COOLING SYSTEM, DRAINING AND FILLING

Special tools and workshop equipment required

Draining

Note. Drained coolant must be stored in a clean container for disposal or reuse.

Open cap of coolant expansion tank.

Remove center noise insulation fasteners -1 to 3-.

Place VAS 6208 under engine.

Vehicles with drain plug

Turn drain plug -arrow- on radiator left, place assisting hose on supports if necessary.

Remove lower coolant hose -2- from radiator by removing retaining clamps.

Note. Ignore -1-.

All Vehicles

Drain coolant.

Also remove lower coolant hose to after-run coolant pump -V51- -arrow- and allow remaining coolant to drain.

Filling

Note. The cooling system is filled all year round with a mixture of frost and corrosion protection additives and water. Frost and corrosion protection additives prevent freezing and corrosion damage and scaling. They also raise the boiling point. For this reason the system must be filled all year round with frost and corrosion protection additives. Because of its high boiling point, the coolant improves engine reliability under heavy loads, particularly in countries with tropical climates. Protection against frost must be assured to about -25 °C / -77 °F (in arctic climatic countries to about -35 °C / -95 °F). The coolant concentration must not be reduced by adding water even in warmer seasons and in warmer countries. Coolant additive portion must be at least 40%. If increased freeze protection is needed because of the climate, the amount of G12+ can be increased, but only up to 60% to provide freeze protection to about -40 °C / -104 °F. Otherwise the freeze protection and cooling effectiveness will be reduced. Only use clean drinking water for mixing coolant. If radiator, heat exchanger, cylinder head or head seal or cylinder block were replaced, do not reuse used coolant. Dirty coolant must not be re-used. Use the T10007 to determine the level of freeze protection in the coolant system.

Vehicles with drain plug

Close the drain plug -arrow-.

Vehicles without drain plug

Connect lower coolant hose -2- to radiator.

Note. Ignore -1-.

All Vehicles

Connect coolant hose to after-run coolant pump -V51- -arrow-.

Note. Shown in illustration on vehicle with Direct Shift Gearbox transmission.

Fill VAS 6096/1 with at least 10 liters of pre-mixed coolant with correct mixture ratio

Install V.A.G 1274/8 on expansion tank.

Assemble VAS 6096 on V.A.G 1274/8.

Place air outlet hose -1- into a small container -2-. (A small amount of coolant is drawn off which should be reserved with the discharged air.)

Close both valves -A- and -B- by turning lever perpendicular to direction of flow.

Connect hose -3- to pressurized air.

  1. Pressure: 6 to 10 bar pressure.

Open valve -B-, turn lever in direction of flow to do this.

A vacuum is created in the cooling system by the suction jet pump.

  1. Needle on the instrument display must travel into the green region.

Also briefly open valve -A-, turn lever in direction of flow to do this, so that hose of the VAS 6096/1 is filled with coolant.

Close valve -A- again.

Let valve -B- remain open another 2 minutes.

  1. A further vacuum is created in the cooling system by the suction jet pump.
  1. Needle on the instrument display must still remain in the green region.

Close valve -B-.

  1. Needle in the display instrument must remain in the green region, then the sufficient vacuum in the cooling system is obtained for the upcoming filling.

If needle stands below the green region, repeat procedure.

If the vacuum decreases, cooling system is leaking.

Disconnect pressurized air hose.

Open valve -A-.

The vacuum in the cooling system has the effect of extracting coolant from VAS 6096/1; cooling system is filled.

Check coolant level and add coolant up to max-marking.

Start engine, allow it to run at approximately 1500 RPM for a max. of 2 minutes and fill coolant up to overflow hole of expansion tank.

Seal coolant reservoir.

Allow engine to run until fan turns on.

Check coolant level, and top off, if necessary.

  1. When the engine is at normal operating temperature, the coolant level must be on the Max. mark, and when the engine is cold, between the Min. and Max. marks.

Switch engine off.

COOLING SYSTEM COMPONENTS

Note. When the engine is warm the cooling system is under pressure. If necessary release pressure before commencing repair work. Arrows on coolant pipes and coolant hoses must line up across from each other.

Procedure

  1. Engine at operating temperature.

Open cap of coolant expansion tank.

Position V.A.G 1274 A with V.A.G 1274/8 on expansion tank.

Generate a positive pressure of approximately 1.0 bar using hand pump of cooling system tester.

If the pressure drops

Search for leaking areas and repair the malfunction.

Position V.A.G 1274 A with V.A.G 1274/9 on cap.

Generate a positive pressure using hand pump of cooling system tester.

  1. The pressure release valve must open at 1.4 to 1.6 bar.

If check-valve does not open as indicated

Replace cap.

Removing

Open cap of coolant expansion tank.

Note. Before removing the ribbed belt, mark the turning direction on it with chalk or a felt tip pen. A reversed direction of rotation can cause damage to the belt under operating conditions.

Swing tensioning device in direction of -arrow- to relieve tension on the ribbed belt and then lock it in place using the T10060 A.

Remove ribbed belt.

Disconnect air guide hose -arrow- at throttle valve control module -J338-.

Secure 10-222 A/12 to right rear engine lifting eyelet.

Position 10-222 A onto bolted flange of fenders.

  1. Spindle is positioned back.

Engage spindle carabineer hooks at shackle.

Lightly tension spindle.

Remove subframe mounting bolts -arrows- at left of engine.

Remove pendulum support by removing bolts -1 to 3-.

Unclip electrical wiring bracket to oil level thermal sensor -G266- at subframe.

Lower engine at spindle approximately 60 mm.

Remove belt pulley while securing pulley with V.A.G 1590.

Remove bolts -1- on coolant pump -2-.

Swing coolant pump forward.

Installing

Installation is in reverse order of removal, note the following

Note. Replace O-ring.

Clean or smooth O-ring sealing surface.

Coat new O-ring with coolant additive G12+.

Insert coolant pump -2-.

Tighten bolts -1 - of coolant pump.

Install belt pulley.

Install ribbed belt. Refer to RIBBED BELT .

Adjust the engine mounts. Refer to SUBFRAME MOUNT, ADJUSTING .

CAUTIONObserve safety precautions when disconnecting the battery. Refer to REMOVAL AND INSTALLATION .

COOLANT THERMOSTAT

Removing

Remove coolant thermostat housing. Refer to COOLANT THERMOSTAT HOUSING .

Remove bolts -arrows- and remove connecting pieces -1-.

Installing

Installation is in reverse order of removal, note the following

Note. Always replace gaskets and seals.

Clean O-ring sealing surfaces.

Insert coolant regulator.

  1. Installation position: Align breather valve -arrow- as shown in illustration.

Coat new O-ring -1- with coolant G12+.

Attach connecting pieces to coolant thermostat housing.

Install coolant thermostat housing. Refer to COOLANT THERMOSTAT HOUSING .

Removing

Note. Drained coolant must be stored in a clean container for disposal or reuse.

CAUTIONObserve safety precautions when disconnecting the battery. Refer to REMOVAL AND INSTALLATION .

Remove tool formed insert under luggage compartment floor covering.

Remove cover -arrow- for battery compartment

Remove formed insert from over the battery.

With ignition switched off, disconnect Battery Ground (GND) cable -arrow-.

Remove coolant thermostat housing. Refer to COOLANT THERMOSTAT HOUSING .

Remove oil dipstick.

Note. Identify direction of ribbed belt travel with chalk or felt-tip pen. A reversed direction of rotation can cause damage to the belt under operating conditions.

Swing tensioning device in direction of -arrow- to relieve tension on the ribbed belt and then lock it in place using the T10060 A.

If equipped, remove vacuum hose -2- to air guide hose.

Disconnect air guide hose -1- at throttle valve control module -J338-.

Disconnect mass air flow (MAF) sensor -G70- electrical connector -3-.

Remove upper section of air filter housing -arrows-.

Remove filter element.

Pull off air guide cover -1-, disengage clips sideways to do so.

Unclip air duct -2-.

Remove lower section of air filter housing -arrows-.

Disconnect secondary air hose at position indicated by -arrow-.

Free up air hose to secondary air injection (AIR) pump.

Remove center noise insulation fasteners -1 to 3-.

Free up coolant hose at bottom on fan shroud.

Disconnect electrical connector -3- at secondary air injection (AIR) pump motor -V101- and free up electrical wiring.

On vehicles with DSG transmission, remove coolant pipe bracket -2- to transmission oil cooler.

Remove bolts -1-.

Loosen bolt -4- and remove Secondary Air Injection (AIR) pump with bracket.

Disconnect electrical harness connector -1- for A/C clutch on A/C compressor and free up electrical wire.

WARNINGThe air conditioning refrigerant circuit must not be opened.

Remove bolts -arrow- for A/C compressor.

Securely tie the A/C compressor with connected coolant hoses at front on the longitudinal member.

Disengage for engine speed (RPM) sensor -G28- connector -arrow- from bracket on oil dipstick guide tube.

Remove bolt -3- and remove oil dipstick guide tube -2-.

Remove bolt -4- and remove vacuum reservoir -1- from intake manifold.

Lay vacuum reservoir aside with lines connected.

Disconnect electrical connector -3- at after-run coolant pump -V51- -2-.

Remove pump downward from rubber bracket loops. Spray rubber loops with silicone-free lubricant if necessary.

Remove after-run coolant pump -V51- bracket.

Unclip the wire harness retainer on the right from the coolant pipe.

Remove the wire harness on the left from the retainer on the coolant pipe.

Remove coolant hose to oil cooler at coolant pipe.

Remove coolant pipe from cylinder block.

Installing

Installation is in the reverse order of removal, note the following

Note. Replace O-rings.

Clean and/or smooth O-ring sealing surface in cylinder block before installing.

Coat new O-ring -1- with G12+ and slide onto coolant pipe -2-.

Removing

Open cap of coolant expansion tank.

Remove center noise insulation fasteners -1 to 3-.

Free up coolant hose at bottom on fan shroud.

On vehicles with DSG transmission, remove coolant pipe bracket -2- to transmission oil cooler.

Note. Ignore pos. -1-, pos. -3- and item -4-.

Disconnect electrical connector -3- at after-run coolant pump -V51- -2-.

Remove after-run coolant pump -V51- downward from rubber bracket loops. Spray rubber loops with silicone-free lubricant if necessary.

Place VAS 6208 under engine.

Clamp off coolant hoses -1- and -4- with 3094 and remove from after-run coolant pump -V51-.

Installing

Installation is in reverse order of removal, note the following

Removing

Note. When assembled correctly, radiator and condenser can show slight impressions on fins. This is not damage. Radiators or condensers should not be replaced because of slight impressions like these.

WARNINGRisk of scalding due to hot steam and hot coolant. When the engine is warm the cooling system is under pressure. Reduce pressure by covering coolant reservoir cap with a cloth and carefully opening.

Open cap of coolant expansion tank.

Remove center noise insulation fasteners -1 to 3-.

Disconnect electrical connector -1- at Engine Coolant Temperature (ECT) sensor (on radiator) -G83-.

Place VAS 6208 under engine.

Turn drain plug -arrow- on radiator left, place assisting hose on supports if necessary.

Remove lower coolant hose -2- from radiator by removing retaining clamps.

Also remove lower coolant hose to after-run coolant pump -V51- -arrow- and allow remaining coolant to drain.

Remove front bumper cover. Refer to Removal and Installation .

Disconnect secondary air hose at position indicated by -arrow-.

Free up air hose to Secondary Air Injection (AIR) pump.

Disconnect upper coolant hose -arrow- from radiator by removing retaining clip.

Remove fan shroud upper bolts -upper arrow-.

Free up coolant hose at bottom on fan shroud.

Disconnect electrical connector -3- at secondary air injection (AIR) pump motor -V101- and free up electrical wiring.

On vehicles with DSG transmission, remove coolant pipe bracket -2- to transmission oil cooler.

Remove bolts -1-.

Loosen bolt -4- and remove Secondary Air Injection (AIR) pump with bracket.

Disconnect electrical harness connectors -1- for coolant fans at bottom on fan shroud.

Remove mounting bolts for fan shroud at bottom -bottom arrows-.

Pull out fan shroud downward with both fans.

Remove left and right air ducts from radiator.

WARNINGThe air conditioning refrigerant circuit must not be opened.

Note. To prevent damage to condenser and also to the refrigerant lines/hoses, ensure that the pipes and hoses are not stretched, kinked or bent.

Remove condenser mounting bolts -2-.

Remove bolts -1- at radiator.

Swing radiator slightly toward rear.

Disengage radiator upward and remove downward.

Installing

Installation is in reverse order of removal, note the following

Install the front bumper cover. Refer to Removal and Installation .

Install Secondary Air Injection (AIR) pump. Refer to SECONDARY AIR INJECTION PUMP .

Removing

Disconnect secondary air hose at position indicated by -arrow-.

Free up air hose to secondary air injection (AIR) pump.

Remove fan shroud upper bolts -upper arrow-.

Remove center noise insulation fasteners -1 to 3-.

Free up coolant hose at bottom on fan shroud.

Disconnect electrical connector -3- at secondary air injection (AIR) pump motor -V101- and free up electrical wiring.

On vehicles with DSG transmission, remove coolant pipe bracket -2- to transmission oil cooler.

Remove bolts -1-.

Loosen bolt -4- and remove secondary air injection (AIR) pump with bracket.

Disconnect electrical harness connectors -1- for coolant fans at bottom on fan shroud.

Remove mounting bolts for fan shroud at bottom -bottom arrows-.

Pull out fan shroud downward with both fans.

Separate the electrical connector -1-.

Free up the cables.

Remove nuts -arrows- and remove fans.

Installing

Installation is in reverse order of removal, note the following

Check the correct position of the clamps -1- for the electrical wire leading to the radiator fans.

  2. The clamps must be installed on the ribs in the recesses provided.
CAUTIONNot installing the clamps in the provided locations can damage the radiator.
