Battery, Charging System & Starting System: Removal & Installation Chevrolet Silverado 3500

Removal Procedure

1. Record the customer's pre-set radio stations.
2. Turn off all the lamps and accessories.
3. Turn the ignition OFF.
4. Loosen the negative battery cable bolt.
5. Remove the negative battery cable.

Installation Procedure

1. Install the negative battery cable. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
2. Tighten the negative battery cable bolt. Tighten: Tighten the bolt to 17 N.m (13 lb ft).
3. Re-set the customer's radio stations.

1. Turn off all the lamps and accessories.
2. Turn the ignition OFF.
3. Loosen the negative battery cable bolt.
4. Remove the negative battery cable.

1. Install the negative battery cable. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
2. Tighten the negative battery cable bolt. Tighten: Tighten the bolt to 17 N.m (13 lb ft).

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Remove the battery cable bracket bolt and bracket from the power steering pump.
3. If equipped, disconnect the accessory power fuse block front wiring harness electrical connector from the negative cable connector.
4. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
5. Remove the engine wiring harness ground/negative battery cable bolt (1).
6. Remove the negative battery cable from the battery cable clip.
7. Remove the forward lamp wiring harness ground/negative cable bolt (3).
8. Remove the forward lamp wiring harness from the frame.
9. Remove the negative battery cable from the cable channel.
10. Lower the vehicle.
11. Remove the negative battery cable.

1. Install the negative battery cable.
2. Raise the vehicle.
3. Install the negative battery cable to the cable channel.
4. Install the forward lamp wiring harness to the frame. NOTE: Refer to Fastener Notice in Cautions and Notices.
5. Install the forward lamp wiring harness ground/negative cable bolt (3). Tighten: Tighten the bolt to 9 N.m (80 lb in).
6. Install the negative battery cable to the battery cable clip.
7. Install the engine wiring harness ground/negative battery cable bolt (1). Tighten: Tighten the bolt to 25 N.m (18 lb ft).
8. Lower the vehicle.
9. If equipped, connect the accessory power fuse block front wiring harness electrical connector to the negative cable connector.
10. Install the battery cable bracket and bolt to the power steering pump. Tighten: Tighten the bolt to 25 N.m (18 lb ft).
11. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. If necessary, remove the left front wheel house panel. Refer to «Wheelhouse Panel Replacement»(ref-184166-S07972120782005082200000) .
3. If equipped with a 4.8L, 5.3L, or 6.0L engine, remove the battery cable bracket bolt and bracket from the power steering pump.
4. If equipped, disconnect the accessory power fuse block front wiring harness electrical connector from the negative cable connector.
5. If equipped with a 4.8L, 5.3L, or 6.0L engine, perform the following: Remove the negative cable clip from the positive cable clip. Remove the engine wiring harness ground/negative cable bolt. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
6. If equipped with a 8.1L engine, perform the following: Remove the negative cable clip from the positive cable clip. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information. Remove the engine wiring harness ground/negative cable bolt. Reposition the wiring harness ground and negative cables.
7. Remove the forward lamp wiring harness ground/negative cable bolt.
8. Lower the vehicle.
9. Remove the negative battery cable.

1. Install the negative battery cable.
2. Raise the vehicle.
3. Position the negative cable and forward lamp wiring harness ring terminals to the frame. Insert the anti-rotation tab on the forward lamp wiring harness into the hole in the frame. NOTE: Refer to Fastener Notice in Cautions and Notices.
4. Install the forward lamp wiring harness ground/negative cable bolt. Tighten: Tighten the bolt to 9 N.m (80 lb in).
5. If equipped with a 8.1L engine, perform the following: Position the wiring harness ground and negative cables. Position the anti-rotation tab on the negative cable in the correct location. Install the engine wiring harness ground/negative cable bolt. Tighten: Tighten the bolt to 25 N.m (18 lb ft). Lower the vehicle. Install the negative cable clip to the positive cable clip.
6. If equipped with a 4.8L, 5.3L, or 6.0L engine, perform the following: Position the negative cable and engine wiring harness ring terminals to the engine block. Position the anti-rotation tab on the negative cable in the correct location. Install the engine wiring harness ground/negative cable bolt. Tighten: Tighten the bolt to 25 N.m (18 lb ft). Lower the vehicle. Install the negative cable clip to the positive cable clip.
7. If equipped, connect the accessory power fuse block front wiring harness electrical connector to the negative cable connector.
8. If equipped with a 4.8L, 5.3L, or 6.0L engine, install the battery cable bracket and bolt to the power steering pump. Tighten: Tighten the bolt to 25 N.m (18 lb ft).
9. If necessary, install the left front wheel house panel. Refer to «Wheelhouse Panel Replacement»(ref-184166-S07972120782005082200000) .
10. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Remove the negative cable clip from the clip on the positive cable.
3. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
4. Remove the negative battery cable bolt.
5. Remove the forward lamp wiring harness ground/negative cable bolt.
6. Remove the negative battery cable.

1. Install the negative battery cable.
2. Position the negative cable and forward lamp wiring harness ring terminals to the frame. Insert the anti-rotation tab on the forward lamp wiring harness into the hole in the frame. NOTE: Refer to Fastener Notice in Cautions and Notices.
3. Install the forward lamp wiring harness ground/negative cable bolt. Tighten: Tighten the bolt to 9 N.m (80 lb in).
4. Position the negative cable and engine wiring harness ring terminals to the engine block. Position the anti-rotation tab on the negative cable in the correct location.
5. Install the engine wiring harness ground/negative cable bolt. Tighten: Tighten the bolt to 34 N.m (25 lb ft).
6. Lower the vehicle.
7. Install the negative cable clip to the clip on the positive cable.
8. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Remove the negative cable clip (1) from the power steering pump bracket.
3. Remove the negative cable from the positive cable clip.
4. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
5. Remove the negative battery cable bolt (1).
6. Remove the forward lamp wiring harness ground/negative cable bolt (3).
7. Remove the negative battery cable (1).

1. Install the negative battery cable (1).
2. Position the negative cable and forward lamp wiring harness ring terminals to the frame.
3. Insert the anti-rotation tab on the forward lamp wiring harness (2) into the hole in the frame. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
4. Install the forward lamp wiring harness ground/negative cable bolt (3). Tighten: Tighten the bolt to 9 N.m (80 lb in).
5. Position the negative cable and engine wiring harness ring terminals to the engine block.
6. Position the anti-rotation tab on the negative cable (2) in the correct location.
7. Install the engine wiring harness ground/negative cable bolt (1). Tighten: Tighten the bolt to 34 N.m (25 lb ft).
8. Lower the vehicle.
9. Install the negative cable to the positive cable clip.
10. Install the negative cable clip (1) to the power steering pump bracket.
11. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Remove the auxiliary battery cable clips from the studs at the front of dash.
3. Remove the engine sight shield. Refer to «Engine Sight Shield Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184187-S29824444452005082200000) or «Engine Sight Shield Replacement (6.0L Engine w/RPOs Y91 and Z88)»(ref-184187-S35316120602005082200000) in Engine Mechanical - 4.8L, 5.3L, and 6.0L.
4. Remove the engine wiring harness/auxiliary negative battery cable bolt.
5. Remove the auxiliary negative battery cable.

1. Install the auxiliary negative battery cable.
2. Install the engine wiring harness/auxiliary negative battery cable bolt. Tighten: Tighten the bolt to 16 N.m (12 lb ft).
3. Install the engine sight shield. Refer to «Engine Sight Shield Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184187-S29824444452005082200000) or «Engine Sight Shield Replacement (6.0L Engine w/RPOs Y91 and Z88)»(ref-184187-S35316120602005082200000) in Engine Mechanical - 4.8L, 5.3L, and 6.0L.
4. Install the auxiliary battery cable clips to the studs at the front of dash.
5. Connect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Remove the auxiliary battery cable clips from the fender wheelhouse inner panel.
3. Remove the clip for the auxiliary battery cables on the frame.
4. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
5. Remove the auxiliary battery negative cable bolt.
6. Remove the battery cable retainer nut.
7. Remove the auxiliary battery cable from the retainer.
8. Remove the starter lead nut.
9. Remove the auxiliary battery cable from the vehicle.

1. Position the auxiliary battery cable to the starter.
2. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
3. Install the auxiliary battery cables in the retainer.
4. Install the battery cable retainer and nut. Tighten: Tighten the nut to 12 N.m (106 lb in).
5. Install the auxiliary battery negative cable bolt. Tighten: Tighten the bolt to 34 N.m (25 lb ft).
6. Install the clip for the auxiliary battery cable to the frame.
7. Install the auxiliary battery cable clips to the fender wheelhouse inner panel.
8. Connect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the auxiliary battery negative cable (2). Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Unsnap the positive battery cable cap.
3. Disconnect the positive battery cable (1).
4. Remove the auxiliary battery cable clip from the fender wheelhouse inner panel.
5. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
6. Remove the cable clip bolt (5) at the frame.
7. Remove the auxiliary battery negative cable bolt (4).
8. Remove the battery cable retainer nut (6) and the retainer.
9. Remove the battery positive cable from the retainer.
10. Remove the positive battery cable nut (7).
11. Remove the positive battery cable lead (8) from the starter.
12. Remove the auxiliary battery cable.

1. Install the auxiliary battery cable.
2. Install the positive battery cable lead (8) to the starter. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
3. Install the positive battery cable nut (7). Tighten: Tighten the nut to 9 N.m (80 lb in).
4. Install the battery positive cable to the retainer.
5. Install the battery cable retainer nut (6) and the retainer. Tighten: Tighten the nut to 12 N.m (106 lb in).
6. Install the auxiliary battery negative cable bolt (4). Tighten: Tighten the bolt to 34 N.m (25 lb ft).
7. Install the cable clip bolt (5) to the frame. Tighten: Tighten the bolt to 21 N.m (16 lb ft).
8. Lower the vehicle.
9. Install the auxiliary battery cable clip to the fender wheelhouse inner panel.
10. Connect the positive battery cable (1). Tighten: Tighten the bolt to 17 N.m (13 lb ft).
11. Snap the positive battery cable cap closed.
12. Connect the auxiliary battery negative cable (2). Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Unsnap the positive battery cable cap.
3. Loosen the positive battery cable bolt.
4. Remove the positive battery cable from the battery.
5. Loosen the positive cable bolt at the underhood bussed electrical center (UBEC).
6. Unsnap the junction block cover.
7. Remove the positive battery cable (1) from the junction block.
8. Remove the battery cable bracket bolt and bracket from the power steering pump.
9. Raise and support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
10. Remove the negative battery cable from the battery channel.
11. Remove the battery cable channel bolts (1).
12. Remove the positive battery cable from the channel.
13. Remove the starter lead nut (9).
14. Remove the positive cable (1) from the starter.
15. Remove the positive cable from the clip (7) on the oil pan.
16. Remove the positive battery cable.

1. Install the positive battery cable.
2. Install the positive cable to the clip (7) on the oil pan.
3. Install the positive cable (1) to the starter. NOTE: Refer to Fastener Notice in Cautions and Notices.
4. Install the starter lead nut (9). Tighten: Tighten the nut to 9 N.m (80 lb in).
5. Install the positive cable to the channel.
6. Install the battery cable channel bolts (1). Tighten: Tighten the bolts to 12 N.m (106 lb in).
7. Install the negative cable to the battery channel.
8. Lower the vehicle.
9. Install the battery cable bracket and bolt to the power steering pump. Tighten: Tighten the bolt to 25 N.m (18 lb ft).
10. Install the positive cable (1) to the junction block.
11. Snap the junction block cover.
12. Tighten the positive cable bolt at the UBEC. Tighten: Tighten the bolt to 9 N.m (80 lb in).
13. Install the positive battery cable.
14. Tighten the positive battery cable. Tighten: Tighten the bolt to 17 N.m (13 lb ft).
15. Snap the positive battery cable cap closed.
16. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Unsnap the positive battery cable cap.
3. Loosen the positive battery cable.
4. Remove the positive battery cable.
5. Loosen the positive cable bolt at the underhood bussed electrical center (UBEC).
6. If necessary, remove the engine sight shield. Refer to «Engine Sight Shield Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184187-S29824444452005082200000) or «Engine Sight Shield Replacement (6.0L Engine w/RPOs Y91 and Z88)»(ref-184187-S35316120602005082200000) in Engine Mechanical - 4.8L, 5.3L, and 6.0L.
7. Unsnap the junction block cover.
8. Remove the positive battery cable (1) from the junction block.
9. If equipped with a 4.8L, 5.3L, or 6.0L engine, remove the negative cable clip from the positive cable clip.
10. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
11. If equipped with a 8.1L engine, remove the negative cable clip from the positive cable clip.
12. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
13. Remove the positive battery cable channel bolt.
14. Slide the channel pin out of the oil pan tab.
15. Remove the positive battery cable from the channel.
16. If equipped with a 4.8L, 5.3L, or 6.0L engine, remove the battery cable bracket bolt and bracket from the power steering pump.
17. If equipped with a 4.8L, 5.3L, or 6.0L engine, remove the starter lead nut.
18. Remove the positive cable from the starter.
19. Remove the positive cable clip from the clip on the oil pan.
20. Remove the positive cable from the clip on the oil pan.
21. Remove the positive battery cable.
22. If equipped with a 8.1L engine, remove the starter lead nut.
23. Remove the positive cable from the starter.
24. Remove the positive cable clip nut.
25. Remove the positive cable from the engine harness clip.
26. Remove the positive battery cable.

1. If equipped with a 8.1L engine, install the positive battery cable.
2. install the positive cable to the engine harness clip. NOTE: Refer to Fastener Notice in Cautions and Notices.
3. Install the positive cable clip nut. Tighten: Tighten the nut to 8 N.m (71 lb in).
4. Install the positive cable to the starter.
5. Install the starter lead nut. Tighten: Tighten the starter lead nut to 9 N.m (80 lb in).
6. If equipped with a 4.8L, 5.3L, or 6.0L engine, Install the positive battery cable.
7. Install the positive cable to the clip on the oil pan.
8. Install the positive cable clip to the clip on the oil pan.
9. Install the positive cable to the starter.
10. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
11. If equipped with a 4.8L, 5.3L, or 6.0L engine, install the battery cable bracket and bolt. Tighten: Tighten the bolt to 25 N.m (18 lb ft).
12. Install the positive battery cable to the channel.
13. Slide the channel pin into the oil pan tab.
14. Install the positive battery cable channel bolt. Tighten: Tighten the bolt to 12 N.m (106 lb in).
15. Lower the vehicle.
16. If equipped with a 8.1L engine, install the negative cable clip to the positive cable clip.
17. If equipped with a 4.8L, 5.3L, or 6.0L engine, install the negative cable clip to the positive cable clip.
18. Install the positive cable (1) into the junction block.
19. Snap the junction block cover closed.
20. If necessary, install the engine sight shield. Refer to «Engine Sight Shield Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184187-S29824444452005082200000) or «Engine Sight Shield Replacement (6.0L Engine w/RPOs Y91 and Z88)»(ref-184187-S35316120602005082200000) in Engine Mechanical - 4.8L, 5.3L, and 6.0L.
21. Tighten the positive cable bolt at the UBEC. Tighten: Tighten the bolt to 9 N.m (80 lb in).
22. Install the positive battery cable.
23. Tighten the positive battery cable. Tighten: Tighten the bolt to 17 N.m (13 lb ft).
24. Snap the positive battery cable cap closed.
25. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Unsnap the positive battery cable cap.
3. Loosen the positive battery cable.
4. Remove the positive battery cable.
5. Loosen the positive cable bolt at the underhood bussed electrical center (UBEC)
6. Unsnap the junction block cover.
7. Remove the positive cable (1) from the junction block.
8. Raise and suitably support the vehicle. Refer to «Lifting and Jacking the Vehicle»(ref-184175-S17163319502005082200000) in General Information.
9. Remove the clip attaching the positive cable to the negative cable.
10. Remove the battery cable channel bolts.
11. Release the tabs on the channel.
12. Remove the battery cable from the channel.
13. Remove the battery cable retainer nut and the retainer.
14. Remove the battery positive cable from the retainer.
15. Remove the starter lead nut.
16. Remove the positive cable from the starter.
17. Remove the positive battery cable.

1. Install the positive cable to the vehicle.
2. Install the positive cable to the starter.
3. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
4. Install the battery positive cable in the retainer.
5. Install the positive cable retainer and nut. Tighten: Tighten the nut to 12 N.m (106 lb in).
6. Install the battery positive cable to the channel.
7. Install the battery cable channel bolts. Tighten: Tighten the bolts to 8 N.m (71 lb in).
8. Lower the vehicle.
9. Install the negative cable clip to the clip on the positive cable.
10. Install the positive cable (1) into the junction block.
11. Snap the junction block cover closed.
12. Tighten the positive cable bolt at the UBEC. Tighten: Tighten the bolt to 9 N.m (80 lb in).
13. Install the positive battery cable.
14. Tighten the positive battery cable. Tighten: Tighten the bolt to 17 N.m (13 lb ft).
15. Snap the positive battery cable cap closed.

14. Remove the positive battery cable lead (8) from the starter.
15. Remove the positive battery cable.

1. Install the positive battery cable.
2. Install the positive battery cable lead (8) to the starter. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
3. Install the positive battery cable nut (7). Tighten: Tighten the nut to 9 N.m (80 lb in).
4. Install the battery positive cable to the retainer.
5. Install the battery cable retainer nut (6) and the retainer. Tighten: Tighten the nut to 12 N.m (106 lb in).
6. Install the battery cable to the channel.
7. Install the battery cable channel bolts. Tighten: Tighten the bolts to 8 N.m (71 lb in).
8. Install the clip attaching the positive cable to the negative cable.
9. Lower the vehicle.
10. Install the positive cable (1) to the junction block.
11. Snap the junction block cover closed.
12. Tighten the positive cable bolt at the UBEC. Tighten: Tighten the bolt to 9 N.m (80 lb in).
13. Connect the positive battery cable (1). Tighten: Tighten the bolt to 17 N.m (13 lb ft).
14. Snap the positive battery cable cap closed.
15. Connect the negative battery cable (2). Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

11. Remove the auxiliary battery cable.

1. Position the auxiliary battery cable to the starter.
2. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
3. Install the auxiliary battery cable to the retainer.
4. Install the retainer and nut. Tighten: Tighten the nut to 12 N.m (106 lb in).
5. Install the auxiliary battery negative cable bolt. Tighten: Tighten the bolt to 34 N.m (25 lb ft).
6. Install the auxiliary battery positive cable.
7. Tighten the auxiliary battery positive cable. Tighten: Tighten the bolt to 17 N.m (13 lb ft).

11. Remove the positive battery cable lead (8) from the starter.
12. Remove the auxiliary battery cable.

1. Install the auxiliary battery cable.
2. Install the positive battery cable lead (8) to the starter. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
3. Install the positive battery cable nut (7). Tighten: Tighten the nut to 9 N.m (80 lb in).
4. Install the battery positive cable to the retainer.
5. Install the battery cable retainer nut (6) and the retainer. Tighten: Tighten the nut to 12 N.m (106 lb in).
6. Install the auxiliary battery negative cable bolt (4). Tighten: Tighten the bolt to 34 N.m (25 lb ft).
7. Install the cable clip bolt (5) to the frame. Tighten: Tighten the bolt to 21 N.m (16 lb ft).
8. Lower the vehicle.
9. Install the auxiliary battery cable clip to the fender wheelhouse inner panel.
10. Connect the positive battery cable (1). Tighten: Tighten the bolt to 17 N.m (13 lb ft).
11. Snap the positive battery cable cap closed.
12. Connect the auxiliary battery negative cable (2). Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

6. Install the auxiliary positive battery cable clip to the battery tray.
7. Install the auxiliary positive battery cable to the auxiliary relay.
8. Install the auxiliary positive battery cable nut. Tighten: Tighten the nut to 8 N.m (71 lb in).
9. Position the boot.

13. Loosen the 14V positive/negative battery cable bolt (1).
14. Remove the red connector position assurance (CPA) retainer.
15. Disconnect the 14V positive/negative battery cable.
16. Remove the 14V positive/negative cable clips (1) from the frame.

18. Remove the engine wiring harness ground/negative cable bolt (2).
19. Reposition the wiring harness ground (3) and battery cable ground (1).
20. Remove the forward lamp wiring harness ground/negative cable bolt (6).
21. Reposition the ground wire (5) and forward lamp harness ground (7).
22. Remove the battery cable channel bolt (4).
23. Remove the starter harness branch clips from the battery channel.
24. Slide the channel pin out of the oil pan tab.
25. Lower the vehicle.
26. Remove the 14V positive/negative battery cable.

1. Install the 14V positive/negative battery cable.
2. Raise the vehicle.
3. Slide the channel pin into the oil pan tab.
4. Install the starter harness branch clips to the battery channel. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
5. Install the battery cable channel bolt (4). Tighten: Tighten the bolt to 12 N.m (106 lb in).
6. Position the ground wire (5) and forward lamp harness ground (7).
7. Install the forward lamp wiring harness ground/negative cable bolt (6). Tighten: Tighten the bolt to 9 N.m (80 lb in).
8. Position the wiring harness ground (3) and battery cable ground (1).
9. Install the engine wiring harness ground/negative cable bolt (2). Tighten: Tighten the bolt to 25 N.m (18 lb ft).
10. Lower the vehicle.
11. Install the 14V positive/negative cable clips (1) to the frame.
12. Connect the 14V positive/negative battery cable.
13. Install the red CPA retainer.
14. Tighten the 14V positive/negative battery cable bolt (1). Tighten: Tighten the bolt to 9 N.m (80 lb in).
15. Install the junction block to the bracket.
16. Install the harness clip bolt (1) to the junction block bracket. Tighten: Tighten the bolt to 9 N.m (80 lb in).
17. Install the positive cable to the UBEC.
18. Install the nut at the UBEC.
19. Position the positive cable to the UBEC.
20. Tighten the positive battery cable bolt at the UBEC. Tighten: Tighten the bolt to 9 N.m (80 lb in).
21. Install the UBEC cover.
22. Install the left fender to cowl support brace and bolts. Tighten: Tighten the bolts to 9 N.m (80 lb in).
23. Connect the positive battery cable. Tighten: Tighten the bolt to 17 N.m (13 lb ft).
24. Snap the positive battery cable cap closed.
25. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

3. Remove the SGCM bracket nuts and bolt.
4. Remove the SGCM bracket.
5. Remove the heating, ventilation and air conditioning (HVAC) module. Refer to «HVAC Module Assembly Replacement»(ref-184172-S39854938532005082200000) in Heating, Ventilation and Air Conditioning.
6. Remove the 42-volt positive/negative cable grommet nuts (1) from the front of dash.
7. Push the 42-volt positive/negative cable grommet through the front of dash.
8. Remove the hinge pillar trim. Refer to «Trim Panel Replacement - Hinge Pillar»(ref-184122-S38914569132005082200000) in Interior Trim.
9. Remove the 42-volt positive/negative cable clip (2) from at the right cowl panel.
10. Remove the door sill plate. Refer to «Door Sill Plate Replacement - Front»(ref-184122-S10691884552005082200000) in Interior Trim.
11. Reposition the carpet.
12. Remove the 42-volt positive/negative cable channel rear nut (3).
13. Disengage the 42-volt positive/negative cable channel from the studs on the floor.
14. Remove the 42-volt positive/negative cable retainer nuts, and retainer.
15. Disconnect the 42-volt positive/negative cable electrical connector (4).
16. Disconnect the 120-volt AC electrical connector (3).
17. Remove the ground strap nut (1).
18. Remove the ground straps from the stud (2).
19. Remove the 42-volt positive/negative cable.

1. Install the 42-volt positive/negative cable.
2. Install the ground straps from the stud (2). NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
3. Install the ground strap nut (1). Tighten: Tighten the nut to 10 N.m (89 lb in).
4. Connect the 120-volt AC electrical connector (3).
5. Connect the 42-volt positive/negative cable electrical connector (4).
6. Install the 42-volt positive/negative cable retainer and nuts. Tighten: Tighten the nuts to 20 N.m (15 lb ft).
7. Engage the 42-volt positive/negative cable channel to the studs on the floor.
8. Install the 42-volt positive/negative cable channel rear nut (3). Tighten: Tighten the nuts to 10 N.m (89 lb in).
9. Position the carpet.
10. Install the door sill plate. Refer to «Door Sill Plate Replacement - Front»(ref-184122-S10691884552005082200000) in Interior Trim.
11. Install the 42-volt positive/negative cable clip (2) at the right cowl panel.
12. Push the 42-volt positive/negative cable grommet through the front of dash.
13. Install the hinge pillar trim. Refer to «Trim Panel Replacement - Hinge Pillar»(ref-184122-S38914569132005082200000) in Interior Trim.
14. Install the 42-volt positive/negative cable grommet nuts (1) to the front of dash. Tighten: Tighten the nuts to 20 N.m (15 lb ft).
15. Install the HVAC module. Refer to «HVAC Module Assembly Replacement»(ref-184172-S39854938532005082200000) in Heating, Ventilation and Air Conditioning.
16. Install the SGCM bracket.
17. Install the SGCM bracket nuts and bolt. Tighten: Tighten the bolt to 9 N.m (80 lb in). Tighten the nuts to 25 N.m (18 lb ft).
18. Install the SGCM. Refer to «Starter/Generator Control Module (SGCM) Replacement (5.3L Engine w/RPO HP2)»(ref-184144-S35360611212005082200000) .

6. Remove the accessory power receptacle harness clips from the engine harness.

8. Remove the accessory power receptacle harness clips from the frame front side rail.
9. Remove the accessory power receptacle harness clips from the frame side rail.
10. Remove the accessory power receptacle harness clips from the frame rear side rail.
11. Remove the accessory power receptacle harness ground wire bolt (1).
12. Reposition the ground wire from the frame.
13. Disconnect the accessory power receptacle harness electrical connector from the receptacle.
14. Remove the accessory power receptacle harness from the vehicle.

1. Install the accessory power receptacle harness to the vehicle.
2. Connect the accessory power receptacle harness electrical connector to the receptacle.
3. Position the ground wire to the frame. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
4. Install the accessory power receptacle harness ground wire bolt (1). Tighten: Tighten the bolt to 9 N.m (80 lb in).
5. Install the accessory power receptacle harness clips to the frame rear side rail.
6. Install the accessory power receptacle harness clips to the frame side rail.
7. Install the accessory power receptacle harness clips to the frame front side rail.
8. Lower the vehicle.
9. Install the accessory power receptacle harness clips to the engine harness.
10. Connect the accessory power receptacle electrical connector (1) to the 42V electrical connector (2).
11. Install the accessory power receptacle to the 42V electrical connector clip.
12. Install the accessory power receptacle harness clip (2) to the tray.
13. Connect the accessory power receptacle electrical connector (1) at the SGCM.
14. Connect the ESB. Refer to «Energy Storage Box (ESB) Service Disconnect/Connect (5.3L Engine w/RPO HP2)»(ref-184144-S17357825682005082200000) .

3. Remove the generator cable from the generator, perform the following: Reposition the boot to expose the stud. Remove the generator cable nut. Remove the generator cable from the stud.
4. Open the positive cable junction block.
5. Remove the generator cable nut.
6. Remove the generator cable (2) from the junction block.

1. Install the generator cable (2) to the junction block.
2. Install the generator cable nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
3. Close the positive cable junction block.
4. Install the generator cable to the generator, perform the following: Install the generator cable to the stud. Install the generator cable nut. Tighten: Tighten the nut to 9 N.m (80 lb in). Position the boot to cover the stud.
5. If necessary, install the engine sight shield. 6. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Disconnect the energy storage box (ESB). Refer to «Energy Storage Box (ESB) Service Disconnect/Connect (5.3L Engine w/RPO HP2)»(ref-184144-S17357825682005082200000) .
2. Disconnect the hybrid control module (HCM) electrical connector. Push the center retainer in while sliding the gray lever forward. Slide the gray lever forward completely until it locks. Remove the electrical connector.
3. Open the hose clamp on top of the fan shroud.
4. Remove the radiator hose from the clip.
5. Remove the HCM bracket bolts (3, 4).
6. Remove the HCM bracket (5) from the fan shroud.
7. Remove the HCM from the bracket.

1. Install the HCM to the bracket.
2. Install the HCM bracket (5) to the fan shroud. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
3. Install the HCM bracket bolts (3, 4). Tighten: Tighten the bolts to 9 N.m (80 lb in).
4. Install the radiator hose to the clip.
5. Close the hose clamp on top of the fan shroud.
6. Connect the HCM electrical connector. Install the electrical connector. Slide the gray lever rearward completely until it locks.
7. Connect the ESB. Refer to «Energy Storage Box (ESB) Service Disconnect/Connect (5.3L Engine w/RPO HP2)»(ref-184144-S17357825682005082200000) .
8. Program the HCM. Refer to «Service Programming System (SPS)»(ref-184120-S18443623862005082200000) in Vehicle Control Systems.

5. Snap the auxiliary positive battery cable cap closed.
6. Connect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Remove the battery. Refer to «Battery Replacement»(ref-184144-S39625440652005082200000) .
2. Remove the battery tray bolts (2) from the battery tray reinforcement.
3. Remove the battery tray bolts (1) from the fender inner panel.
4. Remove the battery tray bolts (1) from the battery tray support.
5. Remove the battery tray.

1. Install the battery tray. NOTE: Refer to Fastener Notice in Cautions and Notices
2. Install the battery tray bolts (1) to the battery tray support. Tighten: Tighten the bolts to 9 N.m (80 lb in).
3. Install the battery tray bolts (1) to the fender inner panel. Tighten: Tighten the bolts to 9 N.m (80 lb in).
4. Install the battery tray bolts (2) to the battery tray reinforcement. Tighten: Tighten the bolts to 9 N.m (80 lb in).
5. Install the battery. Refer to «Battery Replacement»(ref-184144-S39625440652005082200000) .

1. Remove the auxiliary battery. Refer to «Battery Replacement - Auxiliary»(ref-184144-S18225513442005082200000) .
2. Remove the surge tank nut and bolt.
3. Lift and reposition the surge tank to the side.
4. Remove the battery tray bolt and nuts.
5. Remove the auxiliary battery tray.

1. Install the auxiliary battery tray. NOTE: Refer to Fastener Notice in Cautions and Notices
2. Install the battery tray bolt and nuts. Tighten: Tighten the bolt to 9 N.m (80 lb in). Tighten the nuts to 25 N.m (18 lb ft).
3. Set the surge tank into position.
4. Install the surge tank nut and bolt. Tighten: Tighten the bolt and nut to 9 N.m (80 lb in).
5. Install the auxiliary battery. Refer to «Battery Replacement - Auxiliary»(ref-184144-S18225513442005082200000) .

1. Disconnect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .
2. Reposition the boot (3) to expose the stud.
3. Remove the auxiliary battery positive cable nut (2).
4. Remove the auxiliary battery positive cable from the auxiliary battery relay.
5. Reposition the boot to expose the stud.
6. Remove the auxiliary battery positive cable nut.
7. Remove the auxiliary battery positive cable from the auxiliary battery relay.
8. Disconnect the auxiliary battery relay electrical connector (1).
9. Remove the auxiliary battery relay nuts.
10. Remove the auxiliary battery relay.

1. Install the auxiliary battery relay. NOTE: Refer to Fastener Notice in Cautions and Notices.
2. Install the auxiliary battery relay nuts. Tighten: Tighten the nuts to 9 N.m (80 lb in).
3. Connect the auxiliary battery relay electrical connector (1).
4. Install the auxiliary battery positive cable to the auxiliary battery relay.
5. Install the auxiliary battery positive cable nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
6. Position the boot to cover the stud.
7. Install the auxiliary battery positive cable to the auxiliary battery relay.
8. Install the auxiliary battery positive cable nut (2). Tighten: Tighten the nut to 9 N.m (80 lb in).
9. Position the boot (3) to cover the stud.
10. Connect the auxiliary battery negative cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. If necessary, remove the engine sight shield. Refer to «Engine Sight Shield Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184187-S29824444452005082200000) or «Engine Sight Shield Replacement (6.0L Engine w/RPOs Y91 and Z88)»(ref-184187-S35316120602005082200000) in Engine Mechanical - 4.8L, 5.3L, and 6.0L.
2. Remove the engine wiring harness ground bolt.
3. Reposition the engine wiring harness ground and ground strap.
4. Remove the ground strap nut from the stud at the front of dash.
5. Remove the ground strap from the stud.

1. Install the ground strap to the stud.
2. Install the ground strap nut to the stud at the front of dash. Tighten: Tighten the nut to 9 N.m (80 lb in).
3. Position the ground strap and engine wiring harness ground.
4. Install the engine wiring harness ground bolt. Tighten: Tighten the bolt to 16 N.m (12 lb ft).
5. If necessary, install the engine sight shield. Refer to «Engine Sight Shield Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184187-S29824444452005082200000) or «Engine Sight Shield Replacement (6.0L Engine w/RPOs Y91 and Z88)»(ref-184187-S35316120602005082200000) in Engine Mechanical - 4.8L, 5.3L, and 6.0L.

3. Remove the starter motor bolts.
4. Remove the starter lead nut (9).
5. Remove the positive cable (1) from the starter.
6. Remove the starter solenoid nut.
7. Remove the harness from the starter.

1. Install the starter to the vehicle.
2. Install the harness to the starter. NOTE: Refer to Fastener Notice in Cautions and Notices.
3. Install the starter solenoid nut. Tighten: Tighten the nut to 3.4 N.m (30 lb in).
4. Install the positive cable (1) to the starter.
5. Install the starter lead nut (9). Tighten: Tighten the nut to 9 N.m (80 lb in).
6. Install the starter motor bolts. Tighten: Tighten the bolts to 43 N.m (32 lb ft).
7. Lower the vehicle.
8. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

9. Remove the starter lead nut.
10. Remove the positive cable from the starter stud.
11. Place the starter on a workbench.
12. Unsnap the transmission cover from the starter.
13. If necessary, remove the starter shield.

1. If necessary, install the starter shield.
2. Snap the transmission cover to the starter.
3. Install the positive cable to the starter stud. NOTE: Refer to Fastener Notice in Cautions and Notices.
4. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
5. Install the starter solenoid lead (2) to the solenoid stud.
6. Install the starter solenoid nut (3). Tighten: Tighten the nut to 3.4 N.m (30 lb in).
7. Snap the transmission cover onto the starter.
8. Slide the starter rearward.
9. Install the starter bolts. Tighten: Tighten the bolts to 50 N.m (37 lb ft).
10. Connect the oil level sensor electrical connector.
11. Install the right transmission cover bolt. Tighten: Tighten the bolt to 9 N.m (80 lb in).
12. Lower the vehicle.
13. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Install the starter motor to the engine rear cover.
2. Install the starter motor bolts. Tighten: Tighten the bolts to 78 N.m (58 lb ft).
3. Install the solenoid wires.
4. Install the starter solenoid nut. Tighten: Tighten the nut to 3.4 N.m (30 lb in).
5. Install the battery positive cable to the solenoid stud.
6. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
7. If equipped with 4WD, install the right fender wheelhouse inner panel (1).
8. If equipped with 4WD, install the right front tire and wheel. Refer to «Tire and Wheel Removal and Installation»(ref-184215-S06199612502005082200000) in Tire and Wheel.
9. Lower the vehicle.
10. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

8. Remove the starter motor bolts.
9. Remove the starter motor.

1. Install the starter motor. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
2. Install the starter motor bolts. Tighten: Tighten the bolts to 78 N.m (58 lb ft).
3. Install the positive battery cable lead (8) to the starter.
4. Install the positive battery cable nut (7). Tighten: Tighten the nut to 9 N.m (80 lb in).
5. Install the engine wiring harness lead (1) to the starter.
6. Install the engine wiring harness nut (4). Tighten: Tighten the nut to 3.4 N.m (30 lb in).
7. Install the right fender wheelhouse inner panel. Refer to «Wheelhouse Panel Replacement»(ref-184166-S07972120782005082200000) in Body Front End.
8. If necessary, install the right front tire and wheel. Refer to «Tire and Wheel Removal and Installation»(ref-184215-S06199612502005082200000) in Tires and Wheels.
9. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

2. Install the starter motor.
3. Install the starter motor bolts. Tighten: Tighten the bolts to 50 N.m (37 lb ft).
4. Install the engine harness ground (4) to the starter solenoid.
5. Install the starter solenoid nut. Tighten: Tighten the nut to 3.4 N.m (30 lb in).
6. Install the positive cable to the starter solenoid.
7. Install the starter lead nut. Tighten: Tighten the nut to 9 N.m (80 lb in).
8. Lower the vehicle.
9. Connect the negative battery cable. Refer to «Battery Negative Cable Disconnect/Connect Procedure (Single Battery)»(ref-184144-S12006988322005082200000) or «Battery Negative Cable Disconnect/Connect Procedure (Auxiliary Battery)»(ref-184144-S01033869922005082200000) .

1. Remove the starter motor. 4. Remove the starter heat shield.

1. If equipped with a 8.1L engine, install the starter heat shield. NOTE: Refer to Fastener Notice in Cautions and Notices.
2. Install the starter heat shield bolts, and nut. Tighten: Tighten the bolts to 3 N.m (35 lb in). Tighten the nut to 5 N.m (44 lb in).
3. If equipped with a 4.8L, 5.3L, or 6.0L engine, install the starter heat shield.
4. Install the starter motor. 2. Remove the air cleaner assembly. Refer to «Air Cleaner Assembly Replacement»(ref-184136-S32591068062005082200000) in Engine Controls - 4.8L, 5.3L, and 6.0L.
3. Remove the surge tank. Refer to «Surge Tank Replacement»(ref-184167-S23934639362005082200000) in Engine Cooling.
4. Remove the starter/generator control module (SGCM) coolant tank. Refer to «Coolant Tank - Starter/Generator Control Module Replacement»(ref-184167-S09094044042005082200000) in Engine Cooling.
5. Remove the SGCM cover bolts, and cover.
6. Remove the 3-phase cable nuts to the SGCM.
7. Remove the 3-phase cable from the SGCM.
8. Remove the connector position assurance (CPA) retainer on the engine harness electrical connector.
9. Disconnect the engine harness electrical connector.
10. Disconnect the accessory power receptacle electrical connector from the SGCM.
11. Reposition the SGCM coolant outlet hose clamp (2).
12. Remove the SGCM coolant outlet hose (1).
13. Loosen the 14-volt positive/negative battery cable bolt (1).
14. Remove the red connector position assurance (CPA) retainer.
15. Disconnect the 14-volt positive/negative battery cable.
16. Loosen the 42-volt positive/negative battery cable bolt (1).
17. Remove the red CPA retainer.
18. Disconnect the 42-volt positive/negative battery cable.
19. Disconnect the 42-volt jumper ground wire connector (2).
20. Remove the SGCM rear bolt (2).
21. Remove the SGCM front bolt (3).
22. Remove the brace (4).
23. Remove the SGCM.

1. Install the SGCM.
2. Install the brace (4).
3. Install the SGCM front bolt (3).
4. Install the SGCM rear bolt (2). Tighten: Tighten the bolts to 20 N.m (15 lb ft).
5. Connect the 42-volt jumper ground wire connector (2).
6. Connect the 42-volt positive/negative battery cable.
7. Install the red CPA retainer.
8. Tighten the 42-volt positive/negative battery cable bolt (1). Tighten: Tighten the bolt to 9 N.m (80 lb in).
9. Connect the 14-volt positive/negative battery cable.
10. Install the red CPA retainer.
11. Tighten the 14-volt positive/negative battery cable bolt (1). Tighten: Tighten the bolt to 9 N.m (80 lb in).
12. Install the SGCM coolant outlet hose (1).
13. Position the SGCM coolant outlet hose clamp (2).
14. Connect the accessory power receptacle electrical connector to the SGCM.
15. Connect the engine harness electrical connector.
16. Install the CPA retainer on the engine harness electrical connector.
17. Install the 3-phase cable to the SGCM.
18. Install the 3-phase cable nuts to the SGCM. Tighten: Tighten the nuts to 15 N.m (11 lb ft).
19. Install the SGCM cover and bolts. Tighten: Tighten the bolts to 9 N.m (80 lb in).
20. Install the SGCM coolant tank. Refer to «Coolant Tank - Starter/Generator Control Module Replacement»(ref-184167-S09094044042005082200000) in Engine Cooling.
21. Install the surge tank. Refer to «Surge Tank Replacement»(ref-184167-S23934639362005082200000) in Engine Cooling.
22. Install the air cleaner assembly. Refer to «Air Cleaner Assembly Replacement»(ref-184136-S32591068062005082200000) in Engine Controls - 4.8L, 5.3L, and 6.0L.
23. Connect the ESB. Refer to «Energy Storage Box (ESB) Service Disconnect/Connect (5.3L Engine w/RPO HP2)»(ref-184144-S17357825682005082200000) .
24. Program the SGCM. Refer to «Service Programming System (SPS)»(ref-184120-S18443623862005082200000) in Programming and Setup.

1. Disconnect the energy storage box (ESB). Refer to «Energy Storage Box (ESB) Service Disconnect/Connect (5.3L Engine w/RPO HP2)»(ref-184144-S17357825682005082200000) .
2. Remove the intake manifold. Refer to «Intake Manifold Replacement»(ref-184187-S14258848172005082200000) .
3. If vehicle is a 2-wheel drive (2WD), support the engine with a suitable adjustable jack. IMPORTANT: If the vehicle is a 2WD, it is necessary to remove the crossbar, in order to lower the transmission to access the 3-phase cable connections.
4. If vehicle is a 2WD, remove the crossbar bolts and bar.
5. Remove the rear propeller shaft. Refer to «Propeller Shaft Replacement - One Piece»(ref-184221-S28715217102005082200000) in Propeller Shaft.
6. Remove the front propeller shaft, if equipped with 4 wheel drive (4WD). Refer to «Propeller Shaft Replacement - Front»(ref-184221-S09162167182005082200000) in Propeller Shaft.
7. Support the transmission with a transmission jack.
8. Remove the transmission mount nuts.
9. Remove the transmission support bolts and nuts.
10. Raise the transmission slightly and remove the transmission support.
11. Remove the catalytic converter. Refer to «Catalytic Converter Replacement (4.3L, 4.8L, and 5.3L Engines)»(ref-184230-S11777245742005082200000) or «Catalytic Converter Replacement (6.0L and 8.1L Engines)»(ref-184230-S34445979752005082200000) or «Catalytic Converter Replacement (6.6L Engine)»(ref-184230-S34928714002005082200000) in Engine Exhaust.
12. Remove the transmission heat shield bolts and shield.
13. Lower the rear of the transmission, until the 3-phase cable cover is accessible.
14. Remove the transmission fill tube nut.
15. Remove the transmission fill tube from the transmission and position aside.
16. Remove the 3-phase cable cover nuts (3) and cover (2).
17. Remove the 3-phase cable nuts (4).
18. Remove the 3-phase cable from the stator studs.
19. Raise the transmission.
20. Reinstall the transmission support and bolts.
21. Lower the transmission onto the support.
22. Remove the transmission jack.
23. Lower the vehicle.
24. Remove the starter/generator control module (SGCM) cover bolts, and cover.
25. Remove the 3-phase cable nuts.
26. Remove the 3-phase cable from the SGCM studs.
27. Remove the passenger side rear spark plug wire from the coil.
28. Remove the 3-phase cable bracket nuts (2).
29. Remove the 3-phase cable (with bracket) from the vehicle.
30. Remove the 3-phase cable bracket cover bolt (1) and cover (5), if necessary.
31. Remove the 3-phase cable from the bracket, if necessary.

1. Install the 3-phase cable to the bracket, if necessary. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
2. Install the 3-phase cable bracket cover (5) and install the bolt (1), if necessary. Tighten: Tighten the bolt to 9 N.m (80 lb in).
3. Install the 3-phase cable (with bracket) to the vehicle.
4. Install the 3-phase cable bracket nuts. Tighten: Tighten the nuts to 9 N.m (80 lb in).
5. Connect the passenger side rear spark plug wire to the coil.
6. Install the 3-phase cable to the SGCM studs.
7. Install the 3-phase cable nuts. Tighten: Tighten the nuts to 15 N.m (11 lb ft).
8. Install the SGCM cover and bolts. Tighten: Tighten the bolts to 9 N.m (80 lb in).
9. Raise the vehicle.
10. Install the transmission jack.
11. Raise the transmission off the support.
12. Remove the transmission support bolts and support.
13. Lower the rear of the transmission.
14. Install the 3-phase cable to the stator studs.
15. Install the 3-phase cable nuts (4). Tighten: Tighten the nuts a first pass to 14 N.m (10 lb ft). Tighten the nuts a final pass to 14 N.m (10 lb ft).
16. Install the 3-phase cable cover (2) and nuts (3). Tighten: Tighten the nuts to 9 N.m (80 lb in).
17. Install the transmission fill tube into the transmission.
18. Position the transmission fill tube bracket onto the stud and install the nut. Tighten: Tighten the nut to 18 N.m (13 lb ft).
19. Raise the rear of the transmission.
20. Install the transmission heat shield and bolts. Tighten: Tighten the bolts to 17 N.m (13 lb ft).
21. Install the catalytic converter. 22. Raise the transmission slightly and install the transmission support.
23. Install the transmission support bolts and nuts. Tighten: Tighten the bolts to 70 N.m (50 lb ft).
24. Lower the transmission onto the support.
25. Install the transmission mount nuts. Tighten: Tighten the nuts to 40 N.m (29 lb ft).
26. Remove the support from the transmission.
27. Install the front propeller shaft, if equipped with 4WD. Refer to «Propeller Shaft Replacement - Front»(ref-184221-S09162167182005082200000) in Propeller Shaft.
28. Install the rear propeller shaft. Refer to «Propeller Shaft Replacement - One Piece»(ref-184221-S28715217102005082200000) in Propeller Shaft.
29. If vehicle is a 2WD, install the crossbar and bolts. Tighten: Tighten the bolts to 100 N.m (74 lb ft).
30. If vehicle is a 2WD, remove the support from the engine.
31. Install the intake manifold. Refer to «Intake Manifold Replacement»(ref-184187-S14258848172005082200000) .
32. Connect the ESB. Refer to «Energy Storage Box (ESB) Service Disconnect/Connect (5.3L Engine w/RPO HP2)»(ref-184144-S17357825682005082200000) .

1. Remove the starter motor. 2. Reposition the M-terminal stud weather cover (1).
3. Clean the epoxy coating (2) from the M-terminal stud.
4. Loosen the M-terminal stud nut.
5. Remove the cable from the M-terminal stud.
6. Remove the solenoid bolts.
7. Separate the solenoid from the housing and unhook the solenoid plunger (2) from the drive gear lever (1).
8. Note that the spring (3) is positioned against the drive gear lever (1) and the drive gear lever is placed inside the solenoid plunger loop (2).
9. Remove the solenoid housing.
10. If necessary, remove the solenoid plunger and spring.

1. If necessary, install the solenoid plunger and spring.
2. Using Three Bond silicone 1207B, GM P/N 97720043, seal the starter solenoid attachment area.
3. Install the solenoid, making sure to insert the drive gear lever (1) into the solenoid plunger (2) loop, perform the following: Pull the gear lever (1) out away from the starter housing and pull the plunger (2) out away from the solenoid. Tip the solenoid and insert the lever into the loop, push the solenoid against the housing.
4. Install the solenoid bolts. Tighten: Tighten the bolts to 10 N.m (89 lb in).
5. Wipe the excess silicone pressed out during the solenoid installation from around the base of the solenoid to make a weather proof seal.
6. Install the cable to the M-terminal stud between the washers and terminal nut.
7. Tighten the M-terminal stud nut. Tighten: Tighten the nut to 8 N.m (71 lb in).
8. Using Three Bond silicone 1207B, GM P/N 97720043, seal the M-terminal stud connection (2).
9. Reposition the M-terminal stud weather cover (1).
10. Bench test the starter in a free-run condition prior to installation.
11. Install the starter motor. 1. Loosen the air cleaner outlet duct clamp at the mass air flow/intake air temperature (MAF/IAT) sensor.
2. Remove the positive crankcase ventilation (PCV) hose.
3. Remove the air cleaner adapter nut.
4. In order to remove the air cleaner outlet duct, pivot the duct upward until the hinge clip releases from the lip on the throttle body.
5. Remove the cooling fan. Refer to «Fan Replacement»(ref-184167-S03128565972005082200000) in Engine Cooling.
6. Remove the drive belt. Refer to «Drive Belt Replacement»(ref-184186-S18817359432005082200000) in Engine Mechanical - 4.3L.
7. Remove the wiring harness bracket bolt.

12. Remove the generator bracket bolts and nut.
13. Remove the generator bracket.

2. Install the generator bracket bolts and nut. Tighten: Tighten the bolts/nut to 41 N.m (30 lb ft).
3. Install the drive belt idler pulley. Refer to «Drive Belt Idler Pulley Replacement - Right»(ref-184186-S30367735532005082200000) or «Drive Belt Idler Pulley Replacement - without Air Conditioning»(ref-184186-S00546087312005082200000) in Engine Mechanical - 4.3L.
4. Install the drive belt tensioner. Refer to «Drive Belt Tensioner Replacement»(ref-184186-S03040747712005082200000) in Engine Mechanical - 4.3L.
5. Install the generator. 6. Install the heater hose bracket bolt. Tighten: Tighten the bolt to 25 N.m (18 lb ft).
7. Install the wiring harness bracket bolt. Tighten: Tighten the bolt to 25 N.m (18 lb ft).
8. Install the cooling fan. Refer to «Fan Replacement»(ref-184167-S03128565972005082200000) in Engine Cooling.
9. Install the drive belt. Refer to «Drive Belt Replacement»(ref-184186-S18817359432005082200000) in Engine Mechanical - 4.3L.
10. Align the hinge clip with the lip on the throttle body. In order to install the air cleaner outlet duct, pivot the air cleaner outlet duct downward until the mounting stud is through the hole.
11. Install the air cleaner adapter nut.
12. Install the PCV hose.
13. Tighten the air cleaner outlet duct clamp at the MAF/IAT sensor. Tighten: Tighten the clamp to 4 N.m (35 lb in).

4. Install the generator. 5. Remove the outlet heater hose bracket bolt (2).
6. Remove the generator bolts and reposition the generator aside. The electrical connections can remain attached to the generator.
7. Remove the right idler pulley bolt and pulley.
8. Remove the left idler pulley bolt and pulley.
9. Remove the drive belt tensioner bolt and tensioner.
10. Remove the fuel bleed valve nuts and valve.
11. Reposition the oil separator hose clamp at the side of the generator bracket.
12. Remove the oil separator hose from the pipe.
13. If equipped, remove the vacuum line from the exhaust gas recirculation (EGR) valve vacuum pump.
14. If equipped, remove the EGR vacuum pump bolts (1, 2). Reposition the vacuum pump.
15. Reposition the oil separator hose clamp at the bottom of the generator bracket.
16. Remove the oil separator hose from the bracket.
17. Remove the generator bracket bolts.
18. Remove the generator bracket.

1. Install the generator bracket. NOTE: Refer to Fastener Notice in Cautions and Notices.
2. Install the generator bracket bolts. Tighten: Tighten the bolts to 50 N.m (37 lb ft).
3. Install the oil separator hose to the bracket.
4. Position the oil separator hose clamp at the bottom of the generator bracket.
5. If equipped, position the vacuum pump. Install the EGR vacuum pump bolts (1, 2). Tighten: Tighten the bolts to 22 N.m (16 lb ft).
6. If equipped, install the vacuum line to the EGR valve vacuum pump.
7. Install the oil separator hose to the pipe.
8. Position the oil separator hose clamp at the side of the generator bracket.
9. Install the fuel bleed valve and nuts. Tighten: Tighten the nuts to 25 N.m (18 lb ft).
10. Install the drive belt tensioner and bolt. Align the pin on the tensioner with the hole in the bracket. Tighten: Tighten the bolt to 41 N.m (30 lb ft).
11. Install the left idler pulley and bolt.
12. Install the right idler pulley and bolt. Tighten: Tighten the bolts to 43 N.m (32 lb ft).
13. Position the generator and install the bolts. Tighten: Tighten the bolts to 50 N.m (37 lb ft).
14. Install the outlet heater hose bracket bolt (2). Tighten: Tighten the bolt to 25 N.m (18 lb ft).
15. Install the upper fan shroud. Refer to «Fan Shroud Replacement - Upper (W/O M74)»(ref-184167-S29876023482005082200000) or «Fan Shroud Replacement - Upper (W/M74)»(ref-184167-S38104134012005082200000) or «Fan Shroud Replacement - Upper (W/HP2)»(ref-184167-S13444932982005082200000) in Engine Cooling.
16. Install the drive belt. Refer to «Drive Belt Replacement»(ref-184191-S24246726742005082200000) in Engine Mechanical - 6.6L.
17. Install the air cleaner assembly. Refer to «Air Cleaner Assembly Replacement»(ref-184139-S29914489712005082200000) in Engine Controls - 6.6L.

5. Install the positive cable to the auxiliary generator, perform the following: Install the positive cable. Install the positive cable nut (1). Tighten: Tighten the nut to 9 N.m (80 lb in). Slide the boot (4) up to cover the terminal stud.

4. Connect the generator electrical connector (3).

3. If necessary, remove the engine sight shield. 4. Disconnect the generator electrical connector (3).
5. Remove the generator cable from the generator, perform the following: Slide the boot down revealing the terminal stud. Remove the generator cable nut from the terminal stud. Remove the generator cable.
6. Remove the generator bolts.
7. Remove the generator.

2. Install the generator bolts. Tighten: Tighten the bolts to 50 N.m (37 lb ft).

1. Raise the rear seat.
2. Remove the plastic pushpin retainers from the energy storage box (ESB) trim cover (1).
3. Remove the ESB trim cover.

2. Install the plastic pushpin retainers to the ESB trim cover (1).
3. Lower the rear seat.

5. Program the energy storage control module. Refer to «Service Programming System (SPS)»(ref-184120-S18443623862005082200000) in Vehicle Control Systems.

3. Disconnect the appropriate battery resistor electrical connector (1).
4. Remove the appropriate battery power cable nut (4) and cable (5).
5. Remove the appropriate battery resistor connector (2).

1. Install the appropriate battery resistor connector (2) over the stud (3) on the battery. NOTE: Refer to «Fastener Notice»(ref-184123-S11449185592005082200000) in Cautions and Notices.
2. Install the appropriate battery power cable (5) and nut (4). Tighten: Tighten the nut to 10 N.m (89 lb in).
3. Connect the appropriate battery resistor electrical connector (1).
4. Install the ESB intermediate cover. Refer to «Energy Storage Box (ESB) Intermediate Cover Replacement (5.3L Engine w/RPO HP2)»(ref-184144-S32082759612005082200000) .

3. Remove the 42-volt positive/negative cable retainer nuts, and retainer.
4. Remove the red connector position assurance (CPA) retainer.
5. Disconnect the 42-volt positive/negative cable electrical connector (4).
6. Remove the service disconnect power cable nut (1) and cable from the high current connector (HCC).
7. Remove the HCC power cable nut and cable from battery 3.
8. Remove the HCC screws.
9. Remove the HCC.

1. Install the HCC.
2. Install the HCC screws. Tighten: Tighten the screws to 5 N.m (44 lb in).
3. Install the HCC power cable and nut to battery 3. Tighten: Tighten the nut to 10 N.m (89 lb in).

5. Connect the 42-volt positive/negative cable electrical connector (4).
6. Install the red CPA retainer.
7. Install the 42-volt positive/negative cable retainer and nuts. Tighten: Tighten the nuts to 20 N.m (15 lb ft).

2. Remove the service disconnect power cable nut and cable (2) from the service disconnect switch.

Energy Storage Box (ESB) Fuse Power Cable Replacement (5.3L Engine w/RPO HP2)

1. Remove the maxi-fuse. Refer to «Energy Storage Box (ESB) Maxi-Fuse Replacement (5.3L Engine w/RPO HP2)»(ref-184144-S10341642132005082200000) .
2. Remove the fuse power cable nut (3) at the high current sensor.
3. Cut the tie straps (4) securing the fuse power cable to the ESB.
4. Remove the fuse power cable (2) from the fuse holder and high current sensor.

1. Install the fuse power cable (2) to the fuse holder and high current sensor.
2. Install NEW tie straps (4) securing the fuse power cable to the ESB.

Energy Storage Box (ESB) 120V Receptacle Face Plate Replacement (5.3L Engine w/RPO HP2)

1. Remove the energy storage box (ESB) intermediate cover. Refer to «Energy Storage Box (ESB) Trim Cover Replacement (5.3L Engine w/RPO HP2)»(ref-184144-S33591840402005082200000) .
2. Disconnect the 120-volt AC electrical connector (3).
3. Remove the receptacle outlet screws (1).
4. Carefully pull the receptacle outlet (3) out of the ESB until the retaining tabs are accessible.
5. Insert a small flat-bladed tool into the openings (1) in the receptacle box in order to release the tabs securing the face plate.
6. Remove the receptacle face plate (2).

1. Position the receptacle face plate (2) to the receptacle box (3).
2. Push inward until the retaining tabs lock into the openings (1) in the receptacle box.
3. Install the receptacle box (2) into the ESB.
4. Install the receptacle outlet screws (1). Tighten: Tighten the screws to 0.5 N.m (4.4 lb in).
5. Connect the 120-volt AC electrical connector (3).

7. Install the appropriate battery hold down bracket nut. Tighten: Tighten the nut to 10 N.m (89 lb in).
8. Install the battery vent cap (2) to the appropriate battery.
9. Connect the battery vent hose(s) to the appropriate battery.
10. If necessary, engage the retainers securing the battery vent hose.
11. If necessary, install the battery resistor to the battery 3 positive terminal.
12. Install the power cable (3) to battery 3.
13. Install the power cable nut (1) to battery 3. Tighten: Tighten the nut to 10 N.m (89 lb in).

3. Remove the 42-volt positive/negative cable retainer nuts, and retainer.
4. Remove the red connector position assurance (CPA) retainer from the 42-volt connector.

7. Remove the ground strap nut (1).
8. Remove the ground straps from the stud (2).
9. Disconnect the 12-volt harness electrical connector on the passenger side.

Starter/Generator Rotor Replacement (5.3L Engine w/RPO HP2)

Tools Required

J 46093 Rotor and Flexplate Holding Tool

1. Remove the transmission. Refer to «Transmission Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184202-S01986572282005082200000) or «Transmission Replacement (5.3L Engine w/RPO HP2)»(ref-184202-S16799127802005082200000) in Automatic Transmission - 4L60-E/4L65-E.
2. Remove the starter/generator stator stud.
3. Remove the starter/generator stator. Rotate the stator until the 3-phase cable junction block is near the bottom.
4. Install the J 46093 (1) and bolts. The flange of the J 46093 should locate into the hole in the flexplate. Use two M10 1.5 x 40 mm bolts for proper tool operation. Tighten: Tighten the bolts to 50 N.m (37 lb ft).
5. Remove the flexplate bolts.
6. Remove the flexplate.
7. Insert 2 bolts into the holes in the starter/generator rotor.
8. Tighten the bolts in order to pull the rotor off.
9. Remove the starter/generator rotor.

1. Install the starter/generator rotor.
2. Install the flexplate.
3. Install the flexplate bolts. Tighten: Tighten the bolts to 100 N.m (74 lb ft).
4. Remove the J 46093 (1) and bolts.
5. Install the starter/generator stator.
6. Install the starter/generator stator stud. Tighten: Tighten the stud to 16 N.m (12 lb ft).

1. Remove the transmission. Refer to «Transmission Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184202-S01986572282005082200000) or «Transmission Replacement (5.3L Engine w/RPO HP2)»(ref-184202-S16799127802005082200000) in Automatic Transmission - 4L60-E/4L65-E.
2. Remove the starter/generator stator stud.
3. Remove the starter/generator stator. Rotate the stator until the 3-phase cable junction block is near the bottom.

1. Install the starter/generator stator.
2. Install the starter/generator stator stud. Tighten: Tighten the stud to 16 N.m (12 lb ft).
3. Install the transmission. Refer to «Transmission Replacement (4.8L, 5.3L, and 6.0L Engines)»(ref-184202-S01986572282005082200000) or «Transmission Replacement (5.3L Engine w/RPO HP2)»(ref-184202-S16799127802005082200000) in Automatic Transmission - 4L60-E/4L65-E.
