT FITTINGS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-line-disconnect-fittings) under FUEL SYSTEM.
- Disconnect necessary vapor hoses from rollover valves on top of fuel tank or fuel pump module. (Scheme 42) Lower fuel tank from vehicle.

- Fuel tank may be drained by siphoning fuel out through small vent hose on fuel and vent hose fitting assembly on fuel tank, or by pumping fuel from fuel tank using the fuel pump if fuel pump is operating. If siphoning fuel out through small vent hose on fuel and vent hose fitting assembly on fuel tank, go to step 4. If using fuel pump to drain the fuel tank, go to next step.

- If fuel tank was previously drained, go to next step. If fuel tank was not previously drained, siphon fuel from fuel tank into an approved gasoline container by installing siphon hose in small vent hose fitting on fill and vent hose fitting assembly. Go to next step.
- Disconnect large fill hose from fill and vent hose fitting assembly at driver's side frame rail. Fill and vent hose fitting assembly is permanently attached on fuel tank. (Scheme 43)
- Support fuel tank with transmission jack. Remove fuel tank strap retaining nuts from L-shaped bolts securing fuel tank straps on frame rail. Remove fuel tank straps. CAUTION: Fill and vent hose fitting assembly must be released from plastic shield before lowering fuel tank. Use care when lowering fuel tank as not to damage fill and vent hose fitting assembly or the fuel tank.
- Fill and vent hose fitting assembly is permanently attached on fuel tank and is protected from the frame by a plastic shield. (Scheme 43) Push retaining tabs inward to release fill and vent hose fitting assembly from the plastic shield before lowering the fuel tank. (Scheme 51)
- Slightly lower fuel tank while guiding fill and vent hose fitting assembly out of the plastic shield. Use care not to damage fill and vent fitting assembly. Disconnect fuel line from fuel filter/fuel pressure regulator on fuel pump module using proper procedure for fuel line disconnect fitting. See «FUEL LINE DISCONNECT FITTINGS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-line-disconnect-fittings). Fuel pump module is located on top of fuel tank. (Scheme 43)

Start engine and check for fuel leaks.
- Release fuel pressure from fuel system. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release) . Ensure negative battery cable is disconnected.
- Disconnect air inlet duct at throttle body for access to fuel rail. Disconnect vent line from fuel damper at end of fuel rail (if equipped).
- Note electrical connector location on injectors for installation reference. Disconnect electrical connectors at injectors. Disconnect fuel line from fuel rail. See «FUEL LINE AT FUEL RAIL»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) . Disconnect control cables at throttle body. Remove control cable mounting bracket from intake manifold for access to fuel rail.
- Remove fuel rail bolts. Ensure area around injectors and intake manifold is clean. Using rocking motion, remove fuel rail with injectors from intake manifold.
- If removing injector from fuel rail, remove retaining clip from fuel rail and injector. Retaining clip is located at top of injector and fuel rail. Remove injector with "O" ring from fuel rail.
- If installing injector on fuel rail, install NEW "O" ring on injector. Coat "O" ring on injector with engine oil. Install injector on fuel rail. Install retaining clip on injector and fuel rail.
- To install remaining components, reverse removal procedure using NEW "O" ring at bottom of each injector. Coat "O" ring on injector with engine oil before installing injectors and fuel rail.
- Tighten fuel rail bolts to specification. - On Ram Van and Ram Wagon, remove engine cover. On all models, remove air cleaner. Remove throttle body from intake manifold. See «THROTTLE BODY»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) . On A/C equipped models, remove A/C compressor-to-intake manifold support brace at rear of A/C compressor.
- On all models, note electrical connector location on injectors for installation reference. Disconnect electrical connectors at injectors. Disconnect any necessary wiring electrical connectors for access to fuel rails and injectors. CAUTION: Both fuel rails are serviced as an assembly. DO NOT attempt to separate fuel rail from connecting fuel hose at rear of each fuel rail. Connecting fuel hose does not use any form of clamps on the hose. DO NOT use any clamps on connecting fuel hose. When removing fuel rails with injectors, use care not to bend connecting fuel hose.
- Disconnect fuel line from fuel rail. See «FUEL LINE AT FUEL RAIL»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) . Remove fuel rail bolts. Ensure area around injectors and intake manifold is clean.
- Using rocking motion, pull driver's side fuel rail with injectors upward from intake manifold until injectors just clear intake manifold. Repeat procedure on passenger's side fuel rail. Remove fuel rails with injectors from intake manifold.
- If removing injector from fuel rail, remove retaining clip from fuel rail and injector. Retaining clip is located at top of injector and fuel rail. Remove injector with "O" ring from fuel rail.
- If installing injector on fuel rail, install NEW "O" ring on injector. Coat "O" ring on injector with engine oil. Install injector on fuel rail. Install retaining clip on injector and fuel rail.
- To install remaining components, reverse removal procedure using NEW "O" ring at bottom of each injector. Coat "O" ring on injector with engine oil before installing injectors and fuel rails.
- Push passenger's side fuel rail and then driver's side fuel rail downward until shoulder on each injector contacts the intake manifold. Ensure all injectors are fully seated.
- Tighten fuel rail bolts and throttle body bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) . Install fuel line on fuel rail using proper procedure. Start engine and check for leaks.
- Release fuel pressure from fuel system. See «FUEL SYSTEM PRESSURE RELEASE»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__fuel-system-pressure-release) . Ensure negative battery cable is disconnected.
- Remove throttle body from upper intake manifold. See «THROTTLE BODY»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) . Remove ignition coils with mounting bracket for access to fuel rails.
- Upper intake manifold must be removed for servicing of fuel rails and injectors. Remove generator-to-upper intake manifold brace and A/C compressor-to-upper intake manifold brace. Remove generator and A/C compressor if necessary for removal of upper intake manifold.
- Disconnect necessary vacuum lines and hoses for removal of upper intake manifold. Remove bolts, upper intake manifold and gasket from lower intake manifold.
- Note electrical connector location on injectors for installation reference. Disconnect electrical connectors at injectors. Disconnect fuel line from fuel rail. See «FUEL LINE AT FUEL RAIL»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline) .
- Remove fuel rail bolts. Ensure area around injectors and lower intake manifold is clean. Using rocking motion, pull driver's side fuel rail with injectors upward from intake manifold until injectors just clear intake manifold. Repeat procedure on passenger's side fuel rail. Remove fuel rails with injectors from lower intake manifold.
- If removing injector from fuel rail, remove retaining clip from fuel rail and injector. Retaining clip is located at top of injector and fuel rail. Remove injector with "O" ring from fuel rail.
- If installing injector on fuel rail, install NEW "O" ring on injector. Coat "O" ring on injector with engine oil. Install injector on fuel rail. Position injectors on fuel rails so electrical connector on injector is facing toward passenger's side of the vehicle. Install retaining clip on injector and fuel rail.
- To install remaining components, reverse removal procedure using NEW "O" ring at bottom of each injector. Coat "O" ring on injector with engine oil before installing injectors and fuel rails.
- Push passenger's side fuel rail and then driver's side fuel rail downward until shoulder on each injector contacts the intake manifold. Ensure all injectors are fully seated.
- Tighten fuel rail bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications). Using NEW gasket, install upper intake manifold with all bolts loosely installed. Tighten upper intake manifold bolts to specification in sequence. - Tighten throttle body nuts to specification. Install fuel line on fuel rail using proper procedure. Scheme 52
On Ram Van and Ram Wagon, remove engine cover. On all models, remove air inlet duct or air cleaner from throttle body. Disconnect electrical connectors, control cables and vacuum hoses at throttle body. Remove throttle body bolts, throttle body and gasket. To install, reverse removal procedure using NEW gasket. Tighten throttle body bolts to specification. See TORQUE SPECIFICATIONS .
- Remove air cleaner cover. Remove air cleaner housing-to-throttle body nuts and air cleaner housing from throttle body. Disconnect electrical connectors, control cables and vacuum hoses at throttle body. Remove throttle body nuts, throttle body and gasket from upper intake manifold.
- To install, reverse removal procedure using NEW gasket. Tighten throttle body nuts and air cleaner housing-to-throttle body nuts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
Removal & Installation (Dakota & Durango)
- EVAP canister is located on mounting bracket attached to inside of driver's side frame rail, just in front of the fuel tank. Raise and support vehicle.
- Note location of vacuum hoses on EVAP canister for installation reference. Disconnect vacuum hoses from EVAP canister. Remove EVAP canister-to-mounting bracket nut and EVAP canister.
- To install, reverse removal procedure. Ensure the pins on EVAP canister engage with grommets on mounting bracket. Tighten EVAP canister-to-mounting bracket nut to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
- Two EVAP canisters are used. EVAP canisters are located on mounting bracket attached to outside of passenger's side frame rail, just behind the cab.
- Note location of vacuum hoses on EVAP canister for installation reference. Disconnect vacuum hoses from EVAP canister. Remove EVAP canister-to-mounting bracket nuts and EVAP canisters.
- To install, reverse removal procedure. Tighten EVAP canister-to-mounting bracket nut to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
- Two EVAP canisters are used. EVAP canisters are located on mounting bracket under driver's side of vehicle, behind driver's side door opening.
- Remove nuts and EVAP canister mounting bracket from the body. Slightly lower EVAP canisters. Note location of vacuum hoses on EVAP canister for installation reference. Disconnect vacuum hoses from EVAP canister. Remove EVAP canister-to-mounting bracket nuts and EVAP canisters.
- To install, reverse removal procedure. Tighten EVAP canister-to-mounting bracket nut to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) . When installing mounting bracket, ensure locating tabs at top of mounting bracket engage with openings on the body. Tighten EVAP canister mounting bracket-to body nuts to specification. EVAP LEAK DETECTION PUMP
Note. EVAP leak detection pump may also be referred to as Leak Detection Pump (LDP).
Removal (Dakota & Durango)
- EVAP leak detection pump and EVAP leak detection pump filter must be replaced as an assembly. EVAP leak detection pump is located at driver's side of engine compartment, just below battery tray. (Scheme 53) EVAP leak detection pump filter is attached to outside of battery tray, just in front of power distribution center. (Scheme 53)
- Remove battery. Disconnect hose from bottom of EVAP leak detection pump filter that goes to EVAP leak detection pump. Remove retaining clip and disconnect EVAP leak detection pump filter from battery tray.
- Disconnect wiring harness for battery temperature sensor from bottom of battery tray. Power distribution center must be removed for access to EVAP leak detection pump.
- Remove power distribution center-to-fender retaining screw at rear of power distribution center. Unsnap power distribution center from battery tray. Carefully position power distribution center aside.
- Remove battery tray. Disconnect electrical connector and vacuum hoses at EVAP leak detection pump. Use care not to damage vacuum hoses during removal. Remove retaining bolts and EVAP leak detection pump.
Note. Vacuum hoses and hose to EVAP leak detection pump filter must be properly installed on EVAP leak detection pump and all hoses must be in good condition. If hoses are not properly installed or are damaged, a Diagnostic Trouble Code (DTC) will be set in the Powertrain Control Module (PCM).
- Install EVAP leak detection pump on battery tray. Tighten retaining bolts to specification. See «TORQUE SPECIFICATIONS»(/dodge/cab-chassis-r2500/1996-2002/remont/removal-installation/#engine-controls-component-removeinstalloverhaul-rwd-gasoline__torque-specifications) .
- To install remaining components, reverse removal procedure. Ensure vacuum hoses and hose to EVAP leak detection pump filter are in good condition and properly installed on EVAP leak detection pump.
Scheme 53
- EVAP leak detection pump and EVAP leak detection pump filter must be replaced as an assembly. EVAP leak detection pump and EVAP leak detection pump filter are located at passenger's side front corner of engine compartment, near wheelwell. (Scheme 54)
- Disconnect hose from bottom of EVAP leak detection pump filter that goes to EVAP leak detection pump. Remove retaining bolt and EVAP leak detection pump filter.
- Disconnect electrical connector and vacuum hoses at EVAP leak detection pump. Use care not to damage vacuum hoses during removal. Remove retaining bolts and EVAP leak detection pump.
Note. Vacuum hoses and hose to EVAP leak detection pump filter must be properly installed on EVAP leak detection pump and all hoses must be in good condition. If hoses are not properly installed or are damaged, a Diagnostic Trouble Code (DTC) will be set in the Powertrain Control Module (PCM).

- EVAP leak detection pump and EVAP leak detection pump filter must be replaced as an assembly. EVAP leak detection pump and EVAP leak detection pump filter are located on mounting bracket at driver's side of engine compartment, near the wheelwell. (Scheme 55)
- Disconnect electrical connector and vacuum hoses at EVAP purge solenoid. Use care not to damage vacuum hoses during removal. Remove EVAP purge solenoid from mounting bracket. Disconnect electrical connector and vacuum hoses at EVAP leak detection pump. Use care not to damage vacuum hoses during removal.
- Remove retaining bolts from mounting bracket. Remove mounting bracket with EVAP leak detection pump and EVAP leak detection pump filter as an assembly. Remove retaining bolts, EVAP leak detection pump and EVAP leak detection pump filter from mounting bracket.
Note. All vacuum hoses and hose to EVAP leak detection pump filter must be properly installed on EVAP leak detection pump and all hoses must be in good condition. If hoses are not properly installed or are damaged, a Diagnostic Trouble Code (DTC) will be set in the Powertrain Control Module (PCM).
- Install EVAP leak detection and EVAP leak detection pump filter on mounting bracket. Tighten retaining bolts to specification. - To install remaining components, reverse removal procedure. Ensure vacuum hoses and hose to EVAP leak detection pump filter are in good condition and properly installed.

Note. EVAP purge solenoid may also be referred to as EVAP canister purge solenoid, duty cycle solenoid or proportional purge solenoid.
- On Dakota 2.5L, EVAP purge solenoid is located on firewall at passenger's side of engine compartment. (Scheme 56) On Dakota 3.9L, 5.2L and 5.9L and Durango, EVAP purge solenoid is located at driver's side of engine compartment, near brake booster. (Scheme 57)
- On all models, disconnect electrical connector and vacuum hoses at EVAP purge solenoid. Use care not to damage vacuum hoses during removal. Remove retaining nuts and EVAP purge solenoid.
- To install, reverse removal procedure. Tighten retaining nuts to specification. Ensure vacuum hoses are in good condition and properly installed.

Removal & Installation (Ram Pickup, Ram Van & Ram Wagon)
- On Ram Pickup, EVAP purge solenoid is located at passenger's side front corner of engine compartment, near wheelwell. (Scheme 54)
- On Ram Van and Ram Wagon, EVAP purge solenoid is located at driver's side of engine compartment, near the wheelwell. (Scheme 55)
- On all models, disconnect electrical connector and vacuum hoses at EVAP purge solenoid. Use care not to damage vacuum hoses during removal. Remove EVAP purge solenoid from mounting bracket.
- To install reverse removal procedure. Ensure vacuum hoses are in good condition and properly installed.
