SAFETY PRECAUTIONS

Note the following when working on the fuel system

WARNINGRisk of injury due to fuel under extremely high pressure on vehicles with FSI engine. Before opening high pressure area of the fuel injection system, fuel pressure must be relieved to residual pressure. To reduce remaining residual pressure, lay a clean cloth around the connector and carefully loosen connector.

For procedures before opening high pressure fuel injection system, refer to [For engine(s) CALA] General Information or to [For engine(s) CAUA] General Information .

Carry out the following measures before starting work on the fuel supply

WARNINGRisk of explosion due to cell phones. Keep cell phones out of reach in the work space area.
CAUTIONRisk of destroying electrical components. Observe measures when disconnecting battery. Only disconnect battery with ignition switched off.
  1. Disconnect battery. Refer to «Removal and Installation»(/audi/a5/i-2007-2011/remont/charging-system/#battery-starter-generator-cruise-control-coupe) .
  2. Open fuel filler door briefly and then close again.

If it is necessary to use testing and measuring devices on road tests, observe the following

WARNINGDistraction and improperly secured test equipment can lead to accidents. Risk of passenger airbag deploying in an accident. Operating testing and measuring equipment while driving creates a distraction. There is an increased risk of injury due to unsecured testing and measuring equipment. Always secure testers on the rear seat with a strap and have a second person available to operate them.

Note the following when removing and installing components from a filled or partially filled fuel tank

  1. The fuel tank may only be partially full. How much fuel can remain in the fuel tank may be read in the respective work description. Empty the fuel tank, if necessary. Refer to «FUEL TANK DRAINING»(/audi/a5/i-2007-2011/remont/fuel-system/#fuel-supply-system-engine-codes-cala-caua-coupe-as-of-042008__fuel-tank-draining) .
  2. Before starting work, switch on exhaust extraction system and place an extraction hose close to the installation opening of fuel tank to extract escaping fuel fumes. If no exhaust extraction system is available, a radial fan (as long as motor is not in air flow) with a displacement greater than 15 m 3 /h can be used.
  3. Prevent fuel from contacting skin! Wear fuel-resistant gloves!

Note the following when removing and installing the fuel tank

  1. Fuel tank must be empty for weight reasons. Empty the fuel tank. Refer to «FUEL TANK DRAINING»(/audi/a5/i-2007-2011/remont/fuel-system/#fuel-supply-system-engine-codes-cala-caua-coupe-as-of-042008__fuel-tank-draining) .

CLEAN WORKING CONDITIONS

Even a little contamination can lead to faults. When working on the fuel supply and fuel injection system, observe the following guidelines for a clean working environment

  1. Thoroughly clean all connections and the surrounding area before disconnecting.
  2. Immediately seal off lines and connections with clean plugs or protective caps.
  3. Place parts that have been removed on a clean surface and cover them. Use lint-free cloths.
  4. Carefully cover over opened components or seal, if repairs are not performed immediately.
  5. Only install clean components: Only unpack replacement parts immediately prior to installation. Do not use parts that have been stored outside of their original packaging (e.g. in tool boxes etc.).
  6. When the system is open: Do not work with compressed air. Do not move vehicle unless absolutely necessary.
  7. Protect disconnected electrical connectors from dirt and moisture and only connect if dry.

TEST CONDITIONS

  1. Battery voltage at least 12.5 V.
  2. Fuse for fuel pump OK. Refer to Wiring Diagram.
  3. Fuel pump control module OK; for checking, refer to «FUEL PUMP CONTROL MODULE, CHECKING»(/audi/a5/i-2007-2011/remont/fuel-system/#fuel-supply-system-engine-codes-cala-caua-coupe-as-of-042008__fuel-pump-control-module-checking) .
  4. Fuel pump relay OK. Refer to Wiring Diagram.
  5. Fuel tank minimum 1 / 4 full.
  6. Fuel filter OK.
  7. Fuel lines OK (not plugged, not kinked).
  8. Ignition switched OFF.

CONTACT CORROSION

Note. Only original replacement parts are recommended. They are checked and compatible with aluminum. Audi accessories are recommended. Damage due to contact corrosion is not covered by warranty.

Contact corrosion can occur if incorrect fasteners (bolts, nuts, washers, etc.) are used.

For this reason, only install connecting elements that are treated with a special coating.

Also, rubber or plastic parts and adhesive consist of non-conductive materials.

If there are doubts about the suitability of parts, use new parts.

FUEL TANK DRAINING

Special tools and workshop equipment required

  1. Fuel siphoning unit VAS 5190

Work procedure

Observe safety precautions. Refer to SAFETY PRECAUTIONS .

Observe rules for cleanliness. Refer to CLEAN WORKING CONDITIONS .

CAUTIONRisk of destroying electrical components when battery is disconnected. Observe proper measures when disconnecting battery.

Disconnect battery. Refer to Removal and Installation .

WARNINGRisk of explosion due to electrostatic charge. Secure fuel extractor VAS 5190 ground wire to an empty place on the body.

Remove cone piece -2- from shaft piece -1- on fuel extracting unit VAS 5190.

Attach insulating tape -arrow- to hose at a distance -a- = 1, 300 mm from end of suction hose.

Remove cover from fuel filler tube.

Install shaft piece -1- for fuel extracting unit VAS 5190 on fuel filler tube.

Slide suction hose into fuel tank far enough so mark applied earlier -arrow- is aligned with shaft piece.

Empty fuel tank through fuel filler tube.

Remove extracting hose carefully.

Note. Proceed the same way if the extracting unit available does not have a shaft piece. In this case, apply a mark -arrow- using insulating tape on hose at length -a- = 1, 235 mm from end of suction hose -1-. The suction hose is inserted correctly when the marking applied earlier is opposite the fuel filler tube lip. Coat hose with a thin layer of engine oil if it is difficult to insert. Never use lubricants containing silicon.

Connect fuel injection pressure gauge V.A.G 1318 with adapters V.A.G 1318/11 and V.A.G 1318/15 in fuel line.

Push an assisting hose -arrow- onto it and hold it into a measuring container.

Open pressure gauge shut-off valve.

  1. The lever points in direction of flow.

Generate pressure in fuel system by pressing switch on remote control and slowly closing shut-off valve on pressure gauge.

  1. Specified value: 4 bar positive pressure.

From this point on do not move position of shut-off tap.

Empty measuring container.

Press remote control switch for 15 seconds.

Compare quantity of fuel delivered with minimum delivery rate in diagram (cm 3 /15 s).

Note. Voltage at fuel pump with engine stopped and pump running is approximate 2 volts less than battery voltage.

If minimum delivery quantity is not obtained, the following malfunctions may be present

  1. Fuel lines pinched.
  2. Fuel filter clogged.
  3. Fuel pump faulty.

Assembly is in reverse order of removal, note the following

2. Tape adapter cable connector terminal V.A.G 1348/3-3 with insulating tape -arrow- to prevent a short circuit.

Connect connector terminal -5- with an adapter cable from connector test kit V.A.G 1594C to chassis ground (GND).

Route VAG 1348 Remote Control V.A.G 1348/3A toward front in engine compartment.

Unclip plenum chamber cover -2- and remove it.

Note. Ignore -1 and 3- and -arrow-.

Release retainer -arrow A- and open cover -arrow B-.

Remove cover from fuel filler tube.

FUEL PUMP CONTROL MODULE, CHECKING

  1. On vehicles with FSI engine, the fuel pump is supplied with voltage via fuel pump control module -J538-.
  2. Fuel pump control module -J538- testing occurs in "Guided Fault Finding" operating mode.

LEAK DETECTION SYSTEM

Function

The leak detection system recognizes leaks in the complete fuel system, including the fuel tank, EVAP canister and Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80-.

On the mechanical side, the leak detection system consists mainly of a vacuum-driven diaphragm pump, that is equipped with a reed contact on the actuation rod of the pump diaphragm. The pump is supplied with vacuum via mechanical vacuum pump or engine intake stroke.

  1. When leak detection is activated, the diaphragm pump pumps fuel system up to 20 to 30 mbar. The pump diaphragm is then moved out so that the reed contact at the operating rod remains in the "open" position.
  2. During leak diagnosis, the reed contact is monitored to check if it remains open within 15 seconds. This indicates the system is sealed.
  3. If pressure falls (indicating a leak), the diaphragm moves back and the reed contact closes.
  4. If reed contact closes within 15 seconds of leak detection time, a further test is performed: In this case the diaphragm pump pumps 4 times again. The engine control module (ECM) measures the time for each of the 4 pumps until the reed contact is closed again. From that, the control module can recognize a "small leak" (smaller than 1 mm in diameter) or a "large leak".

The leak detection is activated automatically, shortly after each cold engine start (under 35 °C) and a continual drive faster than 10 km/h. In case a fault is detected, a DTC will be stored to memory. The Malfunction Indicator Lamp (MIL) in the instrument cluster lights up if the malfunction is recognized for 2 subsequent starts. Leak diagnosis can also be activated using Vehicle Diagnosis, Testing and Information System VAS 5051B PERFORMING DIAGNOSTIC LEAK TEST .

Note. After the cold start, the leak detection can repeated up to 10 times within the first 20 minutes. It can be determined if an automatic leak diagnosis was recently performed by using the Vehicle Diagnosis, Testing and Information System VAS 5051B in measured value block 071 PERFORMING DIAGNOSTIC LEAK TEST .

Diagnostic leak test occurs in "Guided Fault Finding".

Checking fuel supply and tank ventilation systems for leaks

Note. The following describes individual areas in the fuel supply and ventilation systems where leaks are possible. After repairing a possible leak, perform a leak test to ensure that leak was successfully repaired.

Switch off ignition.

Check if fuel tank locking cap -arrow- was closed completely during the test.

Check whether seal of fuel filler cap was damaged or crimped. Replace if necessary.

Note. Observe installation notes for locking flanges, refer to INSTALLING .

Check if sealing rings under locking flanges are OK or if locking rings on locking flange are tightened correctly on the fuel tank. Also check fuel line connections.

Visually check all lines and hose connections on fuel system and replace leaking lines such as

  1. Line from EVAP canister to Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80
  2. Lines from EVAP canister to Leak Detection Pump (LDP) -V144-.
  3. Line from fuel tank to EVAP canister (below heat shield for EVAP canister).
  4. Lines for tank ventilation (beneath right rear wheel housing liner).
  5. Fuel lines to engine.

Note. Leaks at lines and components of tank system can sometimes be located using a non-flammable, environmentally compliant leak detection spray. For this, initiate leak diagnostic several times in sequence to build up pressure in the system. At leaking areas, bubbles will form.

Perform a visual inspection on fuel system components and tank ventilation system

  1. Fuel Tank
  2. EVAP canister
  3. Leak detection pump (LDP) -V144
  4. Evaporative Emission (EVAP) Canister Purge Regulator Valve -N80

Note. Due to the form or function of the components, leaking areas may not always be localized by spraying on leak detection spray. It may be necessary to clamp off the relevant component using Hose Clamps Up to 25 mm dia. 3094 and initiate tank leak detection diagnostic. If the leak is no longer indicated, the component that was clamped off is faulty. If clamped off directly at the leak detection pump and a leak is still indicated, the leak detection pump itself is leaking.

FUEL PUMP, TESTING

2. Tape adapter cable connector terminal V.A.G 1348/3-3 with insulating tape -arrow- to prevent a short circuit.

Connect connector terminal -5- with an adapter cable from connector test kit V.A.G 1594C to chassis ground (GND).

Route VAG 1348 Remote Control V.A.G 1348/3A toward front in engine compartment.

Unclip plenum chamber cover -2- and remove it.

Note. Ignore -1 and 3- and -arrow-.

Release retainer -arrow A- and open cover -arrow B-.

Connect alligator clip to battery jump start terminal -U6- -A- in terminal 30 wire junction 2 -TV22- in plenum chamber.

Press button of remote control.

  1. Running noise of pump must be audible.

Note. Because the fuel pump runs quietly, avoid ambient noise during the test.

When operating noise is no longer audible, remove fuel delivery unit FUEL DELIVERY UNIT .

Empty fuel tank if necessary FUEL TANK DRAINING .

CAUTIONRisk of destroying electrical components when battery is disconnected. Observe measures when disconnecting battery.

Disconnect battery Removal and Installation .

Fold rear bench seat backrest forward.

Remove loading aid frame Removal and Installation .

Cut through sealing around locking flange cover with electric cutter V.A.G 1561A and blade, L-shaped 25.4 mm V.A.G 1561/22.

Remove locking flange cover.

Repair damaged painted surfaces.

Apply corrosion protection if necessary, use Corrosion Protection Measures.

Disconnect vent lines -1, 2 and 3- on locking flange by pressing release buttons.

Note. The plastic catch on the threaded ring breaks off when the union nut is loosened.

Carefully remove fuel level sensor 2 -G169- -3- from fuel tank opening.

Disconnect electrical connector -2- by pressing release -arrow A-.

Press bracket together with needle nose pliers -B arrows- and remove suction line -1-.

Note. Replace sealing ring and union nut.

Install suction line -1- until it engages audibly.

Connect electrical connector -2- and make sure it engages.

Note. When inserting, be sure not to bend floater arm on fuel level sensor 2 -G169-.

Carefully insert fuel level sensor 2 -G169- -3- in fuel tank opening.

Stretch new sealing ring over locking flange and insert it in groove on fuel tank.

Place union nut -1- on your left arm and push locking flange -2- forcefully into installation position with your left hand -arrow-.

  1. Tab -4- on locking flange must lie between tabs -3- and -5- on threaded ring.

Slide union nut -1- off your left arm using your right hand while your left hand keeps holding locking flange -2- down firmly -arrow-.

Position union nut -1- with your right hand so double ridge -5- on ribs is over lug -3- on locking flange (approximately "10 o'clock" position). This makes sure union nut engages at beginning of threads immediately when tightening it -4-.

Press locking flange down firmly with a screwdriver -arrow-.

Turn union nut approximately 480° with your right hand until double ridge -1- is in approximately "2 o'clock position" while keeping locking flange pressed down firmly with your left hand.

CAUTIONThere is a risk of the locking flange threaded connection leaking. Press locking flange down firmly when tightening union nut so it does not rotate too.

Tighten union nut using a union nut tool T40068 A.

  1. Verification: The double ridge -1- must now be between "7 and 8 o'clock".

Shortly before installing locking flange cover, smooth out rest of sealant on cover and on body with a carpet knife but do not remove it completely.

Note. The remaining material acts as an adhesive base for the new sealant that will be applied.

CAUTIONKeep the adhesive surface free of dirt and grease. Cut back the adhesive surface shortly before installing. Do not prime the adhesive surfaces and do not treat them with cleaning solution. Applying primer is only necessary if a new locking flange cover will be used.

Cut sealant cartridge nozzle as shown in the illustration.

  1. Dimension -a- = 7 mm.

Apply a new sealant bead to the smoothed sealant on the locking flange cover and insert cover.

  1. The arrow on cover must point in direction of travel.

Install loading aid frame Removal and Installation .

Connect battery and observe safety precautions after connecting battery Removal and Installation .

After installing fuel level sensor 2 -G169-, fill vehicle with at least 5 liters of fuel.

Proceed as follows

Observe safety precautions SAFETY PRECAUTIONS .

Observe rules for cleanliness CLEAN WORKING CONDITIONS .

Remove fuel delivery unit FUEL DELIVERY UNIT .

Remove fuel level sensor 2 -G169- FUEL LEVEL SENSOR 2 .

Carefully remove fuel level sensor 2 -G169- -3- with suction line -1- from fuel tank opening.

Note. When removing, be sure not to bend floater arm of Fuel Level Sensor 2 -G169-.

Disconnect electrical connector -2- by pressing release -arrow A-.

Press bracket together with needle nose pliers -B arrows- and remove suction line.

Installation is in reverse order of removal, note the following

  1. The electrical connector -5- must be clipped onto suction line -6- as shown in the illustration.
  2. The electrical wires -2- and suction line must be secured with a total of 7 cable ties -3, 4, 7 and 8-.
  3. The O-ring -1- must be installed on suction line.

Install suction line -1- until it engages audibly.

Connect electrical connector -2- and make sure it engages.

Note. When inserting, do not bend the floater arm on fuel level sensor 2 -G169- -3-.

Slide suction line from luggage compartment into fuel tank opening.

Stretch new sealing ring over locking flange and insert it in groove on fuel tank.

Reach into front fuel tank opening and pull suction line into installation position.

Install Fuel Level Sensor 2 -G169-, refer to INSTALLING

Install fuel delivery unit, refer to INSTALLING .

Connect battery and observe safety precautions after connecting battery Removal and Installation .

After installing suction line, fill vehicle with at least 5 liters of fuel.

To vent fuel line to the auxiliary heater metering pump, run for 10 minutes at wide open throttle (WOT).
