Safety precautions
| WARNING | Be alert when working on or near the engine. High ignition secondary voltage can cause serious personal injury and damage vehicle components. DO NOT touch or disconnect ignition system wires when the engine is running or being cranked at starting RPM. DO NOT operate the starter if fuel injectors are removed. Be sure the ignition is switched OFF, when: Disconnecting ignition wires or fuel injection wiring Connecting or disconnecting test equipment leads Disconnecting the battery Washing the engine or engine compartment. |
| WARNING | BEFORE cranking the engine at starting RPM (as for compression test) disable ignition and fuel injection systems: Disconnect both ignition coil power output stages, and both fuses for Motronic in the E-box in the plenum. After the work is completed, erase Diagnostic Trouble Code (DTC) memory, and carry out component functional checks using "Output Diagnostic Test Mode" function 03. If necessary, correct any malfunctions, erase DTC memory ( ERASE DTC MEMORY, (SCAN TOOL FUNCTION 05) ), and generate new readiness code. See READINESS CODE, GENERATING . |
| CAUTION | BEFORE disconnecting the battery: Stop the engine. Be sure the ignition is switched OFF (also applies when connecting the battery). Failure to do so may damage the Engine Control Module (ECM). Be sure of the proper radio code (for vehicles equipped with coded anti-theft radio). Be sure the battery negative (-) cable is disconnected, when: Working on the electrical system Resistance (spot) welding or electric arc welding anywhere on the vehicle. When connecting and disconnecting electrical test equipment (LED voltage tester, multimeter, etc.): Be sure the ignition is switched OFF. Use correct adapters from the VW 1594 connector test kit. For any work affecting the Engine Control Module (ECM): BEFORE disconnecting the ECM harness connector, switch the ignition OFF and WAIT at least 20 seconds. Failure to do so may damage the ECM. DO NOT connect any outside voltage source to stimulate an output signal at the ECM. |
Rules of cleanliness
| CAUTION | Whenever carrying out work on the fuel supply and fuel injection systems, carefully observe the following five rules of cleanliness. |
- Thoroughly clean fuel system line and hose connections and the surrounding area before disconnecting.
- Place removed components on a clean surface and cover. Use plastic sheeting or paper. Do not use fluffy rags that could leave lint!
- Carefully cover over or seal any components that have been opened if repairs are not carried out immediately.
- Install only clean parts: Do not remove replacement parts from the packaging until immediately before they are to be installed. Do not use parts that have been stored without packaging (for example, in toolboxes, etc.).
- When the fuel system is opened: Avoid working with compressed air whenever possible. Avoid moving the vehicle if possible.

Note. If the Engine Control Module (ECM) is equipped with a metal anti-theft housing (for theft prevention), the metal anti-theft housing must be removed from the ECM to connect the test box. See ENGINE CONTROL MODULE (ECM) (WITH METAL ANTI-THEFT HOUSING), REPLACING . After repairs are complete, the metal anti-theft housing must be reinstalled. VAG1598/19 must not be connected during diagnostic testing using the VAG1551 Scan Tool (ST). To restrict accessibility (for theft prevention) to the harness connectors and the Engine Control Module (ECM), the ECM -1- is screwed to a metal anti-theft housing -4- via a locking mechanism -2- and snap-off screws -3-. (Scheme 44)
The threads of the snap-off screws are coated with locking compound to make it more difficult to remove the snap-off screws.
Identifying Engine Control Module With Metal Anti-Theft Housing. Scheme 44
To disconnect the harness connectors from the Engine Control Module (ECM) (for example, when connecting a test box or when replacing the ECM), the ECM must be removed from the metal anti-theft housing. This procedure is described as follows.

- "Flip" the Engine Control Module (ECM) with anti-theft housing in direction of the engine compartment so that the locking mechanism (item -2- in illustration) becomes visible and place a clean rag below the Engine Control Module (ECM) with anti-theft housing. - Adjust the heat gun as shown in illustration, i.e. temperature adjustment -2- to maximum heat output and the two-stage switch for air mass -3- to position 3. (Scheme 47) NOTE: Next, use a heat gun to heat the threads of the locking mechanism in which the snap-off screws are screwed into. This step loosens the locking compound on the thread of the snap-off screws for easier removal. WARNING: By heating the locking mechanism threads, the snap-off screws and parts of the metal anti-theft housing will also become very hot. Be careful not to get burned! If possible, also make sure that only the threads are no parts that are in the vicinity become heated. If necessary, cover them. (Scheme 47): Identifying Heating Control Switch
- Guide nozzle -1- of the heat gun to the locking mechanism threads so that the nozzle "encloses" the threads. It is OK to let the nozzle make contact at the upper end of the metal anti-theft housing.
- Switch on heat gun and heat up threads for approx. 20 to 25 seconds. (Scheme 48): Applying Heat Gun To ECM Locking Mechanism Threads
- Next, using locking pliers -1-, grab screw head -2- and snap-off screw by turning in direction of arrow. (Scheme 49) Procedure for the second snap-off screw is exactly the same. - Guide nozzle -1- of the heat gun to the locking mechanism threads again so that the nozzle "encloses" the threads. It is OK to let the nozzle make contact at the upper end of the metal anti-theft housing.
- Switch on heat gun and heat up thread for approx. 20 to 25 seconds. (Scheme 50): Guiding Nozzle -1- Of The Heat Gun To The ECM Locking Mechanism Threads
- Next, using locking pliers -1-, grab screw head -2- and remove snap-off screw by turning in direction of arrow. see scheme 16: Using Locking Pliers -1-, Grab Screw Head The Engine Control Module (ECM) can now be removed from the metal anti-theft housing.
- Disengage connectors from Engine Control Module (ECM) and then disconnect connectors.
- Remove old Engine Control Module (ECM) and insert new one.
Installing Engine Control Module (ECM)
Installation is the reverse order of removal, noting the following
After repairs are complete, the metal anti-theft housing must be reinstalled. Use new snap-off screws.
After connecting a new Engine Control Module (ECM), the following work steps must be performed
- Activate Engine Control Module (ECM) in "Guided Troubleshooting" below the subject heading "Engine Control Module (ECM), replacing".
Use VAS5051 tester to do so.
Engine idle speed and CO content, checking
Note. The engine idle speed, ignition timing and CO content are not adjustable. Engine idle speed is maintained at a specified value by the Idle Air Control (IAC) valve and the digital idle speed stabilization function of the ECM. CO content is maintained at a specified value by Oxygen Sensor (O2S) control. Malfunctions in O2S control are detected by the On Board Diagnostic (OBD) system and stored in Diagnostic Trouble Code (DTC) memory. Checking CO content before the Three Way Catalytic Converters (TWC) is not possible. When the ECM or the battery is disconnected, all learned values will be erased. Check engine basic settings. See BASIC SETTING, (SCAN TOOL FUNCTION 04) .
Requirements
- Engine coolant temperature at least 85°C (185°F)
- All electrical consumers switched off (radiator coolant fan must not be running while checking idle speed)
- A/C switched off
- Automatic transmission selector lever in P or N position.
- Connect VAG1551 or VAG1552 Scan Tool (ST) and press buttons -0- and -1- to insert "Engine Electronics" address word 01 (engine running at idle). The fuel pressure regulator maintains fuel pressure relative to the intake manifold pressure.

- Open fuel filler cap, and close again (to release pressure). WARNING: Fire Hazard! The fuel system is under pressure. Before disconnecting fuel lines or opening test connections, cover the connections with a rag to absorb discharged fuel. Carefully release pressure by slowly disconnecting the hose, or by opening the fuel filler cap to release pressure.
- Before opening connection (arrow), cover with rag to prevent fuel spray. (Scheme 55): Fuel Pressure Pipes
- Install fuel pressure gauge VAG1318 with adapters VAG1318/11 and VAG1318/12 in fuel supply line. NOTE: VAG1318 must be installed with the shut off valve between the gauge and the fuel rail for proper evaluation of residual pressure tests. Valve on pressure gauge must be open (lever in direction of flow).
- Start engine and run at idle. Specified value: approx. 3.6 bar (52 psi) NOTE: If fuel pressure is not released, check whether fuel supply and fuel return lines have been interchanged.
- Disconnect vacuum hose (arrow) for fuel pressure regulator. (Scheme 56): Disconnecting Vacuum Hose (Arrow) For Fuel Pressure Regulator
- Fuel pressure must increase to approx. 4.2 bar (61 psi).
- Switch ignition off.
- Check residual pressure by observing pressure reduction. After 10 minutes at least 3 bar (44 psi) pressure must still be indicated on gauge. If residual pressure drops below 3.0 bar (44 psi)
- Start engine and stop engine after fuel pressure has built up.
- Close valve on fuel pressure gauge VAG1318.
If residual fuel pressure holds
- Connection between fuel pressure gauge and fuel pressure regulator leaking.
- Fuel pressure regulator leaking; replace if necessary.
- For fuel injectors leaking, see «FUEL INJECTION VOLUME, FUEL INJECTOR LEAKAGE AND SPRAY PATTERN, CHECKING»(/audi/a8/d2-1994-1999/remont/fuel-system/#multiport-fuel-injection-mfi-37l-42l-v8-4v-aew-abz) .
If residual fuel pressure drops again
- Connection between fuel pressure gauge and fuel supply line leaking.
- Fuel supply line at fuel tank leaking.
- Check valve in fuel pump leaking. See «FUEL PUMP CHECK VALVE, CHECKING»(/audi/a8/d2-1994-1999/remont/fuel-system/#fuel-supply-37l-42l-v8-4v-aew-abz__fuel-pump-check-valve-checking) .
Note. Before disconnecting the fuel pressure gauge, close the valve, disconnect line at VAG1318/12 adapter, and pour left-over fuel into suitable container by opening valve.

Preparation
- Remove intake air duct between air cleaner housing and throttle valve.
- Remove engine cover.
- Remove accelerator pedal cable at bracket.
- Remove ball joint at connecting linkage for cruise control.
- Move accelerator pedal cable over cruise control vacuum unit toward rear.
- Disconnect vacuum hose for cruise control vacuum unit.
- Disconnect vacuum hose from fuel pressure regulator.
- Disconnect harness connector for engine coolant temperature sensor (blue connector).
- Disconnect harness connectors for knock sensors. Remove cable ties or retaining straps as necessary.
- Disconnect connector for Intake Manifold Tuning (IMT) valve.
- Disconnect harness connector for air control valve for fuel injectors.
- Disconnect harness connectors from fuel injectors. Remove cable ties or retaining straps as necessary.
- Remove fuel rail from intake manifold and lift off together with fuel injectors.
- Disconnect hose from air control valve for fuel injectors.
- Connect VAG1598/19 test box to wiring harness connector for Engine Control Module (ECM). See «VAG1598/19 TEST BOX, CONNECTING»(/audi/a8/d2-1994-1999/remont/fuel-system/#multiport-fuel-injection-mfi-37l-42l-v8-4v-aew-abz__vag159819-test-box-connecting) .
Checking fuel injector leakage
- Using adapter cables from VAG1594 connector test kit, connect jumper wire between VAG1598/19 test box terminals D11 and A4 (to actuate fuel pump relay).
- Switch ignition on.
- Visually check fuel injectors for leaks. With the fuel pump running, no more than 1 to 2 drops per minute may drip from the fuel injectors.
- Switch ignition off.
If fuel leakage is greater than 1 to 2 drops per minute
- Stop fuel pump (disconnect jumpered connection on VAG1598/19 test box) and replace faulty injector(s).
- Install fuel rail. See «INSTALLING»(/audi/a8/d2-1994-1999/remont/fuel-system/#multiport-fuel-injection-mfi-37l-42l-v8-4v-aew-abz__installing) .

Checking fuel injection volume
Note. Before removing fuel injectors, release fuel pressure by briefly opening and closing fuel filler cap.

- Switch ignition on.
Using adapter cables from VAG1594 connector test kit
- Connect jumper wire between test box terminals D11 and A4 (to activate fuel pump relay).
- Connect jumper wire between test box terminals A2 and E7 (to activate Motronic ECM power supply relay and supply voltage to fuel injectors).
- Connect harness connector for cylinder 1 fuel injector to fuel injector being tested on right cylinder bank (bank 1).
To check fuel injectors for right cylinder bank (bank 1)
- Temporarily connect jumper wire between test box terminals E11 (Ground) and terminal E1, for 30 seconds. Specified value: 105-115 ml (3.5-3.8 oz.)
- Connect harness connector for cylinder 5 fuel injector to fuel injector being tested on left cylinder bank (bank 2).
To check fuel injectors for left cylinder bank (bank 2)
- Temporarily connect jumper wire between test box terminal E11 (Ground) and terminal E5, for 30 seconds. Specified value: 105-115 ml (3.5-3.8 oz.)
- Switch ignition off.
If fuel delivery is not OK
- Switch off fuel pump and Motronic ECM power supply relay (disconnect jumpered connections at test box).
- Replace faulty fuel injector(s).
- Install fuel rail. See «INSTALLING»(/audi/a8/d2-1994-1999/remont/fuel-system/#multiport-fuel-injection-mfi-37l-42l-v8-4v-aew-abz__installing) .

Note. When checking fuel injector delivery volume, also check injector spray pattern. The spray pattern must be the same for all 8 fuel injectors.
Installing
Installation of the fuel rail and the fuel injectors is the reverse of removal. Also observe the following special points
- Replace all O-rings at all connections that have been opened. To replace the front O-ring, do not remove the plastic cap from the valve head. Slip the O-ring over the plastic cap.
- Lubricate O-rings with clean engine oil.
- Install fuel injectors upright to stop (open connectors must face outward) and secure injectors with retaining clips.
- Place fuel rail with installed fuel injectors into position at intake manifold and press in to stop.
- Insert bolts by hand. Lightly push fuel rail by hand toward intake manifold and tighten bolts to 10 Nm (7 ft lb).
- Check fuel injectors for correct installation position (open electrical connectors face outward).
- Check to see that fuel injector retaining clamps are properly seated.

- Disconnect harness connector for fuel injector to be tested.
- Using multimeter US 1119 (Fluke 83 or equivalent), check resistance between fuel injector terminals. Specified value: 12-20 ohm

- Using this method, check all fuel injectors. LED must light up each time.
If LED does not light
- Connect VAG1598/19 test box to Engine Control Module (ECM) wiring harness connector. See «VAG1598/19 TEST BOX, CONNECTING»(/audi/a8/d2-1994-1999/remont/fuel-system/#multiport-fuel-injection-mfi-37l-42l-v8-4v-aew-abz__vag159819-test-box-connecting) .

Fuel pump relay, checking
Note. The fuel pump relay is located on the central electrical panel in the right-side footwell, in relay position 6.
- Remove fuel pump relay -J17-. Relay is located on central electrical panel in right-side footwell (mounted on fuse panel). see scheme 30: Locating Fuel Pump Relay J17 (Position No. 6)
- Switch ignition on.
- Connect multimeter US 1119 (Fluke 83 or equivalent) and check for voltage between relay terminals: 28 (B+, terminal 15) and 34 (Ground) 32 (B+, terminal 30) and 34 (Ground). Specified value: approx. Battery Positive Voltage (B+)
Identifying Fuel Pump Relay Terminals. Scheme 63
If voltage is not OK
- Check wiring for open circuit.
- Connect VAG1527B LED voltage tester between relay terminals 28 (B+) and 29 (Ground from ECM). see scheme 32: Identifying Fuel Pump Relay Terminals
- LED must light up for approx. 1 second and then go out. When operating starter, LED must light up continuously. NOTE: LED voltage testers with little current draw do not completely go out after 1 second, but will continue to glow dimly until the starter motor is operated.
If LED does not light up, check wiring as follows

- If there is no continuity
- Check wiring for open or short circuit.

Checking function of fuel pump relay -J17
- Remove cover for fuse panel on right-side A-pillar.
- Connect VAG1527B LED voltage tester between upper terminal for fuse 1 or fuse 3 (located at blue fuse holder, fourth row from top) and Ground.
- Operate starter motor for a few seconds. Fuel pump relay should be actuated LED should light up
If LED does not light up, but fuel pump relay is actuated
- Repeat test using lower fuse terminals.
If LED still does not light up
- Remove fuel pump relay from central electrical panel in right-side footwell, relay position 6.
- Check wiring for open circuit between: Relay panel terminal 30 (relay position 6) and fuse 1 Fuse 3 and relay panel terminal 31 (Ground)

- Replace fuel pump relay.
If fuel pump relay was not actuated

Oxygen Sensor (O2S) control, checking
Note. The oxygen sensor compares the oxygen content of the outside air with the residual oxygen content in the exhaust gas, and generates a voltage input signal to the Engine Control Module (ECM). The voltage signal for a "rich" mixture (little residual oxygen content) is approx. 0.7-0.9 volts. The voltage signal for a "lean" mixture (high residual oxygen content) is approx. 0-0.2 volts. Because oxygen sensors are insulated from engine ground, negative current flow may occur. During the transition from "rich" to "lean" mixture (Lambda = 1.0), voltage fluctuates between 0.7-0.9 volts and 0-0.2 volts, and vice versa. Because of the abrupt voltage changes, the ECM cannot continuously maintain the ideal fuel/air mixture (Lambda = 1.0). Oxygen sensor control is continuously changing between conditions that are slightly too lean and slightly too rich.
Note. If oxygen sensor voltage does not fluctuate, the sensor does not respond, or responds too slowly, the following causes are possible: Slits in the oxygen sensor tip are plugged Sensor not up to operating temperature (cold-start) Sensor has been thermally overloaded Transition resistance in signal wire or reference Ground connection Sensor has been damaged by electrical contact cleaner or similar contaminant (drawn through signal wire by capillary action due to thermal fluctuation). Sensor has been damaged by exposure to silicone. When using silicone sprays and sealants, silicone residue is drawn into the engine where it passes unburned into the exhaust and can damage the oxygen sensor.

- Check O2S heater circuit as follows.

- Connect VAG1527B LED voltage tester between oxygen sensor harness connector terminal 1 and engine Ground.
- Briefly operate starter. (Do not operate starter for more than 2 minutes, to avoid storing malfunction in DTC memory) LED must light up.

Heated Oxygen Sensor (HO2S), removing and installing
Note. Use special tool VAG3337/9 for removal and installation. Cable ties and other retainers must be reinstalled in the same locations to avoid damage due to HO2S wire coming in contact with exhaust system. Tightening torque: 50 Nm (37 ft lb) The HO2S threads are coated with a thread sealing compound that must not come in contact with the slits in the sensor tip.

Note on display field 3: Increased temperature of the coil in the Idle Air Control (IAC) valve changes the internal resistance. Idle air control, and the opening of the IAC valve that is calculated by the Engine Control Module (ECM), requires a precise voltage signal. If this voltage is reduced because of increased coil resistance due to heat, the IAC valve duty cycle has to be changed until the calculated voltage is reached. With the engine cold (room temperature) the control factor is approx. 1.0. As the coil heats up the duty cycle increases. Values above 1.2 indicate resistance in the wiring between the ECM and the IAC valve. Note on display field 4: The voltage required to maintain the necessary air flow through the IAC valve is calculated by the ECM. If the air flow through the valve is too low (e.g. due to increased air resistance) the IAC valve must be opened farther to compensate. This deviation is recognized by the ECM, which compensates by applying a different control factor (learning process). Values that deviate significantly indicate air flow restrictions or sticking of the IAC valve.

Note. The LED does not go completely out, but becomes brighter and dimmer. The output Diagnostic Test Mode (DTM) signal for the IAC valve is interrupted after one minute. To repeat the test, briefly switch the ignition off and start the output DTM again.

- Operate hand pump at least 50 strokes (build-up of vacuum must be noticeable).
- Disconnect vacuum hose from hand pump. The vacuum must be maintained at the IMT valve (decrease between hand pump and check valve only). If a release of vacuum can be heard, the check valve is leaking (replace check valve).
- Initiate output Diagnostic Test Mode (DTM) and check actuation of intake manifold change-over (IMT) valve -N156-. (Scheme 117): VAG 1552 Scan Tool Display - Output Diagnostic Test Mode, IMT Valve The valve should click (confirm by sound and touch). The change-over should occur (approx.. times), but stop when there is no longer vacuum in the reservoir. With no vacuum, the valve will only click. After one minute the DTM will be interrupted.
If no change-over occurs, the following are possible malfunctions
- Intake manifold change-over mechanism sticking (try moving it by hand).
- Vacuum system leaking (hose connections, lines, reservoir or vacuum unit).
- Check valve (black/white) leaking, plugged or incorrectly installed.
- IMT valve faulty (plugged, or otherwise does not operate). NOTE: The vacuum reservoir is located under the left-front fender, near the A-pillar.

Automatic transmission selector lever position signal, checking
Note. The multi-function Transmission Range (TR) switch -F125- at the transmission switches to Ground at Engine Control Module (ECM) terminal B11 when the selector lever is in the P (Park) or N (Neutral) positions. The ECM sends a signal (via terminal C16) to the shiftlock relay. If one or both connections are interrupted, the engine cannot be started. When a transmission drive range is selected, ECM terminal B11 is switched to B+. The signal is not processed via ECM terminal B11, but is transmitted through the CAN-bus.

- Connect VAG1527B LED voltage tester between ECM/test box sockets D9 (B+, terminal 30) and B11. LED must go out when a transmission drive range is selected. see scheme 178: Identifying ECM Sensors Connectors
If LED does not go out, and the display is not OK
- Disconnect harness connector from multi-function Transmission Range (TR) switch.
- Check wiring for open or short circuits.
If wiring is OK
- Check multi-function TR switch. - Switch ignition off.

Fuel level status, checking
Note. If little fuel remains in the fuel tank, less than approx. 12 liters (3 gallons), misfiring and fuel system malfunctions can result. Also, the malfunction "Fuel Level too Low" (SAE P1250/VAG17658) may be stored in Diagnostic Trouble Code (DTC) memory. The malfunction "Fuel Level too Low" is always recognized and stored when there are misfiring or fuel system malfunctions. As a rule, always eliminate the misfiring and other fuel system malfunctions first.
- Fill fuel tank with at least 20 liters (5-1/2 gallons).
- Check DTC memory. - Check wiring for short circuit to Ground between ECM/test box socket C8 and instrument cluster. see scheme 182: Identifying ECM Sensors Connectors
Malfunction Indicator Lamp (MIL) function, checking
- Switch ignition on. MIL must light up.
If MIL does not light
- Switch ignition off.
- Connect VAG1598/19 test box to ECM harness connector. See «VAG1598/19 TEST BOX, CONNECTING»(/audi/a8/d2-1994-1999/remont/fuel-system/#multiport-fuel-injection-mfi-37l-42l-v8-4v-aew-abz__vag159819-test-box-connecting) . Connect jumper wire between sockets C9 and D11 (Ground).
- Switch ignition on. MIL must light up.
If MIL now lights (with jumper wire connected)

If wiring is OK

If the MIL lights up when the engine is running, and only P1690/18098 is stored in DTC memory
- Stop engine (switch ignition off).
- Disconnect ECM harness connector.
- Switch ignition on.
If MIL stays on
- Check wiring for short circuit to Ground between ECM connector terminal C9 and instrument cluster.
