SAFETY PRECAUTIONS

To reduce the risk of personal injury and/or damage to the fuel injection and ignition system. Note the following

CAUTIONThe fuel system is pressurized. Before loosening hose connections or opening the test connection (to measure fuel pressure), place a cloth around the connection. Then release pressure by carefully loosening the connection.
  1. Always switch off ignition before disconnecting or connecting lines of the fuel injection and ignition system, including test leads.
  2. During some of the tests, a Diagnostic Trouble Code (DTC) may be recognized and stored by the control module. At the end of all tests and repairs, the DTC memory should be checked and, if necessary, erased. After erasing the DTC memory, a readiness code must be generated for the engine control module.
  3. Always switch ignition off before cleaning engine.
CAUTIONThe battery must only be disconnected and connected with the ignition switched off, since the Engine Control Module (ECM) can otherwise be damaged. Observe procedures for disconnecting battery Removal and Installation .

Observe the following if test and measuring instruments are required during a test drive

CAUTIONTest and measuring equipment must always be secured to the rear seat and be operated from there by a second person. If test and measuring instruments are operated from the front passenger's seat and the vehicle is involved in an accident, there is a possibility that the person sitting in this seat may receive serious injuries when the airbag is deployed.
WARNINGThe use of nails, paper clips, or another unauthorized materials to back-probe electrical harness connectors is strictly prohibited and may cause damage to the electrical harness connectors, terminal ends or damage to a component. CLEAN WORKING CONDITIONS

Even minor contaminations can lead to malfunctions in the fuel injection system. When working on the fuel supply/injection system, pay careful attention to the following Clean Working Conditions

  1. Thoroughly clean all unions and adjacent areas with engine or brake cleaner and dry before disconnecting.
  2. Plug open lines and connections immediately with appropriate protective caps.
  3. Place removed parts on a clean surface and cover. Use lint-free cloths.
  4. Install clean components: Remove replacement parts immediately prior to installation. Do not use parts that have been stored unpacked (e.g. in tool boxes etc.).
  5. When the system is open: Do not work with compressed air. Do not move vehicle unless absolutely necessary.
  6. Separated electrical connectors: Protect from dirt and moisture. Make sure connections are dry when reconnecting.

ENGINE CONTROL MODULE

The 4.2L CAUA engine is regulated by one Engine Control Module (ECM), J623.

The Motronic Engine Control Module (ECM) -J623- regulates fuel injection, Throttle Valve Control Module -J338-, oxygen sensor regulation, ignition, knock control, Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80-, engine speed limitation through fuel injectors or Engine Component Power Supply Relay -J757- as well as On Board Diagnostic (OBD).

SECONDARY AIR INJECTION SYSTEM

Principle

Due to the rich mixture during the cold start phase, the exhaust emissions contain an increased level of unburned hydrocarbons. The Secondary Air Injection (AIR) system improves the secondary oxidation within the catalytic converter, thereby reducing harmful emissions. The heat released by secondary oxidation shortens the startup time of the catalytic converter considerably, as well as significantly improves emissions quality during the cold-running phase.

Function

  1. During cold start (with coolant temperatures +15 to +35° C), the Secondary Air Injection (AIR) system blows air behind the exhaust valve for approx. 65 seconds. This produces an oxygen rich exhaust gas, causes the after burning and reduces the heating-up phase of the catalytic converter.
  2. In addition, the Secondary Air Injection (AIR) system is switched on with a delay of approx. 20 seconds during idle for 5 seconds after every subsequent engine start up to max. 80° C coolant temperature and is checked by On Board Diagnostic (OBD).

FUEL PUMP, CHECKING

Special tools and workshop equipment required

  1. Hand held remote control (jumper).
  2. Multimeter.
  3. Electrical connector test lead set.

Test conditions

  1. Battery voltage min. 12.5 V.
  2. Fuel filter OK.
  3. Fuse -SB81- OK.
  1. Fuel Pump (FP) Control Module -J538- OK.
  2. Fuel tank at least 1 / 4 filled.
  3. Ignition switched off.
  4. Observe all safety precautions. Refer to «SAFETY PRECAUTIONS»(/audi/s5/i-2007-2011/remont/exhaust/#42l-general-technical-data-engine-mechanical-engine-codes-caua-coupe-as-of-042008__safety-precautions) .
  5. Observe all clean working conditions. Refer to «CLEAN WORKING CONDITIONS»(/audi/s5/i-2007-2011/remont/exhaust/#42l-general-technical-data-engine-mechanical-engine-codes-caua-coupe-as-of-042008__clean-working-conditions) .

Work procedure

Slide the seats forward as far as possible. Then fold seat back forward.

Push the battery cover to the side -arrow A- and lift upward -arrow B-.

Loosen the negative battery cable terminal nut -2- and remove the cable from the battery negative post.

Remove the rear shelf Removal and Installation .

Disconnect the electrical connector station electrical connectors -3- and remove the connector station from the control module bracket and lay it to the side.

Remove the right rear relay and fuse carrier from the control module bracket and lay it aside -arrows-.

Disconnect the engine control module electrical connectors and remove the engine control module bracket -arrow- from vehicle.

Using a pry bar, remove the electrical wiring harness from the rear bulkhead.

Fold the insulation mat up to gain access to the locking flange cover.

Remove the right locking flange bolts -1 through 4- and remove the right locking flange cover.

Disconnect the electrical connector -arrow- from the right locking flange.

Connect a Hand held remote control (jumper) to the right locking flange electrical terminal -1-.

Connect a Hand held remote control (jumper) to the right locking flange electrical terminal -5-.

Press the Hand held remote control (jumper) button in to run the fuel pump.

Note. Fuel Pump (FP) runs quietly. Avoid surrounding noises when checking the fuel pump.

The fuel pump should operate and an audible noise heard.

If no operating noise is heard

Empty fuel tank if necessary.

Disconnect fuel lines -1, 2, 3- from the right locking flange by pressing release buttons.

Note. Depending on the version, there may be 2 instead of 3 lines.

Disconnect the right locking flange locking rings.

Remove the fuel delivery unit locking flange and sealing ring from the fuel tank opening.

Disconnect fuel line -1- on inside of the locking flange by pressing the release button.

Using a Multimeter, check the fuel delivery unit electrical terminals 1 to 5 for continuity.

Specified value: 0 ohms.

If the specified value is not obtained

Check the fuel delivery unit for an open circuit, short to Ground (GND), or short to Battery (+).

Check the fuel delivery unit for damage, corrosion, loose or broken terminals.

Repair the electrical circuit as necessary.

If there is no malfunction in the fuel lines, the fuel pump is faulty. Replace the fuel delivery unit.

Assembly is performed in the reverse order of the removal, note the following

Final procedures

After repair work, the following work steps must be performed in the following sequence

  1. Check the DTC memory. Refer to «DIAGNOSTIC MODE 03 - READ DTC MEMORY»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__diagnostic-mode-03-read-dtc) .
  2. If necessary, erase the DTC memory. Refer to «DIAGNOSTIC MODE 04 - ERASE DTC MEMORY»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__diagnostic-mode-04-erase-dtc) .
  3. If the DTC memory was erased, generate readiness code. Refer to «READINESS CODE»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__readiness-code) .

FUEL DELIVERY, CHECKING

Special tools and workshop equipment required

  1. Hand held remote control (jumper).
  2. Multimeter.
  3. Fuel pressure test set (high pressure).
  4. Measuring container, fuel-resistant.

Test conditions

  1. Battery voltage min. 12.5 V.
  2. Fuel filter OK.
  3. Fuse -SB81- OK.
  1. Fuel Pump (FP) Control Module -J538- OK.
  2. Fuel tank at least 1 / 4 filled.
  3. Ignition switched off.
  4. Observe all safety precautions. Refer to «SAFETY PRECAUTIONS»(/audi/s5/i-2007-2011/remont/exhaust/#42l-general-technical-data-engine-mechanical-engine-codes-caua-coupe-as-of-042008__safety-precautions) .
  5. Observe all clean working conditions. Refer to «CLEAN WORKING CONDITIONS»(/audi/s5/i-2007-2011/remont/exhaust/#42l-general-technical-data-engine-mechanical-engine-codes-caua-coupe-as-of-042008__clean-working-conditions) .

Work procedure

Slide the seats forward as far as possible. Then fold seat back forward.

Disconnect the electrical connector station electrical connectors -3- and remove the connector station from the control module bracket and lay it to the side.

Remove the right rear relay and fuse carrier from the control module bracket and lay it aside -arrows-.

Disconnect the engine control module electrical connectors and remove the engine control module bracket -arrow- from vehicle.

Using a pry bar, remove the electrical wiring harness from the rear bulkhead.

Fold the insulation mat up to gain access to the locking flange cover.

Remove the right locking flange bolts -1 through 4- and remove the right locking flange cover.

Disconnect the electrical connector -arrow- from the right locking flange.

Connect a Hand held remote control (jumper) to the right locking flange electrical terminal -1-.

Connect a Hand held remote control (jumper) to the right locking flange electrical terminal -5-.

Press the Hand held remote control (jumper) button in to run the fuel pump.

Remove the fuel filler tube cover.

Install he protective body covers.

Note. A second technician must hold the lid securely while the rear lid gas-filled strut -3- is disengaged from the lower left joints.

Using a small screwdriver -1-, release the retaining spring -2- -arrow- and remove the gas-filled strut from the ball stud.

Remove the power steering reservoir cap on left engine compartment trim.

Loosen the quick-release fasteners and remove the left engine compartment trim -1-.

Install the gas-filled strut back onto ball studs.

WARNINGRisk of injury from fuel. To reduce pressure in fuel system, lay a clean cloth around the connector and carefully loosen connector.

Disconnect the fuel supply line -arrow-.

Connect a Fuel pressure test set (high pressure) to the fuel supply line.

Connect an assisting hose -arrow- on the Fuel pressure test set (high pressure) and hold in a measuring container.

Open the pressure gauge shut-off valve.

Operate Hand held remote control (jumper) to run the fuel pump and slowly close the shut-off valve.

Specified value: 4 bar positive pressure.

From this point on do not move position of shut-off valve.

Empty the measuring container.

Operate Hand held remote control (jumper) to run the fuel pump for 15 seconds.

Compare the quantity of fuel delivered with minimum delivery rate in diagram (cm 3 /15 s).

Note. Voltage at fuel pump with engine stopped and pump running is approximate. 2 volts less than battery voltage.

If the minimum delivery quantity is not obtained, check for the following

  1. Pinched fuel lines.
  2. Clogged fuel filter.
  3. Faulty fuel pump.

Assembly is performed in the reverse order of the removal, note the following

After repair work, the following work steps must be performed in the following sequence

  3. If the DTC memory was erased, generate readiness code. Refer to «READINESS CODE»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__readiness-code) .

FUEL PUMP CONTROL MODULE, CHECKING

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirements

  1. Fuse -SC3- OK.
  2. Battery voltage at least 12.5 volts.
  3. All electrical consumers such as, lights and rear window defroster, switched off.
  4. Vehicles with automatic transmission, selector lever in position "P" or "N".
  5. A/C switched off.
  6. Ground (GND) connections between engine/transmission/chassis OK.
  7. Ignition switched off.

Test procedure

Perform a preliminary check to verify the customer's complaint. Refer to PRELIMINARY CHECK

Start diagnosis

Remove access cover beneath the carpet on the passenger side of the luggage compartment Refer to Removal and Installation

Checking voltage

Switch the ignition on.

Using a Multimeter, check the following wiring connection for voltage.

Switch the ignition off.

If the specified value was not obtained

Check the Fuel Pump (FP) Control Module -J538- wiring harness terminals 3 to the Battery -A- B (+) terminal for an open circuit or short to Ground (GND).

Check the Fuel Pump (FP) Control Module -J538- wiring harness terminals 2 to the B (+) terminal for an open circuit or short to B+.

Check the electrical harness connectors for damage, corrosion, loose or broken terminals.

If necessary, repair the wiring connection.

If no malfunctions are found in the wiring

Switch the ignition on.

Using a Multimeter --, check the following wiring connection for voltage.

Specified value: about 5 V

Switch the ignition off.

If the specified value was not obtained

Check the Fuel Pump (FP) Control Module -J538- wiring harness terminal 5 to the Engine Control Module (ECM) -J623- harness connector T94, terminal 70 for an open circuit or short to Ground (GND).

Check the electrical harness connector for damage, corrosion, loose or broken terminals.

If necessary, repair the wiring connection.

If no malfunctions are found in the wiring

Checking Ground (GND)

Using a Multimeter --, check the Fuel Pump (FP) Control Module -J538- wiring harness terminal 4 to chassis ground for resistance.

Specified value: 1.5 ohms maximum.

If the specified value was not obtained

Check the electrical harness connector for damage, corrosion, loose or broken terminals.

If necessary, repair the wiring connection.

If no malfunctions are found in the wiring and the voltage supply was OK

Replace the Fuel Pump (FP) Control Module -J538-.

Perform a road test to verify repair.

If the fault does not return

Repair complete, Generate readiness code. Refer to READINESS CODE .

End diagnosis.

If the fault does return and no malfunction is detected in the wiring and the voltage supply was OK

Replace the Engine Control Module (ECM) -J623-. Refer to ENGINE CONTROL MODULE, REPLACING .

Assembly is performed in the reverse of the removal.

Final procedures

After the repair work, the following work steps must be performed in the following sequence

  1. Check the DTC memory. Refer to «DIAGNOSTIC MODE 03 - READ DTC MEMORY»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__diagnostic-mode-03-read-dtc) .
  2. If necessary, erase the DTC memory. Refer to «DIAGNOSTIC MODE 04 - ERASE DTC MEMORY»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__diagnostic-mode-04-erase-dtc) .
  3. If the DTC memory was erased, generate readiness code. Refer to «READINESS CODE»(/audi/s5/i-2007-2011/remont/cooling-fan/#42l-generic-scan-tool-engine-codes-caua-coupe-as-of-042008__readiness-code) .

EVAP SYSTEM, DETECTING LEAKS

Function

The leak detection system recognizes leaks in the complete fuel system, including the fuel tank, EVAP canister and Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80-.

On the mechanical side, the leak detection system consists mainly of a vacuum-driven diaphragm pump, that is equipped with a reed contact on the actuation rod of the pump diaphragm. The pump is supplied with vacuum by the engine intake stroke.

  1. When leak detection is activated, the diaphragm pump pumps the fuel system up to 20 to 30 m BYH. The pump membrane is then moved outward, thereby setting the reed contact at the actuation rod to the "open" position.
  2. During leak diagnosis, the reed contact is monitored to check if it remains open within 15 seconds. This indicates the system is sealed.
  3. If pressure falls (indicating a leak), the diaphragm moves back and the reed contact closes.
  4. If reed contact closes within 15 seconds of leak detection time, a further test is performed: In this case the diaphragm pump pumps 4 times again. The engine control module (ECM) measures the time for each of the 4 pumps until the reed contact is closed again. From that, the control module can recognize a "small leak" (smaller than 1 mm in diameter) or a "large leak".

Leak diagnosis is activated automatically shortly following every engine start. If a malfunction is determined, an entry is made to the Diagnostic Trouble Code (DTC) memory. The Malfunction Indicator Lamp (MIL) -K83- in the instrument cluster lights up if the malfunction is recognized for two subsequent starts.

EVAP SYSTEM, CHECKING FOR LEAKS

Special tools and workshop equipment required

  1. Smoke tester.
  2. EVAP and Fuel Supply System Vacuum hose and line routing diagram.

Note. Secure all hose connections using hose clamps appropriate for the model type. Replace seals and gaskets when performing repair work.

Leak checking

Using a Smoke tester, check the Evaporative Emission (EVAP) canister system for leaks.

Note. Always follow the manufacturers directions for the proper installation and operation of the Smoke tester being used.

If a leak is found

Check the fuel filler cap seal for damage and for proper installation. Replace if necessary.

Check the seals under the locking flanges and the union nuts are properly tightened on the fuel tank.

Check all hose connections of the fuel supply system and replace or repair any leaking lines.

Check all hose connections of the EVAP system and replace or repair any leaking lines.

Repair or replace any damaged component.

If no leaks are found in the EVAP and Fuel Supply System

Erase the DTC memory if a DTC was set. Refer to DIAGNOSTIC MODE 04 - ERASE DTC MEMORY .

Perform a road test to verify repair.

If a DTC was set and does not return

Repair complete, Generate readiness code. Refer to READINESS CODE .

End diagnosis.

If the DTC returns and no leaks are found in the EVAP and Fuel Supply System

Check the DTC memory for any DTC codes pertaining to the EVAP and Fuel Supply Systems. If a DTC is stored, perform the diagnostic test procedure for the suspected component. Refer to DIAGNOSTIC MODE 03 - READ DTC MEMORY .

End diagnosis.

EVAP CANISTER PURGE REGULATOR VALVE, CHECKING

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirements

  1. Fuse -SC3- OK.
  2. The ignition switched off.

Note. Voltage for the Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80- is supplied by the Engine Component Power Supply Relay -J757-.

Test procedure

Perform a preliminary check to verify the customers complaint. Refer to PRELIMINARY CHECK .

Start diagnosis

Disconnect the Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80- electrical harness connector.

Checking internal resistance

Using a Multimeter --, check the resistance between terminals 1 and 2 of the Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80-.

Specified value: 22.0 to 30.0 ohms.

If the specified value was not obtained

Replace the Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80-.

If the specification is obtained

Checking voltage supply

Using a Multimeter --, check the electrical harness connector terminal 1 to Ground (GND) for voltage.

Check the electrical harness connector for damage, corrosion, loose or broken terminals.

If necessary, repair the wiring connection.

If the specified value was obtained

Checking wiring

If the manufacturers test box is being used, perform the following step.

Install the test box.

If the manufacturers test box is not being used, perform the following step.

ELECTRONIC ENGINE POWER CONTROL SYSTEM

For "EPC", the throttle valve is not operated by a cable from the accelerator pedal. There is no mechanical connection between the accelerator pedal and the throttle valve.

The position of the accelerator pedal is communicated to Motronic Engine Control Module (ECM) -J623- by Throttle Position (TP) Sensor -G79- /Accelerator Pedal Position Sensor 2 -G185 - (variable resistances; stored in one housing) that are connected with the accelerator pedal.

The accelerator pedal position (driver's intention) is a main input unit for the Motronic Engine Control Module (ECM) -J623-.

Operation of the throttle valve occurs by an electric motor (Throttle Drive (for Electronic Power Control (EPC)) -G186-) in the Throttle Valve Control Module - J338-. This is true across the entire engine speed and engine load spectrum.

Throttle valve is operated by Throttle Drive (for Electronic Power Control (EPC)) -G186- according to specifications of Motronic Engine Control Module (ECM) -J623-.

With engine off and ignition switched on, Motronic Engine Control Module (ECM) -J623- controls the Throttle Drive (for Electronic Power Control (EPC)) - G186- exactly according to specifications of Throttle Position (TP) Sensor -G79- /Accelerator Pedal Position Sensor 2 -G185 -. This means, if the accelerator pedal is depressed half way, the Throttle Drive (for Electronic Power Control (EPC)) -G186- opens the throttle valve to the same degree; i.e. throttle valve is then opened approx. half way.

With engine running (under load), Motronic Engine Control Module (ECM) -J623- can open or close the throttle valve independently of Throttle Position (TP) Sensor -G79- /Accelerator Pedal Position Sensor 2 -G185-.

This means, for example, that the throttle valve could be fully opened even though the accelerator pedal has only been depressed half way. This has the advantage of preventing torque losses at the throttle valve.

In addition to this, it results in significantly better values relative to emissions and consumption under certain load conditions.

It would be incorrect to think that "EPC" consists of only one or two components. "EPC" is much more of a system containing all components that contribute to recognizing, controlling and monitoring the position of the throttle valve.

OXYGEN SENSOR 2, CHECKING

The following procedure is used to diagnose Oxygen Sensor (O2S) 2 Behind Three Way Catalytic Converter (TWC) -G131- which is controlled by the Motronic Engine Control Module (ECM) -J623-.

Note. When servicing the electrical harness connector terminals of the Oxygen Sensor (O2S) 2 Behind Three Way Catalytic Converter (TWC) -G131-, use only gold-plated terminals.

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirements

  1. Fuse -SB9- OK.
  2. Oxygen Sensor (O2S) 2 (behind Three Way Catalytic Converter (TWC)) Heater -Z30- OK.
  3. Battery voltage at least 12.5 volts.
  4. All electrical consumers such as, lights and rear window defroster, switched off.
  5. Vehicles with automatic transmission, selector lever in position "P" or "N".
  6. A/C switched off.
  7. Ground (GND) connections between engine/transmission/chassis OK.
  8. Exhaust system between catalytic converter and cylinder head properly sealed.
  9. Coolant Temperature at least 80° C.

Function test

Perform the function test located in diagnostic mode 06. DIAGNOSTIC MODE 06 - READ TEST RESULTS FOR SPECIFIC DIAGNOSTIC FUNCTIONS .

If specified values are obtained

End diagnosis and switch the ignition off.

If the specified values are not obtained

Test procedure

Perform a preliminary check to verify the customers complaint. Refer to PRELIMINARY CHECK .

Start diagnosis

Remove the engine compartment trim.

Remove the engine cover -2-.

Remove the air filter housing bolts -arrows-.

Remove the air guide hoses -1- and -6- from the air filter housing.

Loosen the hose clamps -2- and -4- and remove the air filter housing.

Disconnect the Oxygen Sensor (O2S) 2 Behind Three Way Catalytic Converter (TWC) -G131- electrical harness connector -1-.

Checking primary voltage

Switch the ignition on.

Using a multimeter, check the Oxygen Sensor (O2S) 2 Behind Three Way Catalytic Converter (TWC) -G131- electrical harness connector terminals 3 to 4 for voltage.

Specified value: 0.400 to 0.500 Volts

Switch the ignition off.

If the specified value was obtained

Replace the Oxygen Sensor (O2S) 2 Behind Three Way Catalytic Converter (TWC) -G131-. Refer to Removal and Installation .

If the specified value was not obtained

Checking wiring

If the manufacturers test box is being used, perform the following step.

Install the test box.

The following procedure is used to diagnose the Mass Air Flow (MAF) Sensor -G70- and Intake Air Temperature (IAT) Sensor -G42- which is controlled by Motronic Engine Control Module (ECM) -J623-.

Note. The Intake Air Temperature (IAT) Sensor -G42- is part of the Mass Air Flow (MAF) Sensor -G70- and cannot be replaced separately Use only gold-plated terminals when servicing terminals in harness connector of Mass Air Flow (MAF) Sensor -G70- /Intake Air Temperature (IAT) Sensor -G42-.

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirements

  1. The Fuse -SB5- fuse OK.
  2. Battery voltage at least 12.5 volts.
  3. All electrical consumers such as, lights and rear window defroster, switched off.
  4. Vehicles with automatic transmission, shift selector lever into position "P" or "N".
  5. A/C switched off.
  6. Ground (GND) connections between engine/transmission/chassis OK.
  7. Coolant Temperature at least 80° C.
  8. Ignition switched off.

Test procedure

The Throttle Valve Control Module -J338- Contains the following components

The following procedure is used to diagnose the Fuel Metering Valve 2 -N402- which is controlled by Motronic Engine Control Module (ECM) -J623-.

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirements

  1. The Engine Component Power Supply Relay -J757- OK.
  2. The Fuse -SB5- OK.
  3. The fuel filter OK.
  4. The parking brake engaged.
  5. The battery voltage at least 12.5 V.
  6. The selector lever of automatic transmission in position "P" or "N".
  7. All electrical consumers switched off.
  8. A/C switched off.
  9. The fuel tank at least 1 / 4 filled.

To adapt the Intake Manifold Runner Position Sensor 2 -G512- to the Engine Control Module (ECM) -J623- perform the following steps

Adaptation requirements

  1. The battery voltage at least 12.5 V.
  2. Coolant temperature must be between 20° C and 80° C.
  3. No DTC's stored in DTC memory.

Start the engine and let run at idle for at least 70 seconds.

The Engine Control Module (ECM) -J623- will automatically adapt the Intake Manifold Runner Position Sensor 2 -G512-.

The following test procedure is used to diagnose all fuel injectors controlled by the Engine Control Module (ECM) -J623-.

  1. Multimeter.
  2. Diode test lamp (12V).
  3. Wiring diagram.

Test requirements

  1. The Engine Control Module (ECM) -J623- fuses OK.
  2. The Engine Speed (RPM) Sensor -G28- OK.
  3. Battery voltage at least 12.5 volts.
  4. All electrical consumers such as, lights and rear window defroster, switched off.
  5. Vehicles with automatic transmission, shift selector lever into position "P" or "N".
  6. A/C switched off.
  7. Ground (GND) connections between engine/transmission/chassis OK.
  8. Ignition switched off.

ENGINE CONTROL MODULE, REPLACING

Special tools and workshop equipment required

  1. Heat gun.

Note. The Engine Control Module (ECM) -J623- -1- is bolted to a protective housing -5-. To make removing the shear bolts -4- for the retaining tabs -2- more difficult, the threads are coated with locking compound. To disconnect the electrical connectors from the Engine Control Module (ECM) -J623- (e.g. to connect the test box or to replace the ECM), the protective housing must be removed.

REMOVAL

Remove the right engine compartment trim -3-.

Disengage gas-filled strut to remove engine compartment trim.

Remove the four nuts on the Engine Control Module (ECM) -J623- retaining clips and tilt the clips to the side.

Remove Engine Control Module (ECM) -J623- -3-.

The Engine Control Module (ECM) -J623- is secured with a retainer, shear bolts, and a protective housing to make it difficult to access the electrical harness connectors.

The threads of the shear bolts -4- not installed in ECM are coated with locking compound and must be heated with the heat gun to remove both bolts.

WARNINGAfter heating, parts are extremely hot. To prevent personal injury, avoid touching the protective housing after heating the shear bolts and surrounding area.
CAUTIONThe shear bolts that are screwed into the Engine Control Module (ECM) -J623-, are not coated with a locking compound and do not require heating. Do not heat the Engine Control Module (ECM) -J623- or damage to the Engine Control Module (ECM) -J623- may occur. To avoid damage (burning) of wire connections and harness connectors, insulation and control modules, the following work steps must be adhered to exactly! Observe operating instructions for heat gun.

Using a Heat gun set at its lowest setting, heat the shear bolt for approx. 20 to 25 seconds.

Remove the shear bolt with locking pliers. Discard the used shear bolts.

Remove the protective housing from the Motronic Engine Control Module (ECM) -J623-.

Note. Adaptation values are erased when the connectors are disconnected from the Motronic Engine Control Module (ECM) -J623-, DTC memory content remains intact.

Disconnect the electrical harness connectors from the Motronic Engine Control Module (ECM) -J623-.

INSTALLING

Installation is in the reverse order of removal. Note the following

The ECM must be installed with the protective housing.

Use new shear bolts.

Remove a thread compound from the threaded holes with a thread cutter (tap) to allow for new shear bolt installation.

After installing a new Motronic Engine Control Module (ECM) -J623-, the following work steps must be performed

Activate the Motronic Engine Control Module (ECM) -J623-.

CAN-BUS TERMINAL RESISTANCE, CHECKING

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirement

  1. A CAN-Bus malfunction was recognized.
  2. Motronic Engine Control Module (ECM) - J623- fuses OK.
  3. Battery voltage at least 12.5 volts.
  4. All electrical consumers such as, lights and rear window defroster, switched off.
  5. Vehicles with automatic transmission, shift selector lever into position "P" or "N".
  6. A/C switched off.
  7. Ground (GND) connections between engine/transmission/chassis OK.
  8. Ignition switched off.

Function

The Motronic Engine Control Module (ECM) -J623- communicates with other CAN-Bus capable control modules.

The control modules are connected by two data bus wires which are twisted together (CAN_High and CAN_Low), and exchange information (messages). Missing information on the CAN-bus is recognized as a malfunction by the Motronic Engine Control Module (ECM) -J623- and the other control modules connected to the CAN-bus.

Trouble-free operation of the CAN-Bus requires that it have a terminal resistance. This central terminal resistance is located in the Motronic Engine Control Module (ECM) -J623-.

Test procedure

Perform a preliminary check to verify the customers complaint. Refer to PRELIMINARY CHECK .

Start diagnosis

Disconnect the Data Bus On Board Diagnostic Interface -J533- electrical harness connector.

Checking internal resistance

Note. The Motronic Engine Control Module (ECM) -J623- must remain connected for the following step.

Using a Multimeter, check the Data Bus On Board Diagnostic Interface -J533- electrical harness connector terminals 6 to 16 for resistance.

Specified value: 60 to 72 ohms (at approx. 20° C)

If the specified value was not obtained

Checking wiring

If the manufacturers test box is being used, perform the following step.

Install the test box.

If the manufacturers test box is not being used, perform the following step.

Remove the Motronic Engine Control Module (ECM) -J623-. Refer to ENGINE CONTROL MODULE, REPLACING .

Using a Multimeter, check the Data Bus On Board Diagnostic Interface -J533- electrical harness connector to the Motronic Engine Control Module (ECM) -J623- electrical harness connector T94 for resistance.

Replace the Motronic Engine Control Module (ECM) -J623-. Refer to ENGINE CONTROL MODULE, REPLACING .

EXHAUST SYSTEM, CHECKING FOR LEAKS

Start engine and let run at idle.

Seal tailpipes with cloths or plug for the duration of the leak test.

Listen for leaks at the following connections: cylinder head/exhaust manifold, exhaust manifold/turbocharger, turbocharger/front exhaust pipe etc.

Repair detected leaks.

THREE WAY CATALYTIC CONVERTER, CHECKING

Test requirements

  1. Battery voltage at least 12.5 volts.
  2. Oxygen Sensors OK.
  3. No leaks or damage to exhaust system.

Function test

Perform the function test in Diagnostic Mode 06. Refer to DIAGNOSTIC MODE 06 - READ TEST RESULTS FOR SPECIFIC DIAGNOSTIC FUNCTIONS .

End diagnosis and switch the ignition off.

If the specified values are exceeded

Check the exhaust system for leaks.

If necessary, repair the leak in the exhaust system.

Erase the DTC memory. Refer to DIAGNOSTIC MODE 04 - ERASE DTC MEMORY .

Perform a road test to verify Repair.

If the DTC does not return

Repair complete, Generate readiness code. Refer to READINESS CODE .

End diagnosis.

If no leaks are found in the exhaust system

Replace the catalytic converter including front exhaust pipe. Refer to Removal and Installation .

Final procedures

After repair work, the following work steps must be performed in the following sequence

COMBINATION VALVE, CHECKING

Special tools and workshop equipment required

  1. Hand vacuum pump

Test conditions

  1. Hose connections properly sealed.

Work sequence

Remove the engine compartment trim.

Remove the engine cover -2-.

Remove the air filter housing bolts -arrows-.

Remove the air guide hoses -1- and -6- from the air filter housing.

Disconnect the mass air flow (MAF) sensor -G70- -5- and the mass air flow (MAF) sensor 2 -G246- -3- electrical connectors.

Loosen the hose clamps -2- and -4- and remove the air filter housing.

Note. Left secondary air combination valve shown. The right secondary air combination valve is similar.

Remove the vacuum hose -3- from secondary air injection (AIR) combination valve.

Press the release buttons in and remove the secondary air hose -4-.

Connect a hand vacuum pump on vacuum connection -1- of the secondary air combination valve to be tested.

Connect a suitable assisting hose to secondary air combination valve -2-.

Blow into assisting hose using light pressure (do not use pressurized air).

The secondary air combination valve must remain closed preventing air from passing through.

Operate the hand vacuum pump to create a vacuum

The secondary air combination valve must open allowing air to pass through.

If the secondary air combination valve does not open and close, or is stuck

Replace the faulty secondary air combination valve. Refer to Removal and Installation .

SECONDARY AIR INJECTION PUMP MOTOR, CHECKING

Special tools and workshop equipment required

  1. Multimeter.
  2. Wiring diagram.

Test requirements

  1. Fuse -S130- OK.
  2. The Secondary Air Injection (AIR) Pump Relay --J299-- OK.
  3. Battery voltage at least 12.5 V.
  4. All electrical consumers switched off.
  5. A/C switched off.
  6. The ignition switched off.

Test procedure

Perform a preliminary check to verify the customers complaint. Refer to PRELIMINARY CHECK .

Start diagnosis

Install the protective body covers.

Note. A second technician must hold the lid securely while the rear lid gas-filled strut -3- is disengaged from the lower left joints.

Using a screwdriver -1-, remove the retaining spring -2- and remove the gas-filled strut from the ball stud.

Remove the power steering reservoir cap.

Loosen the quick-release fasteners and remove the left engine compartment trim -1-.

Reinstall the gas-filled strut back onto the ball studs.

Disconnect the Secondary Air Injection (AIR) Pump Motor --V101-- electrical harness connector -3-.

Checking voltage

Using a Multimeter, check the Secondary Air Injection (AIR) Pump Motor --V101-- electrical harness connector terminals 1 to 2 for voltage.

Crank the engine.

Switch the ignition off.

Specified value: battery voltage.

If the specified value was not obtained

Using a Multimeter, check the Secondary Air Injection (AIR) Pump Motor --V101-- electrical harness connector terminal 2 to Ground (GND).

Specified value: battery voltage.

If the specified value was not obtained

Check the wiring connection from the Secondary Air Injection (AIR) Pump Relay --J299-- socket 8 to the Secondary Air Injection (AIR) Pump Motor --V101-- electrical harness connector terminal 2 for an open circuit or a short circuit.

Check the wiring connections for damage, corrosion, loose or broken terminals.

If necessary, repair the faulty wiring connection.

If the specified value was obtained

Checking Ground (GND)

Using a Multimeter, check the Secondary Air Injection (AIR) Pump Motor --V101-- electrical harness connector terminal 1 to Ground (GND) for resistance.

Specified value: 1.5 ohms Max.

If the specification was not obtained

Check the wiring for a short circuit to each other, Battery (+), and Ground (GND).

Check the electrical harness connector for damage, corrosion, loose or broken terminals.

If necessary, repair the faulty wiring connection.

If no malfunction is found in the wiring and voltage supply was OK

Replace the Secondary Air Injection (AIR) Pump Motor --V101--. Refer to Removal and Installation .

  4. Battery voltage at least 12.5 V.

  7. The ignition switched off.

Test procedure

Start diagnosis

Remove the Secondary Air Injection (AIR) Pump Relay -J299-.

Checking voltage

Using a Multimeter, check the Secondary Air Injection (AIR) Pump Relay -J299- socket 2 to Ground (GND).

Specified value: battery voltage.

If the specified value was not obtained

Check the wiring connection from the Secondary Air Injection (AIR) Pump Relay -J299- socket 2 to theBattery -A- (+) terminal for an open circuit or a short circuit to Ground (GND).

Check the wiring connections for damage, corrosion, loose or broken terminals.

If necessary, repair the faulty wiring connection.

If the specified value was obtained

Switch the ignition on.

Using a Multimeter, check the Secondary Air Injection (AIR) Pump Relay -J299- socket 8 to Ground (GND) for voltage.

Specified value: battery voltage.

Switch the ignition off.

If the specified value was not obtained

Check the wiring connection for an open circuit or a short circuit to Battery (+).

  1. The Motronic Engine Control Module (ECM) -J623- fuses OK.
  2. Battery voltage at least 12.5 volts.
  3. All electrical consumers such as, lights and rear window defroster, switched off.
  4. Vehicles with automatic transmission, shift selector lever into position "P" or "N".
  5. A/C switched off.
  6. Ground (GND) connections between engine/transmission/chassis OK.
  7. Ignition switched off.

Start diagnosis

Disconnect the Camshaft Position (CMP) Sensor 4 -G301- electrical harness connector -11-.

Switch the ignition on.
